In diesem Beitrag wird die Wirksamkeit statischer Mischer in verschiedenen Anordnungen und Strömungskonfigurationen untersucht. Auf Grundlage umfangreicher numerischer Untersuchungen werden die Anwendungsgrenzen von spiralförmigen statischen Mischern zur Verbesserung des Wärmeübergangs in Kühlkanälen von Werkzeugmaschinen aufgezeigt. Die numerischen Simulationen wurden mit der kommerziellen Computational-Fluid-Dynamics (CFD)-Software, ANSYS Fluent 2020 R2, durchgeführt. Diese Studie zeigt, dass es einen optimalen Anwendungsbereich für statische Mischer als Wärmeaustauschverstärker in Abhängigkeit von der Strömungsgeschwindigkeit, dem übertragenen Wärmestrom und der Wärmeleitfähigkeit des Werkzeugs gibt. Die Untersuchungen in diesem Beitrag beschränken sich auf einphasige Strömungen in kreisförmigen Querschnitten und geraden Kanalgeometrien. Als repräsentatives Anwendungsbeispiel für eine Werkzeugmaschine wird die Kühlung eines einfachen Spritzgießwerkzeugs untersucht. Die durchgeführten Analysen zeigen, dass der Einsatz von statischer Mischelemente zur Verbesserung der Wärmeübertragung sehr effektiv ist, insbesondere bei Strömungen mit niedrigen bis mittleren Reynoldszahlen, konturnaher Kühlung, hohen Wärmestromwerten sowie hoher Wärmeleitfähigkeit des Werkzeugmaterials. In this contribution, the effectiveness of helical static mixers in different arrangements and flow configurations/regimes is explored. By means of a thorough numerical analysis the application limits of helical static mixers for the heat transfer enhancement inside cooling channels of machine tools is provided. The numerical simulations were processed with the commercial finite volume Computational Fluid Dynamics (CFD) code, ANSYS Fluent 2020 R2. This study shows that there exists an optimal range of application for static mixers as heat exchange intensifier depending on the flow speed, the transmitted heat flow and the thermal conductivity of the tool. The investigations of this contribution are restricted to single-phase flow in circular cross-sections and straight channel geometries. As a representative application example for a machine tooling, the cooling of a simple injection mould is investigated. The research carried out reveals that the application of static mixing elements for enhancement of heat transfer is very effective, particularly for fluid flow with low to medium Reynolds numbers, close-contour cooling, high values of heat fluxes as well as high thermal conductivity of the tooling material.

Dieser Beitrag untersucht die Gültigkeit von 2,5D und 3D Simulationsmodellen des Füllvorgangs beim Spritzgießen. Zur numerischen Approximation dieser Ansätze wird für das 2,5D Verfahren die Software Cadmould 3D-F und für das 3D Verfahren Ansys CFX verwendet. Um das nicht newtonsche Viskositätsverhalten der Polymerschmelze abzubilden, wird in beiden Simulationen ein geeignetes Viskositätsmodell verwendet. Die Ergebnisse des numerischen Füllvorgangs werden anschließend mit experimentellen Daten validiert. This article examines the validity of 2.5D and 3D simulation models of the filling process in injection molding. To numerically approximate these approaches, the software Cadmould 3D-F is used for the 2.5D method and Ansys CFX for the 3D method. To represent the non-Newtonian viscosity behavior of the polymer melt, a suitable viscosity model is used in both simulations. The results of the numerical filling process are then validated with experimental data.

Thermoset Molding compounds crosslink irreversibly during processing. Both the material from the sprue runner system, the process start-up and scrap components are typically sent for thermal recycling as waste. The granulation and direct recycling of this material in the injection molding process increases resource efficiency due to material recycling, but has an influence on the mechanical properties of the components. In the present study, the necessary parameters are investigated.

Ziel dieser Arbeit ist die Abschätzung des Potentials und Herausarbeiten der Schwächen und des Optimierungspotentials durch Spritzgießsimulationen in Bezug auf einen realen Spritzgießprozess. Es werden praktisch ermittelte Versuchs- und Simulationsergebnisse gegenübergestellt. Hierfür werden die für einen Spritzgießprozess relevanten physikalischen und rheologischen Materialeigenschaften vorgestellt. Für die Versuchsdurchführung wurde jeweils ein teilkristallines und ein amorphes Material gewählt. Bei den Versuchen wurde besonders auf die Werkzeuginnendruckkurve und den Wärmestrom innerhalb einer Versuchskavität eingegangen. Hierfür wurden zwei verschiedene im Werkzeug integrierte Druckmesssysteme und ein Temperaturmesssystem genutzt. Für die Simulation wurden die Maschinen- und Prozessdaten aus den Versuchen übernommen. In der abschließenden Diskussion der Ergebnisse werden die bereits vorhandenen Potentiale aber auch die Schwächen der Simulation in Bezug auf die Wärmeleitung und die Druckverteilung im Werkzeug herausgearbeitet. Im Fazit werden die Vorteile und Herausforderungen in Bezug auf die Simulation zusammengefasst und ein Ausblick auf mögliche Entwicklungsziele in der Simulationssoftware gegeben. The aim of this work is to estimate the potential and work out the weaknesses and optimization potential using injection molding simulations in relation to a real injection molding process. Practically determined test and simulation results are compared. For this purpose, the physical and rheological material properties relevant for an injection molding process are presented. A semi-crystalline and an amorphous material were selected for the experimental setup. During the experiments, particular attention was paid to the cavity pressure curve and the heat flow within a test cavity. Two different pressure measurement systems integrated in the mold and one temperature measurement system were used for this purpose. For the simulation, the machine and process data were taken from the experiments. In the final discussion of the results, the existing potentials but also the weaknesses of the simulation with regard to heat conduction and pressure distribution in the mold are elaborated. Seltene Erden-Elemente (REE) werden aufgrund ihrer technologischen Bedeutung und geopolitischen Versorgungskriterien als kritische Metalle eingestuft. Sie werden in einem breiten Spektrum von Anwendungen eingesetzt, einschließlich der Herstellung von Magneten, Batterieelektroden, Katalysatoren und Polierpulver. Viele dieser Anwendungen sind wichtig für die sog. „grünen“ Technologien. Dauermagneten sind hinsichtlich der Marktgröße die wichtigste Anwendung insbesondere für Neodym-, Praseodym-, Dysprosium- und Terbium-Magnete, die in NdFeB-Magneten verwendet werden. Die Nachfrage nach Seltenerdelementen für die Herstellung von Magneten nimmt zu und es wird erwartet, dass sich dieser Trend in den kommenden Jahren fortsetzt. Um die mit der Nachfrage verbundenen Risiken zu verringern, wurden Maßnahmen zur Entwicklung von Recyclingtechnologien zur Wiederverwendung von NdFeB aus Magneten ergriffen. Während der industrielle NdFeB-Schrott bereits zurückgewonnen wird, ist das Recycling von Magneten aus Altprodukten noch weitergehend auf Labor- und Pilotprojekte beschränkt. Diese Abhandlung stellt die Ergebnisse der Materialanalyse vor, die die Möglichkeit bestätigen, magnetische Materialien durch die Einarbeitung in eine Polymermatrix zu recyceln und mittels Spritzgussprozess vorzubereiten. Kern