Graphite fabric/PMR-15 laminates develop matrix cracks during long-term exposure in air at temperatures in the range of 500 to 600 F. This study was performed to demonstrate the effectiveness of incorporating graphite mat surface plies as a means of reducing the developing of matrix cracks. Celion 3000 graphite fabric/PMR-15 laminates were fabricated with graphite or graphite mat/325-mesh boron powder surface plies. Laminates without mat surface plies were also fabricated for control purposes. Composite flexural strength, flexural modulus, and interlaminar shear strength were determined at 288 C before and after long-term exposure (up to 1500 hr) in air at 316 C. The results of this study showed that the incorporation of graphite mat surface plies reduces matrix cracking and improves the elevated temperature mechanical property retention characteristics of the composites.

The current status of the novel class of processable, addition-type polyimides known as PMR (for in situ polymerization of monomer reactants) polyimides, developed by NASA at the Lewis Research Center, is reviewed. Highlights of PMR technology studies conducted at NASA Lewis are presented. Several examples of industrial applications of PMR-15 polyimide composites to aerospace structural components are examined.

Advanced aircraft engine research within NASA Lewis is being focused on propulsion systems for subsonic, supersonic, and hypersonic aircraft. Each of these flight regimes requires different types of engines, but all require advanced materials to meet their goals of performance, thrust-to-weight ratio, and fuel efficiency. The high strength/weight and stiffness/weight properties of resin, metal, and ceramic matrix composites will play an increasingly key role in meeting these performance requirements. At NASA Lewis, research is ongoing to apply graphite/polyimide composites to engine components and to develop polymer matrices with higher operating temperature capabilities. Metal matrix composites, using magnesium, aluminum, titanium, and superalloy matrices, are being developed for application to static and rotating engine components, as well as for space applications, over a broad temperature range. Ceramic matrix composites are also being examined to increase the toughness and reliability of ceramics for application to high-temperature engine structures and components.

A novel class of addition-type polyimides has been developed in response to the need for high temperature polymers with improved processability. The new plastic materials are known as PMR (for in situ polymerization of monomer reactants) polyimides. The highly processable PMR polyimides have made it possible to realize much of the potential of high temperature resistant polymers. Monomer reactant combinations for several PMR polyimides have been identified. The present investigation is concerned with a review of the current status of PMR polyimides. Attention is given to details of PMR polyimide chemistry, the processing of composites and their properties, and aerospace applications of PMR-15 polyimide composites.

A polyimide is formed by cross linking a prepolymer formed by reacting a polyfunctional ester, a polyfunctional amine, and an end-capping unit. By providing an end-capping unit, the prepolymer is curable at a relatively low temperature of about 175 to 245 C.

Studies were conducted to establish the effects of thermo-oxidative and hydrothermal exposure on the mechanical properties of T300 graphite fabric reinforced PMR-15 composites. The effects of hydrothermal exposure on the mechanical properties of HTS-2 continuous graphite fiber composites were also investigated. The thermo-oxidative stability characteristics of T300 fabric and T300 fabric/PMR-15 composites were determined. Flexural strengths of specimens were determined. The useful lifetime of T300 fabric/PMR-15 composites in air at 316 C was found to be about 100 hours. The useful lifetimes in air at 228 and 260 C were determined to be 500 and 1000 hours, respectively. Absorbed moisture was found to reduce the elevated temperature properties of both the T300 fabricate and HTS-2 continuous fiber composites. The moisture effect was found to be reversible. Fiber reinforced PMR polyimides are finding increased acceptance as engineering materials for high performance structural applications. Prepreg materials based on this novel class of highly processable, high temperature resistant polyimides, are commercially available and the PMR concept was incorporated in several industrial applications. The status of PMR polyimides is reviewed. Emphasis is given to the chemistry, processing, and applications of the first generation PMR polyimides known as PMR-15.

The basic chemistry, cure processes, properties, and applications of high temperature resins known as polyimides are surveyed. Condensation aromatic polymides are prepared by reacting aromatic diamines with aromatic dianhydrides, aromatic tetracarboxylic acids, or with dialkyl esters of aromatic tetracarboxylic acids, depending on the intended end use. The first is for coatings or films while the latter two are more suitable for polyimide matrix resins. Prepreg solutions are made by dissolving reactants in an aprotic solvent, and advances in the addition of a diamine on the double bond and radical polymerization of the double bond are noted to have yielded a final cure product with void-free characteristics. Attention is given to properties of the Skybond, Pyralin, and NR-150B polyimide prepreg materials and characteristics of aging in the NP-150 polyimides. Finally, features of the NASA-developed PMR polyimides are reviewed.

