High-chromium cast irons are frequently used in high-demanding applications, where low production costs and wear performance are key factors. The excellent abrasive resistance of these alloys results from the overall microstructural features, i.e., type, morphology, and distribution of hard primary and secondary carbides, along with the matrix constituents. Such a microstructure is the result of the chemical composition and solidification process, even though it could be further tuned by heat treatments. These latter are usually performed to destabilize the austenite and to induce the precipitation of secondary carbides. The present study investigates the combined effect of destabilization heat treatment route and erodent powder type on the erosive wear behavior of two commercial hypereutectic white cast irons. The as-received and the heat-treated materials were analyzed through optical and scanning electron microscopy, hardness tests, and X-ray diffraction to determine the relationship between microstructural variations and applied heat treatment. The erosive resistance was evaluated per the ASTM G76 standard in a purpose-built air blast test rig. Experiments were performed considering a raw meal powder, commonly used in cement factories, and Al2O3 as erodent powders. The adopted heat treatments were effective in increasing the overall hardness of the material, but this was not directly related to the erosion resistance. By contrast, the relative hardness ratio, i.e., erodent/target hardness, affects the erosion rate and different behaviors in relation to the softer/harder erodent particles were found.

Surface material loss due to erosive wear is responsible for the increased cost of maintenance and downtime in industries. Hence, hardfacing is one of the most valuable and effective techniques employed to improve the wear resistance of heavy-duty components. The present paper investigates the microstructural and erosive wear characteristics of a hypereutectic high-chromium cast iron, considering the erosion resistance, resulting from the impact of micro-sized particles, of both as-received and heat-treated conditions. Micro-sized particles involve the erosion-resistant characteristics of carbide and matrix, contemporary. Due to this, the enhancement of the matrix strength could improve the mechanical support to withstand cracking deformation and spalling. Accordingly, the effect of a destabilization heat treatment on the microstructure was firstly investigated by hardness tests, X-ray diffraction analyses, optical and scanning electron microscopy. Specifically designed erosive tests were carried out using a raw meal powder at an impingement angle of 90°. The resulting superior wear resistance of the heat-treated samples was relayed on the improved matrix microstructure: consistent with the observed eroded surfaces, the reduced matrix/carbides hardness difference of the heat-treated material is pivotal in enhancing the erosion resistance of the hardfacing. The present results contribute to a better understanding of the microstructure–property relationships concerning the erosive wear resistance.

Rotor-stator interaction in turbomachinery is one of the most challenging fields in Computational Fluid Dynamics (CFD) and, in this regard, several studies can be found in the literature, concerning unsteady coupling of successive blade rows. By the way, the use of mixing plane for steady multistage calculations has been common for many years and, even though this technique is at present consolidated, it still represents a challenge when one has to cope with multiphase flow problems. In recent years, the growing capabilities of open-source codes to deal with multistage simulations offer new opportunities in the research community, since direct access to implementation details is provided. Currently, only a few particle-interface interaction models are reported in the literature, hence strong limitations in particle-laden flow simulations in multistage turbomachinery arises. In order to fill up this lack of models, the authors propose a sensitivity analysis for particle-mixing plane interaction. To compare the new methodologies, efforts have been done to adapt foam-extend interface treatment to Lagrangian tracking. The component analysed in this work is the first high-pressure stage of the Energy-Efficient Engine axial turbine. The results of this sensitivity analysis is compared to high-fidelity results obtained by a transient simulation based on the sliding mesh approach. Four different averaging techniques have been proposed, based on different easiness of implementation and physical soundness, and their performance has been assessed.

Fouling represents a major problem for Gas Turbines (GTs) in both heavy-duty and aero-propulsion applications. Solid particles entering the engine can stick to the internal surfaces and form deposits. Components' lifetime and performance can dramatically vary as a consequence of this phenomenon. These effects impact the whole engine in terms of residual life, operating stability, and maintenance costs. In the High-Pressure Turbine (HPT), in particular, the high temperatures soft the particles and promote their adhesion, especially in the short term. Unfortunately, predicting the GT response to this detrimental issue is still an open problem for scientists. Furthermore, the stochastic variations of the components operating conditions increase the uncertainty of the forecasting results. In this work, a strategy to predict the effects of turbine fouling on the whole engine is proposed. A stationary Gas Path Analysis (GPA) has been performed for this scope to predict the GT health parameters. Their alteration as a consequence of fouling has been evaluated by scaling the turbine map. The scaling factor has been found by performing Computational Fluid Dynamic (CFD) simulations of a HPT nozzle with particle injection. Being its operating conditions strongly uncertain, a stochastic analysis has been conducted. The uncertainty sources considered are the circumferential hot core location and the turbulence level at the inlet. The study enables to build of confidence intervals on the GT health parameters predictions and represents a step forward towards a robust forecasting tool.

The interaction between gas turbines and airborne particles determines detrimental effects on the performance, efficiency, and reliability of the power unit. When it is possible, the interaction is reduced by the use of inlet separators and filtration systems. In an aero engine, these barriers are difficult to implement, and only bigger particles (usually greater than 10 μm) are separated from the airflow. Small units, especially those equips helicopters, are usually affected by fouling issues, especially when the aircraft is employed in harsh environments such as firefighting and rescue activities. To recover this contamination, the unit is washed after the mission by ground operations to restore the unit performance by removing the deposits. This operation occurs during a sub-idle unit operation, and the washing process has to be effective when the engine operates in this off-design condition. In this paper, the evaluation of the washing performance during a sub-idle unit operation is carried out. The compressor unit is a multistage axial compressor that equips the Allison 250-C18 engine. The washing operation was performed by water, and a sensitivity analysis is carried out to discover the capability of water droplets to remove the contaminants. The experimental analysis involves the contamination of the unit by micro-sized soot particles and a washing operation by micro-sized water droplets. These experimental results are compared to numerical simulations to discover the effects of the washing operation on a small power unit during sub-idle operating conditions. The off-design regime imposes a specific evaluation of the proper setup of the washing strategy: flow separations involve wider regions in the compressor unit, and the removal capability is strongly related to the droplet path through the stages. The results show how in the off-design washing operation, the droplet diameter has greater importance than the water flow rate for reducing the deposits over the compressor stages.

