This research sought to improve the assembly process, specifically from the desktop computers of the Infotec company, from the implementation of lean tools that allow diagnosing, measuring, and implementing new improvements or modifications in certain stages in order to improve both the level of service and the lead time of the total process. Each stage of the process had to be analyzed together with the company's technicians in order to obtain information on the current situation. Among the main findings, the lack of updated work tools, poor organization of the workshop and a moderate amount of lead time were identified, this through the use of the Pareto Diagram, DOP, VSM, DAP and photographic evidence. In addition, a high expense was found in complaints that represents 30% of the fixed costs, which corresponds to the internal failures of the computer, due to the poor assembly of the components, the overtime, and the poor organization of the workshop. Therefore, the lean tools used were Six Sigma, SMED and Poka Yoke. These allowed to propose new improvements and modifications both in the assembly process and in the work area. The Arena software was used to capture the current situation and later a new one, with the improvements implemented, evidencing an improvement of approximately 20 minutes. This investigation had certain drawbacks at first, as the company made it difficult to collect data to obtain the current situation. However, it was managed to settle it through negotiation. SMALL business ,MANUFACTURING processes ,ERROR rates - Abstract
Product assembly is often the last step in the manufacturing process. This task is usually performed by an assembly worker who needs to have practical experience and expertise. For complex products, the assembly may require a long time to study assembly plans. This paper presents a custom-designed Pick-to-Light system using Poka Yoke principles to make this activity easier. The created modular system with two-stage verification serves to guide the assembler precisely. It shows him on the display which parts he should use in a strictly defined assembly step. Our proposal aims to shorten assembly time and reduce the number of errors, which was supported by a case study in a small company with 30 employees. After analysing the data, we can declare that the proposed system significantly reduces the time required for assembly from 7 to 35% and reduces the error rate by 35%. The solution is scalable and flexible, as it can be easily adapted to display assembly steps for a different product. [ABSTRACT FROM AUTHOR]

PRODUCTION management (Manufacturing) ,SMALL business ,PLASTICS industries ,SYSTEM downtime ,LEAN management ,PRODUCTION planning ,SIMULATION software ,PRODUCTION increases - Abstract
In recent years, there has been a considerable increase in the demand of the plastics industry; therefore, many SMEs have not been able to cover their demands due to production problems, since there is a high number of unproductive hours in unnecessary movements, machine stoppage, and poor machinery maintenance planning, among others. The problem that could be identified and that occurs in most SMEs in the plastics sector is low availability due to unproductive times. The purpose of this article is to reduce downtime in production and consequently increase the OEE, since this represents a loss of money for the company, especially in the injection process. Therefore, the idea is to implement the Lean Manufacturing model, which is validated with its TPM, 5s, ErgoSMED and Poka Yoke tools, in addition to the SLP implementation. To validate this improvement proposal, the Arena simulation software was used in a company in the plastics sector, since it will be possible to obtain a reduction of unproductive times by 20%, reduce travel times by 25%, reduce labor disorder in jobs by 15%, and in general increase availability by 12%, thus increasing the OEE indicator by 20%. SME (Small and Medium Enterprises) are becoming more representative in their countries; however, they do not achieve their objectives because they do not have good management, since they do not include a quality system, and they assume that this requires a high investment. Currently, the aim is to adopt Lean methodologies, generally used in large companies, so that this type of business can take advantage of its benefits. Therefore, a Poka Yoke application model is proposed to contribute to the solution of quality problems in a Peruvian brewery SME. Through the DMAIC matrix (Define, Measure, Analyze, Implement, and Control), trouble and solutions are identified, and quality indicators are reduced by more than 30%. The results show that the Lean methodology can be applied in all types of companies and that it can support entrepreneurs who have similar problems. [ABSTRACT FROM AUTHOR]

This study set out to investigate and document how the principles and practices of so-called mistakeproofing may be applied to improve safety and health performance—aspects of product and process quality—specifically in the construction industry. Mistakeproofing (translated from the Japanese word poka yoke, a concept integral to the Toyota Production System, defined as Lean) has been successfully used in numerous other industry sectors. It can be used likewise in the construction industry. A strength of Lean is its conceptual clarity on principles and the associated systems thinking it promotes. In addition, supporting the principles are numerous tools and methods (such as mistakeproofing), to be applied judiciously in any given system’s context and, when used in combination, leveraging one-another. The research defined the Lean principles of mistakeproofing, and also the principles of TRIZ (Theory of Inventive Problem Solving) used for concept generation. Thirty examples, collected by reading the literature and interviewing industry practitioners, were catalogued based on the mistakeproofing and TRIZ principles they illustrate. The need to mistakeproof everyday products and processes (tasks and work methods) may seem obvious (or hopefully will appear obvious in hindsight), but mistakeproofing is by no means a common practice. By defining the principles and offering examples, this report aims to encourage broader awareness and use of it. Knowledgeable and purposeful use of mistakeproofing principles and their practical application will lead to improved industry performance in construction, as it has in other industries.