Studies were performed to achieve a lower-curing-temperature PMR polyimide. The use of m-aminostyrene as the end-cap instead of the monoalkyl ester of 5-normbornene-2,3 dicarboxylic acid was investigated in typical PMR formulations. Model compound studies were also performed. Differential scanning calorimetry studies were performed on model compounds and neat resins to establish their melting and curing characteristics. The elevated temperature weight loss characteristics of neat resins and graphite fiber composites were determined. The room temperature and short-time 260 C (500 F) mechanical properties of the composites were also determined. The use of m-aminostyrene end-caps reduced the final cure temperature of PMR resins by about 55 C (100 F), but the composites prepared with these resins are limited to use temperatures of about 260 C (500 F).

A composition for making polyimide resin reinforced fibers or fabric is discussed. The composition includes a polyfunctional ester, a polyfunctional amine, and an end capping agent. The composition is impregnated into fibers or fabric and heated to form prepreg material. The tack retention characteristics of this prepreg material are improved by incorporating into the composition a liquid olefinic material compatible with the other ingredients of the composition. The prepreg material is heated at a higher temperature to effect formation of the polyimide resin and the monomeric additive is incorporated in the polyimide polymer structure.

Class of imide-amine curing agents preserves structural integrity, prevents fiber release, and is fully compatible with conventional epoxy resins; agents do not detract from composite properties while greatly reducing char yield. Materials utilizing curing are used in aerospace, automotive, and other structural components where deterioration must be minimized and fiber release avoided in event of fire.

A curing for a polyepoxide is described which contains a divalent aryl radical such as phenylene a tetravalent aryl radical such as a tetravalent benzene radical. An epoxide is cured by admixture with the curing agent. The cured epoxy product retains the usual properties of cured epoxides and, in addition, has a higher char residue after burning, on the order of 45% by weight. The higher char residue is of value in preventing release to the atmosphere of carbon fibers from carbon fiber-epoxy resin composites in the event of burning of the composite.

Current PMR Polyimide prepreg technology utilizes methanol or ethanol solvents for preparation of the PMR prepreg solutions. The volatility of these solvents limits the tack and drape retention characteristics of unprotected prepreg exposed to ambient conditions. Studies conducted to achieve PMR 15 Polyimide prepreg with improved tack and drape characteristics were described. Improved tack and drape retention were obtained by incorporation of an additional monomer. The effects of various levels of the added monomer on the thermo-oxidative stability and mechanical properties of graphite fiber reinforced PMR 15 composites exposed and tested at 316 C (600 F) were discussed.

Studies have demonstrated versatility of PMR approach for tailor making polyimide matrix resins with side range of flow characteristics. By simply adjusting molar ratio of reactants in monomer mixture, resins having flow values of as much as 20% can be achieved.

A review is presented of studies conducted with addition-cured polyimides, giving particular attention to an improved method involving in situ polymerization of monomer reactants (PMR) on the surface of the reinforcing fibers. The studies show that the PMR approach provides a powerful method for fabricating high performance polymer matrix composites. Significant advantages of the PMR approach are related to the superior high temperature properties of the obtained material, lower cost, greater safety, and processing versatility.

Processing reproducibility and versatility were demonstrated for producing addition-cured polyimide/graphite fiber composites using a unique in situ polymerization of monomeric reactants directly on the fiber surface. The polymers so derived, designated PMR polyimides, can be fabricated into composite structures by laminating, random fiber molding or autoclave curing. Composites were determined to be thermally stable and retain useful properties after extended exposures at 550 to 650 F. The material and fabrication capability were demonstrated by the fabrication and evaluation of prototype complex fan blades.

The composites research being conducted at Lewis for the application of composite materials to fan and compressor blades, is reviewed. The major areas discussed include the development of improved materials and fabrication methods, recent progress in providing composite fan and compressor blades with improved resistance to foreign object damage, and the development of advanced design and analysis procedures for composite blades.

In situ polymerization of monomers was used to prepare graphite-fiber-reinforced polyphenylquinoxaline composites. Six different monomer combinations were investigated. Composite mechanical property retention characteristics were determined at 316 C (600 F) over an extended time period.

Area under matrix of typical stress-strain diagram bounded by one percent strain is good index for priority assessment of matrix contribution to composite strength. Initial tangent modulus to stress-strain curve is useful parameter in translating matrix properties to composite properties.