Gas turbine particle ingestion may lead to the deposition of contaminants in the compressor section, inducing the performance losses of the whole engine. The economic losses derived from this issue push great interest in the investigation of such a phenomenon from a numerical and experimental standpoint. This paper describes a quantitative approach to predict particle deposition on the vanes of an axial compressor starting from the flow field obtained employing CFD simulations. The results are then compared to the experiments performed on the Allison 250 C18 compressor unit subject to particle ingestion under controlled conditions. The results derived from the experimental and numerical investigations are presented, providing insight into the mass deposited on the vanes and the corresponding zones most affected by the particle deposition issue. The numerical model showed good agreement in the estimation of the predicted values of the deposited mass and the corresponding patterns through the compressor stages. The low-complexity approach proposed here, helps the designer to predict the contamination of the stationary rows starting from a simple set of single-phase numerical results. Furthermore, with the implementation of this approach into the design path, the designer could reduce the impact of fouling, looking at the effects of their solutions under the fouling-reduction light.

Heavy-duty fans are frequently employed in industrial processes that involve the operation of contaminated gases. Particle-laden flows may cause erosion issues, generating several drawbacks such as unbalanced load, vibrations and structural damage responsible for performance degradation and early failure. In this paper, the erosion behavior of a large-sized centrifugal fan employed in clinker production is studied by numerical simulation. Based on preliminary numerical results for the undamaged fan configuration and on-field erosion detections, the geometry damage effects due to the erosion process are analyzed. The severe erosive conditions under which these machines operate determine a progressive reduction in wall thickness of specific fan zones, which may finally result in the formation of holes. This, in turn, makes the internal flow field changing, affecting contaminant trajectories and impact characteristics. CFD predictions show that erosion-induced damage on the fan inlet cone causes a distortion of the velocity profile immediately upstream of the impeller, which influences the impeller flow. Simultaneously, the erosion process changes, leading to a modification of particle impact areas, impact kinematic characteristics and erosion intensity. This investigation focuses on the importance of erosion predictions for maintenance planning and scheduling and demonstrates how localized damage could be responsible for larger damage, involving the structural integrity of the installation.

Suspended micrometric particles are always present in the air swallowed by gas turbines. These solid particles can overpass the filters of heavy-duty gas turbines and deposit onto the internal surfaces of the compressor, leading to the overtime reduction of the machine performances, and, as a result, to the fuel consumption augmentation. A widely employed method to slow down the engine degradation is to wash the engine frequently. Over the years, the washing techniques have been continuously improved in order to reach the best compromise between low fluid consumption and high washing capabilities. In this work, an experimental campaign has been carried out to estimate the washing effectiveness on a multistage axial-flow compressor fouled with micrometric soot particles. The cleaning fluids tested in the present work were demineralized water and two cleaners provided by ZOK International Group ltd: a commercial cleaner available on the market (ZOK 27), and a new, under development, environmentally-sensitive formula. The fluids have been tested employing three droplet size distributions (with mean diameters of 20 μm, 50 μm, and 100 μm). The washing effectiveness has been assessed through image post-processing techniques by analyzing the pictures of the stator vanes and rotor blades taken in fouled and washed conditions. From the present investigation, two results arise. The finest droplets show a greater capability to remove soot deposits showing how, when the washing operation takes place during quasi-idle operating condition, the turbulent-driven motion spread smaller particles on a wider blade region. The second results is the demonstration how a environmentally-sensitive chemical formula allows the obtainment of good results in terms removal capability for the same amount of product. This finding could help the plant manager to operate the gas turbine with less constraints in terms of cost and rules.

Air contamination by solid particles represents a real hazard for compressors for both heavy-duty and aeropropulsion gas turbines. Particles impacting the inner surfaces of the machine can stick to such surfaces or erode them. The presence of deposits entails a reduction in performance, in a phenomenon commonly referred to as fouling. As the severity of the problem increases, the performance reduction can become so big to demand engine shut down and offline washing. Numerical modeling is one of the techniques employed for tackling the fouling problem. In this work, an innovative procedure is proposed to evaluate the losses and the variation in the fluid flow due to the deposits. Specifically, as the deposit grows, it is assumed that it forms a porous medium attached to the wall. The porosity of this zone (related to the packing of the particles and to the number of particles that sticks to that portion of the wall) is responsible for the deposition-induced losses. Different approaches to compute such losses are proposed and discussed. By using this methodology, the two main effects of fouling (variation in roughness and in shape of the airfoil) can be easily included in a comprehensive analysis of the variation of the performance of the compressor over time. Furthermore, this approach overcomes the difficulties that may arise by using a mesh morphing technique. The computational grid is not modified, and thus, its quality is retained, without remeshing requirements, even for large deposits.

