The results of experimental and numerical studies of plastic forming of sheets made of the difficult-to-deform Hastelloy X, a nickel-based alloy with a thickness of 1 mm, using layered elastomeric punches and steel dies, are presented in this publication. The elastomeric punches were characterized by hardness in the range of 50–90 Shore A, while the dies were made of 90MnCrV8 steel with a hardness of over 60 HRC. The principle of operating the stamping die was based on the Guerin method. The finite-element-based numerical modeling of the forming process for various configurations of polyurethane inserts was also carried out. The results obtained from numerical modeling were confirmed by the results of experimental tests. The drawpieces obtained through sheet forming were subjected to geometry tests using optical 3D scanning. The results confirmed that in the case of forming difficult-to-deform Hastelloy X, Ni-based alloy sheets, the hardness of the polyurethane inserts significantly affected the geometric quality of the obtained drawpieces. Significant nonuniform sheet metal deformations were also found, which may pose a problem in the process of designing forming tools and the technology of the plastic forming of Hastelloy X, Ni-based alloy sheets. This article presents the results of testing the suitability of X-ray computed tomography for the quality control of the casting moulds used for producing turbine blades. The research was focused on the analysis of cross-sectional images, spatial models and the porosity of moulds using a Phoenix L 450 microtomograph. The research material consisted of samples from three mixtures of ceramic materials and binders intended for producing casting moulds using the lost wax method. Various configurations of filling materials (Molochite and quartz flours) and binder (Remasol, Ludox PX 30 and hydrolysed ethyl silicate) mixtures were considered. X-ray computed tomography enabled the detection of a number of defects in the ceramic mass related to the distribution of mass components, porosity concentration and defects resulting from the specificity of the mould production. It was found that casting mould quality control on cross-sectional tomographic images is faster and as accurate as the analysis of three-dimensional models and allows for the detection of a whole range of ceramic defects, but the usefulness of the images is greatest only when the cross-sections are taken at an appropriate angle relative to the object being examined. The paper presents the results of testing the wear resistance and coefficient of friction (COF) tools made of SikaBeresin® F50 polyurethane resin intended for dies and punches for the cold sheet metal forming process. Seven sets of composite tools (rotating rings) additionally reinforced with waste metallic powders from Al and Cu alloys (5-20% by volume) from the dry cutting process of pipes and rods were tested. Wear resistance tests and determination coefficient of friction were carried out using the T-05 block-on-ring tribotester. The tests were performed for heat and corrosion resistant sheets made of nickel alloy AMS5599 (Inconel 625), iron alloy AMS5510 (321) and aluminum alloy sheets AMS4026 (6061-T4). Composite tools with the addition of 20% aluminum powder (A+B+C+20%Al) tested with a specimen of steel alloy AMS5510 and nickel alloy AMS5599 were characterized by the lowest wear resistance. In each case, the composite rotating ring without reinforcements was characterized by the lowest coefficient of friction. The use of Cu powder reinforcements in each case had a positive effect on increasing wear resistance. The best wear resistance of 0.011% was obtained for composite rotating ring with the addition of 10% copper powder paired with specimen of nickel alloy AMS5599 sheet. [ABSTRACT FROM AUTHOR]

In the realm of modern architecture, the demand for materials that combine strength, durability, and aesthetic flexibility is ever-growing. Addressing this need, this paper presents a study on the innovative use of aluminum extrudates in construction. Focusing on the AA6005 alloy, which is known for its excellent balance of strength, corrosion resistance, and weldability, this research delves into the development of an extrusion process that yields thin-walled, lightweight, yet high-strength structural components. Using FEM simulations, a new extrudate of the AA6005A was developed. It is compatible with standard façade systems, with high-strength properties and a weight reduced by 20% compared to that of conventional extrudates made of the AA6063 alloy. Using CAD engineering and FEM simulations of aluminum extrusion process, an innovative die was designed for the extrusion process, ensuring uniform flow of metal from the bearing and minimizing the elastic deflection of the die. This resulted in an increase in the extrusion velocity of thin-walled extrudate from AA6005A by 24% compared to conventional profiles extruded from AA6063. As part of the research, a trial test was carried out in production conditions and the quality of the extrudates was tested by 3D optical scanning, mechanical and structural properties tests, and microstructure observation. The paper presents the numerical and experimental results of research aimed at determining the influence of hardness in the range of 50–90 Shore A of layered tools composed of elastomeric materials on the possibility of forming Inconel 625 nickel-based alloy sheets. A stamping die composed of 90MnCrV8 steel (hardness 60HRC) was designed for forming embosses in drawpieces, ensuring various stress states on the cross-section of the formed element. The principle of operating the stamping die was based on the Guerin method. The finite-element-based numerical modelling of the forming process for various configurations of polyurethane inserts was also carried out. The drawpieces obtained through sheet forming were subjected to geometry tests using optical 3D