Printed electronics are key to increasing interconnectivity in products across diverse markets ranging from medical technology to the automotive industry and consumer electronics. The company will showcase a diverse range of polycarbonate (PC) films and thermoplastic polyurethane (TPU) films for printed electronics manufacturing in healthcare and human-machine interface (HMI) applications in automotive and electronics design. In the healthcare sector, smart medical skin patches help improve patient comfort and allow for enhanced remote monitoring, such as Electromyogram (EMG). While electronic patches are already used in many areas, such as patient monitoring, there is a growing need for digitization. With this in mind, Covestro will display a smart patch for early detection of ostomy bag leaks, developed with Witte Technology GmbH and Lohmann GmbH & Co KG. People with artificial intestinal outlet (stoma) use ostomy bags, which collect the gut and bowel liquid. These bags can sometimes leak, which can be associated with discomfort for the patient. For that reason, early detection is crucial to patient comfort. Using a sensor array printed on a medical grade Platilon TPU film, the smart patch on display can detect any leakage between the artificial intestinal outlet and the ostomy bag. The patch is designed for retrofitting an ostomy bag and can be integrated into existing ostomy bag solutions. The following applications are also on display: Smart EMG wearable patches for biosignal acquisition made with Platilon 5302 MR7X, courtesy of Nile AB (Linxens Healthcare); Platilon TPU films with excellent printability for silver-based inks, which ensure high conductivity; HMI for automotive and electronics applications. LOPEC attendees will also see HMI applications for automotive and electronics designs enabled by in-mould electronics (IME). The feasibility of these technologies for mass production will be demonstrated using examples of the design of intelligent surfaces and innovative lighting. The ´smart surface´ demo, jointly developed by Covestro and TactoTek, will demonstrate the use of Makrolon polycarbonate resin and Makrofol PC film technology to bring electronics into thin, durable and seamless 3D plastic surfaces by Film Insert Moulding (FIM) technology. An innovative lighting project for surfaces called 'Jenny' will also be on display. Jenny was developed by TactoTek and Novem using Covestro materials and consists of real wood laminate and areas of triangular PC overmolds and wood. This structure provides seamless, even lighting in a high-quality design. At LOPEC 2024, Covestro will display a LiDAR cover lens, engineered with Canatu, featuring Makrolon AG polycarbonate resin and Makrofol PC film with an integrated heater. This collaboration enhances Light detection and ranging (LiDAR) systems for modern vehicles, ensuring reliability in harsh weather by combining Covestro's thermoplastics expertise with Canatu's carbon nanotube (CNT) transparent film heater. TPE will put the spot on its leading competence in the field of thermoplastic elastomers (TPEs). The product innovations presented at booth 5303 in hall B5 will focus on a series of new TPE compounds for sophisticated drinking water and hot water applications. As part of its expanded line of circular products, the manufacturer will also be showcasing several materials that contain high proportions of bio-based and recycled raw materials of up to 80. KRAIBURG TPE will be showcasing the following four groundbreaking TPE developments as highlights of its appearance at Fakuma 2023: THERMOLAST DW H2, a series of new, plasticizer-free TPE compounds for sanitary and drinking water tubes and hoses that comply with the tightened DTW-BWGL standard (mandatory from Mar 2025) for organic materials in contact with drinking water. Available in five hardness degrees from 70 Shore A to 40 Shore D, they are suitable for low-cost processing on existing extruder lines for polyolefins, provide good adhesion to PP and ensure smooth surfaces with high resistance to the growth of microorganisms in accordance with DVGW W270. The range of suitable applications includes in particular shower tubes, pressure hoses and food hoses as well as supply tubing in dishwashers and washing machines. New Hot Water TPEs for hot water applications compliant with the KTW-BWGL standard, which are used in the environment of frequently changing water temperatures, such as seals and showerheads. As first non-cross-linking TPEs in this market segment, they also facilitate processing by their increased flowability and easy ejection. They also feature good adhesion to PP and PE as well as improved compression set at higher temperatures. KRAIBURG TPE expects this innovative materials technology for applications in contact with drinking water to be finally certified by the end of 2023. Second and third generation bio-based TPEs with a proportion of renewable raw materials of up to 71%, which are not in competition with the production of food or animal feed. The compounds expand KRAIBURG TPE's existing portfolio of sustainable materials for applications where manufacturers and processing companies are increasingly looking for materials solutions that significantly reduce their carbon footprint. Polymer, metal, wax, sand, concrete - as the 3D printing technology landscape has grown in diversity and complexity, so has the variety of materials compatible with these many processes. Whereas 3D printing used to be synonymous with low-cost thermoplastics for less demanding applications, it now sees more unique and high-performance materials enter the market annually, from metal-matrix composites to bio-ceramics to recycled plastics. This portfolio of compatible materials continues to expand as end-users demand higher quality products, greater choice, flexibility, and in the case of prototyping, materials that accurately mimic the final product's appearance and behavior. Importantly, this wider materials portfolio comes alongside increased adoption of additive manufacturing (AM), as