In tissue engineering applications, sacrificial molding of hydrogel monoliths is a versatile technique for creating 3D molds to control tissue morphology. Previous sacrificial templates fabricated by serial processes such as solvent casting and thermal extrusion/fiber drawing can be used to effectively mold internal geometries within rapidly polymerizing, bulk curing hydrogels. However, they display poorer performance in controlling the geometry of diffusion limited, ionically cross-linked hydrogels, such as alginate. Here, we describe the use of poly(vinyl alcohol)-calcium salt templates (PVOH-Ca) fabricated by micro-injection molding, a parallel mass-production process, to conveniently cast internal geometries within both bulk curing hydrogels and ionically cross-linked alginate hydrogels. Calcium salt solubility was discovered to be a critical factor in optimizing the polymer composite’s manufacturability, mechanical properties, and the quantity of calcium released upon template dissolution. Metrological and computed tomography (CT) analysis showed that the template’s calcium release enables precise casting of microscale channel geometries within alginate hydrogels (6.4 ± 7.2% average error). Assembly of modular PVOH-Ca templates to mold 3D channel networks within alginate hydrogels is presented to demonstrate engineering scalability. Moreover, the platform is used to create hydrogel molds for engineering human embryonic stem cell (hESC)-derived neuroepithelial organoids of a microscale, biomimetic cylindrical morphology. Thus, injection molded PVOH-Ca templates facilitate customization of hydrogel sacrificial molding, which can be used to generate 3D hydrogels with complex internal microscale architecture for diverse tissue engineering applications. Previous sacrificial materials fabricated by serial processes have been used to effectively mold internal geometries within rapidly polymerizing, bulk curing hydrogels. However, they display poor performance in molding geometry within diffusion limited, ionically cross-linked hydrogels, e.g. alginate. We describe the use of poly(vinyl alcohol)-calcium salt templates (PVOH-Ca) fabricated by micro-injection molding, an unparalleled mass-production process, to conveniently cast internal geometries within both bulk curing hydrogels and ionically cross-linked alginate hydrogels. Calcium release from the PVOH-Ca templates enables precise sacrificial molding of alginate hydrogels and the process is biocompatible. Moreover, we demonstrate its use to engineer the morphology of hPSC-derived neuroepithelial organoids, and modular PVOH-Ca template designs can be assembled to enable scalable 3D customization of hydrogel internal architecture.

This work explores the fiber migration during injection molding of long glass fiber-reinforced polypropylene. It was found that the simplified assumption of uniform fiber concentration distribution is inaccurate, and the process causes substantial variations in the fiber concentration along the flow path and through the thickness of injection molded parts. This was tested for a simple plate geometry molded at varying nominal fiber concentrations. The fiber concentration was measured by pyrolysis to obtain a global concentration, and using micro computed-tomography for a through-thickness analysis. Additionally, the fiber concentration at the melt front of partially filled moldings was investigated. A new measurement protocol using micro computed-tomography and digital image processing is proposed to calculate the through-thickness fiber concentration. The results of this study show substantial heterogeneity of the fiber concentration throughout the molded plates. Fibers agglomerated in the core layer with volume fractions up to 1.5 times the nominal fiber concentration.

Fused filament fabrication (FFF) is a type of additive manufacturing based on material extrusion that has long been considered a prototyping technology. However, the right application of material, process, and product can be used for manufacturing of end-use products, such as air-cooled heat exchangers made by adding fillers to the base polymer, enhancing the thermal conductivity. Fiber fillers lead to anisotropic thermal conductivity, which is governed by the process-induced fiber orientation. This article presents an experimental study on the microstructure-property relationship for carbon fiber-filled polyamide used in FFF. The fiber orientation is measured by micro-computed tomography, and the thermal conductivity of manufactured samples is measured. Although the thermal conductivity is raised by more than three times in the fiber orientation direction at a load of only 12 vol.%, the enhancement is low in the other directions, and this anisotropy, along with certain manufacturing restrictions, influences the final part performance.

The residual fiber length in a molded part is one of the most important microstructural properties of discontinuous fiber-reinforced composites. While there have been several research studies characterizing the process-induced fiber length reduction, the measurement procedures vary substantially, calling into question the comparability of reported results. This article introduces a newly developed measurement procedure that aims to provide accurate, repeatable, robust, and time efficient fiber length analyses. A comprehensive study of measurement techniques was performed comparing commercially available systems and the conventional approach of measuring the fiber length manually. The results emphasize the need for a standardized procedure to characterize the fiber length distribution and the risk of generating inadequate results through improper sample preparation. The developed measurement technique was tested and compared for an experimental study of fiber breakage in injection molding. For a simple plaque geometry, the residual fiber length along the flow path was obtained for a long glass fiber-reinforced polypropylene at 30 and 40%wt for varying process conditions. The new measurement technique showed accurate and repeatable results. The results of the injection molding study showed that screw speed and back pressure are important factors that drive fiber breakage. An increase in back pressure from 13 to 50 bar and screw speed from 27 to 35 rpm reduces the weight-average fiber length by 37.5%. POLYM. COMPOS., 2017. © 2017 Society of Plastics Engineers

Long fiber-reinforced thermoplastics (LFTs) are an attractive design option for many engineering applications due to their excellent mechanical properties and processability. When processing these materials, the length of the fibers inevitably decreases, which ultimately affects the mechanical performance of the finished part. Since none of the existing modeling techniques can accurately predict fiber damage of LFTs during injection molding, a new phenomenological approach for modeling fiber attrition is presented. First, multiple controlled studies employing a Couette rheometer are performed to determine correlations between processing conditions, material properties, and fiber length reduction. The results show shear stress and fiber concentration impact fiber damage. Based on these findings, a phenomenological model to predict breaking rate and unbreakable length of a fiber under giving conditions is developed. The model is based on the beam theory with distributed hydrodynamic stresses acting on a fiber. Fiber–fiber interactions are accounted for and correlated with the fiber volume fraction via a fitting parameter. The model tracks both the number-average and weight-average fiber length during processing, which can in turn be used to extract the fiber length distribution.
