In electromagnetic analysis, the finite element and boundary element methods jointly known as 'FEM-BEM coupling' is applied for numerically solving levitation problem based on eddy current. The main focus behind this coupled analysis method is to determine the dynamic characteristic of the levitating body in the presence of a magnetic field. An innovative 3D structure is developed that couples Lagrangian description and BEM-FEM coupling method for this purpose. The coupling methodology is based on the boundary conditions on the common boundaries between FEM and BEM sub-domains. Subsequent coding has been developed to simulate the problem in the MATLAB environment. An example similar to TEAM (Testing Electromagnetic Analysis Methods) workshop problem 28 has been used to study the efficiency of code for computationally inexpensive analysis., Comment: 9 pages, multiple figures

This paper reports on two advanced measurement devices for the microgravity electromagnetic levitation facility (EML), which is currently under construction for the use onboard the "International Space Station (ISS)": the "Sample Coupling Electronics (SCE)" and the "Oxygen Sensing and Control Unit (OSC)". The SCE measures by a contactless, inductive method the electrical resistivity and the diameter of a spherical levitated metallic droplet by evaluating the voltage and electrical current applied to the levitation coil. The necessity of the OSC comes from the insight that properties like surface tension or, eventually, viscosity cannot seriously be determined by the oscillating drop method in the EML facility without knowing the conditions of the surrounding atmosphere. In the following both measurement devices are explained and laboratory test results are presented.

Electromagnetic levitation is one area of the electromagnetic processing of materials that has uses for both fundamental research and practical applications. This technique was successfully used on the Space Shuttle Columbia during the Spacelab IML-2 mission in July 1994 as a platform for accurately measuring the surface tensions of liquid metals and alloys. In this article, we discuss the key transport phenomena associated with electromagnetic levitation, the fundamental relationships associated with thermophysical property measurement that can be made using this technique, reasons for working in microgravity, and some of the results obtained from the microgravity experiments.

Containerless processing is a promising research tool for investigating the properties of undercooled melts and their solidification. For conducting samples RF-electromagnetic levitation offers the possibility to obtain large undercoolings by avoiding heterogeneous nucleation at container walls. On earth, however, strong magnetic fields are needed to compensate the gravitational force which imposes a lower limit on the available temperatures and on the accessible undercooling range. Under microgravity conditions the magnetic positioning fields can be minimized and hence, undercooling becomes feasible under ultra-high vacuum conditions and lower temperatures become accessible. In contrast to other undercooling and solidification techniques, electromagnetic levitation allows for diagnostic measurements during the early steps of nucleation and phase selection. Experiments cover a wide field of research topics: nucleation, directional solidification at high velocities, generation of metastable phases, evolution of microstructures, properties of undercooled liquids. Examples from these classes including experiments selected for the IML-2 mission are discussed with emphasis on technical requirements. An overview is given on the German TEMPUS (electromagnetic levitation facility) program.

We present calculations and measurements on the shape of liquid metal droplets in electromagnetic levitation experiments. A normal stress balance model was developed to predict the shapes of liquid metal droplets that will be obtained in a microgravity experiment to measure the viscosity and surface tension of undercooled metals. This model was tested by calculating the droplet shapes in containerless experiments conducted to determine the surface tension of liquid metals. Inconsistencies associated with the results of a previous paper are elucidated. The computational results of the mathematical model are compared with the results of ground-based experiments for two different metals. The importance of the ratio of electromagnetic skin depth-to-droplet radius to the accuracy of the mathematical model is discussed. A planned alternate approach to modeling the shape by consideration of the entire droplet rather than only the surface is presented. As an example of an application. the influence of the shape on the splitting of the surface oscillation modes of levitated liquid metal droplets is discussed.

SEL, the Stabilised Electromagnetic Levitator, has been developed to exploit the unique design opportunities available in containerless microgravity experiments. Efficiency and versatility are obtained with multiple coils driven by individual broadband amplifiers whose phase and frequency are controlled. The heating and positioning fields are decoupled. Specimen translation, spin, and for liquids, shape may be adjusted. An open coil structure provides access for optical and diagnostic probes. Results of experiments with a prototype device are discussed. Levitating and heating materials on earth were demonstrated at frequencies up to 13 MHz.

