Over the past decade, the Agency has placed less emphasis on testing and has increasingly relied on computational methods to assess durability and damage tolerance (D&DT) behavior when evaluating design margins for fracture-critical components. With increased emphasis on computational D&DT methods as the standard practice, it is paramount that capabilities of these methods are understood, the methods are used within their technical limits, and validation by well-designed tests confirms understanding. The D&DT performance of a component is highly dependent on parameters in the neighborhood of the damage. This report discusses D&DT method vulnerabilities.

A composite material includes a structural material and a shape-memory alloy embedded in the structural material. The shape-memory alloy changes crystallographic phase from austenite to martensite in response to a predefined critical macroscopic average strain of the composite material. In a second embodiment, the composite material includes a plurality of particles of a ferromagnetic shape-memory alloy embedded in the structural material. The ferromagnetic shape-memory alloy changes crystallographic phase from austenite to martensite and changes magnetic phase in response to the predefined critical macroscopic average strain of the composite material. A method of forming a composite material for sensing the predefined critical macroscopic average strain includes providing the shape-memory alloy having an austenite crystallographic phase, changing a size and shape of the shape-memory alloy to thereby form a plurality of particles, and combining the structural material and the particles at a temperature of from about 100-700.degree. C. to form the composite material.

The principal focus of this project was to assist the Orion Multi-Purpose Crew Vehicle (MPCV) Program in developing a spin forming fabrication process for manufacture of the aft bulkhead of the pressure vessel. The spin forming process will enable a single piece aluminum (Al) 2219 aft bulkhead which will eliminate the current multiple piece welded construction, simplify fabrication, and lead to an enhanced design that will reduce vehicle weight by eliminating welds. Phase I of this assessment explored spin forming the single-piece forward pressure vessel bulkhead from aluminum-lithium 2195.

The corrosion fatigue crack growth characteristics of small (greater than 35 micrometers) surface and corner cracks in aluminum alloy 7075 is established. The early stage of crack growth is studied by performing in situ long focal length microscope (500×) crack length measurements in laboratory air and 1% sodium chloride (NaCl) environments. To quantify the "small crack effect" in the corrosive environment, the corrosion fatigue crack propagation behavior of small cracks is compared to long through-the-thickness cracks grown under identical experimental conditions. In salt water, long crack constant K(sub max) growth rates are similar to small crack da/dN.

A system designed to mitigate or heal crack damage in metallic materials has been developed where the protected material or component is coated with a low-melting temperature film. After a crack is formed, the material is heated, melting the film which then infiltrates the crack opening through capillary action. Upon solidification, the healing material inhibits further crack damage in two ways. While the crack healing material is intact, it acts like an adhesive that bonds or bridges the crack faces together. After fatigue loading damages, the healing material in the crack mouth inhibits further crack growth by creating artificially-high crack closure levels. Mechanical test data show that this method sucessfully arrests or retards crack growth in laboratory specimens.

A first material with a known maximum temperature of operation is coated with a second material on at least one surface of the first material. The coating has a melting temperature that is greater than the maximum temperature of operation of the first material. The coating is heated to its melting temperature until the coating flows into any cracks in the first material's surface.

Several cracks were detected in stringers located beneath the foam on the External Tank (ET) following the launch scrub of Space Transportation System (STS)-133 on November 5, 2010. The stringer material was aluminum-lithium (AL-Li) 2090-T83 fabricated from sheets that were nominally 0.064 inches thick. The mechanical properties of the stringer material were known to vary between different material lots, with the stringers from ET-137 (predominately lots 620853 and 620854) having the highest yield and ultimate stresses. Subsequent testing determined that these same lots also had the lowest fracture toughness properties. The NASA Engineering and Safety Center (NESC) supported the Space Shuttle Program (SSP)-led investigation. The objective of this investigation was to develop a database of test results to provide validation for structural analysis models, independently confirm test results obtained from other investigators, and determine the proximate cause of the anomalous low fracture toughness observed in stringer lots 620853 and 620854. This document contains the outcome of the investigation.