In this paper, a three-dimensional computational fluid dynamics (CFD) simulation is carried out to investigate the performance of a single screw expander by linking its behavior with the dynamic features of the flow field. To study this aspect and other phenomena that can affect expander operation in an actual Organic Rankine Cycle (ORC) system, in this work an approach based on the dynamic analysis of the machine operation with the use of both the overset mesh strategy and real gas modeling is showed. The expansion process is investigated to analyze both flow characteristics and machine performance during on-design operating conditions. The model aims to investigate the SSE operation without the effects of the sealing process of the lubricant oil to highlight the effects of the fluid expansion on the SSE operation. Pressure and flow patterns which resulted from this analysis depend on the design characteristics of the machine, operating conditions, and working fluid properties. The resulting output torque and isentropic efficiency are coherent with the simulated operating conditions.

In this work, the authors present a robust and integrated procedure for the design of multi-stage gear pumps to be used in dry sump system applications. Based on the target delivery flow rate, rotational speed and fluid properties, the developed iterative method enables to directly obtain the geometrical features and the working parameters of the pump components, such as gearpair specifics, shaft and journal bearing dimensions, clearance values. The methodology is then applied to a case study in order to highlight its features and detail the achievable outcomes. Quality of the results is assessed by means of a CFD analysis, demonstrating the capability to obtain the expected volumetric efficiency.

Gas turbines (GT) are often forced to operate in harsh environmental conditions. Therefore, the presence of particles in their flow-path is expected. With this regard, deposition is a problem that severely affects gas turbine operation. Components’ lifetime and performance can dramatically vary as a consequence of this phenomenon. Unfortunately, the operating conditions of the machine can vary in a wide range, and they cannot be treated as deterministic. Their stochastic variations greatly affect the forecasting of life and performance of the components. In this work, the main parameters considered affected by the uncertainty are the circumferential hot core location and the turbulence level at the inlet of the domain. A stochastic analysis is used to predict the degradation of a high-pressure-turbine (HPT) nozzle due to particulate ingestion. The GT’s component analyzed as a reference is the HPT nozzle of the Energy-Efficient Engine (E3). The uncertainty quantification technique used is the probabilistic collocation method (PCM). This work shows the impact of the operating conditions uncertainties on the performance and lifetime reduction due to deposition. Sobol indices are used to identify the most important parameter and its contribution to life. The present analysis enables to build confidence intervals on the deposit profile and on the residual creep-life of the vane.

The request of even more stringent restrictions, regarding efficiency and environmental impact of industrial components, determines an optimized use of primary energy but also entails the design of more lightweight, smart and flexible devices, able to adapt their operation as a function of several different inputs. In this framework, the use of a fascinating class of metallic materials, called Shape Memory Alloys (SMAs), could represent a valid support for the designers. The capability of these materials to react to an external stimulus, without continuing to supply energy to external actuators, represents, especially in the aerospace engineering field, a technological breakthrough. The present paper reports the basic ideas and summarizes the important aspects related to the development of SMA-based actuators in relation to the present state of the art. A case study of morphing blades, equipped with embedded SMA strips, for an automotive cooling fan is reported. Finally, some hints, regarding the design process of SMA-based actuators, are proposed.

Land-based power units have to fulfill even more high levels of production and reliability. In harsh environments (desert and tropical installations, typically), the power unit ingests high amounts of dust that might deposit inside the compressor. In this paper, the analysis of a multistage compressor performance that operates under sandy and humid conditions has been assessed. The compressor units, which equips the Allison 250 C18 compressor, has been subjected to multiple runs under severe conditions of soil dust ingestion. The compressor has been operated according to subsequent runs, and at the end of each run, the performance curve was recorded; the performance losses, in terms of pressure ratio, have been measured during the operations. The characteristic curve of each run is representative of the level of contamination of the unit. Finally, the compressor has been washed, and the performance curve, in the recovered conditions, has been recorded. The results show the modification and the downward shift of the characteristic curves which lead to a gradual loss of the compressor performance. The curves realized after dust ingestion have been compared with the recovered curve after online washing. The measurement shows a promising recovery of the performances, even if the compressor flow path appears affected by localized deposits able to resist to the droplet removal action. Detailed photographic reports of the inlet guide vane (IGV) and the first compressor stages have been included in this analysis. After each run, the IGV, the rotor blade and stator vane of the first stage, and the hub and the shroud surfaces have been photographed. The pictures show the deposition patterns on the blades and the compressor surfaces. The comparison of the pictures of the internal surfaces, before and after the washing, highlights the parts that are more critical to clean and needy of attention during offline washing and overhaul.

The analysis of the performance losses of a multistage compressor concerning the air contaminant is not widespread in literature and, the mutual interactions of particle materials, air humidity, and compressor load are not well studied. The airborne micrometric particles that enter the compressor can deposit on the internal surfaces, causing the loss of performance of the machine. In this paper, several experimental tests have been carried out on a multistage compressor unit. A detailed analysis has been carried out considering soil and soot ingestion, as well as the air relative humidity (ranging from 50 %RH to 80 %RH) and compressor rotating velocity. Several combinations of particle diameter, material, and operating conditions have been considered. The amount of contaminant at the compressor outlet has been measured and the capture efficiency of the whole machine has been determined. Over the exposure time, the capture efficiency ranges from 0.2 to 0.6 according to the powder type and compressor inlet conditions. The capability of the compressor to collect particles changes over time as a function of the condition, even if, several tested cases appear characterized by an almost constant capture efficiency trend. In addition, the performance degradation has been monitored over time and, with the reference of the particle concentration, the present experimental campaign covers about 500 operating hours of an actual installation. After a detailed evaluation of experimental uncertainty, the performance losses due to particle contamination has been assessed. The losses in the compressor performance have been estimated by means of the pressure ratio of the axial stages. The maximum degradation has been estimated equal to 0.53 % per hour for the compressor pressure ratio. Soot particles appear stickier, especially in the presence of higher humidity and represent the most detrimental operating conditions for the compressor unit.

