Solid rocket motors (SRMs) typically use nozzle materials which are required to maintain their shape as well as insulate the underlying support structure during the motor operation. In addition, SRMs need internal insulation materials to protect the motor case from the harsh environment resulting from the combustion of solid propellant. In the nozzle, typical materials consist of high density graphite, carbon-carbon composites and carbon phenolic composites. Internal insulation of the motor cases is typically a composite material with carbon, asbestos, Kevlar, or silica fibers in an ablative matrix such as EPDM or NBR. For both nozzle and internal insulation materials, the charring process occurs when the hot combustion products heat the material intensely. The pyrolysis of the matrix material takes away a portion of the thermal energy near the wall surface and leaves behind a char layer. The fiber reinforcement retains the porous char layer which provides continued thermal protection from the hot combustion products. It is of great interest to characterize both the total erosion rates of the material and the char layer thickness. By better understanding of the erosion process for a particular ablative material in a specific flow environment, the required insulation material thickness can be properly selected. The recession rates of internal insulation and nozzle materials of SRMs are typically determined by testing in some sort of simulated environment; either arc-jet testing, flame torch testing, or subscale SRMs of different size. Material recession rates are deduced by comparison of pre- and post-test measurements and then averaging over the duration of the test. However, these averaging techniques cannot be used to determine the instantaneous recession rates of the material. Knowledge of the variation in recession rates in response to the instantaneous flow conditions during the motor operation is of great importance. For example, in many SRM configurations the recession of the solid propellant grain can drastically alter the flow-field and effect the recession of internal insulation and nozzle materials. Simultaneous measurement of the overall erosion rate, the development of the char layer, and the recession of the char-virgin interface during the motor operation can be rather difficult. While invasive techniques have been used with limited success, they have serious drawbacks. Break wires or make wire sensors can be installed into a sufficient number of locations in the charring material from which a time history of the charring surface can be deduced. These sensors fundamentally alter the local structure of the material in which they are imbedded. Also, the location of these sensors within the material is not known precisely without the use of an X-ray. To determine instantaneous recession rates, real-time X-ray radiography (X-ray RTR) has been utilized in several SRM experiments at PSU. The X-ray RTR system discussed in this paper consists of an X-ray source, X-ray image intensifier, and CCD camera connected to a capture computer. The system has been used to examine the ablation process of internal insulation as well as nozzle material erosion in a subscale SRM. The X-ray source is rated to 320 kV at 10 mA and has both a large (5.5 mm) and small (3.0 mm) focal spot. The lead-lined cesium iodide X-ray image intensifier produces an image which is captured by a CCD camera with a 1,000 x 1,000 pixel resolution. To produce accurate imagery of the object of interest, the alignment of the X-ray source to the X-ray image intensifier is crucial. The image sequences captured during the operation of an SRM are then processed to enhance the quality of the images. This procedure allows for computer software to extract data on the total erosion rate and the char layer thickness. Figure 1 Error! The objective is to study the evaporation and combustion of LOX under supercritical and subcritical conditions both experimentally and theoretically. In the evaporation studies, evaporation rate and surface temperature were measured when LOX vaporizing in helium environments at pressures ranging from 5 to 68 atm. A Varian 3700 gas chromatograph was employed to measure the oxygen concentration above the LOX surface. For the combustion tests, high-magnification video photography was used to record direct images of the flame shape of a LOX/H2/He laminar diffusion flame. The gas composition in the post-flame region is also being measured with the gas sampling and chromatography analysis. These data are being used to validate the theoretical model. A comprehensive theoretical model with the consideration of the solubility of ambient gases as well as variable thermophysical properties was formulated and solved numerically to study the gasification and burning of LOX at elevated pressures. The calculated flame shape agreed reasonably well with the edge of the observed luminous flame surface. The effect of gravity on the flame structure of laminar diffusion flames was found to be significant. In addition, the predicted results using the flame-sheet model were compared with those based upon full equilibrium calculations (which considered the formation of intermediate species) at supercritical pressures. Except at the flame front where temperature exceeded 2,800 K, the flame-sheet and equilibrium solutions in terms of temperature distributions were in very close agreement. The temperature deviation in the neighborhood of the flame front is caused by the effect of high-temperature dissociation.

The evaporation of LOX under supercritical and subcritical conditions was studied experimentally and theoretically. In experiments, the evaporation rate and surface temperature were measured for LOX strand vaporizing in helium environments at pressures ranging from 5 to 68 atmospheres. Gas sampling and chromatography analysis were also employed to profile the gas composition above the LOX surface for the purpose of model validation. A comprehensive theoretical model was formulated and solved numerically to simulate the evaporation process of LOX at high pressures. The model was based on the conservation equations of mass, momentum, energy, and species concentrations for a multicomponent system, with consideration of gravitational body force, solubility of ambient gases in liquid, and variable thermophysical properties. Good agreement between predictions and measured oxygen mole fraction profiles was obtained. The effect of pressure on the distribution of the Lewis number, as well as the effect of variable diffusion coefficient, were further examined to elucidate the high-pressure transport behavior exhibited in the LOX vaporization process.