The Director of the NASA Engineering and Safety Center (NESC), requested an independent assessment of the anomalous gaseous hydrogen (GH2) flow incident on the Space Shuttle Program (SSP) Orbiter Vehicle (OV)-105 during the Space Transportation System (STS)-126 mission. The main propulsion system (MPS) engine #2 GH2 flow control valve (FCV) LV-57 transition from low towards high flow position without being commanded. Post-flight examination revealed that the FCV LV-57 poppet had experienced a fatigue failure that liberated a section of the poppet flange. The NESC assessment provided a peer review of the computational fluid dynamics (CFD), stress analysis, and impact testing. A probability of detection (POD) study was requested by the SSP Orbiter Project for the eddy current (EC) nondestructive evaluation (NDE) techniques that were developed to inspect the flight FCV poppets. This report contains the Appendices to the main report.

The Deep Impact spacecraft was launched on a Boeing Delta II rocket from Cape Canaveral Air Force Station (CCAFS) on January 12, 2005. Prior to the launch, the Director of the Office of Safety and Mission Assurance (OS&MA) requested the NASA Engineering and Safety Center (NESC) lead a team to render an independent opinion on the rationale for flight and the risk code assignments for the hazard of cracked Thick Film Assemblies (TFAs) in the E-packages of the Delta II launch vehicle for the Deep Impact Mission. The results of the evaluation are contained in this report.

The NESC eras requested by the NASA Jet Propulsion Laboratory (JPL) to conduct an independent review of the Mars Reconnaissance Orbiter (MRO) Thermal/Vacuum (T/V) Anomaly Assessment. Because the anomaly resulted in the surface contamination of the MRO, selected members of the Materials Super Problem Resolution Team (SPRT) and the NASA technical community having technical expertise relative to contamination issues were chosen for the independent review. The consultation consisted of a review of the MRO Project's reported response to the assessment findings, a detailed review of JPL technical assessment final report, and detailed discussions with the JPL assessment team relative to their findings.

Surface replication has been proposed as a method for crack detection in space shuttle main engine flowliner slots. The results of a feasibility study show that examination of surface replicas with a scanning electron microscope can result in the detection of cracks as small as 0.005 inch, and surface flaws as small as 0.001 inch, for the flowliner material.

Laboratory testing was conducted to evaluate safety concerns for integrally-stiffened tanks that were found to have developed cracks during pressurization testing. Cracks occurred at fastener holes where additional stiffeners were attached to the integrally-stiffened tank structure. Tests were conducted to obtain material properties and to reproduce the crack morphologies that were observed in service to help determine if the tanks are safe for operation. Reproducing the cracking modes observed during pressurization testing required a complex loading state involving both a tensile load in the integrally-stiffened structure and a pin-load at a fastener hole.

In Spring of 2005, the NASA Engineering Safety Center (NESC) was engaged by the Space Shuttle Program (SSP) to peer review the suite of analytical tools being developed to support the determination of impact and damage tolerance of the Orbiter Thermal Protection Systems (TPS). The NESC formed an independent review team with the core disciplines of materials, flight sciences, structures, mechanical analysis and thermal analysis. The Math Model Tools reviewed included damage prediction and stress analysis, aeroheating analysis, and thermal analysis tools. Some tools are physics-based and other tools are empirically-derived. Each tool was created for a specific use and timeframe, including certification, real-time pre-launch assessments. In addition, the tools are used together in an integrated strategy for assessing the ramifications of impact damage to tile and RCC. The NESC teams conducted a peer review of the engineering data package for each Math Model Tool. This report contains the summary of the team observations and recommendations from these reviews.