This paper addresses the problem of computational fluid dynamics (CFD) modeling of gaseous cavitation (GC) in lubricating positive-displacement pumps (PDPs). It is important for designers and analysts to predict the dynamic features of air release/dissolution processes which characterize this phenomenon, along with their effects on filling capability and noise-vibration-harshness behavior of the machine. The focus is on the empirical tuning of the commercial homogeneous-flow cavitation model known as dissolved gas model (DGM). Considering an automotive case study of a balanced vane pump (BVP), the effects of air modeling on numerical predictions of discharge flow/pressure ripple and volumetric efficiency have been studied. The tuning time parameters of the model have been correlated to the machine Reynolds number as part of a simplified theoretical background based on dimensional analysis. Considering experimental data at different operating conditions, the tuned model has shown a good capacity in predicting the pressure ripple and the flowrate at the discharge of the pump.

Biomass gasification is increasingly regarded as a promising clean energy source. Nonetheless, the gasification technology still has some open issues that lower the plant availability, efficiency and the full applicability of the process. Among the others, tar condensation and deposition during the process represents a real hazard, resulting in the clogging of fuel lines, filters, and engine. Therefore, from the operator standpoint, it is very important to be able to predict the location where tar will deposit along the piping and its deposition rate, in order to schedule the cleaning and to focus on specific section to reduce the down-time of the system. In this work, Computational Fluid Dynamic is employed to help in the prediction of the rate and area of deposit growth. Besides, the effect of the insulation is investigated, showing the importance of an adequate coating with non-conductive material on the amount of tar condensed. The tar deposition law implemented relies on a compound-dependent condensation temperature.

Fouling and erosion are two pressing problems that severely affect gas turbine performance and life. When aircraft fly through a volcanic ash cloud, the two phenomena occur simultaneously in the cold as well as in the hot section of the engine. In the high-pressure turbine (HPT), in particular, particles soften or melt due to the high gas temperatures and stick to the wet surfaces. The throat area, and hence the capacity, of the HPT is modified by these phenomena, affecting the engine stability and possibly forcing engine shutdown. This work presents a model for deposition and erosion in gas turbines and its implementation in a three-dimensional Navier–Stokes solver. Both deposition and erosion are taken into account, together with deposit detachment due to changed flow conditions. The model is based on a statistical description of the behavior of softened particles. The particles can stick to the surface or can bounce away, eroding the material. The sticking prediction relies on the authors' Energy Based FOulinG (EBFOG) model. The impinging particles which do not stick to the surface are responsible for the removal of material. The model is demonstrated on a HPT vane. The airfoil shape evolution over the exposure time as a consequence of the impinging particles has been carefully monitored. The variation of the flow field as a consequence of the geometrical changes is reported as an important piece of on-board information for the flight crew.

Fouling affects gas turbine operation and airborne or fuel contaminants, under certain conditions, become very likely to adhere to surfaces if impact takes place. Particle sticking implies the change in shape in terms of roughness of the impinged surface. The consequences of these deposits could be dramatic: these effects can shut an aircraft engine down or derate a land-based power unit. This occurrence may happen due to the reduction of the compressor flow rate and the turbine capacity, caused by a variation in the HPT nozzle throat area (geometric blockage due to the thickness of the deposited layer and the aerodynamic blockage due to the increased roughness, and in turn boundary layer). Several methods to quantify particle sticking have been proposed in literature so far, and the experimental data used for their validation vary in a wide range of materials and conditions. The experimental analyses have been supported by (and have given inspiration to) increasingly realistic mathematical models. Experimental tests have been carried out on (i) a full scale gas turbine unit, (ii) wind tunnel testing or hot gas facilities using stationary cascades, able to reproduce the same conditions of gas turbine nozzle operation and finally, (iii) wind tunnel testing or hot gas facilities using a coupon as the target. In this review, the whole variety of experimental tests performed is gathered and classified according to composition, size, temperature and particle impact velocity. Using particle viscosity and sticking prediction models, over seventy (70) tests are compared with each other and with the model previsions providing a useful starting point for a comprehensive critical analysis. Due to the variety of test conditions, the related results are difficult to be pieced together due to differences in particle material and properties. The historical data of particle deposition obtained over thirty (30) years are classified using particle kinetic energy and the ratio between particle temperature and its softening temperature. Qualitative thresholds for the distinction between particle deposition, surface erosion and particle break-up, based on particle properties and impact conditions, are identified. The outcome of this paper can be used for further development of sticking models or as a starting point for new insight into the problem.

The adoption of positive displacement machines as expanders in Organic Rankine Cycles (ORCs) is increasingly common, especially in the low to medium power range. At the same time, these devices often serve as compressor in Vapor-Compression Refrigeration Systems. In both cases, the application of Computation Fluid Dynamics (CFD) to optimize such machines has become an integrated tool in the design process. As a consequence, several challenges associated with the numerical simulation have to be taken into account. For example, the modeling of the gap represents a challenge for the stability of the numerical analysis. The dynamic of the process, combined with deformations of the clearances and of the working chamber has to be considered with extra care. To raise the efficiency of the machine, oil is typically injected. Its numerical modeling imply an extra challenge in the simulation of the actual operation of the machine. The present work is mainly focused on the multi-phase nature of the flow, with a particular analysis of the lubricant oil injected. In this work, a two-lobe Roots blower operated as expander has been simulated with the open-source software OpenFOAM-v1812, using the SCORG-V5.2.2. This analysis highlights the areas that are affected the most by the oil presence in order to highlight the sealing effect it provides

The development of a zero-dimensional model for analysing pressure phenomena in multiple stage external gear pumps is addressed in the present work. The tandem pump is composed of two coaxial stages: the high pressure one, made by spur gears, and the low pressure one, made by helical gears. The two stages have common shafts and a common case. The oil pressure course around the gearpair, as well as the suction/delivery pressure ripple, is estimated for both stages. Attention is focused on the description of the modelling approach: an original method is developed to model the helical gears and their effects on the determination of the geometrical parameters. The lumped parameter (LP) model takes advantage of a Computational Fluid Dynamic (CFD) model applied to different pump regions in order to estimate several internal flow features. Measured delivery pressure ripple and volumetric efficiency are used to evaluate the model reliability under different working conditions.