The theory and practice of containerless processing via electromagnetic (EM) levitation is reviewed briefly. The use of EM levitation for the processing of alloys is described with particular emphasis on the bulk melt supercooling phenomenon in a containerless environment. The various effects associated with rapid solidification via bulk melt supercooling are discussed with examples of Nb-Si alloys. It is suggested that a detailed analysis of such effects can be utilized to select the potentially most promising alloys for future space-based processing.

A technique is described for more reproducible fabrication of electromagnetic levitation coils. A split mandrel was developed upon which the coil is wound. After fabrication the mandrel can be disassembled to remove it from the coil. Previously, a full day was required to fabricate a levitation coil and the success rate for a functional coil was only 50 percent. About eight coils may be completed in one day using the technique developed and 95 percent of them are good levitation coils.

The feasibility of producing silver or copper alloys containing finely dispersed nickel or iron particles, respectively, by utilizing containerless electromagnetic levitation casting techniques was investigated. A levitation coil was designed to successfully levitate and melt a variety of alloys including Nb-Ge, Cu-Fe, Fe-C, and Ag-Ni. Samples of 70 Cu-30 Fe and 80 Ag-20 Ni (atomic %), prepared by mechanical pressing of the constituent powders, were levitated and heated either to the solid plus liquid range of the alloys or to the fully liquid region. The samples were then solidified by passing helium gas into the bell jar or they were dropped into a quenching oil. The structure of the samples which were heated to the solid plus liquid range consists of uniform distribution of Fe or Ni particle in their respective matrices. A considerable amount of entrapped gas bubbles were contained. Upon heating for longer periods or to higher temperatures, the bubbles coalesced and burst, causing the samples to become fragmented and usually fall out of the coil.

A simple treatment of the electromagnetic levitation problem is presented, with emphasis placed on approximate formulas useful in planning and interpreting laboratory measurements. Consideration is also given to numerical solutions for fields, eddy currents, and Lorentz forces for rapidly varying applied fields, with particular reference made to traveling wave levitation experiments. Applications of levitation processing are briefly reviewed, including thermophysical property measurements, undercooling studies, containerless crystal growth, and continuous casting of cylinders.

An electromagnetic levitation apparatus incorporating an electron beam for auxiliary heating and melting has been developed for experiments on containerless vacuum purification and undercooled solidification of high melting materials. Stable levitation of 10-g specimens of molten tungsten has been achieved and a variety of containerless solidification experiments is being performed, including pure polycrystalline castings and single tungsten crystals grown from the undercooled levitated melts.

Winding copper tubing on jig ensures reproducible performance. Sequence of steps insures consistent fabrication of levitation-and-melting coils. New method enables technician to produce eight coils per day, 95 percent of them acceptable. Method employs precise step-by-step procedure on specially designed wrapping and winding jig.

A technique has been developed for fabricating electromagnetic induction coils in a reproducible manner. The process utilizes a split mandrel that can be disassembled to remove the mandrel from the coil. The technique has increased coil production rates by a factor of 8 over the freehand winding method. The success rate for producing a functional levitation coil has been increased from 50 percent to 95 percent. The levitation coil designed during this work has successfully levitated and melted a variety of alloys including Cu, Ag, Ag-Ni, Cu-Fe, Fe-C, and Nb-Ge. W was also levitated but not melted at temperatures as high as 2700 C. The highest sample melt temperature achieved was 2400 C for the Nb-Ge samples.

A method was tested for measuring the enthalpies of mixing of liquid metallic alloying systems, involving the combination of two samples in the electromagnetic field of an induction coil. The heat of solution is calculated from the pyrometrically measured temperature effect, the heat capacity of the alloy, and the heat content of the added sample. The usefulness of the method was tested experimentally with iron-copper and niobium-silicon systems. This method should be especially applicable to high-melting alloys, for which conventional measurements have failed.