The shuttle orbiter s reaction control system (RCS) primary thruster serial number 120 was found to contain cracks in the counter bores and relief radius after a chamber repair and rejuvenation was performed in April 2004. Relief radius cracking had been observed in the 1970s and 1980s in seven thrusters prior to flight; however, counter bore cracking had never been seen previously in RCS thrusters. Members of the Materials Super Problem Resolution Team (SPRT) of the NASA Engineering and Safety Center (NESC) conducted a detailed review of the relevant literature and of the documentation from the previous RCS thruster failure analyses. It was concluded that the previous failure analyses lacked sufficient documentation to support the conclusions that stress corrosion cracking or hot-salt cracking was the root cause of the thruster cracking and lacked reliable inspection controls to prevent cracked thrusters from entering the fleet. The NESC team identified and performed new materials characterization and mechanical tests. It was determined that the thruster intergranular cracking was due to hydrogen embrittlement and that the cracking was produced during manufacturing as a result of processing the thrusters with fluoride-containing acids. Testing and characterization demonstrated that appreciable environmental crack propagation does not occur after manufacturing.

Since the loss of Columbia on February 1, 2003, the Space Shuttle Program (SSP) has significantly improved the understanding of launch and ascent debris, implemented hardware modifications to reduce debris, and conducted tests and analyses to understand the risks associated with expected debris. The STS-114 flight rationale for expected debris relies on a combination of all three of these factors. A number of design improvements have been implemented to reduce debris at the source. The External Tank (ET) thermal protection system (TPS) foam has been redesigned and/or process improvements have been implemented in the following locations: the bipod closeout, the first ten feet of the liquid hydrogen (LH2) tank protuberance air load (PAL) ramp, and the LH2 tank-to-intertank flange closeout. In addition, the forward bipod ramp has been eliminated and heaters have been installed on the bipod fittings and the liquid oxygen (LO2) feedline forward bellows to prevent ice formation. The Solid Rocket Booster (SRB) bolt catcher has been redesigned. The Orbiter reaction control system (RCS) thruster cover "butcher paper" has been replaced with a material that sheds at a low velocity. Finally, the pad area has been cleaned to reduce debris during lift-off.

In May of 2002, three cracks were found in the downstream flowliner at the gimbal joint in the LH2 feedline at the interface with the Low Pressure Fuel Turbopump (LPFP) of Space Shuttle Main Engine (SSME) #1 of Orbiter OV-104. Subsequent inspections of the feedline flowliners in the other orbiters revealed the existence of 8 additional cracks. No cracks were found in the LO2 feedline flowliners. A solution to the cracking problem was developed and implemented on all orbiters. The solution included weld repair of all detectable cracks and the polishing of all slot edges to remove manufacturing discrepancies that could initiate new cracks. Using the results of a fracture mechanics analysis with a scatter factor of 4 on the predicted fatigue life, the orbiters were cleared for return to flight with a one-flight rationale requiring inspections after each flight. OV-104 flew mission STS-112 and OV-105 flew mission STS-113. The post-flight inspections did not find any cracks in the repaired flowliners. At the request of the Orbiter Program, the NESC conducted an assessment of the Orbiter LH2 Feedline Flowliner cracking problem with a team of subject matter experts from throughout NASA.

Fatigue crack growth tests were conducted to characterize the performance of Inconel 718 and CRES 321 welds, weld heat-affect-zone and parent metal at room temperature laboratory air and liquid nitrogen (-196oC) environments. The results of this study were required to predict the damage tolerance behavior of proposed orbiter main engine hydrogen fuel liner weld repairs. Experimental results show that the room and cryogenic temperature fatigue crack growth characteristics of both alloys are not significantly degraded by the weld repair process. However, both Inconel 718 and CRES 321 exhibited lower apparent toughness within the weld repair region compared to the parent metal.

Materials analyses of key forensic evidence helped unlock the mystery of the loss of space shuttle Columbia that disintegrated February 1, 2003 while returning from a 16-day research mission. Following an intensive four-month recovery effort by federal, state, and local emergency management and law officials, Columbia debris was collected, catalogued, and reassembled at the Kennedy Space Center. Engineers and scientists from the Materials and Processes (M&P) team formed by NASA supported Columbia reconstruction efforts, provided factual data through analysis, and conducted experiments to validate the root cause of the accident. Fracture surfaces and thermal effects of selected airframe debris were assessed, and process flows for both nondestructive and destructive sampling and evaluation of debris were developed. The team also assessed left hand (LH) airframe components that were believed to be associated with a structural breach of Columbia. Analytical data collected by the M&P team showed that a significant thermal event occurred at the left wing leading edge in the proximity of LH reinforced carbon carbon (RCC) panels 8 and 9. The analysis also showed exposure to temperatures in excess of 1,649 C, which would severely degrade the support structure, tiles, and RCC panel materials. The integrated failure analysis of wing leading edge debris and deposits strongly supported the hypothesis that a breach occurred at LH RCC panel 8.