In this paper, a full experimental characterization of a micro-scale ORC system is presented. The facility under investigation is driven by a piston expander prototype, made of three cylinders arranged radially around the drive shaft. The system is rated for a thermal input around 30 kW, being suitable for residential, tertiary sector or small industry applications. It is conceived for exploiting low temperature heat sources, such as solar collectors, biomass boilers, geothermal energy or waste heat streams. The facility was provided with an electric boiler as heat source, which warms water up to 90 °C, and cold water at ambient temperature as heat sink. A test campaign was performed varying the hot source temperature and the organic fluid feed pump velocity, in order to characterize the system behavior at different off-design working conditions. The electric consumption of the ORC feed pump was measured, in order to quantify the actual impact of the auxiliaries on the overall efficiency. Moreover, the number of electric loads connected to the generator was varied, changing the equivalent phase impedance value, for evaluating the effect on the expander rotating speed and power output. The experimental analysis demonstrated that small reciprocating expander is suitable for exploiting low enthalpy heat sources, with quite good performances compared to other architectures like scroll and screw expanders, more applied within low temperature sources. The results show that the gross electric power output varied between 250 W and 1150 W, depending on the expander speed and on the number of electric loads activated. The expander total efficiency showed a barely constant trend around 40%. The pump total efficiency varied between 10% and 20%, increasing with the pump rotational speed. The maximum ORC gross and net efficiency were 4.5% and 2.2% respectively, confirming that the auxiliaries impact cannot be considered negligible in such type of systems.

Several production processes involve the use of turbomachinery for the transport of gases with high concentrations of solid particles. Centrifugal fans employed in clinker production operate under severe erosive conditions. To limit the erosive wear of specific fan zones, wear-resistant plates are used. This paper presents a numerical investigation of the erosion behavior of a large-sized centrifugal fan operating in a cement factory. A contaminant characterization is carried out to define particle shape, size distribution and physical characteristics (i.e. density) on which the particle model is based. In addition, the surface analysis and microstructural characterization of the weld-deposited hardfacing alloy provide the wear-resistant coating features. Particles are tracked with a Lagrangian approach on the instantaneous flow fields corresponding to different relative impeller-to-volute positions. The particle impact angle is found to have a significant influence on the erosion of fan surfaces. CFD predictions are in close agreement with on-field erosion detections.

Micro-ORC systems are usually equipped with positive displacement machines such as expanders and pumps. The pumping system has to guarantee the mass flow rate and allows a pressure rise from the condensation to the evaporation pressure values. In addition, the pumping system supplies the organic fluid, characterized by pressure and temperature very close to the saturation. In this work, a CFD approach is developed to analyze from a novel point of view the behavior of the pumping system of a regenerative lab-scale micro-ORC system. In fact, starting from the liquid receiver, the entire flow path, up to the inlet section of the evaporator, has been numerically simulated (including the Coriolis flow meter installed between the receiver and the gear pump). A fluid dynamic analysis has been carried out by means of a transient simulation with a mesh morphing strategy in order to analyze the transient phenomena and the effects of pump operation. The analysis has shown how the accuracy of the mass flow rate measurement could be affected by the pump operation being installed in the same circuit branch. In addition, the results have shown how the cavitation phenomenon affects the pump and the ORC system operation compared to control system actions.

Centrifugal pumps change their performance with respect to water when processing non-Newtonian fluids. Many aspects about pumping of non-Newtonian fluids remain to be clarified due to complexity of the matter and the scarcity of investigations. In addition to experimental tests, in recent years some CFD fluid dynamics simulations have been realized to analyze the performance of centrifugal pumps with non-Newtonian fluids. Knowledge of rheology is required to correctly simulate the fluid inside the pump and predict the performance. The aim of this work is to emphasize the criticalities in the simulation of centrifugal pumps with non-Newtonian fluids, since, starting from the same rheological data, can be deduced different rheological laws, however reliable, that produce different effects on the simulations. In this paper, the performances of a model pump were measured experimentally with pear juice and accompanied by the rheological characterization of the fluid. Subsequently, the pump was simulated using five different rheology laws, all fitted to the same experimental rheogram, that differ from each other in predicting viscosity out of shear rate range experimentally measured. The pump performances were affected by the different rheology implemented. The simulations showed that the shear rates developed inside the pump are much higher than those measured with the rheometer. Consequently is necessary to achieve higher shear rates in the experimental rheogram to make sure to correctly model the rheology for shear rates values typically present in the pump.

The performance of pumps when working with non-Newtonian fluids significantly change with respect to water. In several experimental tests with non-Newtonian fluids, significant deration of head and the presence of head instability were observed. The present work aims to better understand this phenomenon since the reasons that originate it are not clear. Two small size centrifugal pumps were experimentally tested with different mixtures of kaolin-in-water, which showed a verified non-Newtonian behavior. The rheology of the mixtures and the particle size distribution of kaolin powder were measured to characterize the fluids. Similar to previous tests, a strong reduction of head and the appearance of instability were observed at low flow rates and, in some cases, also at higher flow rates. This behavior was related to the presence of air trapped into the fluid that, within the pump, generated a phenomenon known as gas-locking, which in literature it has been studied in detail with water but not with non-Newtonian fluids. Moreover, in some working conditions, non-stable time-varying phenomena are observed and their consequence on performance commented. Comparing the two pumps, characterized by a similar specific speed but by a different geometry, the head drop manifested itself with different intensity.