der vorliegenden Dissertation ist die Frage, wie der geschlossene Kreislauf und das Recyclingverfahren von Neodynium Magneten aus Elektroschrott gestattet sein soll. Um diese Frage zu beantworten, sind folgende Aspekte relevant: • Die Wahl der Technologien/Prozesse, die für das Recycling eingesetzt werden. • Nachweis der Wiederverwendung von Neodym-Magneten, die aus WEEE (Waste of Electrical and Electronic Equipment) gewonnen sind. • Herstellung und Analyse von Polymer/Magnet- Compound. • Einfluss der Magnetpartikel, abhängig von ihrer Anzahl und Größe, auf die Viskosität und Fließverhalten des Materials während des Spritzgussprozess. • Analyse des Einflusses der Restmagnetisierung auf das Fließverhalten und einer gezielten Anordnung von magnetischen Partikeln im Bauteil. • Technisch-ökonomische Analyse, die entscheidend dazu beitragen wird, ob und in welchem Ausmaß die Einführung des Prozesses erreichbar ist und damit geschlossene Kreisläufe möglich sind. Auf der Grundlage einer umfangreichen Analyse wurden die optimalen Prozessparameter und die Spritzgussmöglichkeiten des verwendeten Materials vorgestellt. Die Nachfrage nach NdFeB-Magneten in Motoranwendungen wächst und wird in den nächsten Jahren voraussichtlich noch zunehmen. Vor allem die Nachfrage nach E-Bike und E-Autos gewinnt an Bedeutung. Infolgedessen wird die Nachfrage nach schweren Seltenen Erden steigen, was die Entwicklung von Recyclingsystemen für diese Materialien erforderlich macht., Rare earth elements (REE) are classified as critical metals due to their technological importance and geopolitical supply criteria. They are used in a wide range of applications, including the manufacture of magnets, battery electrodes, catalysts, and polishing powders. Many of these applications are important for so-called "green" technologies. Permanent magnets are the most important application in terms of market size, particularly for neodymium, praseodymium, dysprosium, and terbium magnets used in NdFeB magnets. The demand for rare earth elements for the production of magnets is increasing and this trend is expected to continue in the coming years (Langkau S. 2020; Li J. 2020; Goodenough K.M. et al. 2018). To mitigate the risks associated with that demand, have been taken to develop recycling technologies to reuse NdFeB magnets. While industrial scrap is already being recovered, recycling of magnets from end-of-life products is still further limited to laboratory and pilot projects. The following work presents the results of the material analysis, which confirm the possibility to recycle magnetic materials by using a polymer matrix. The main goal of this dissertation is the question of how the closed-loop and recycling process of neodymium magnets from electronic waste should be designed. To answer this question, the following aspects are relevant: • The choice of technologies/processes used for recycling and processing. • Evidence of reuse of neodymium magnets obtained from WEEE (Waste of Electrical and Electronic Equipment). • Process flow analysis and final product evaluation (polymer/magnet compound). • The effect of magnetic particles characteristics (size, distribution, and contribution) on the viscosity and flow behavior of the material during the injection molding process. • Analysis of residual magnetization on the flow behavior and a targeted arrangement of magnetic particles in the component. • Technical-economic analysis, which decisively contributes to whether and to what extent the introduction of the process is achievable. Based on an extensive analysis, the optimal process parameters and the maximum injection possibilities of the material used is discussed along the whole processing line. The demand for NdFeB magnets in motor applications is growing and is expected to increase in the coming years. In particular, the demand for e-bikes and e-vehicles is gaining importance (Kampker A. et al. 2021; Pollák F. 2021; Flores P.J 2021). As a result, the demand for heavy rare earths will increase, necessitating the development of recycling systems for these materials, where this thesis is one basic concept to close the loop.

Die mikro- und makroskopischen Eigenschaften teilkristalliner Thermoplasten werden insbesondere durch die lokale Kristallisation während der Verarbeitung geprägt. Trotz des allgegenwärtigen Einsatzes dieser Werkstoffe liegen über die grundlegenden Entstehungsmechanismen der Strukturausprägungen und die daraus resultierende Auswirkung auf das Eigenschaftsprofil noch immer große Wissensdefizite vor. Im Rahmen der vorliegenden Arbeit wurde daher das Kristallisationsverhalten an ausgewählten Vertretern der Polyester untersucht, um einen wissenschaftlichen Beitrag für das weitere Verständnis der prozessinduzierten Strukturausprägungen zu leisten. Der Fokus der Untersuchungen lag darauf, die Kristallisation und ihre werkstofflichen Auswirkungen sowohl unter rein theoretischen als auch unter prozessnahen thermischen Randbedingungen zu untersuchen. Erreicht wurde dies unter anderem durch labortechnische Analysen insbesondere mittels der Hochgeschwindigkeitskalorimetrie, der Strukturaufklärung und Eigenschaftserfassung spritzgegossener Probekörper sowie der Anwendung eines experimentell-simulativen Ansatzes zur Untersuchung des lokalen Abkühl- und Kristallisationsverhaltens durch die Finite-Differenzen-Methode. Die Ergebnisse zeigen, dass die durch die Verarbeitung induzierte Strukturausprägung der untersuchten Polyester nicht nur durch eine ausgeprägte Primär-, sondern auch durch die unmittelbar einsetzende Sekundärkristallisation geprägt wird. Dabei wird deutlich, dass die resultierende strukturelle Beschreibung zwingend nach dem 3-Phasenmodell erfolgen muss, da dieses neben der klassischen amorphen und kristallinen Phase zudem eine Zwischenphase berücksichtigt, welche die Phasenzusammensetzung maßgeblich prägen kann. The micro- and macroscopic properties of semi-crystalline thermoplastics are particularly influenced by the local crystallization during processing. Despite the widespread use of these materials, there is still a significant lack of knowledge about the fundamental mechanisms of crystallization and the impact on the resulting profile of properties. Therefore, the crystallization behavior of selected representatives of polyesters was investigated in order to contribute to a scientific understanding of the process-induced structural characteristics. The focus of the investigations was on the crystallization and its material effects both under purely theoretical and process-related thermal boundary conditions. Among other things, this was achieved through laboratory studies especially using the Fast Scanning Calorimetry as well as the structure clarification and property detection of injection-molded specimens. Furthermore, the application of an experimental-simulative approach using the finite-difference method in order to investigate the local cooling and crystallization behavior was performed. The results show that the process-induced structural characteristics of the investigated polyesters are not only influenced by a pronounced primary crystallization, but also by immediately secondary crystallization. It becomes clear that the resulting structural description must necessarily follow the 3-phase model, since this also considers the classic amorphous and crystalline phase as well as an intermediate phase, which can significantly influence the phase composition.