The effect of fluid flow on crystal nucleation in supercooled liquids is not well understood. The variable density and temperature gradients in the liquid make it difficult to study this under terrestrial gravity conditions. Nucleation experiments were therefore made in a microgravity environment using the Electromagnetic Levitation facility on the International Space Station on a bulk glass-forming Zr57Cu15.4Ni12.6Al10Nb5 (Vit106), as well as Cu50Zr50 and the quasicrystal-forming Ti39.5Zr39.5Ni21 liquids. The maximum supercooling temperatures for each alloy were measured as a function of controlled stirring by applying various combinations of radio frequency positioner and heater voltages to the water-cooled copper coils. The flow patterns were simulated from the known parameters for the coil and the levitated samples. The maximum nucleation temperatures increased systematically with increased fluid flow in the liquids for Vit106, but stayed nearly unchanged for the other two. In this article, a systematic and comprehensive approach based on finite element analysis and analytical modelling for studying static pull-in phenomena in hybrid levitation micro-actuators is presented. A finite element model of electromagnetic levitation micro-actuators based on the Lagrangian formalism is formulated and developed as a result of recent progress in the analytical calculation of mutual inductance between filament loops. In particular, the developed finite element model allows us to calculate accurately and efficiently a distribution of induced eddy current within a levitated micro-object. At the same time, this fact provides a reason for formulating the analytical model in which the distribution of the induced eddy current can be approximated by one circuit represented by a circular filament. In turn, both developed models predict the static pull-in parameters of hybrid levitation micro-actuators without needs for solving nonlinear differential equations. The results of modelling obtained by means of the developed quasi-finite element and analytical model are verified by the comparison with experimental results., Comment: 13 pages, 21 figures

EML is an electromagnetic levitation facility planned for the ISS aiming at processing and investigating liquid metals or semiconductors by using electromagnetic levitation technique under microgravity with reduced electromagnetic fields and convection conditions. Its diagnostics and processing methods allow to measure thermophysical properties in the liquid state over an extended temperature range and to investigate solidification phenomena in undercooled melts. The EML project is a common effort of The European Space Agency (ESA) and the German Space Agency DLR. The Microgravity User Support Centre MUSC at Cologne, Germany, has been assigned the responsibility for EML operations. For the EML experiment preparation an extensive scientific ground support program is established at MUSC, providing scientific and technical services in the preparation, performance and evaluation of the experiments. Its final output is the transcription of the scientific goals and requirements into validated facility control parameters for the experiment execution onboard the ISS.

Containerless processing provides a high purity environment for the study of high-temperature, very reactive materials. It is an important method which provides access to the metastable state of an undercooled melt. In the absence of container walls, the nucleation rate is greatly reduced and undercooling up to (Tm-Tn)/Tm approx. equal to 0.2 can be obtained, where Tm and Tn are the melting and nucleation temperatures, respectively. Electromagnetic levitation represents a method particularly well-suited for the study of metallic melts. The TEMPUS (Tiegelfreies ElektroMagnetisches Prozessieren Unter Schwerelosgkeit) facility is a research instrument designed to perform electromagnetic levitation studies in reduced gravity. TEMPUS is a joint undertaking between DARA, the German Space Agency, and the Microgravity Science and Applications Division of NASA. The George C. Marshall Space Flight Center provides the leadership for scientific and management efforts which support the four US PI teams which performed experiments in the TEMPUS facility. The facility is sensitive to accelerations in the 1-10 Hz range. This became evident during the MSL-1 mission. Analysis of accelerometer and video data indicated that loss of sample control occurred during crew exercise periods which created disturbances in this frequency range. Prior to the MSL-1R flight the TEMPUS team, the accelerometer support groups and the mission operations team developed a strategy to provide for the operation of the facility without such disturbances. The successful implementation of this plan led to the highly successful operation of this facility during MSL-1R.

A new method is described, including results, to measure, control, and follow containerless processing in ground based levitators. This technique enables instantaneous optical property measurements from a transient solid or liquid surface concurrent with true temperature measurement. This was used successfully as a diagnostic tool to follow processing of Al, Si, and Ti during electromagnetic levitation. Experiments on Al show the disappearance of the oxide (emittance 0.33) at ca. 1300 C leaving a liquid surface with an emittance of 0.06. Electromagnetic levitation of silicon shows a liquid with a constant emittance (0.2) but with a solid whose emittance decreases very rapidly with increasing temperature. Consequently, the processing of materials at high temperatures can be controlled quite well through the control of surface optical properties.