Air contamination by solid particles represents a real hazard for compressors for both heavy-duty and aero-propulsion gas turbines. Particles impacting the inner surfaces of the machine can stick to such surfaces or erode them. The presence of deposits entails the reduction in performance of the machinery. As the severity of the problem increases, the performance reduction can become so big to demand engine shut-down and off-line washing. Numerical modeling is one of the techniques employed for tackling the fouling problem. In this work, an innovative procedure is proposed in order to evaluate the losses and the variation in the fluid flow due to the deposits. Specifically, as the deposit grows, it is assumed it forms a porous medium attached to the wall. The porosity of this zone (related to the packing of the particles and to the amount of particles that sticks in to a zone) is responsible for the deposition-induced losses. Different approaches to compute such losses are proposed and discussed. By using this methodology, the two main effects of fouling (variation in roughness and in shape of the airfoil) can be easily included in a comprehensive analysis of the variation of the performance of the compressor over time. Furthermore, this approach overcomes the difficulties that may arise by using a mesh morphing technique. The computational grid is not modified and thus its quality is retained, without remeshing requirements, even for large deposits.

Over recent decades, the variability and high costs of the traditional gas turbine fuels (e.g., natural gas) have pushed operators to consider low-grade fuels for running heavy-duty frames. Synfuels, obtained from coal, petroleum, or biomass gasification, could represent valid alternatives in this sense. Although these alternatives match the reduction of costs and, in the case of biomass sources, would potentially provide a CO2 emission benefit (reduction of the CO2 capture and sequestration costs), these low-grade fuels have a higher content of contaminants. Synfuels are filtered before the combustor stage, but the contaminants are not removed completely. This fact leads to a considerable amount of deposition on the nozzle vanes due to the high temperature value. In addition to this, the continuous demand for increasing gas turbine efficiency determines a higher combustor outlet temperature. Current advanced gas turbine engines operate at a turbine inlet temperature (TIT) of (1400–1500) °C, which is high enough to melt a high proportion of the contaminants introduced by low-grade fuels. Particle deposition can increase surface roughness, modify the airfoil shape, and clog the coolant passages. At the same time, land-based power units experience compressor fouling, due to the air contaminants able to pass through the filtration barriers. Hot sections and compressor fouling work together to determine performance degradation. This paper proposes an analysis of the contaminant deposition on hot gas turbine sections based on machine nameplate data. Hot section and compressor fouling are estimated using a fouling susceptibility criterion. The combination of gas turbine net power, efficiency, and TIT with different types of synfuel contaminants highlights how each gas turbine is subjected to particle deposition. The simulation of particle deposition on 100 gas turbines ranging from 1.2 MW to 420 MW was conducted following the fouling susceptibility criterion. Using a simplified particle deposition calculation based on TIT and contaminant viscosity estimation, the analysis shows how the correlation between type of contaminant and gas turbine performance plays a key role. The results allow the choice of the best heavy-duty frame as a function of the fuel. Low-efficiency frames (characterized by lower values of TIT) show the best compromise in order to reduce the effects of particle deposition in the presence of high-temperature melting contaminants. A high-efficiency frame is suitable when the contaminants are characterized by a low-melting point thanks to their lower fuel consumption.

The push for having more reliable and efficient positive displacement machines (both compressors and expanders) for vapor compression and power generation (e.g., ORCs) applications has moved researchers to an always more spread employment of computational fluid dynamics (CFD). In particular, twin screw compressors, because of their high efficiency compared to other compressor types, have received interest over the last years. The numerical analysis of such machines is challenging: the deforming working chambers are very difficult to be correctly replicated. The relative motion of the rotors and the variation of the gaps during machine operation are few of the major difficulties in implementing reliable CFD models. A custom mesh generation algorithm is therefore often required for sumulating the machine operation.\ud \ud In this work, SCORG-V5.2.2 was used to generate the meshes of the deforming domain around rotating parts of the machines. The open-source software OpenFOAM-v1606+ is then employed to compute the flow field associated with the operation of the twin screw. The coupling of the two tools has been carried out in this work, applying the methodology to a twin screw machine.

In the pursuit of an increasing cleaner fuel, methane represents a widely-employed solution for vehicles. The lower emissions, if compared to gasoline or diesel fuel, makes it an attractive opportunity in tackling transport-related pollution. Methane-powered vehicles are indeed often excluded from driving bans, pushing the demand for such kind of car. Methane is usually stored on board in tanks filled with pressure up to 20 MPa. The fuel injection systems for methane feeding usually work at pressure lower than 1 MPa (around 0.7 MPa). This difference demands a pressure-reducing valve to be installed to adjust the pressure and the fuel flow rate as required by the driver. This component and its design in hostile condition is the object of this study. Particularly, in automotive applications, the fluid operates not far from the critical point and therefore the behavior should be modelled with a real gas approach. In such light, it is immediate to note that, by the throttling procedure, the temperature of the gas drops. In addition to the acceleration of the flow, the Joule-Thomson effect related to the non-ideality of the fluid lowers the static temperature of the gas itself during the expansion. If this is combined with particularly cold environmental conditions, the material of the seals may fail entailing gas leakage. In this work, an integrated numerical and experimental study of methane fluid and thermodynamic conditions when passing through the valve orifice is reported. Extreme environmental conditions have been numerically tested, comparing and validating the results with experiments. The numerical simulations have been carried out with the open-source software suite OpenFOAM-v1712. The capability of real gas modelling has been extended by implementing a new thermophysical strategy based on the CoolProp set of libraries.