Carbon fiber reinforced plastics (CFRP) bear a high potential in terms of electrical conductivity and its potential applications. A locally resolved electrical measurement method for these anisotropic materials is a key prerequisite for understanding the structural and manufacturing process-related interrelationships. The aim of this paper is to develop a measurement method that allows this to be achieved and also to investigate areas of overmolded metal contact pins in detail. CFRP samples with polyamide 6 and polycarbonate matrices were used, which were produced by using a custom-designed injection mold. In order to evaluate the measurement results and to correlate them to process related structural properties, reflected light microscopy and X-ray microtomography were used. Typical areas with significant fiber structures of assembly injection molded samples were electrically and structurally characterized to identify correlations. Among further results, the correlation of equipotential lines, acquired from the electrical analysis, with specific fiber orientations within the injection molded samples was demonstrated, fiber-poor areas were identified, and a beneficial influence of weld lines on contact resistances was determined.

The simulation solutions of different plastic injection molding processes are as multifaceted as the field of injection molding itself. In this study, the simulation of a special injection molding process, which generates partially foamed integral components, was parameterized and performed. This partial and physical foaming is realized by a defined volume expansion of the mold cavity. Using the injection molding simulation software Moldex 3D, this so-called Pull and Foam process was digitally reconstructed and simulated. Since the Pull and Foam process is a special injection molding technique for producing foamed components, the validity of the simulation results was analyzed and evaluated. With the use of Moldex 3D, varied settings such as different bubble growth models and mesh topologies were set, parameterized, and then analyzed, to provide differentiated numerical calculation solutions. Actual manufactured components represent the experimental part of this study and are produced for reference. Different evaluation methods were used to quantify morphological quantities such as porosities, local densities, and cell distributions. These methods are based on two-dimensional and three-dimensional imaging techniques such as optical microscopy and X-ray microtomography (µ-CT). Thus, this structural characterization of the manufactured samples serves as the validation basis for the calculated results of the simulations. According to the illustrated results, the adequate selection of bubble growth models and especially mesh topologies must be considered for valid simulation of specific core-back techniques, such as the Pull and Foam injection molding process.

The quantitative study of the structure and properties relationship in cellular materials is mostly limited to cell diameter, cell density, skin layer thickness, and cell size distribution. In addition, the investigation of the morphology is generally carried out in two dimensions. Therefore, the interrelation between morphological properties and mechanical characteristics of the foam structure has remained in an uncertain state. In this study, during the physical foaming process, a foam morphology is locally created by using a mold equipped with a core-back insert. The variation in morphology is obtained by modifying the mold temperature, injection flow rate, and blowing agent content in the polymer melt. X-ray microtomography (μCT) is used to acquire the 3D visualization of the cells structure. The Cell Distribution Index (CDI) is calculated to represent the polydispersity in cell size distribution. The relationship between the wide range of morphological qualities and relevant flexural properties is made explicit via a statistical model. According to the results, the morphology, particularly cell shape, characterizes the mechanism of the linear elastic deformation of the closed-cell foams. IR-thermography reveals the bending failure of cellular structures in the tensile region despite the differences in cell diameter.

Duroplastische Formmassen vernetzen irreversibel bei der Verarbeitung. Sowohl das Material aus den Angussverteilern als auch Anfahr- und Ausschussbauteile werden typischerweise als Abfall der thermischen Verwertung zugeführt. Die Granulierung und direkte Rückführung dieses Materials in den Spritzgießprozess steigert dank eines stofflichen Recyclings die Ressourceneffizienz, mindert jedoch die mechanischen Eigenschaften der Bauteile. Mit der vorliegenden Studie kann die notwendige Abwägung getroffen werden.