Technique development and the application of electromagnetic levitation to thermophysical property measurement, including determining heats of fusion, heat capacities, and enthalpy increment functions for extremely refractory materials are discussed. Tungsten properties and the development of an apparatus employing electromagnetic levitation and electron beam heating capable of melting levitating tungsten high temperature heat content measurements by drop calorimetry are emphasized. The development of a prototype microcomputer data acquisition system suitable for controlling the ground based system, with consequent improvement in system handling, which can serve as a model for the system needed for flight experiments is described, which include the development of techniques for imaging pyrometry at temperatures above 3500 K, a semiautomatic calorimeter system capable of handling liquid tungsten, and development of a two color imaging pyrometer system.

A partial description of the technology, hardware, and facilities developed by NASA in support of space-based containerless processing experiments in the early 1970s is presented, along with recent results. Supercooling was necessary, at a rate of 500 K over a 400 ft span, in early drop tower and molten sample experiments. Placing an electromagnetic levitation coil/chamber at the top of the tube avoided contamination of the sample by guide wires. Recent tests have been performed in attempts to produce metastable bulk A-15 Nb3Ge. The use of copper coils for levitation is suspected to have induced stirring motions in samples. Aerodynamic levitation, needed for nonconducting materials, has been employed to process glass beads at temperatures over 1000 K. An electromagnetic levitation device used to process a gram of BeO on a sounding rocket flight will be carried on a Shuttle flight, as will an acoustic suspension system.

Microgravity conditions have advantages of measurement of surface tension and viscosity of metallic liquids by the oscillating drop method with an electromagnetic levitation (EML) device. Thus, we are preparing the experiments of thermophysical properties measurements using the Materials-Science Laboratories ElectroMagnetic-Levitator (MSL-EML) facilities in the international Space station (ISS). Recently, it has been identified that dependence of surface tension on oxygen partial pressure (Po2) must be considered for industrial application of surface tension values. Effect of Po2 on surface tension would apparently change viscosity from the damping oscillation model. Therefore, surface tension and viscosity must be measured simultaneously in the same atmospheric conditions. Moreover, effect of the electromagnetic force (EMF) on the surface oscillations must be clarified to obtain the ideal surface oscillation because the EMF works as the external force on the oscillating liquid droplets, so extensive EMF makes apparently the viscosity values large. In our group, using the parabolic flight levitation experimental facilities (PFLEX) the effect of Po2 and external EMF on surface oscillation of levitated liquid droplets was systematically investigated for the precise measurements of surface tension and viscosity of high temperature liquids for future ISS experiments. We performed the observation of surface oscillations of levitated liquid alloys using PFLEX on board flight experiments by Gulfstream II (G-II) airplane operated by DAS. These observations were performed under the controlled Po2 and also under the suitable EMF conditions. In these experiments, we obtained the density, the viscosity and the surface tension values of liquid Cu. From these results, we discuss about as same as reported data, and also obtained the difference of surface oscillations with the change of the EMF conditions.

During the past years, extensive collaborative research has been done to understand phase selection in undercooled metals using novel containerless processing techniques such as electrostatic and electromagnetic levitation. Of major interest is controlling a two-step solidification process, double recalescence, in which the metastable phase forms first and then transforms to the stable phase after a certain delay time. The previous research has shown that the delay time is greatly influenced by the internal convection velocity. In the prediction of internal flow, the fidelity of the results depends on the accuracy of the material properties. This research focuses on the measurements of density and viscosity of Fe-Co alloys which will be used for the fluid simulations whose results will support upcoming International Space Station flight experiments.