In this paper, we present the re-engineering process of an assembly line that features speed reducers and multipliers for agricultural applications. The "as-is" line was highly inefficient due to several issues, including the age of the machines, a non-optimal arrangement of the shop floor, and the absence of process standards. The assembly line issues were analysed with Lean Manufacturing tools, identifying irregularities and operations that require effort (Mura), overload (Muri), and waste (Muda). The definition of the "to-be" line included actions to update the department layout, modify the assembly process, and design the line feeding system in compliance with the concepts of Golden Zone (i.e., the horizontal space more ergonomically and easily accessible by the operator) and Strike Zone (i.e., the vertical workspace setup in accordance to ergonomics specifications). The re-engineering process identified a critical problem in the incorrect assembly of the oil seals, mainly caused by the difficulty in visually identifying the correct side of the component, due to different reasons. Convolutional neural networks were used to address this issue. The proposed solution resulted to be a Poka Yoke. The whole re-engineering process induced a productivity increase that is estimated from 46% to 80%. The study demonstrates how Lean Manufacturing tools together with deep learning technologies can be effective in the development of smart manufacturing lines. [ABSTRACT FROM AUTHOR]

This paper presents a continuous improvement (CI) project based on the application of Lean Six Sigma (LSS) methodology. This project was carried out at coffee manufacturing industry located in northern area of Malaysia. The focus of this presented CI project is to improve the weight inconsistency problem of coffee powder packaging. The presented CI project was mainly guided with Six Sigma methodology of Define, Measure, Analyze, Improve and Control (DMAIC) steps, and related Lean tools applications. The step of Define summaries the overall view of CI project. In the step of Measure, current level of sigma based on defect per million of opportunities (DPMO) calculation was determined. Initially, 6% of rejected products were recorded, which it presents the sigma level at 3.1. In the step of Analyze, a series of team-based activities towards root cause identification was carried out. It included the applications of cause effect (CE) analysis and possible causes prioritization and close observations on packaging process. In the step of Improve, the related Lean tool was proposed to improve the problem under study. In the final step of Control, related supportive actions were suggested to sustain the effectiveness of the proposed solution. There are fourteen possible causes are initially identified in CE analysis and based on team’s evaluation process of possible causes prioritization four causes are collectively to be the most possible of root cause(s). Three close observation sessions were carried out to finalize the most possible root cause of the problem. Result strongly suggested that the high variation of coffee powder’s size and inconsistency is the root cause. An improvement strategy based on Lean Manufacturing approach called ‘poka yoke’ is proposed. The proposed improvement strategy was then validated based on real packaging process scenario. Result shows that the proposed improvement strategy is significantly effective to solve the problem with 0% of reject product was recorded so far, where it is not only produced the product within the acceptable weight of 215 and 208 grams, but also presents the reduction of weight fluctuation that close to ideal weight of 208 grams.

One of the activities of the Karawang ADM Engine Plant in component export is to mix part packing, which is the process of combining several component parts with a certain quantity box into one pallet. This is done to streamline delivery to the destination country. This research was conducted to analyze problems and make improvements in order to achieve the target of zero flow out with the Poké Yoke approach, to design processes or tools so that errors do not occur or at least can be detected or corrected. The flow out occurs when the clip hose part separates from the module and the part way brake actuator is left in the consumable area. Identify the problem using why analysis and the main factors that cause the flow out of man, methods, and environment factors. Some improvement ideas based on Poké Yoke ideas are presented at the end.