So a fundamental system and process engineering knowledge is provided. Fast-curing UD prepreg systems, based on epoxy resin, in combination with a PA6-GF30 injection molding compound are used. The influence of the adhesion mechanisms on the strength of the hybrid assembly are examined via two process routes with test specimens and a 3D demonstrator component. On the one hand, cross-linked thermoset structures are treated by an interposed surface pre-treatment by means of ns-pulsed NIR laser radiation. On the other hand, partially cross-linked structures are intrinsically joined by means of specific adhesion mechanisms through residual reactivity of the cross-linking thermoset.The process route with cross-linked thermoset structures and laser pre-treatment results in an exposed fibre structure that can be re-wetted afterwards. The dominant strength-increasing effects occur through micro-form locking as well as surface enlargement for mechanical adhesion according to the adsorption and polarization theories. A surface quality with a small amount of residual matrix and thermal damage is important. In the case of partially cross linked structures, cohesive adhesive mechanisms are addressed additionally. The strengths become maximum with injection times in or near the gel time of the epoxy resin system. In addition to adhesion, decisive adhesion mechanisms are based on secondary bonds that are formed. Diffusion processes and primary bonds are not detectable in the investigations. Based on an injection moulding machinery as a multi-technology platform with integrated hot pressing, turning plate and in-mould laser technology, the findings are also transferred to industry-related conditions and a 3D demonstrator component. The failure forces measured in the replacement component test can be increased by 80 % by means of laser radiation and by 215 % by means of cohesive adhesive mechanisms of partially cross-linked structures. Regarding to strength and timing, an optimization of the joint and the process sequence is promised by monitoring the reaction process and an adaptive process control with the online capable dielectric analysis (DEA). Short glass fiber reinforced plastics (SGFRP) offer superior mechanical properties compared to polymers, while still also enabling almost unlimited geometric variations of components at large-scale production. PA6-GF30 represents one of the most used SGFRP for series components, but the impact of injection molding process parameters on the fatigue properties is still insufficiently investigated. In this study, various injection molding parameter configurations were investigated on PA6-GF30. To take the significant frequency dependency into account, tension–tension fatigue tests were performed using multiple amplitude tests, considering surface temperature-adjusted frequency to limit self-heating. The frequency adjustment leads to shorter testing durations as well as up to 20% higher lifetime under fatigue loading. A higher melt temperature and volume flow rate during injection molding lead to an increase of 16% regarding fatigue life. In situ X-ray microtomography analysis revealed that this result was attributed to a stronger fiber alignment with larger fiber lengths in the flow direction. Using digital volume correlation, differences of up to 100% in local strain values at the same stress level for different injection molding process parameters were identified. To reduce the material costs as well as the density of Liquid Silicone Rubber (LSR), LSR foams can be produced in an injection molding process. Expandable thermoplastic microspheres can be used as blowing agents. This publication deals with the analysis of the cell structure of these LSR foams. For this purpose, cylindrical disks are injection molded and examined for their cell structure as a function of different proportions of microspheres using a scanning electron spectroscope. In addition, the density of the samples is determined. It was found that a very homogeneous cell structure is produced in this process, that heat transport has a significant influence on the expansion of the microspheres, and that the formation of a filler network limits the expansion at higher proportions of blowing agent.

Das 1K- und das 2K-Spritzgießverfahren dienen zur Herstellung thermoplastischer Sandwichstrukturen, deren Deck- und Kernschicht aus einer kurzglasfaserverstärkten Polypropylen-Folie sowie entweder kompaktem oder geschäumtem Polypropylen besteht. Zudem erfolgt die Herstellung der Schäume durch das CELLMOULD®-Verfahren mit einem physikalischen Treibmittel. Eine geeignete kurzfaserverstärkte PP-Folie wird aufgrund ihrer mikroskopischen, rheologischen und mechanischen Eigenschaften ausgewählt. Beim Schaumspritzgießen ermittelt die Drei-Wege-ANOVA den Einfluss der Werkzeugtemperatur, der Eingasungsmenge und der Einspritzgeschwindigkeit auf die Dichte sowie die Zelldichte und die Zellgröße der eingespritzten Schäume. Funktional gradierte Sandwichstrukturen lassen sich durch die Mikrostruktur-untersuchung evaluieren. Die mechanischen und spezifischen mechanischen Eigenschaften der eingespritzten Proben werden in der Arbeit durch die Biegeprüfung bestimmt. Die Ergebnisse zeigen, dass sich faserverstärkte konventionelle PP-Folien mit 30 Gew.-% am besten für die Deckschichten eignen. Beim Schaumspritzgießen beeinflusst lediglich die Werkzeugtemperatur die Zelldichte und die Zellgröße. Funktional gradiertes Material ergibt sich bei der Sandwichstruktur, die durch 1K-Spritzgießen hergestellt wird. Aufgrund des Vorhandenseins einer geschäumten Lage, kompakter Lagen und kurzglasfaserverstärkter Lagen findet die Gradierung sich von der Mitte bis zu den Rändern der Proben statt. Das Vorhandensein von Schaumstrukturen verringert den Biegemodul und die Biegefestigkeit. Die Biegedehnung bei maximaler Biegespannung nimmt signifikant mit den vorhandenen Glasfasern ab. Die Sandwichstrukturen führen lediglich zur Erhöhung des Biegemoduls und der Biegefestigkeit gegenüber kompaktem und geschäumtem PP. Die Biegedehnung bei maximaler Biegespannung verhält sich bei den Sandwichstrukturen umgekehrt zum Biegemodul und der Biegefestigkeit. Beim Vergleich mittels unterschiedlicher Spritzgießverfahren produzierter Sandwichstrukturen haben die durch das 1K-Spritzgießverfahren hergestellten Proben einen niedrigeren Biegemodul und eine geringere Biegefestigkeit als die durch das 2K-Spritzgießverfahren produzierten. Jedoch zeigen die Sandwichstrukturen aus dem 1K-Spritzgießverfahren mit geschäumtem Kern den höheren spezifischen Biegemodul und die höhere spezifische Biegefestigkeit in Y-Richtung im Vergleich zu jenen aus dem 2K-Spritzgießverfahren. Außerdem weisen die verschiedenen Versagensarten der Sandwichstrukturen bei der Biegeprüfung und der Bestimmung der interlaminaren Scherfestigkeit keine Delamination zwischen Deck- und Kernschicht auf. Bei der Berechnung durch den modifizierten Gonzales-Ansatz und die Paralleltheorie zeigt sich, dass der E-Modul der Schäume und der Sandwichstrukturen fast identisch mit jenem