Components made of composite materials are heated in autoclaves by employing electrical resistance heating blankets, thus avoiding need to heat entire autoclave volume. Method provides not only significant energy savings compared to heating entire pressure vessel but offers time savings in accelerated heat-up and cool-down cycles.

In the NASA developed PMR (polymerization of monomer reactants) the reinforcing fibers are impregnated with a solution containing a mixture of monomers dissolved in a low boiling point alkyl alcohol solvent, with the monomers reacting in situ at elevated temperatures to form a thermo-oxidatively stable polyimide matrix. The current status of first and second generation PMR polyimides is reviewed, considering synthesis and properties, processing, and applications. It is concluded that the PMR approach offers various significant advantages, especially superior high temperature properties and processing versatility, to fabricators and users of polyimide/fiber composites.

Studies were performed to synthesize a novel class of bis (imide-amine) curing agents for epoxy matrix resins. Glass transition temperatures and char yield data of an epoxy cured with various bis (imide-amines) are presented. The room temperature and 350 F mechanical properties, and char yields of unidirectional graphite fiber laminates prepared with conventional epoxy and imide-modified epoxy resins are presented.

Continuing research has resulted in development of polyimides with improved thermo-oxidative stability at 589 K. Polyimides are based on dimethyl ester of 4,4'-(hexafluoro-isopropylidene)-bis(phthalic acid) (HFDE) and p-phenylenediamine (PPDA) and NE.

A method for preparing thermally stable resin-fiber-reinforced composites by using solutions of appropriate monomers is described. Solutions containing a dimethyl ester of an aryl tetracarboxylic acid, the monomethyl ester of nadic acid, and an aryl diamine were used to impregnate graphite fibers. Composites fabricated from these prepregs exhibited excellent thermo-oxidative stability and retention of mechanical properties at 315 C (600 F). These results compare favorably to those obtained from composites made from amide-acid prepolymers capped with reactive alicyclic rings. Monomeric solutions provide excellent shelf life and improved solubility compared to amide-acid prepolymer solutions.

Composite micromechanics and macromechanics and the miniature Izod impact test are used to investigate the impact resistance of unidirectional composites. Several composite systems are examined both theoretically and experimentally. The composites are classified theoretically with respect to their impact resistance for longitudinal, transverse, and shear modes. Experimental results are reported only for Izod impact with the fibers either parallel or transverse to the cantilever longitudinal axis. Impact resistance design criteria which evolved during this investigation are used to design hybrid composites with improved impact resistance. The results show that in situ fiber and matrix elongation to fracture, matrix modulus, fabrication process, fiber and void volume ratios, and microresidual stresses are variables which affect the impact resistance.

The monomeric reactants approach was used to fabricate addition-type polyimide/graphite fiber composites with improved mechanical properties and thermal stability characteristics over those of composites derived from addition-type amide acid prepolymers. A screening study of 24 different monomer combinations was performed. The results of a more extensive investigation of a selected number of monomer combinations showed that the combination providing the best thermomechanical properties was 5-norbornene-2.3-dicarboxylic acid monomethyl ester/4,4(')-methylenedianiline/3,3(')4,4(')-benzophenonetetracarboxylic acid dimethyl ester at a molar ratio of 2/3.09/2.09.

The application of fiber composites to aeronautical and space vehicle systems indicates the following: It appears quite probable that resin/fiber composites can be developed for service at 315 C for several thousand hours and at 370 C for a few hundred hours. The retention of resin/fiber strength at these high temperatures can be achieved by modifying the polymer molecular structure or by developing new processing techniques, or both. Carbon monofilament with attractive strength values has been produced and fabrication studies to reinforce aluminum with such monofilaments have been initiated. Refractory wire-superalloy composites have demonstrated sufficiently high strength and impact values to suggest that they have potential for application to turbine blades at temperatures to 1200 C and above.

Composites were exposed in circulating and static air environments up to 589 K for a maximum of 1000 hours. Composites of HT-S, HM-S, Thornel 50S, and Fortafil 5-Y fiber and a new addition type polyimide resin were laminated in a matched-die mold. Flexural strengths, flexural modulus, and interlaminar shear strengths were determined at 297, 533, and 598 K after various durations of exposure. Composite and fiber weight loss characteristics were determined by isothermal gravimetric analysis in air. Properties of composites exposed and tested at the environment temperatures were compared with those determined under short-term exposure. A new short beam interlaminar shear fixture is described. Environmental effects of long-term ambient temperature exposure on the elevated temperature mechanical properties of graphite/polyimide composites are presented.

Monomer solutions have high solubility and low solution viscosity. Since monomers are shipped in powder form and reaction to polyimide-acid prepolymer is omitted, the cost is low and handling is easy.