Reducing gravitational effects such as thermal and solutal buoyancy enables investigation of a large range of different phenomena in materials science. The Symposium on Materials Research in Microgravity involved 6 sessions composed of 39 presentations and 14 posters with contributions from more than 14 countries. The sessions concentrated on four different categories of topics related to ongoing reduced-gravity research. Highlights from this symposium will be featured in the September 2012 issue of JOM. The TMS Materials Processing and Manufacturing Division, Process Technology and Modeling Committee and Solidification Committee sponsored the symposium.

Electromagnetic levitation under microgravity provides unique opportunities for the investigation of liquid metals, alloys and semiconductors, both above and below their melting temperatures, with minimized disturbances of the sample under investigation. The opportunity to perform such experiments will soon be available on the ISS with the EML payload which is currently being integrated. With its high-performance diagnostics systems EML allows to measure various physical properties such as heat capacity, enthalpy of fusion, viscosity, surface tension, thermal expansion coefficient, and electrical conductivity. In studies of nucleation and solidification phenomena the nucleation kinetics, phase selection, and solidification velocity can be determined. Advanced measurement capabilities currently being studied include the measurement and control of the residual oxygen content of the process atmosphere and a complementary inductive technique to measure thermophysical properties.

An improved optoelectronic apparatus has been developed to provide the position feedback needed for controlling the levitation subsystem of a containerless-processing system. As explained, the advantage of this apparatus over prior optoelectronic apparatuses that have served this purpose stems from the use of an incandescent lamp, instead of a laser, to illuminate the levitated object. In containerless processing, a small object to be processed is levitated (e.g., by use of a microwave, low-frequency electromagnetic, electrostatic, or acoustic field) so that it is not in contact with the wall of the processing chamber or with any other solid object during processing. In the case of electrostatic or low-frequency electromagnetic levitation, real-time measurement of the displacement of the levitated object from its nominal levitation position along the vertical axis (and, in some cases, along one or two horizontal axes) is needed for feedback control of the levitating field.

During rapid solidification, a molten sample is cooled below its equilibrium solidification temperature to form a metastable liquid. Once nucleation is initiated, growth of the solid phase proceeds and can be seen as a sudden rise in temperature. The heat of fusion is rejected ahead of the growing dendrites into the undercooled liquid in a process known as recalescence. Fe-Cr-Ni alloys may form several equilibrium phases and the hypoeutectic alloys, with compositions near the commercially important 316 stainless steel alloy, are observed to solidify by way of a two-step process known as double recalescence. During double recalescence, the first temperature rise is associated with formation of the metastable ferritic solid phase with subsequent conversion to the stable austenitic phase during the second temperature rise. Selection of which phase grows into the undercooled melt during primary solidification may be accomplished by choice of the appropriate nucleation trigger material or by control of the processing parameters during rapid solidification. Due to the highly reactive nature of the molten sample material and in order to avoid contamination of the undercooled melt, a containerless electromagnetic levitation (EML) processing technique is used. In ground-based EML, the same forces that support the weight of the sample against gravity also drive convection in the liquid sample. However, in microgravity, the force required to position the sample is greatly reduced, so convection may be controlled over a wide range of internal flows. Space Shuttle experiments have shown that the double recalescence behavior of Fe-Cr-Ni alloys changes between ground and space EML experiments. This program is aimed at understanding how melt convection influences phase selection and the evolution of rapid solidification microstructures.