Detailed destructive examinations were conducted to characterize the integrity and material properties of two aluminum alloy (7075-T6) horizontal stabilizer tie box forgings removed.from US. Air Force C5A and C5B transport aircraft. The C5B tie box forging was,found to contain no evidence of cracking. Thirteen cracks were found in the CSA,forging. All but one of the cracks observed in the C5A component were located along the top cap region (one crack was located in the bottom cap region). The cracks in the C5A component initiated at fastener holes and propagated along a highly tunneled intergranular crack path. The tunneled crack growth configuration is a likelv result of surface compressive stress produced during peening of the .forging suijace. The tie box forging ,fatigue crack growth, fracture and stress corrosion cracking (SCC) properties were characterized. Reported herein are the results of laboratory air ,fatigue crack growth tests and 95% relative humidity SCC tests conducted using specimens machined from the C5A ,forging. SCC test results revealed that the C5A ,forging material was susceptible to intergranular environmental assisted cracking: the C5A forging material exhibited a SCC crack-tip stress-intensity factor threshold of less than 6 MPadn. Fracture toughness tests revealed that the C5A forging material exhibited a fracture toughness that was 25% less than the C5B forging. The C5A forging exhibited rapid laboratory air fatigue crack growth rates having a threshold crack-tip stress-intensity factor range of less than 0.8 MPa sup m. Detailed fractographic examinations revealed that the ,fatigue crack intergranular growth crack path was similar to the cracking observed in the C5A tie box forging. Because both fatigue crack propagation and SCC exhibit similar intergranular crack path behavior, the damage mechanism resulting in multi-site cracking of tie box forgings cannot be determined unless local cyclic stresses can be quantified.

Constant-Kmax fatigue crack growth tests were performed on two finegrain nickel-base alloys Inconel 718 (DA) and Ren 95 to determine if these alloys exhibit near-threshold time-dependent crack growth behavior observed for fine-grain aluminum alloys in room-temperature laboratory air. Test results showed that increases in K(sub max) values resulted in increased crack growth rates, but no evidence of time-dependent crack growth was observed for either nickel-base alloy at room temperature.

A fatigue crack closure model is developed that includes interactions between the three closure mechanisms most likely to occur at threshold; plasticity, roughness, and oxide. This model, herein referred to as the CROP model (for Closure, Roughness, Oxide, and Plasticity), also includes the effects of out-of plane cracking and multi-axial loading. These features make the CROP closure model uniquely suited for, but not limited to, threshold applications. Rough cracks are idealized here as two-dimensional sawtooths, whose geometry induces mixed-mode crack- tip stresses. Continuum mechanics and crack-tip dislocation concepts are combined to relate crack face displacements to crack-tip loads. Geometric criteria are used to determine closure loads from crack-face displacements. Finite element results, used to verify model predictions, provide critical information about the locations where crack closure occurs.

The results of an analytical closure model that considers contributions and interactions between plasticity-, roughness-, and oxide-induced crack closure mechanisms are presented and compared with experimental data. The analytical model is shown to provide a good description of the combined influences of crack roughness, oxide debris, and plasticity in the near-threshold regime. Furthermore, analytical results indicate that closure mechanisms interact in a non-linear manner such that the total amount of closure is not the sum of closure contributions for each mechanism.