Strain gage is installed during molding of composite and utilizes the adhesive properties of the matrix resin in the composite to bond the strain gage in place. Gages thus embedded provide data at all temperatures that the matrix can withstand.

Cryogenic mechanical properties of poly/ethylene terephthalate/ film studied for effects of stretch and heat set temperature and time

Studies performed to demonstrate the feasibility of using the polymerization of monomer reactants (PMR) approach to tailor make processable polyimide matrix resins are described. Monomeric reactant solutions containing the dimethyl ester of 3,3',4,4' -benzophenonetetracarboxylic acid, 4, 4' -methylenedianiline and the monomethyl ester of 5-norbornene-2, 3-dicarboxylic acid were used to impregnate Hercules HTS graphite fiber. Six different monomeric reactant stoichiometries were studied. The processing characteristics and elevated temperature mechanical properties of the PMR polyimide/HTS graphite fiber composites are described.

Methods currently used to prepare fiber reinforced, high temperature resistant polyphenylquinoxaline (PPQ) composites employ extremely viscous, low solids content solutions of high molecular weight PPQ polymers. An improved approach, described in this report, consists of impregnating the fiber with a solution of the appropriate monomers instead of a solution of previously synthesized high molecular weight polymer. Polymerization of the monomers occurs in situ on the fiber during the solvent removal and curing stages. The in situ polymerization approach greatly simplifies the fabrication of PPQ graphite fiber composites. The use of low viscosity monomeric type solutions facilitates fiber wetting, permits a high solids content, and eliminates the need for prior polymer synthesis.

Polyimides having high thermal and oxidative stability are prepared by the reaction of a mixture of monomers comprising (1) a dialkyl or tetraalkyl ester of an aromatic tetracarboxylic acid; (2) an aromatic diamine; and (3) a monoalkyl or dialkyl ester of a dicarboxylic acid where in the ratio of a:b:c is n:(n+1):2, wherein n has a value from 1 to 20. The mixture of monomers is prepared in a 30 to 70 percent by weight solution of an organic solvent, a substrate impregnated with the solution and heated at 50 to 205 C to remove said solvent and form a low molecular weight prepolymer, and thereafter heated at 275 to 350 C to cure to a high molecular weight polyimide.

Fiber-reinforced composites and design analysis methods for these materials are being developed because of the vast potential of composites for decreasing weight and/or increasing use temperature capability in aerospace systems. These composites have potential for use in airbreathing engine components as well as aeronautical and space vehicle structures. Refractory wire-superalloy composites for use up to 2200 F or more and metal-matrix composites for lower temperature applications such as aerospace structures and turbojet fan and compressor blades are under investigation and are discussed. The development of a number of resin systems, including the polyimides and polyphenylquinoxalines, is described and their potential for use at temperatures approaching 315 C (600 F) is indicated. Various molecular modifications that improve processability and/or increase thermal and oxidative resistance of the resins are also described. Structural analysis methods are discussed for determining the stresses and deformations in complex composite systems. Consideration is also given to residual stresses resulting from the curing process and to the foreign object damage problem in fan blade applications.

Basic studies that were performed using model compounds to elucidate the polymerization mechanism of the so-called addition-type (A-type) polyimides are reviewed. The fabrication and properties of polyimide/graphite fiber composites using A-type polyimide prepolymers as the matrix are also reviewed. An alternate method for preparing processable A-type polyimides by means of in situ polymerization of monomer reactants (PMR) on the fiber reinforcement is described. The elevated temperature properties of A-type PMR/graphite fiber composites are also presented.

Impregnation of fiber prior to appreciable polymerization completely eliminates impregnation problems encountered with use of high viscosity high molecular weight polyphenylquinoxalines (PPQ) solutions. Major part of polymerization of reactant mixture is conducted on fiber during solvent removal and final curing stages.

Criteria are presented which can be used a priori to select matrices to yield composites with improved unidirectional strength. The criteria evolved from an investigation including both theoretical and experimental efforts. Composite micromechanics were used in conjunction with suitable experiments and reference data to identify those matrix properties which influence composite strength properties. Composites of graphite fibers and low, intermediate and high-modulus resins were investigated. It was found that the area under the matrix stress/strain diagram limited to one percent strain is a good index for an a priori assessment of the matrix contribution to composite strength. The corresponding initial modulus is a useful parameter in translating matrix properties to composite properties. Matrix properties such as ultimate strength, ultimate elongation, toughness, and fracture toughness are misleading in translating matrix properties to composite strength.