aus den Experimenten ist. Allerdings ist die Berechnung der faserverstärkten Proben nicht möglich, daher wird der E-Modul aus den Experimenten verwendet, um die Durchbiegung im Rahmen einer Balkentheorie zu bestimmen. Die nahezu identische Durchbiegung aus dem Experiment und der Berechnung lässt sich auch durch die Euler-Bernoulli-Balkentheorie nachweisen. Die Arbeit zeigt auf, dass die Sprünge in der Steifigkeit und Festigkeit in jeder Lage von 1K-und 2K-spritzgegossenen Sandwichstrukturen abnehmen. Auf diese Weise lässt sich die Vermeidung der Delamination zwischen Deck- und Kernschicht erreichen. In addition, the foams are produced using the CELLMOULD® process with a physical blowing agent. A suitable short fibre reinforced PP film is selected on the basis of its microscopic, rheological and mechanical properties. In foam injection moulding, the three-way ANOVA determines the influence of the mould temperature, gas content and injection speed on the density as well as the cell density and cell size of the injected foams. Functionally graded sandwich structures can be proven by using the microstructure investigation. The mechanical properties and specific mechanical properties of the injected samples are determined by the three-point bending test. The results show that fibre-reinforced conventional PP films with 30 wt% are the most suitable for the skin layers. In the case of foam injection moulding, only the mould temperature influences the cell density and cell size of the injected foams. Functionally graded material results from the sandwich structure, which is produced by 1-component injection moulding process, because a foamed layer, compact layers and short glass fibres reinforced layers occur from the middle to the edges of these samples. The presence of foam structures reduces the flexural modulus and the flexural strength. The bending elongation at maximum bending stress decreases significantly with the existing glass fibres. The sandwich structures only increase the flexural modulus and the flexural strength compared to compact and foamed PP. The bending elongation at maximum bending stress behaves in the opposite way in the sandwich structures compared to the flexural module and the flexural strength. When comparing sandwich structures produced using different injection moulding processes, the sandwich structures produced by the 1-component injection moulding process have a lower flexural modulus and a lower flexural strength than those produced by the 2-component injection moulding process. However, the sandwich structures with foamed core from the 1-component injection moulding process show the higher specific flexural modulus and the higher specific flexural strength in Y-direction compared to those in the same direction from the 2-component injection moulding process. In addition, the various types of failure of the sandwich structures during the bending test and the determination of the interlaminar shear strength provide no delamination between the skin and core layers. The calculation suggests that the modulus of elasticity of the foams and the sandwich structures, calculated by the modified Gonzales approach and the parallel theory, respectively, is almost identical to that from the experiments. Nevertheless, the calculation of the fibres-reinforced samples cannot be achieved, hence, the modulus of elasticity of the fibres-reinforced samples from the experiments is used to determine the deflection based on a beam theory. The almost identical deflection from the experiment and the calculation can also be demonstrated by the Euler-Bernoulli beam theory.The work shows that the significant change in rigidity and strength decrease in each layer of 1-component and 2-component injection moulded sandwich structures. Thus, the avoidance of delamination between the skin and core layers can be achieved. The density and the amount of material in the sandwich structures are reduced without a significant decrease in the specific flexural modulus and the specific flexural strength. Diese Bachelorarbeit der Firma Organic Tools beschäftigt sich mit der Weiterentwicklung der Lamelle, welche ein Herzstück der Obstraupe (aktuelles Model Silverfox03) ist. Die Lamellen dienen dazu, dass Streuobst vom Boden in die Maschine befördert wird. Sie sind der erste Berührungspunkt zum Obst und werden durch einen Elektromotor in Rotation gesetzt. Die Obstraupe ist ein Sammelwerkzeug für Kleinbauern und Streuobstbesitzer. Sie verwenden die Obstraupe, um das Obst auf einen möglichst effizienten und schonenden Weg aufzusammeln. Ein großer Benefit der Silverfox3 ist die Größe und das Gewicht. Die erntende Person schiebt die Obstraupe einfach über die Streuobstwiese, wo das Obst zu Boden gefallen ist, und die Maschine erledigt den Rest, ohne dass man sich bücken muss. Daher ist sie sehr schonend für den Rücken und den Körper. Die Lamelle sollte nach dem Berühren des Obstes schnell zurück schnappen, das Obst möglich schonend aufsammeln und nach langer Dauerbelastung wieder in die Ursprungsform zurück gehen. Für die Weiterentwicklung der Lamelle ist ein Prüfstand notwendig. Dieser Prüfstand soll es ermöglichen die Lamelle auf Herz und Nieren zu prüfen, um die optimale Materialzusammensetzung finden zu können. Beim Prüfstand handelt es sich um ein Mechatronisches System, das mit Messelektronik ausgestattet ist und die Vibrationen und Bewegungen der Lamellen aufnimmt und speichert. Die Arbeit beschäftig sich grundsätzlich mit der Konstruktion und Entwicklung des Prüfstandes, mit der Lamelle und deren Materialzusammensetzung, Eigenschaften und Messergebnisse. This bachelor thesis of the company Organic Tools deals with the development of the lamella, which is the heart of the fruit picker (current model Silverfox03). The slats are used to transport stray fruit from the ground into the machine. They are the first point of contact with the fruit and are set in rotation by an electric motor. The fruit picker is a collection tool for small farmers and stray fruit owners. They use the fruit picker to collect fruit in the most efficient and gentle way. A great benefit of the Silverfox3 is its size and weight. The person harvesting simply pushes the fruit picker across the orchard where the fruit has fallen to the ground, and the machine does the rest without the need to bend down. Therefore, it is very gentle on the back and body. The slat should snap back quickly after touching the fruit, should pick up the fruit as gently as possible, and should return to its original shape after long continuous use. For the further development of the lamella, a test bench is necessary. This test rig should make it possible to put the lamella through its paces in order to find the optimum material composition. The test bench is a mechatronic system equipped with measuring electronics that records and stores the vibrations and movements of the lamellae. The work basically deals with the design and development of the test stand, with the lamella and its material composition, properties and measurement results.

