The manufacturing of Fibre Metal Laminates, consisting of alternating layers of pre-preg fibre and metal is complex, and defects can be introduced during manufacturing. The automation of the manufacturing steps is vital for future Glare production, and specific defects have to be considered. Among them, gaps between pre-preg plies represent a potential risk for the mechanical performances of the laminate. In this paper/research, non-destructive testing based on ultrasonic inspections are performed on Glare with pre-preg gaps in order to extend and improve the current state of the art to different pre-preg gap widths, depths, and lay-ups. Firstly, gaps were introduced in Glare specimens. Then, a conventional C-scan ultrasonic inspection is performed. In order to overcome the current limitations of a top or planar view of the laminates, the evaluation of the depth of the gaps in the laminates is performed by means of phased array ultrasonic testing. Finally, images of the laminate cross-section have been collected in order to provide a meaningful evidence of the ultrasonic-based analysis. Results from different Glare and gap widths and depths show the accuracy of the proposed investigation which is able to provide a detailed assessment of the gap occurrences also for very thin laminates. This paper reviews predictive models developed for the development of residual stresses and shape distortions during the manufacturing of thermoset polymeric/composite materials. Different sources that produce residual stresses and shape changes in the laminated panels are described and reviewed. An overview is presented on the characterisation and predictions of the phenomena resulting in residual stresses. The focus will be on the models accounting for the parameters during the cure cycle of the thermoset composite materials published in the literature from 2005 until 2018. The material types covered here range from thermoset adhesives, full composites, and fibre metal laminates. Furthermore, selected works are reviewed on the reduction of the shape changes and residual stresses of composites and fibre metal laminates consisting of thermoset polymers. [ABSTRACT FROM AUTHOR]

Autoclave manufacturing of fibre metal laminates, such as GLARE, is an expensive process. Therefore, there is an increasing interest to find cost-effective out-of-autoclave manufacturing processes without diminishing the laminate quality. The aim of this study is to evaluate the quality of fibre metal laminate panels adhesively bonded and cured using resistance heating. Three manufacturing processes are compared for different layups with an embedded steel mesh at the mid-plane: autoclave curing, resistance bonding of two (autoclave-cured) panels and complete out-of-autoclave resistance curing of panels. Interlaminar shear strength tests and optical microscopy analysis showed that resistance bonding is a promising technique, leading to results comparable to autoclave curing. Resistance curing led to an interlaminar shear strength decrease of 30–60%. A study of the correlation between degree of cure and distance from the mesh revealed the potential of resistance bonding to be used for flexible embedded mesh geometries and on-site repairs.