Uniaxial fatigue tests were conducted to compare the fatigue life of laboratory produced corrosion pits, similar to those observed in the shuttle main landing gear wheel bolt-hole, and an electro-discharged-machined (EDM) flaw. EDM Jaws are used to simulate corrosion pits during shuttle wheel (dynamometer) testing. The aluminum alloy, (AA 7050) laboratory fatigue tests were conducted to simulate the local stress level contained in the wheel bolt-hole. Under this high local stress condition, the EDM notch produced a fatigue life similar to test specimens containing corrosion pits of similar size. Based on the laboratory fatigue test results, the EDM Jaw (semi-circular disc shaped) produces a local stress state similar to corrosion pits and can be used to simulate a corrosion pit during the shuttle wheel dynamometer tests.

Fatigue crack growth (FCG) research conducted in the near threshold regime has identified a room temperature creep crack growth damage mechanism for a fine grain powder metallurgy (PM) aluminum alloy (8009). At very low DK, an abrupt acceleration in room temperature FCG rate occurs at high stress ratio (R = Kmin/Kmax). The near threshold accelerated FCG rates are exacerbated by increased levels of Kmax (Kmax less than 0.4 KIC). Detailed fractographic analysis correlates accelerated FCG with the formation of crack-tip process zone micro-void damage. Experimental results show that the near threshold and Kmax influenced accelerated crack growth is time and temperature dependent.

An eight-inch-long (0.2 m) crack was found in an external fuel-tank pylon of a U.S. Coast Guard HH-60 helicopter. The damaged pylon was removed from service and destructively examined at NASA Langley Research Center (LaRC) to determine the cause of the crack. Results of the analysis revealed that crack initiation occurred at corrosion pits in a fastener hole and crack propagation was a result of cyclic loading.

Cold plates are critical for cooling electronic systems in the shuttle. As a result of the environmental conditions in which they operate, water can condense between them and a support shelf. In some cases, this water results in intergranular corrosion in the face sheet. If the intergranular corrosion sufficiently penetrates the face sheet, a coolant leak could occur and jeopardize cold plate operation. This paper examines techniques for detecting and characterizing the intergranular corrosion, to enable recertification of cold plates that have been in operation for 15 plus years. Intergranular corrosion was artificially induced in the face sheets of a series of cold plate specimens using an electrochemical process. Some of the cold plate specimens were separated for destructive characterization of the extent of corrosion produced by the electrochemical process and to insure the induced corrosion was intergranular. The rest of the specimens were characterized nondestructively using several techniques. X-ray tomography and ultrasonic techniques provided the best indication of corrosion in these specimens and will be the focus of this paper. An x-ray tomography technique was shown to be the most effective technique for characterizing depth of the intergranular corrosion. From these measurements, corrosion profile maps were developed that were consistent with subsequent destructive evaluations of the specimens. This enabled the assessment of NDE (ondestructive evaluation) standards to evaluate the viability of other NDE techniques. Due to system constraints, a different technique must be used to inspect an entire cold plate. An ultrasonic technique was shown to be very reliable for detection of corrosion in the unbacked regions of the face sheet. The ultrasonic technique was performed in an alcohol bath to avoid additional corrosion during the NDE evaluation. A pulse echo technique that focuses on the RMS value of the signal is shown to be very sensitive to the presence of intergranular corrosion.

During pre-servicing of a space shuttle (orbiter vehicle, OV-102), helium leak detection of an avionics cold plate identified a leak located in the face sheet oriented towards the support shelf. Subsequent destructive examination of the leaking cold plate revealed that intergranular corrosion had penetrated the 0.017-inch thick aluminum (AA6061) face sheet. The intergranular attack (IGA) was likely caused by an aggressive crevice environment created by condensation of water vapor between the cold plate and support shelf. Face sheet susceptibility to IGA is a result of the brazing process used in the fabrication of the cold plates. Cold plate components were brazed at 1000 F followed by a slow cooling process to avoid distortion of the bonded cold plate. The slow cool process caused excessive grain boundary precipitation resulting in a material that is susceptible to IGA. The objectives of this work are as follows: (1) Develop first-of-a-kind nondestructive evaluation (NDE) standards that contain IGA identical to that found in the orbiter cold plates; and (2) Assess advanced NDE techniques for corrosion detection and recommend methods for cold plate examination. This report documents the results of work performed at Langley Research Center to fulfill these objectives.