scanning. The results confirmed that, in the case of forming difficult-to-deform Inconel 625 Ni-based alloy sheets, the hardness of the polyurethane inserts significantly affected the geometric quality of the obtained drawpieces. The assumptions determined in numerical simulations were verified in experimental studies. Based on the test results, it was concluded that the selection of polyurethane hardness should be determined by the shape of the formed element. The conventional (mechanical) micro-drilling of Inconel 625 alloys suffers from premature breakage of the drill bit due to its brittle nature and limited cutting tool life. Even greater problems are encountered when micro-drilling holes at an acute angle to the machining plane. In such a process, there are great difficulties associated with the low stiffness of the tool, which leads to the frequent breakage of the drill during machining. Therefore, in this type of mechanical drilling operation, the hole surface is usually milled with an end mill to provide a flat surface on the entry side of the drill bit. The aim of this article is to recognise the process of sequential micro-drilling and to assess the possibility of its use as an effective and efficient method of micro-drilling in hard-to-cut metals. The paper describes the process of initial laser drilling followed by final mechanical micro-drilling. Inconel 625 Ni-based alloy sheets were used as the test material. The shape and microstructure of pre-holes made with a laser, the volumetric efficiency of laser processing, the energy in the mechanical drilling process, and tool wear were analysed. The research results show that in the sequential drilling process, mechanical re-drilling eliminates the geometrical discrepancies resulting from the laser pre-drilling. In addition, it was found that, compared to mechanical micro-drilling, the use of sequential micro-drilling resulted in a two-fold increase in drill life. It has been also observed that sequential machining reduces the energy demand by 60% compared to mechanical micro-drilling. In addition, it was found that the edge of the drill bit is a key factor in deciding the target diameter of the laser-drilled pilot hole, and thus in selecting the micro-drilling parameters. Single Point Incremental Forming (SPIF) is an unconventional forming process that is suitable for prototype production and small lot production due to the economical tooling cost, short lead time, and the ability to create symmetrical and asymmetrical complex geometries without the use of expensive dies. This article presents the effect of the step size Δz of a forming tool made of 145Cr6 tool steel on the formability and maximum forming angle, mechanical properties, hardness, surface roughness, microstructure and texture of bimetallic Al/Cu sheets. Experiments were conducted at a constant rotational speed and feed rate, with the use of rapeseed oil as a lubricant. The tests were carried out with the use of a forming tool on both sides of the bimetallic sheet. The shape and dimensions of the formed elements are determined by non-contact optical 3D scanning. It has been proved that an increase in the step size Δz affects the deterioration of the surface quality of the specimens (an increase in the Ra parameter from 0.2 μm to approximately 3 μm for the step size of 1.2 mm), while a small step size down Δz favours the geometric stability of the samples. With increasing step size (at Δx = Δy = const.), the drawpiece wall continually thinned until the material fractured. Based on the results, it was shown that increasing the step size Δz over 1.1 mm causes cracking of the drawpieces. Furthermore, greater thinning of the Al/Cu sheet was observed in the range of step size Δz between 0.7 and 1.0 mm for aluminum side and step size Δz ≤ 0.6 mm and Δz ≥ 1.1 mm for copper side. It was also found that the mechanical properties of the bimetal sheet decreased as a result of incremental forming. The greatest decrease in strength and ductility was recorded for a pitch of 1.2 mm. Strength decreased from 230 MPa (for sheet in initial state) to approximately 80 MPa, elongation from 12% to approximately 8.5%, and hardness from 120 HV10 for Cu and 60 HV10 for Al to approximately 30 HV10 for both layers. Single point incremental forming (SPIF) is becoming more and more widely used in the metal industry due to its high production flexibility and the possibility of obtaining larger material deformations than during conventional sheet metal forming processes. This paper presents the results of the numerical modeling of friction stir rotation-assisted SPIF of commercially pure 0.4 mm-thick titanium sheets. The aim of this research was to build a reliable finite element-based thermo-mechanical model of the warm forming process of titanium sheets. Finite element-based simulations were conducted in Abaqus/Explicit software (version 2019). The formability of sheet metal when forming conical cones with a slope angle of 45° was analyzed. The numerical model assumes complex thermal interactions between the forming tool, the sheet metal and the surroundings. The heat generation capability was used to heat generation caused by frictional sliding. Mesh sensitivity analysis showed that a 1 mm mesh provides the best agreement with the experimental results of total forming force (prediction error 3%). It was observed that the higher the size of finite elements (2 mm and 4 mm), the greater the fluctuation of the total forming force. The maximum temperature recorded in the contact zone using the FLIR T400 infrared camera was 157 °C, while the FE-based model predicted this value with an error of 1.3%. The thinning detected by measuring the drawpiece with the ARGUS non-contact strain measuring system and predicted by the FEM model showed a uniform thickness in the drawpiece wall zone. The FE-based model overestimated the minimum and maximum wall thicknesses by 3.7 and 5.9%, respectively.