When an alternating magnetic field interacts with induced eddy currents in a conducting body, there will be a repulsive force between the body and the driving coil system generating the field. This repulsive force is the basis of electromagnetic levitation, which allows containerless processing of different materials. The eddy currents in the conducting body also generate Joule heating. Axial rotation of electromagnetically levitated objects is a common observation in levitation systems and often an undesirable side effect of such experiments on 1-g and -g. There have been recent efforts to use magnetic damping and suppress this tendency of body rotation. The first report of rotation in EML drops was attributed to a slight asymmetry of the shape and location of the levitation coils could change the axis and speed of rotation. Other theories of sample rotation include a frequency difference in the traveling electromagnetic waves and a phase difference in two different applied fields of the same frequency. All of these different mechanisms share the following characteristics: the torque is small, constant for constant field strength, and very weakly dependent on the sample's temperature and phase (solid or liquid). During experiments on the MSL-1 (First Microgravity Science Laboratory) mission of the Space Shuttle (STS-83 and STS-94, April and July 1997), a droplet of palladium-silicon alloy was electromagnetically levitated for viscosity measurements. For the non-deforming droplet, the resultant MHD flow inside the drop is inferred from motion of impurities on the surface. These observations indicate formation of a pair of co-rotating toroidal flow structures inside the spheroidal levitated drop that undergo secondary flow instabilities. As rise in the fluid temperature rises, the viscosity falls and the internal flow accelerates and becomes oscillatory; and beyond a point in the experiments, the surface impurities exhibit non-coherent chaotic motion signifying emergence of turbulence inside the drop. In this work, a background of these set of observations will be given followed by a presentation of our results on the digital particle tracking analysis that has been performed on a number of available videos. The analysis indicates that the levitated drop attains a constant rotational speed during the melting phase and formation of the co-rotating axi-symmetric laminar toroidal structures. However, the rate of axial rotation increases dramatically during the deformation of the toroidal structures anti their breakup into chaotic entities. This new data suggests an interaction between the flow inside the levitated molten drop and the driving coils in the experiments. Possible mechanisms for this interaction will be reviewed. The data will also be used to make an assessment of existing theories on droplet rotation.

Oscillating droplets are of interest in a number of disciplines. A practical application is the oscillating drop method, which is a technique for measuring surface tension and viscosity of liquid metals. It is especially suited to undercooled and highly reactive metals, because it is usually performed by electromagnetic levitation. The natural oscillation frequency a f the droplets is related to the surface tension of the material, and the decay of oscillations is related to its viscosity. The fluid flow inside the droplet must be laminar in order for this technique to yield good results. Because no experimental method has yet been developed to visualize flow in electromagnetically-levitated oscillating metal droplets, mathematical modeling is required to determine whether or not turbulence occurs. Three mathematical models of the flow: (1) assuming laminar conditions, (2) using the turbulence model, and (3) using the RNG turbulence model, respectively, are compared and contrasted to determine the physical characteristics of the flow. It is concluded that the RNG model is the best suited for describing this problem. The goal of the presented work was to characterize internal flow in an oscillating droplet of liquid metal, and to verify the accuracy of the characterization by comparing calculated surface tension and viscosity values to experimentally-obtained results.

Containerless processing using electromagnetic levitation (EML) is a powerful technique in the investigation of reactive molten metal systems. On ground, the power required to overcome the weight of the sample is sufficient to cause significant heating and induce substantial melt convection. In microgravity, the heating and positioning fields may be decoupled and the field strength may be varied to achieve the desired level of convection within the limits set by the geometry of the levitation coil and the sample size. From high-speed digital images of the double recalescence behavior of Fe-Cr-Ni alloys in ground-based testing and in reduced-gravity aboard the NASA KC-135 parabolic aircraft, we have shown that phase selection can be predicted based on a growth competition model. An important parameter in this model is the delay time between primary nucleation and subsequent nucleation of the stable solid within the liquid/metastable solid array. This delay time is a strong function of composition and a weak function of the undercooling of the melt below the metastable liquidus. From the results obtained during the first Microgravity Sciences Laboratory (MSL-1) mission, we also know that convection may significantly influence the delay time, especially at low undercoolings. Currently, it is unclear what mechanism controls the formation of a heterogeneous site that allows nucleation of the austenitic phase on the pre-existing ferrite skeleton. By examining the behavior of the delay time under different convective conditions, we hypothesize that we can differentiate between several of these mechanisms to gain an understanding of how to control microstructural. evolution. We will anchor these predictions by examining samples quenched at different times following primary recalescence in microgravity. A second important parameter in the growth competition model is the identification of the growth rate of the stable phase into the semi-solid array that formed during primary recalescence. Current dendritic growth theory is inadequate in predicting solidification behavior under these conditions as metallographic analyses show that stable phase growth proceeds along the interface between the metastable solid and residual liquid. Since growth velocity is independent of the initial undercooling relative to the metastable liquidus, we hypothesize that purely thermal effects can be separated from other important growth model parameters by careful selection of the liquid composition in a ternary system.