To study the effects of atmospheric species on the fatigue crack growth behavior of an a+B titanium alloy (Ti 6-2-2-2-2) at room temperature and 177 C, fatigue tests were performed in laboratory air, ultrahigh vacuum, and high purity water vapor, oxygen, nitrogen and helium at various partial pressures. Accelerated fatigue crack growth rates in laboratory air compared to ultrahigh vacuum are linked to the damaging effects of both water vapor and oxygen. Observations of the fatigue crack growth behavior in ultrahigh purity environments, along with surface film analysis using X-ray photoelectron spectroscopy (XPS), suggest that multiple crack-tip processes govern the damaging effects of air. Three possible mechanisms are proposed: 1) at low pressure (less than 10(exp -1) Pa), accelerated da/dN is likely due to monolayer adsorption on crack-tip surfaces presumably resulting in decreased bond strengths at the fatigue crack tip, 2) for pressures greater than 10(exp -1) Pa, accelerated da/dN in oxygen may result from oxidation at the crack tip limiting reversible slip, and 3) in water vapor, absorption of atomic hydrogen at the reactive crack tip resulting in process zone embrittlement.

Fatigue crack growth rates of Ti 6-2-2-2-2 as a function of stress ratio, temperature (24 or 177 C), tensile orientation and environment (laboratory air or ultrahigh vacuum) are presented. Fatigue crack growth rates of Ti 6-2-2-2-2 are also compared with two more widely used titanium alloys (Timetal 21S and Ti 6Al-4V). The fatigue crack growth rate (da/dN) of Ti 6-2-2-2-2 in laboratory air is dependent upon stress ratio (R), particularly in the near-threshold and lower-Paris regimes. For low R (less than approximately 0.5), da/dN is influenced by crack closure behavior. At higher R (> 0.5), a maximum stress-intensity factor (K(sub max)) dependence is observed. Fatigue crack growth behavior is affected by test temperature between 24 and 177 C. For moderate to high applied cyclic-stress-intensity factors (delta-K), the slope of the log da/dN versus log delta-K curve is lower in 177 C laboratory air than 24 C laboratory air. The difference in slope results in lower values of da/dN for exposure to 177 C laboratory air compared to room temperature laboratory air. The onset of this temperature effect is dependent upon the applied R. This temperature effect has not been observed in ultrahigh vacuum. Specimen orientation has been shown to affect the slope of the log da/dN versus log delta-K curve in the Paris regime.

An extensive experimental database has been assembled from very detailed teardown examinations of fatigue cracks found in rivet holes of fuselage structural components. Based on this experimental database, a comprehensive analysis methodology was developed to predict the onset of widespread fatigue damage in lap joints of fuselage structure. Several computer codes were developed with specialized capabilities to conduct the various analyses that make up the comprehensive methodology. Over the past several years, the authors have interrogated various aspects of the analysis methods to determine the degree of computational rigor required to produce numerical predictions with acceptable engineering accuracy. This study led to the formulation of a practical engineering approach to predicting fatigue crack growth in riveted lap joints. This paper describes the practical engineering approach and compares predictions with the results from several experimental studies.

The complexity of airframe structure lends itself to damage resulting from crevice corrosion. Fuselage lap-splice joints are a particularly important structural detail in this regard because of the difficulty associated with detection and measurement of corrosion in these occluded regions. The objective of this work is to develop a laboratory corrosion test protocol to identify the chemistry to which lap joints are exposed and to develop a model of the corrosion within the joints. A protocol for collecting and identifying the chemistry of airframe crevice corrosion has been developed. Capillary electrophoresis (CE) is used to identify the ionic species contained in corrosion product samples removed from fuselage lap splice joints. CE analysis has been performed on over sixty corrosion product samples removed from both civilian and military aircraft. Over twenty different ions have been detected. Measurements of pH of wetted corroded surfaces indicated an alkaline occluded solution. After determining the species present and their relative concentrations, the resultant solution was reproduced in bulk and electrochemical tests were performed to determine the corrosion rate. Electrochemical analyses of the behavior of AA2024-T3 in these solutions gave corrosion rates of up to 250 microns per year (10 mpy). Additional tests have determined the relative importance of each of the detected ions in model solutions used for future predictive tests. The statistically significant ions have been used to create a second generation solution. Laboratory studies have also included exposure tests involving artificial lap joints exposed to various simulated bulk and crevice environments. The extent and morphology of the attack in artificial lap joints has been compared to studies of corroded samples from actual aircraft. Other effects, such as temperature and potential, as well as the impact of the environment on fatigue crack growth have also been studied.