Im Zuge der Dissertation wurde die additive Fertigung von Formeinsätzen aus Polymerwerkstoffen für die Kleinserienfertigung sowie die additive Fertigung von Formeinsätzen aus Metallwerkstoffen zur Steigerung der Temperierqualität untersucht. Schritt für Schritt wurde dabei die jeweilige Prozesskette durchwandert und analysiert. Als erstes Themengebiet wurde die Anwendung von additiv gefertigten Formeinsätzen aus Polymerwerkstoffen behandelt und hierbei das thermische Verhalten während des Spritzgießens, die effektive Temperaturleitfähigkeit zur Abschätzung der Kühlzeit, die Standzeit, die resultierende Morphologie und das mechanische Verhalten der hergestellten Kunststoffbauteile analysiert. Untersucht wurden Formeinsätze, welche mit den Verfahren Stereolithografie (SLA), Selektivem Lasersintern (SLS) und Materialextrusion (FFF) und konventionellem Fräsen (Benchmark Aluminium und Stahl) hergestellt wurden. In einem zweiten Themengebiet wurden zunächst verschiedene Temperierkanalquerschnitte in Bezug auf deren Temperierqualität evaluiert und anschließend mit einem ausgewählten Temperierkonzept ein Spritzgießwerkzeug hergestellt. Im Zuge der Konstruktion wurde ein definierter Ablauf zur effizienten Auslegung von Temperierkanälen erstellt, in welchem die thermischen und mechanischen Auslegungsschritte gekoppelt betrachtet wurden. In the course of this dissertation, the additive manufacturing of mould inserts made of polymer materials for small series production and the additive manufacturing of mould inserts made of metal materials to increase the temperature control quality were investigated. Step by step the injection moulding process chain was proceeded and analysed. At first, the application of additive manufactured mould inserts made of polymer materials was observed. The thermal behaviour during injection moulding, the effective thermal diffusivity for estimating cooling times, the durability, the resulting morphology and the mechanical behaviour of the injection moulded plastic components were analysed. Mould inserts which were produced with the methods Stereolithography (SLA), Selective Laser Sintering (SLS), Fused Filament Fabrication (FFF) and conventional milling (benchmark) were examined. In a second topic area, different tempering channel cross-sections were first evaluated with respect to their tempering quality and then an injection mould was produced with a selected tempering concept. Diese Arbeit behandelt die thermische Auslegung eines Formeinsatzes für ein Spritzgießwerkzeug mit konturnaher Kühlung. Dieser Einsatz wird mittels additivem Fertigungsverfahren mit dem Ziel produziert, geringst mögliche Zykluszeiten zu erreichen. Dabei werden Simulationen und Experimente an einer Spritzgießmaschine durchgeführt. Im ersten Teil der Arbeit wurden drei verschiedene additive Fertigungsverfahren für Metalle aufbereitet, um einen Überblick und mögliche Designgrenzen bei der Auslegung von Kühlkanälen zu erhalten. Dabei wurde der Fokus auf Laser-Strahlschmelzen, Laser-Pulver-Auftragsschweißen und Kaltgasspritzen gelegt. Für die Auslegung des Formeinsatzes wurde ein Kühlbereich mit der Finite-Differenzen- (FDM) und Finite-Volumen-Methode (FVM) in der Programmiersprache C++ erstellt und numerisch berechnet. Mit den Erkenntnissen der numerischen Berechnung wurde ein erster Formeinsatz für einen Becher konstruiert und im Simulationsprogramm Sigmasoft© simuliert. Dieser wurde mit zwei Kavitäten eine mit konturnaher und die andere mit konventioneller Kühlung ausgestattet. Nach der Simulation des Bechers wurde ein weiterer Formeinsatz mit einer Halbschalengeometrie und einer konturnahen Flächenkühlung konstruiert und ebenfalls simuliert. Der Formeinsatz für die Halbschalengeometrie mit konturnaher Flächenkühlung wurde mittels Laser-Strahlschmelzen von FOTEC Forschungs- und Technologietransfer GmbH in Wiener Neustadt gefertigt und im Technikum des Institut für Polymer-Spritzgießtechnik und Prozessautomatisierung an der Johannes Kepler Universität in Linz mit ausgewählten Experimenten untersucht. Für die Experimente wurde ein vollfaktorieller Versuchsplan mit Zentrumspunkt erstellt, bei dem die vier Prozessparameter Nachdruck, Einspritzgeschwindigkeit, Zylindertemperatur undWerkzeugtemperatur in zwei Stufen verändert wurden. Es wurden die Materialien Polypropylen (PP) und Polycarbonat (PC) verarbeitet und für die Messung der Oberflächentemperatur am Formteil eine Infrarotkamera eingesetzt. Die Versuchsauswertung für Polypropylen hat eine Absenkung der Oberflächentemperatur des Formteils nach 10 s Kühlzeit im Durchschnitt über die Experimente von 4,3 C, zwischen konturnaher und konventioneller Kühlung, gezeigt. Die Füllsimulation mit Sigmasoft© hat unter diesen Randbedingungen eine Kühlzeitreduktion von nur 1,2 s ergeben. Für die konturnahe Kühlung konnte die niedrigste Oberflächentemperatur (45,3 C) bei hohem Nachdruck (500 bar), niedriger Einspritzgeschwindigkeit (15 cm/s ) sowie Zylindertemperatur (230 C) und Werkzeugtemperatur (20 C) erzielt werden. Bei den Versuchen mit amorphem Polycarbonat wurde nach einer Kühlzeit von 30 s und relativ hohen Schmelzetemperaturen keine wesentliche Absenkung der Oberflächentemperatur erzielt. This thesis deals with the thermal design of a mold insert for an injection molding tool with conformal cooling. This insert is produced using an additive manufacturing process with the aim of achieving the shortest possible cycle times. Simulations and experiments are carried out on an injection molding machine. In the first part of the thesis, three different additive manufacturing processes for metals were prepared in order to obtain an overview and possible design limits for the cooling channel design. The focus was set on selective laser melting (SLM), laser metal deposition (LMD) and cold spray (CS). For the design of the insert, a simplified cooling cell was created using the finite difference method (FDM) and finite volume method (FVM) in the programming language C++ and calculated numerically. With the insights of the numerical calculation, a first mold insert for a cup was constructed and simulated in the simulation program Sigmasoft©. This cup was equipped with two cavities, one with conformal cooling and the other one with conventional cooling. After the simulation of the cup, a second insert with a half-shell geometry and different cooling system was constructed and also simulated. The mold insert for the half-shell geometry with conformal cooling was manufactured by FOTEC Forschungs- und Technologietransfer GmbH in Wiener Neustadt (AT) using selective laser melting and examined with selected experiments in the technical center of the Institute for Polymer Injection Molding Technology and Process Automation at the Johannes Kepler University in Linz (AT). For the experiments, a full factorial design with a center point was created, in which the four process parameters packing pressure, injection speed, cylinder temperature and mold temperature