Electromagnetic levitation (EML) is an important tool in materials research. Because a sample can be processed without contact with a container, experiments may be performed on high temperature, highly reactive, and undercooled liquid metals. Many of these experiments are affected by fluid flow in the sample, driven by the electromagnetic positioning force. Despite the importance of convection in these experiments, the transition to turbulence is not well understood in this system. However, we have observed a transition from laminar to turbulent flow in EML droplets in the course of microgravity experiments in TEMPUS on the Space Shuttle (STS-94). The transition occurs repeatably and over a narrow range of conditions. These experimental observations are compared with two competing theories about the transition to turbulence. Also, the results of a particle tracking study of the instabilities leading up to the transition to turbulence are presented.

Oscillating droplets are of interest in a number of disciplines. A practical application is the oscillating drop method, which is a technique for measuring surface tension and viscosity of liquid metals. It is especially suited to undercooled and highly reactive metals, because it is performed by electromagnetic levitation. The natural oscillation frequency of the droplets is related to the surface tension of the material, and the decay of oscillations is related to its viscosity. The fluid flow inside the droplet must be laminar in order for this technique to yield good results. Because no experimental method has yet been developed to visualize flow in electromagnetically-levitated oscillating metal droplets, mathematical modeling is required to determine whether or not turbulence occurs. Three mathematical models of the flow: (1) assuming laminar conditions, (2) using the k-epsilon turbulence model, and (3) using the RNG turbulence model, respectively, are compared and contrasted to determine the physical characteristics of the flow. It is concluded that the RNG model is the best suited for describing this problem. The goal of the presented work was to characterize internal flow in an oscillating droplet of liquid metal, and to verify the accuracy of the characterization by comparing calculated surface tension and viscosity.

This report covers the work to support the measurement of the surface tension and viscosity of undercooled metals with the TEMPUS as a part of the IML-2 mission. This work consisted of two parts. First was the ground-based research program, whose purpose was to establish the feasibility of the flight program and to establish the knowledge base necessary to plan a successful flight program. Analytical calculations established a fundamental understanding of the problem, and then a more rigorous program of numerical calculations was employed in the development of the experimental program. The second part of the covered research was the actual flight program, developed in close collaboration with Prof. Egry. A metal sphere was levitated and melted, and then set oscillating by 'squeezing' it with the magnetic field. The droplet's oscillations were recorded on videotape and digital image analysis was employed in reduction of the data. The experiment was successful because surface tension measurements were obtained for the gold and gold-copper alloy samples. This data provides unique experimental evidence in support of theories about electromagnetic levitation on the ground. Because of unforeseen difficulties with stability of liquid samples in TEMPUS, the viscosity measurements were not possible, but the data collection and analysis techniques were well proven in this mission. Further research is being conducted regarding the measurement of viscosity by this technique.

The application of containerless techniques for measurements of the thermophysical properties of high temperature liquids is reviewed. Recent results obtained in the materials research laboratories at Intersonics are also presented. Work to measure high temperature liquid properties is motivated by both the need for reliable property data for modeling of industrial processes involving molten materials and generation of data form basic modeling of materials behavior. The motivation for this work and examples of variations in thermophysical property values from the literature are presented. The variations may be attributed to changes in the specimen properties caused by chemical changes in the specimen and/or to measurement errors. The two methods used to achieve containerless conditions were aeroacoustic levitation and electromagnetic levitation. Their qualities are presented. The accompanying slides show the layout of levitation equipment and present examples of levitated metallic and ceramic specimens. Containerless techniques provide a high degree of control over specimen chemistry, nucleation and allow precise control of liquid composition to be achieved. Effects of minor additions can thus be measured in a systematic way. Operation in reduced gravity enables enhanced control of liquid motion which can allow measurement of liquid transport properties. Examples of nucleation control, the thermodynamics of oxide contamination removal, and control of the chromium content of liquid aluminum oxide by high temperature containerless processes are presented. The feasibility of measuring temperature, emissivity, liquidus temperature, enthalpy, surface tension, density, viscosity, and thermal diffusivity are discussed in the final section of the paper.