Particles impacting the inner surfaces of the machine can stick there forming deposits. The presence of such deposits reflects on the reduction in performance of the machinery. Over last years, several methods have been developed in order to study the problem from the numerical standpoint. Examples of these techniques are the mesh morphing approach and the added-roughness-and-thickness method. In this work, an innovative procedure is proposed in order to evaluate the losses and the variation in the fluid flow due to the deposits. Particularly, an algorithm capable of determining the microscale deposition pattern has been developed. By using this methodology, a comprehensive analysis of the variation of the performance of the compressor over time can be carried out. The deposition severity and the subsequent roughness variation can be kept into account in a very detailed and precise fashion. Furthermore, this approach overcomes the difficulties that may arise by using a mesh morphing technique. The computational grid is not modified and thus its quality is retained, without re-meshing requirements, even for large deposits. The local roughness variation is accounted for without extra-effort. The procedure developed, shown here in deposition problems, can be easily extended to erosion or even icing problems. The only parameter to be changed is the model that takes care of the particle-wall interaction, using an erosion rather than an icing law.

Solid particle ingestion is one of the principal degradation mechanisms in the compressor and turbine sections of gas turbines. In particular, in industrial applications, the microparticles not captured by the air filtration system can cause deposits on blading and, consequently, result in a decrease in compressor performance. In the literature, there are some studies related to the fouling phenomena in transonic compressors, but in industrial applications (heavy-duty compressors, pump stations, etc.), the subsonic compressors are widespread. It is highly important for the manufacturer to gather information about the fouling phenomenon related to this type of compressor. This paper presents three-dimensional (3D) numerical simulations of the microparticle ingestion (0.15–1.50 μm) in a multistage (i.e., eight stage) subsonic axial compressor, carried out by means of a commercial computational fluid dynamic (CFD) code. Particles of this size can follow the main air flow with relatively little slip, while being impacted by flow turbulence. It is of great interest to the industry to determine which zones of the compressor blades are impacted by these small particles. Particle trajectory simulations use a stochastic Lagrangian tracking method that solves the equations of motion separately from the continuous phase. The adopted computational strategy allows the evaluation of particle deposition in a multistage axial compressor thanks to the use of a mixing plane approach to model the rotor/stator interaction. The compressor numerical model and the discrete phase model are set up and validated against the experimental and numerical data available in the literature. The number of particles and sizes is specified in order to perform a quantitative analysis of the particle impacts on the blade surface. The blade zones affected by particle impacts and the kinematic characteristics (velocity and angle) of the impact of micrometric and submicrometric particles with the blade surface are shown. Both blade zones affected by particle impact and deposition are analyzed. The particle deposition is established by using the quantity called sticking probability (SP), adopted from the literature. The SP links the kinematic characteristics of particle impact on the blade with the fouling phenomenon. The results show that microparticles tend to follow the flow by impacting on the compressor blades at full span. The suction side (SS) of the blade is only affected by the impacts of the smallest particles. Particular fluid dynamic phenomena, such as corner separations and clearance vortices, strongly influence the impact location of the particles. The impact and deposition trends decrease according to the stages. The front stages appear more affected by particle impact and deposition than the rear ones.

Particle trajectory simulations use a stochastic Lagrangian tracking method that solves the equations of motion separately from the continuous phase. The effects of humidity, or more generally, the effects of a third substance at the particle/surface interface (which is considered one of the major promoters of fouling) is then studied. The behavior of wet and oiled particles, in addition to the usual dry particles, is taken into consideration. In the dry case, the particle deposition is established only by using the sticking probability. This quantity links the kinematic characteristics of particle impact on the blade with the fouling phenomenon. In the other two cases, the effect of the presence of a third substance at the particle/surface interface is considered by means of an energy-based model. Moreover, the influence of the tangential impact velocity on particle deposition is analyzed. Introducing the effect of a third substance, such as humidity or oil, the phenomenon of fouling concerns the same areas of the multistage compressor. The most significant results are obtained by combining the effect of the third substance with the effect of the tangential component of the impact velocity of the particles. The deposition trends obtained with these conditions are comparable with those reported in literature, highlighting how the deposits are mainly concentrated in the early stages of a multistage compressor. Particular fluid dynamic phenomena, such as corner separations and clearance vortices, strongly influence the location of particle deposits.

The concept of smart morphing blades, which can control themselves to reduce or eliminate the need for active control systems, is a highly attractive solution in blade technology. In this paper, an innovative passive control system based on Shape Memory Alloys (SMAs) is proposed. On the basis of previous thermal and shape characterization of a single morphing blade for a heavy-duty automotive cooling axial fan, this study deals with the numerical analysis of the aerodynamic loads acting on the fan. By coupling computational fluid dynamics and finite element method approaches, it is possible to analyze the actual blade shape resulting from both the aerodynamic and centrifugal loads. The numerical results indicate that the polymeric blade structure ensures proper resistance and enables shape variation due to the action of the SMA strips.