As one of the internet service providers ISP, Telkom Indonesia with IndiHome products cannot avoid customer complaints. In Tangerang's Mekarjaya industrial area, IndiHome complaints reach 14 percent per month. The purpose of this study is to reduce IndiHome complaints with the six sigma DMAIC cycle method. Other tools for analyzing this problem are Pareto Diagrams, Cause and Effect Diagrams and FMEA. IndiHome complaints that were prioritized for improvement were complaints because they were unable to connect 59.4 percent and complaints about intermittent internet connections 35.8 percent. In the improvement phase, poka yoke is implemented as a preventative measure in quality control. After the implementation of the six sigma IndiHome complaints decreased to 7% per month with a level of six sigma 3.47 and this research also succeeded in reducing the cost of repairing IndiHome services from IDR 7,888,889 to IDR 1.666.667 per month which means it changed 78.8% per month. This paper presents the design and implementation of a poka-yoke system in a stationary spot welding (SSW) production line. The human-based SSW production process in a local automotive component company was considered in this study. Due to the repetitive and fast cycle-time of the production process, human errors are inevitable. Such errors lead to customer claims with the subject company. Based on the data of customer claims, there were three major quality issues (missing nuts, wrong-size nuts, asymmetrical spot weld marks). Due to the production line being manual, control of planned production and actual production was poor, leading to delivery issues (delayed delivery). Together these major issues contributed to 34.7% of customer claims on average from May to December 2018. The objective of this study was to solve the issues in the subject company through design and implementing a poka-yoke system utilizing the internet-of-things (IoT) platform to ensure data acquisition and information storage, and production progress monitoring and data analysis to meet user requirements. The combined approach of the poka-yoke system utilizing IoT in the SSW production line yielded satisfactory results with reduced customer claims to 5.3% for the stated problems from February to May 2019. Hence, the design objective was achieved.

The focus of this dissertation is on the implementation of 5S in a Packaging for Dangerous Goods Testing Laboratory in Germany. 5S is the foundation of continuous improvement and has the goal of improving the workplace in terms of efficiency, space, equipment search times, safety, and cleanliness. 5S not only strives to improve the whole organization but encourages employees to constantly improve work processes. 5S is used to identify various wastes of a company and aims to eliminate these wastes. Although 5S is said to have been established in the 1980´s, it had not been implemented in the testing laboratory. The dangerous goods packaging testing laboratory was lacking in basic levels of organization, orderliness, and cleanliness. The aim of this research was to implement 5S in the testing laboratory and evaluate the perceived improvements of predetermined dependant variables before and after the implementation of 5S. The participants that were subjected to the evaluation were employees of the testing laboratory and took part in a pre-test post-test survey that focused on equipment search times, cleanliness, work efficiency, work safety, workspace, and product availability. The results of the study showed an average reduction of the search time parameter from 1056 hours (44 days) per year before implementation to 88 hours (3.6 days) per year post implementation. The 5S program achieved a perceived improvement of the dependent variables and it was concluded that the implementation was successful. In this paper we present the re-engineering process of an assembly line that features speed reducers and multipliers for agricultural applications. The product operates as an interface between an input torque, typically supplied by an agricultural vehicle, and an output torque, generally moving specific equipment placed on a trolley equipped with a tow hook. The "as-is'' (initial version) line was highly inefficient due to several critical issues, including the high age of the machines, a non-optimal arrangement of them in the shop floor, and the absence of controls and process standards. These critical issues were analysed with the tools offered by Lean Manufacturing, which made it possible to identify irregularities and operations that require effort (Mura), overload (Muri), and waste (Muda). The definition of the "to-be'' (new version) assembly line included actions to update the department layout, to modify the assembly process and to design the line feeding system in compliance with the well-known concepts of Golden Zone and Strike Zone. The whole process addressed, in particular, the problem of the incorrect assembly of the oil seals. The registered error was mainly caused by the difficulty in visually identifying the correct side of the assembled oil seal, and by the mental fatigue of operators at the end of the shift. The solution studied in this paper resulted in a Poka-Yoke solution, which, leveraging the modern technologies and methods of deep learning and computer vision, monitors the process flow of the operators through a camera, preventing its completion in the event of an assembly error.

- Abstract
Result shows that the proposed improvement strategy is significantly effective to solve the problem with 0% of reject pr