A critical comparison is reported between the theoretically predicted and experimentally measured values for the electromagnetic lifting force and the heating rates which may be achieved, under simulated microgravity conditions, using the TEMPUS electromagnetic levitation device. The experiments involved the suspending of a metallic sample from one arm of a recording balance, such that it was carefully positioned between the heating and the positioning coils of the levitation device. The net force exerted by the sample was measured as a function of position, the coil currents, and the nature of the sample. Some calculations are also reported regarding the power absorption by the sample. The theoretical predictions, based on the numerical solution of Maxwell's equations using the volume integral technique, were found to be in excellent agreement with the measurements. For the idealized case of a spherical sample, analytical solutions describing the lifting force were also found to agree very well with the computed results.

Liquidus temperatures were determined for the titanium-aluminum system at compositions ranging from 41 to 62 at. pct Al. The measurements were obtained by inducing solidification of slightly undercooled melts under containerless processing conditions using electromagnetic levitation. Absolute temperatures were determined by optical pyrometry in combination with independent measurements of spectral emissivities by laser polarimetry. The present liquidus temperatures are in agreement with two sets of literature values and are consistent with a set of solid-state literature data. These values exceed those selected in one recent proposed phase diagram revision by about 30 K and are as much as 40 to 60 K higher than those in another proposed revision.

Optical properties (including spectral emissivity, refractive index, and extinction coefficient) of liquid Ti-Al alloys were measured as functions of temperature (including temperatures up to 350 K below the equilibrium liquidus temperatures), using laser ellipsometry at 632.8 nm. The experiments were conducted under containerless conditions, using electromagnetic levitation and heating supplemented by CO2 laser beam heating. It is shown that the emissivities of liquid Ti-Al alloy vary with temperature in a manner that can be understood by the same theories which are applicable to solid metals, for regions near to and above the liquidus temperature. At temperatures below the liquidus temperature, the optical properties of highly undercooled liquid Ti-Al alloys are not dependent on temperature.

Electromagnetic levitation was used to solidify near-equiatomic alloys of Ti-Al at various bulk undercoolings. Detailed thermal histories were acquired during experiments using optical pyrometry with sampling rates as fast as 500 KHz. Solidification and other high-temperature transformation pathways were deduced from the thermal data and microstructural analysis. Recalescence rise times were employed to determine semiquantitative primary solidification kinetics for the different phases. Primary beta solidification was observed at compositions well into the equilibrium alpha regime; this is presented as part of a near-equiatomic nucleation domain diagram that shows the primary solidification phase that results for each combination of nucleation temperature and composition. Solidification kinetics are faster for primary beta than they are for primary alpha. For undercoolings less than about 150 K, the primary solidification kinetics are about an order of magnitude slower for gamma than for alpha.

A high-speed video instrumentation system was used to observe solidification of undercooled Ti-51 at. pct Al. The camera system developed by Battelle is capable of operation at rates up to 12,000 frames per second. The system digitizes and stores video images acquired by a 64 x 64 pixel silicon photodiode array. In a joint effort with Vanderbilt University the camera was used to observe three transformations of the undercooled alloys, using containerless processing by electromagnetic levitation. The first was solidification where nucleation was induced at an undercooling of 9 percent Tl, where Tl is the liquidus temperature of the alloy, and the second was solidification where nucleation was spontaneous at an undercooling of 15 percent Tl. The third event was a solid-state nucleation and growth transformation following the solidification at an undercooling of 15 percent Tl.

Electromagnetic levitation and electron beam surface melting were employed to study the effects of supercooling and cooling rate on the solidification of Cu-10 wt pct Co alloys. Two major effects were observed in the supercooled alloys: the nucleation of a metastable copper-rich phase which contains 13 wt pct to 20 wt pct Co in samples supercooled between 105 and 150 K and liquid phase separation which occurs in samples supercooled 150 K or more. The microstructure of the electron beam melted surfaces consisted of very fine spheres which were similar to those of the sample supercooled more than 150 K but with a refined microstructure. The results indicate that a dynamic bulk supercooling of 150 K may exist in the molten pool during the solidification of electron beam melted surfaces.
