In this work, a DC-transferred arc plasma reactor was used to investigate the influence of operating parameters on the process of gas production from sewage sludge treatment. By varying the operating temperature, feedstock feed rate and exhaust gas flow, the study aims to elucidate the physicochemical mechanisms during plasma treatment. The sewage sludge from the municipal wastewater treatment plant has an ash content of 40.5%, consisting mainly of Si, Al, Fe and Ca (>75%), and a complex organic fraction containing carbonyls, amines and amides. At a constant mass of feedstock (without feed rate), the gas produced by the plasma treatment was obtained with a maximum syngas fraction of 86% and a heating value of 10,000 kJ/m3, while the process operated at a constant sludge feed rate of 300 g/min increased the volumetric fraction of the syngas to 95% and the heating value to 12,000 kJ/m3. In this study, a hypersonic plasma setup was constructed based on a vortex plasma heater with prenozzle gas-dynamic insertion. The prenozzle allows the improvement of the characteristics of the vacuum system according to the necessities of the experiments. The plasma setup produces a hypersonic thermal flow, which is capable to test the thermal oxidation of ultrahigh temperature ceramics (UHTC) composites, such as zirconium diboride (ZrB2). Thereby, ZrB2 samples were prepared with a variation of 10, 20, and 30% of silicon carbide (SiC) in volume, in order to investigate the oxidation mechanisms and microstructural properties of the samples tested under hypersonic thermal flow. The results of the oxidation tests showed that the samples with 10 and 30% of SiC undergo to the active oxidation and forms an unstable and fragile ZrO2 oxide. The formed ZrO2 does not withstand the drag force and the thermal flux of the hypersonic plasma jet, partially volatilizing the oxide layer, causing an accentuated loss of mass. For the oxidation tests of the sample with 20% of SiC, the gain of mass was observed due to the formation of ZrSiO4 passivation layer, which is a stable oxide and promotes mechanical resistance, and low degradation rate. These results can be associated with the variation of SiC, which demonstrates an ideal proportion of 20% of SiC in ZrB2, which influences the oxidation mechanisms and produce a protective layer. Thermal treatment and thermal plasma treatment processes of dairy sludge were conducted. The thermal treatment was undertaken at temperatures from 200 °C to 1000 °C to establish the chemical composition and thermal degradation of the sludge. These results served as a foundation for interpreting the properties of the vitreous slag obtained from the sludge treated in the DC-transferred arc plasma reactor. The dairy sludge is characterised by a high volatile matter but also presents substantial ash content, with primary elements such as Al, P, Si, Ca, and Fe. The characterisations of the samples were made employing techniques like X-ray fluorescence, X-ray diffraction analysis (XRD), FT-IR spectrometry, Thermogravimetric analysis, and Differential Scanning Calorimetry. The results highlight the degradation of primary milk components like lactose, casein protein, and milk fat, with distinct differential thermogravimetric peaks at 230, 316, and 479 °C. As the temperature of thermal treatments approached 1000°C, silicon dioxide, calcium silicon, dicalcium silicate, and hydroxyapatite were identified in XRD spectra. Plasma-treated sludge features various oxide crystalline structures, including Al 2 O 3 , CaO(Al 2 O 3 ) 6 , CaO(Al 2 O 3 ) 2 , Ca 2 Al(AlSi)O 7 , KFeO 2 , and ZrO 1.98 . FTIR analysis of sludge identifies a complex organic composition presenting alkanes, amines, amides, hydroxyl groups, and metallic and semi-metallic oxide bond absorption. The FTIR results suggest the degradation of organic compounds and retention of phosphorous and aluminum bonds, especially after 600 °C. The vitreous slag from plasma treatment exhibits distinct composition characteristics without organic compound, presenting a vitreous and metallic/ceramic matrix.