were changed in two stages. The materials polypropylene (PP) and polycarbonate (PC) were processed and an infrared camera was used to measure the surface temperature on the molded part. The evaluation of the experiments for polypropylene has shown a decrease in the surface temperature of the molded part after a cooling time of 10 s, on average by 4.3 C, between conformal and conventional cooling. The filling simulation with Sigmasoft© resulted in a cooling time reduction of only 1.2 s under these boundary conditions. For conformal cooling, the lowest surface temperature (45.3 C) was achieved with high holding pressure (500 bar), low injection speed (15 cm/s ) as well as cylinder temperature (230 C) and mold temperature (20 C). In the experiments with amorphous polycarbonate, no significant lowering of the surface temperature was achieved after a cooling time of 30 s and relatively high melt temperatures. eingereicht von Ing. This thesis addresses issues related to the simulation and optimization of the injection molding of short fiber-reinforced plastics (SFRPs). The injection molding process is modeled by a two phase flow problem. The simulation of the two phase flow is accompanied by the solution of the Folgar-Tucker equation (FTE) for the simulation of the moments of fiber orientation densities. The FTE requires the solution of the so called 'closure problem'', i.e. the representation of the 4th order moments in terms of the 2nd order moments. In the absence of fiber-fiber interactions and isotropic initial fiber density, the FTE admits an analytical solution in terms of elliptic integrals. From these elliptic integrals, the closure problem can be solved by a simple numerical inversion. Part of this work derives approximate inverses and analytical inverses for special cases of fiber orientation densities. Furthermore a method is presented to generate rational functions for the computation of arbitrary moments in terms of the 2nd order closure parameters. Another part of this work treats the determination of effective material properties for SFRPs by the use of FFT-based homogenization methods. For these methods a novel discretization scheme, the 'staggered grid'' method, was developed and successfully tested. Furthermore the so called 'composite voxel'' approach was extended to nonlinear elasticity, which improves the approximation of material properties at the interfaces and allows the reduction of the model order by several magnitudes compared to classical approaches. Related the homogenization we investigate optimal experimental designs to robustly determine effective elastic properties of SFRPs with the least number of computer simulations. Finally we deal with the topology optimization of injection molded parts, by extending classical SIMP-based topology optimization with an approximate model for the fiber orientations. Der Spritzgussprozess wird durch ein Zweiphasen-Fließproblem modelliert. Die Simulation des Zweiphasenflusses wird von der Lösung der Folgar-Tucker-Gleichung (FTE) zur Simulation der Momente der Faserorientierungsdichten begleitet. Die FTE erfordert die Lösung des sogenannten 'Abschlussproblems'', d. h. die Darstellung der Momente 4. Ordnung in Form der Momente 2. Ordnung. In Abwesenheit von Faser-Faser-Wechselwirkungen und anfänglich isotroper Faserdichte lässt die FTE eine analytische Lösung durch elliptische Integrale zu. Aus diesen elliptischen Integralen kann das Abschlussproblem durch eine einfache numerische Inversion gelöst werden. Ein Teil dieser Arbeit leitet approximative Inverse und analytische Inverse für spezielle Fälle von Faserorientierungsdichten her. Weiterhin wird eine Methode vorgestellt, um rationale Funktionen für die Berechnung beliebiger Momente in Bezug auf die Abschlussparameter 2. Ordnung zu generieren. Ein weiterer Teil dieser Arbeit befasst sich mit der Bestimmung effektiver Materialeigenschaften für SFRPs durch FFT-basierte Homogenisierungsmethoden. Für diese Methoden wurde ein neuartiges Diskretisierungsschema 'staggerd grid'' entwickelt und erfolgreich getestet. Darüber hinaus wurde der sogenannte 'composite voxel''-Ansatz auf die nichtlineare Elastizität ausgedehnt, was die Approximation der Materialeigenschaften an den Grenzflächen verbessert und die Reduzierung der Modellordnung um mehrere Größenordnungen im Vergleich zu klassischen Ansätzen ermöglicht. In der vorliegenden Arbeit werden Zwillingsmonomere, die eine Aminogruppe über eine Alkylkette kovalent am Siliziumatom gebunden tragen, synthetisiert, organisch/anorganischen Hybridmaterialien aus diesen Monomeren hergestellt und in der Herstellung von Metall/Kunststoff-Verbunde angewendet. Über Reaktionen der Aminogruppe mit Benzaldehyden und cyclischen Carbonsäureanhydriden am Zwillingsmonomer 2-(3-Amino-n-propyl)-2-methyl-4H-1,3,2-benzodioxasilin können weitere funktionale Zwillingsmonomere synthetisiert werden. Bei der Herstellung von Hybridmaterialien liegt der Fokus auf der simultanen Zwillingspolymerisation der funktionellen Monomere mit dem Monomer 2,2’-Spirobi[4H-1,3,2-benzodioxasilin]. Die erhaltenen Materialien werden mittels spektroskopischer und thermischer Verfahren untersucht. Die Zugänglichkeit der Aminogruppe in den Hybridmaterialien wird mittels Modellreaktionen untersucht. Die Zwillingsmonomere werden zudem auf verschiedene Metallsubstrate aufgebracht, polymerisiert und anschließend hinsichtlich der Oberflächenrauheit, Abriebfestigkeit und Oberflächenpolarität untersucht. Die in der Beschichtung integrierte Aminogruppe kann zur kovalenten Anbindung eines Maleinsäureanhydrid-Copolymers genutzt werden. Bei der Herstellung von Metall/Kunststoff-Verbunden werden Press- und Spritzgießverfahren genutzt. Um den Spritzgießprozess zu simulieren, sind korrekte Materialdaten nötig. Diese Daten umfassen Viskositätsmodelle, Wärmekapazitätskoeffizienten, Wärmeleitfähigkeitskoeffizienten, PVT-Modelle und bei reaktiven Materialien Härtungsmodelle. Bei der Spritzgießsimulation von Thermoplasten sind die Materialdaten in der Regel in den Simulationstools verfügbar. Der Anwender kann problemlos Thermoplastmaterialdaten auswählen, die bereits in die Materialdatenbank der Simulationswerkzeuge eingebettet waren, um die gesamten Phasen des Thermoplastspritzgießprozesses zu simulieren. Bei der Duroplastspritzgießsimulation sind nur begrenzt Materialdaten vorhanden und selten aus der Datenbank der Simulationswerkzeuge verfügbar, da sie nicht nur bei der Messung rheologischer und thermischer Eigenschaften, sondern auch bei der Modellierung rheologischer und kinetischer mathematischer Modelle kompliziert sind. Daher ist es notwendig, eigene Materialdaten zu generieren. Um dieses Problem zu lösen, bedarf es einer umfangreichen Wissensbasis bei der Messung von Materialeigenschaften sowie der Erstellung eines Optimierungsalgorithmus´. Um den Prozess des duroplastischen Spritzgießens exakt zu simulieren, bedarf es zudem fundierter Kenntnisse über die Formfüllungseigenschaften