- Abstract
The project was based on studying material handling in the tank assembly. VCE currently assembles about 50 hydraulic and fuel tanks a day and has up to 20 different types of tanks for Volvo wheel loaders and dump trucks. The tanks are mounted in a room with purity rating which poses difficulties in how materials may be handled and stored in the room, among other things. Today, the material is stored for these tanks in the assembly room of the four assembly stations. The assembly stations have limited space for materials and need to be refilled from the supermarket outside the premises. Customer returns due to faulty assembled tanks are a problem and may be related to the material handling. Volvo CE's continuous development work with efficiency and quality assurance in focus calls into question the current situation in material management and quality assurance. Volvo CE suspects that the situation today is not optimal and asks for an investigation into how material handling can be made more efficient for future products considering the cleanliness-controlled environment and how assembly errors can be minimized with any aids. After observations as well as conversations with fitters and managers, a present-mode description could be created in order to get an overview of the problem area and gain knowledge of the project's boundaries. The main objective of this project has been the application of the tools of the Lean Manufacturing philosophy to the value chain of RJ S.A.S, a company in the meat sector, in order to design a series of proposals focused on the elimination of molts. These series of proposals were made to increase the productivity of the company so that in this way it can aspire to a better position in the current market. For the development of this objective, a methodology consisting of 4 phases was proposed. The first one focused on the formation of a support group, which provided the information under which it worked. Phase two identified which activities caused a decrease in productivity, these were analyzed to get to the root cause of each of them. The third phase lists the activities, previously analyzed, together with the lean technique or tool that could best solve the waste caused by them. Finally, the fourth phase took into consideration the financial factor, relating the costs of the project and its profitability. The content of the results obtained has been divided into three large groups: A. Application of the Lean methodology for the identification of waste: First, the different actors that intervene in the production process have been analyzed through the Lean tools Manufacturing VSM, process standardization and dump questionnaire. B. Application of lean techniques for the solution of waste: Once the seedlings causing the low productivity were identified, the techniques that were assigned to the processes: Stuffing, Homogenization and Cooking, were SMED, POKA YOKE and TPM, respectively. C. Analysis of the profitability of the project: Finally, a cash flow was presented where the income and costs were considered once the different improvement proposals had been implemented, this with the aim of analyzing the profitability of the project. - Abstract
*****The continuous development is in the present time a basic condition for those enterprises, which would like to possess a successful future. Especially small and medium-sized enterprises, with their limited resources compared to large companies, are faced with the challenge of using their resources to achieve maximum output. This means that, especially, small and medium-sized enterprises must always be careful to follow the steps of technology development in order to remain competitive on the market in the long term.

- Abstract
The purpose of the study reported in this paper was to examine how manufacturing organisations used set-up time reduction and mistake proofing methods. The study was conducted in companies involved in manufacturing precision components. It was found that the companies were approaching the application of these concepts mainly through traditional work-study type methods rather than using Shingo’s single minute exchange of die and poka-yoke or mistake proofing methodologies. There was clear evidence that the four companies are reducing set-up time through supporting mechanisms such as kaizen teams. The main poka-yoke devices used were jigs, gauges, pegs, lights and buzzers. Total productive maintenance, suggestion schemes and quality management tools and techniques were also employed to reduce set-up times and mistake proof processes. The main barriers to the application of these methods include traditional methods of working and resistance to change. [ABSTRACT FROM AUTHOR]

Due to a higher customer’s order, it will be necessary to raise the productivity of the line or to purchase an additional assembly line, which would be an excessive financial burden. Increasing productivity and shortening the takt time can be achieved in many ways. Lean production methods and MTM analysis, which analyzes the time of work and the ergonomic arrangement of devices and materials, have proved to be very effective. With these actions and analyzes, we found out that the required customer’s takt time can be achieved with three workers and the desired customer quantity is produced without major additional investments on the existing line. We reduced the takt time to the required 50 s/pc and improved the utilization of workers and devices by 35%.

The exigencies of the permanently evolving markets require continuous adaptation of company offers. The development and continuous improvement of the quality and environment management systems would be to anticipate these developments and therefore fully satisfy the needs and expectations of each partner (customers, staff and other stakeholders) and also maintain competitive advantage. One of the possibilities of gaining operational excellence is implementing different quality improvement initiatives like Total Quality Management, ISO certification, Agile & Lean manufacturing etc. Real life demonstrated that these initiatives are neither time efficient nor profitable in terms of quality. Therefore introducing and implementing the Six Sigma methodology was proven to provide breakthrough quality improvements in a reasonable short time. This paper presents a creative solution for improving an assembly process in an automotive company in Romania by using Statistical Thinking and DMAIC Six Sigma methodology.

OPERATIONS research ,QUEUING theory ,PROJECT management ,PRODUCTION scheduling ,SERVICE industries ,BUSINESS education - Abstract
This article focuses on the current developments in the operation research management, service delivery and globalization of services. Up until the late 1970s, Service Operations Management was essentially operations research (OR) applied to service settings. Workforce scheduling, vehicle deployment, and facility scheduling were vigorously studied by OM researchers as well as management scientists. Even queuing theory, the obvious methodology for analyzing people intensive service situations more often than not referred to customers as "arrivals" that should "be served at a rate that minimizes total system cost. The author proposes that one need to devote far more attention to professional service firms and to health care organizations in our research and teaching. Despite the employment opportunities for business students and the many operational challenges in these areas, there is relatively little or focused research and teaching materials dealing with them. Service encounter design consists of specifying the steps of a service interaction between the service organization and its customers. Such interactions may range from being part of an extended relationship such as found in banking to being one-off occurrences such as eating at a fast food restaurant.