important end-users begin to fully understand the value-add that 3D printing brings to their supply chain. The growth potential for AM materials differs from printing equipment, as operational legacy printers continue to consume materials. Therefore, this segment of the 3D printing value chain represents a tremendous opportunity: IDTechEx forecasts that the global market for 3D printing materials will be worth $29.5 bn in 2032. Since the 2010s boom in desktop printing, polymers have become the public face of the AM materials market. In terms of tonnages, they are still the most in-demand class of materials for 3D printing. When asked about additive manufacturing, most people show familiarity with low-cost filaments like PLA and PETG. However, with this familiarity comes the perception that polymer 3D printing is only suitable for simple applications like prototyping. Now, companies are changing this perception by bringing more functional and higher-performance polymers to market. One of the more popular performance polymers are fibre-reinforced polymer matrix composites (FRPs). The strength and stiffness benefits brought by carbon fibre are undeniable, and exploration into continuous carbon fibre extrusion opens a new opportunity for complex composite parts. As these developments continue to emerge, IDTechEx expects to see the face of polymer AM materials markedly shift over the next decade. With metal additive manufacturing, powders are the dominant feedstock, comprising the majority of revenue and mass demand in the metal materials market. However, with cost and printability considerations in mind, printer OEMs are beginning to examine alternate feedstocks for metal 3D printing. One long-standing competitor is lower-cost metal wire, compatible with wire-directed energy deposition, that other processes are beginning to incorporate like a magnetohydrodynamic deposition. Another is metal injection moulding pellets, which pellet extrusion companies are utilizing to extrude parts at even cheaper prices than metal polymer filament extrusion, a different emerging metal feedstock. Lastly, bound metal paste is seeing some traction as a safer alternative to powder, which has handling concerns. While IDTechEx does not foresee metal powders losing its position as the major feedstock, IDTechEx forecasts that these emerging feedstocks will contribute more and more to the growth of the metal 3D printing materials market. Nouryon introduces Expancel HP92 microspheres, a new innovation that is breaking boundaries for thermoplastic microsphere fillers in high-pressure manufacturing processes for the automotive industry. Lightweight materials are in high demand from automotive manufacturers to meet increasingly strict emission regulations and strong consumer interest in fuel-efficient vehicles that do not compromise on performance or passenger comfort. Expancel microspheres consist of a polymer shell that encapsulates a gas. When heated, the gas expands allowing the microspheres to be used as a lightweight filler and blowing agent to make end products lighter and obtain different surface effects. DirectCoating (DC) with polyurethane (PU) coating systems is a new process for producing functionally highly integrated and nobly decorated plastic parts economically and sustainably. Ruehl Puromer GmbH and Covestro have joined forces to expand the technology's suitability for large-scale production. The DC process combines two established technologies in one process: injection moulding of thermoplastics and reaction injection moulding (RIM) of PU systems. First, a thermoplastic carrier is produced in a mould cavity and then transferred to a second cavity, which is enlarged by the thickness of the coating layer. There, the PU system is then injected onto the carrier. The PU coatings offer unusually great freedom in design. The surface of the component can be made transparent, translucent or coloured through, and it can be made highly resistant to chemical media such as fatty skin creams or given leather-like soft-touch haptics. Filigree surface structures can be precisely moulded. High-gloss areas can be directly adjacent to matte structures. In addition, there is no need to invest in separate painting systems. Compared with spray painting, there is no paint loss due to overspray, and there is less scrap due to painting errors. Covestro has built up special PC and PC blend compounds under the Makrolon, Bayblend and Makroblend brands for the DC process, as well as an extensive modular range of coating raw materials without solvent additives - such as special Desmodur isocyanate crosslinkers and Desmophen polyols - for PU coatings. For the DC process, Ruehl offers, among others, the light- and colour-stable 2K PU coating systems puroclear. Their RIM cycle times are usually at least equal to those of injection moulding. The systems contain an 'internal release function' that has been proven in series production many times. The mould therefore does not have to be sprayed with release agent. This contributes to short cycle times and a simple process. In addition, self-healing variants have been added to the product range (reflow effect). Makrolon and transparent puroclear grades adhere firmly to each other in themselves. There was still room for improvement in terms of adhesion during aging. The development partners therefore optimized several material combinations and assessed their adhesive strengths in the POSI peel test (ISO 4624). Precise simulation of the PU filling process and warpage are essential for optimal performance of a DC component. Covestro has developed suitable tools for this purpose. The development partners want to expand the range of applications for the DC process even further. One approach is to integrate foils into the process in order to expand the possibilities for functional integration. For example, foils can be printed with conductive tracks and circuit diagrams on the reverse side, which is a prerequisite for equipping operating panels with backlit, inductive key functions.