Destructive examinations were performed to document the progression of multi-site damage (MSD) in three lap joint panels that were removed from a full scale fuselage test article that was tested to 60,000 full pressurization cycles. Similar fatigue crack growth characteristics were observed for small cracks (50 microns to 10 mm) emanating from counter bore rivets, straight shank rivets, and 100 deg counter sink rivets. Good correlation of the fatigue crack growth data base obtained in this study and FASTRAN Code predictions show that the growth of MSD in the fuselage lap joint structure can be predicted by fracture mechanics based methods.

A numerically generated expression to determine crack length in a compact tension specimen from back face strain compliance is presented. The numerically generated back face strain expression is bounded by two experimentally determined expressions previously published in the literature. Additionally, stress intensity factor and crack mouth opening expressions are determined. These expressions agree well with previously published results.

The effects of stress ratio (R) and crack opening behavior on fatigue crack growth rates (da/dN) for aluminum alloy (AA) 2024-T3 were investigated using constant-delta K testing, closure measurements, and fractography. Fatigue crack growth rates were obtained for a range of delta K and stress ratios. Results show that constant delta K fatigue crack growth for R ranging from near 0 to 1 is divided into three regions. In Region 1, at low R, da/dN increases with increasing R. In Region 2, at intermediate R, fatigue crack growth rates are relatively independent of R. In Region 3, at high R, further increases in da/dN are observed with increasing R.

An extensive data base has been developed to form the physical basis for new analytical methodology to predict the onset of widespread fatigue damage in the fuselage lap splice joint. The results of detailed destructive examinations have been cataloged to describe the physical nature of MSD in the lap splice joint. ne catalog includes a detailed description, e.g., crack initiation, growth rates, size, location, and fracture morphology, of fatigue damage in the fuselage lap splice joint structure. Detailed examinations were conducted on a lap splice joint panel removed from a full scale fuselage test article after completing a 60,000 cycle pressure test. The panel contained a four bay region that exhibited visible outer skin cracks and regions of crack link-up along the upper rivet row. Destructive examinations revealed undetected fatigue damage in the outer skin, inner skin, and tear strap regions. Outer skin fatigue cracks were found to initiate by fretting damage along the faying surface. The cracks grew along the faying surface to a length equivalent to two to three skin thicknesses before penetrating the outboard surface of the outer skin. Analysis of fracture surface marker bands produced during full scale testing revealed that all upper rivet row fatigue cracks contained in a dim bay region grow at similar rates; this important result suggests that fracture mechanics based methods can be used to predict the growth of outer skin fatigue cracks in lap splice structure. Results are presented showing the affects of MSD and out-of-plane pressure loads on outer skin crack link-up.

NASA has developed a comprehensive analytical methodology for predicting the onset of widespread fatigue damage in fuselage structure. The determination of the number of flights and operational hours of aircraft service life that are related to the onset of widespread fatigue damage includes analyses for crack initiation, fatigue crack growth, and residual strength. Therefore, the computational capability required to predict analytically the onset of widespread fatigue damage must be able to represent a wide range of crack sizes from the material (microscale) level to the global structural-scale level. NASA studies indicate that the fatigue crack behavior in aircraft structure can be represented conveniently by the following three analysis scales: small three-dimensional cracks at the microscale level, through-the-thickness two-dimensional cracks at the local structural level, and long cracks at the global structural level. The computational requirements for each of these three analysis scales are described in this paper.