dieser Materialien. Die Untersuchung des Fließverhaltens von duroplastischen Spritzgießmassen im Inneren der Kavität ist jedoch nicht ausreichend beschrieben. Bisher gab es noch keine veröffentlichten Hinweise, die zeigen, wie man aus experimentellen Messdaten (thermische und rheologische Daten) für den reaktiven Spritzgießsimulationsprozess komplette Materialdaten für Duroplaste erzeugen kann. Diese Probleme führen zu einer Abhängigkeit der Anwender von der Materialdatenbank der Simulationssoftware, was zu einer Einschränkung der Anwendung der Computersimulation in der duroplastischen Spritzgießsimulation und dem Vergleich zwischen experimentellen und Simulationsergebnissen führt. Darüber hinaus stellt sich die Frage, ob es beim Füllen der Kavität ein Wandgleiten zwischen Duroplastschmelze und Wandoberfläche gibt oder nicht. Aus diesem Grund wird die Wirkung des Wandgleitens auf die Kavitätenoberfläche bei der Simulation des duroplastischen Spritzgießens immer noch vernachlässigt. Die vorliegende Arbeit konzentriert sich auf drei wichtige wissenschaftliche Ziele. Das erste ist die Innovation eines neuen technischen Verfahrens zur physikalischen Erklärung des Formfüllverhaltens von duroplastischen Spritzgießmassen. Das zweite Hauptziel ist die Entwicklung einer numerischen Methode zur Erstellung eines duroplastischen Materialdatenblattes zur Simulation der Formfüllung von duroplastischen Spritzgießmassen. Schließlich wird die Erstellung von Simulationswerkzeugen auf der Grundlage der physikalischen Gegebenheiten und des erzeugten Materialdatenblattes durchgeführt. To simulate the injection molding process, it is necessary to set material data. The material data for an injection molding process must include a viscosity model and its fitted coefficients, heat capacity coefficients, thermal conductivity coefficients, a PVT model and its coefficients, a curing model and its coefficients (only for reactive injection molding). With thermoplastics injection molding simulation, the material data is generally available from simulation tools. Users could easily choose thermoplastics material data that was already embedded in the material data bank of simulation tools to simulate the entire phases of thermoplastics injection molding process. However, with thermosets injection molding simulation, the material data is found in limited sources and seldom available from data bank of simulation tools because of complication not only in rheological and thermal properties measurement but also in modeling rheological and cure kinetics mathematical models. Therefore, with thermoset injection molding compounds that its material data bank has not been found in data bank of simulation tools, before setting material data, it is necessary to create its own material data that simulation packages do not supply a tool. Therefore, to solve this problem, it requires an extensive knowledge base in measurements of material properties as well as optimization algorithm. In addition, to simulate exactly the thermosets injection molding compound process, it requires a profound knowledge in the mold filling characteristics of thermoset injection molding compounds. However, investigation of flow behavior of thermosets injection molding compounds inside the mold has not been adequately described. Up to now, there has not been any article that shows a complete way to create thermoset material data from measured experimental data (thermal data and rheological data) for the reactive injection molding simulation process. These problems are leading to the users ‘dependency on the material data bank of simulation tools, leading to restriction in application of computer simulation in the thermoset injection molding simulation and comparison between experimental and simulation results. Furthermore, there is still a big question related to whether there is or no slip phenomenon between thermosets melt and the wall surface during filling the cavity, for which has not yet been found an exact answer. Because of this the effect of wall slip on the cavity surface is still ignored during thermoset injection molding simulation process. This thesis focused on three key scientific goals. The first one is innovation of a new technical method to explain the mold filling behavior of thermoset injection molding compounds physically. The second key goal is developing numerical method to create thermoset material data sheet for simulation of mold filling characterizations of thermoset injection molding compounds. Finally, creating a simulation tool base on the physical technique and generated material data sheet.

In the present study, hydrolyzed powder coating wastes were used as filler materials in polystyrene compounds, and the effect on the mechanical properties, melt flow index and density of polystyrene compounds were investigated. Epoxy/polyester, epoxy and polyurethane systems with thermoset structure were used as powder coating recyclates. After separately hydrolyzing these wastes, 5 %, 10 %, 20 % and 30 % by weight were homogeneously mixed with polystyrene, initially mechanically and subsequently with an extruder in the melt at 180 °C. The resulting compounds were cooled and granulated, and by use of an injection molding machine at 180 °C to 200 °C, standard tensile test bars were produced. Tensile strength, bending strength and izod impact strength of the test bars were measured and the variations of the mechanical properties of the polystyrene compounds as a function of the type and amount of filler were examined. In addition, melt flow index and density of the compounds were determined. Furthermore, the bonding mechanism of filler and matrix material was examined by electron microscopy., In der vorliegenden Arbeit wurden hydrolysierte Pulverlackrecyclate als Fu¨llstoffe inPolystyrol eingesetzt und die mechanischen Eigenschaften, der Schmelzindex unddie Dichte der hergestellten Zugproben untersucht. Als Pulverlackrecyclate wurdenEpoxid/Polyester-, Epoxid- und Polyurethansysteme mit duroplastischer Strukturverwendet. Nachdem diese Restmaterialen getrennt voneinander hydrolysiert wur-den, wurden jeweils 5 Gew.-%, 10 Gew.-%, 20 Gew.-% und 30 Gew.-% mit Poly-styrol zuna¨chst mechanisch und anschließend mit einem Extruder bei 180 8C in derSchmelze homogen gemischt. Die mit dem Extruder hergestellten Mischungenwurden abgegeku¨hlt und dann granuliert. Die Granulate wurden in einer Spritzgieß-maschine bei 180 8C bis 200 8C zu Standard-Zugpru¨fsta¨ben verarbeitet. Zugfestig-keit, Biegefestigkeit und Izod-Schlagza¨higkeit der Pru¨fsta¨be wurden bestimmt unddie Variation der mechanischen Eigenschaften der gefu¨llten Polystyrolproben inAbha¨ngigkeit von der Art und der Menge des Fu¨llstoffs ermittelt. Zusa¨tzlich wurdedie Abha¨ngigkeit des Schmelzindexes und der Dichte der Mischungen vom Fu¨ll-stoffgehalt bestimmt. Daru¨ber hinaus wurde die Einbindung des Fu¨llstoffs in die Po-lymermatrix mit Hilfe der Elektronenmikroskopie untersucht.