The state-of-the art of ORC energy systems is mainly dominated by large scale units in the MW range of power output, in the field of heat recovery at mid-high temperature levels (around 200-500°C), where multiple commercial realizations are available. Nevertheless, the cutting-edge niche of micro-ORC energy systems offers good solutions for low-temperature heat recovery. Many prototypes are currently under investigations, but a leading technology is not yet established. This work reports an experimental activity carried out for performance characterization of a prototypal micro-ORC energy system. In particular, the paper presents the test bench developed in the laboratories of the University of Bologna and the first obtained results in terms of thermodynamic performance and main components characteristics. The ORC system comprises a small reciprocating three-piston expander, run on R134a as operating fluid. Heat is provided to the ORC from an external source, via hot water at temperature below 100 °C, in order to simulate a low-enthalpy heat recovery process. The system rejects unused heat via a water cooled condenser. Thus, the investigated ORC is a plug and play system, requiring only to be connected to the hot and cold heat sources. The ORC system has been tested for prolonged operation at various thermal input conditions. In particular, the behavior of the key cycle parameters and performance indexes (e.g. max. and min. pressures, superheating temperature, expander isentropic efficiency, electric power output, etc.) are investigated as function of pump rotational speed (i.e. organic fluid mass flow rate), for three different set point values of the hot source (65 °C, 75 °C, 85 °C). The operating thermodynamic cycle has been completely characterized by means of a real-time measurement and acquisition tool, developed in LabVIEW environment. Performance variations of the system have been monitored: the electric power output ranges between 0.30 to 1.2 kW, with gross efficiency in the range 2.9-4.4 %, while the expander “electro-isentropic” efficiency results in the range of 35-42 %.

Since the beginning of the 1950s, manufacturers and operators have struggled to understand, reduce and eliminate compressor fouling and its effects on gas turbine operation. Several devices (inertial separators, barriers, filters, etc.) and strategies (on-line and off-line washing, manual cleaning, etc.) have been adopted in order to limit and/or eliminate the foulants which stick to the compressor blade and vane surfaces. The state of the power plant design and installation and environmental conditions determine the rate of fouling and, in turn, gas turbine performance losses. The types of contaminant (organic or inorganic), their concentration and their ability to stick are variable depending on the weather conditions. Desert, tropical, rural, and off-shore conditions are characterized by different foulants with different characteristics which determine compressor fouling. In this paper, an analysis of the influence of third substances at the particle/surface interface is presented. The analysis is carried out on two different compressor rotors, transonic and subsonic. Firstly, a sensitivity analysis is proposed related to the particle diameter and foulant mixture in order to highlight the influence of air humidity due to environmental conditions or the pressure drop after the filtration stages. The effects of a water electrolytic solution (generated by the presence of inorganic matter) and a water surfactant solution (used in the case of washing) are also considered. In this case, the properties of the mixture substance (solid particles bound by a liquid film) are considered. Secondly, using previous numerical analyses (particle-laden flow with a Eulerian-Lagrangian approach) as a starting point, the variation in particle sticking ability is evaluated against the presence of third substances (water solutions and oily substances) and the particle kinematic characteristics using a sticking model based on an energy balance equation. The results show the influence of the third substance on particle sticking capability using a susceptibility-to-fouling criterion. Particularly in the presence of humid conditions, sticking capability increases with respect to dry conditions, even though the major effects are due to the mixture viscosity and not only to the presence of liquid water. The sticking capability of the mixture varies according to particle diameter as a function of the particle normal velocity. The results are presented in order to easily quantify the effects of the presence of a third substance at the particle/surface interface according to the type of liquid phase involved in the sticking process.

A particular computational strategy is adopted in order to take into account the presence of two subsequent annular cascades (rotor and stator) in the case of particle ingestion. The proposed strategy allows the evaluation of particle deposition in an axial compressor stage, thanks to its capability of accounting for rotor/stator interaction. NASA Stage 37 is used as a case study for the numerical investigation. The compressor stage numerical model and the discrete phase model are set up and validated against the experimental and numerical data available in the literature. The blade zones affected by the particle impact and the kinematic characteristics of the impact of micrometric and submicrometric particles with the blade surface are shown. Both blade zones affected by the particle impact and deposition are analyzed. The particle deposition is established by using the quantity called sticking probability, adopted from the literature. The sticking probability links the kinematic characteristics of particle impact on the blade with fouling phenomenon. The results show that microparticles tend to follow the flow by impacting at full span with a higher impact concentration on the pressure side of rotor blade and stator vane. Both the rotor blade and stator vane suction side are only affected by the impact of smaller particles (up to 1 μm). Particular fluid dynamic phenomena, such as separation, shock waves, and tip leakage vortex, strongly influence the impact location of the particles. The kinematic analysis shows a high tendency of particle adhesion on the suction side of the rotor blade, especially for particles with a diameter equal to 0.15 μm.

The exploitation of low grade thermal sources is recognized as a feasible strategy in order to pursue the primary energy saving target worldwide. This concept, adaptable to a number of different applications, is aimed at exploiting low-value heat fluxes that would be wasted otherwise; additional useful electric power can be produced locally, with ORC energy systems; this is one of the most promising heat recovery solutions. In particular, the paper refers to the test bench developed in the laboratories of the University of Bologna; a prototypal micro-ORC energy system is here investigated. The micro-ORC system presents a reciprocating three-piston expander operated with refrigerant fluid. Heat is provided to the ORC from via hot water at low temperature, in order to simulate a constant low-enthalpy heat recovery process. The system rejects unused heat via a water-cooled condenser, dependent on the external ambient conditions. The test bench layout and the real-time data acquisition system, developed in the LabVIEW environment, are here described. In particular, the paper focus is on the system steady-state detection methodology. Starting from an experimental campaign, steady-state operational points are identified through an appropriate literature approach. The measured quantities and calculated performance have been post-processed in order to evaluate the influence on steady state detection, of different hot source temperature set points. Moreover, the selected steady-state detection method is suitable for real-time implementation, due to its simple formulation and the low number of variables required to be stored at time step of acquisition.