The objective was to achieve a better understanding of the combustion processes of liquid oxygen and gaseous hydrogen under broad range of pressure covering subcritical, critical, and supercritical conditions. The scope of the experimental work falls into the following areas: (1) design of the overall experimental setup; (2) modification of an existing windowed high pressure chamber; (3) design of the LOX feeding system; (4) provision of the safety features in the test rig design; (5) LOX cleanliness requirements; (6) cold shock testing; (7) implementation of data acquisition systems; (8) preliminary tests for system checkout; (9) modification of LOX feeding system; and (10) evaporation tests. Progress in each area is discussed.

This research is motivated by the improved ballistic performance of large-caliber guns using stick propellant charges. A comprehensive theoretical model for predicting the flame spreading, combustion, and grain deformation phenomena of long, unslotted stick propellants is presented. The formulation is based upon a combined Eulerian-Lagrangian approach to simulate special characteristics of the two phase combustion process in a cartridge loaded with a bundle of sticks. The model considers five separate regions consisting of the internal perforation, the solid phase, the external interstitial gas phase, and two lumped parameter regions at either end of the stick bundle. For the external gas phase region, a set of transient one-dimensional fluid-dynamic equations using the Eulerian approach is obtained; governing equations for the stick propellants are formulated using the Lagrangian approach. The motion of a representative stick is derived by considering the forces acting on the entire propellant stick. The instantaneous temperature and stress fields in the stick propellant are modeled by considering the transient axisymmetric heat conduction equation and dynamic structural analysis.

To unravel the liquid-jet breakup process in the nondilute region, a newly developed system of real-time X-ray radiography, an advanced digital image processor, and a high-speed video camera were used. Based upon recorded X-ray images, the inner structure of a liquid jet during breakup was observed. The jet divergence angle, jet breakup length, and fraction distributions along the axial and transverse directions of the liquid jets were determined in the near-injector region. Both wall- and free-jet tests were conducted to study the effect of wall friction on the jet breakup process.

Techniques developed for predicting and analyzing ignition, pressurization, and thrust transients in large segmented motors were applied to the four developmental Space Shuttle solid rocket motors. Following the first test, attention was focused on understanding dynamic thrust and the rate of thrust increase during pressurization and predicting effects of reduced igniter mass flow rate and gas temperature. The close coupling between the igniter and the head-end segment and the high length-to-diameter ratio make understanding of the longitudinal pressure waves essential. The igniter performance along with igniter to head-end segment geometry govern the induction interval and head-end segment ignition. Following ignition of the head-end segment, subsequent flame spreading and pressurization tend to be motor properties which are not appreciably altered by changes in the head-end igniter mass flow rate.

A comprehensive theoretical model was formulated to study the development of convective burning in a solid propellant crack which continually deforms due to burning and pressure loading. In the theoretical model, the effect of interrelated structural deformation and combustion processes was taken into account by considering (1) transient, one dimensional mass, momentum, and energy conservation equations in the gas phase; (2) a transient, one dimensional heat conduction equation in the solid phase; and (3) quasi-static deformation of the two dimensional, linear viscoelastic propellant crack caused by pressure loading. Partial closures may generate substantial local pressure peaks along the crack, implying a strong coupling between chamber pressurization, crack combustion, and propellant deformation, especially when the cracks are narrow and the chamber pressurization rates high. The maximum pressure in the crack cavity is generally higher than that in the chamber. The initial flame-spreading process is not affected by propellant deformation.

The effect of interaction between combustion processes and structural deformation of solid propellant was considered. The combustion analysis was performed on the basis of deformed crack geometry, which was determined from the structural analysis. On the other hand, input data for the structural analysis, such as pressure distribution along the crack boundary and ablation velocity of the crack, were determined from the combustion analysis. The interaction analysis was conducted by combining two computer codes, a combustion analysis code and a general purpose finite element structural analysis code.

A model is described which provides a means for analyzing the complexities of ignition transients and pressure peaks of large, high performance, segmented solid rocket boosters. The method accounts for: (1) temporal and spatial development of the flow field set up by the head end igniter discharge, (2) ignition and flame spreading coupled to chamber flow, (3) the steep velocity, pressure, and temperature gradients that occur during the early phases of ignition, and (4) the interactions that produce ignition spikes (i.e., compression of chamber gases during pressurization, erosive burning, and mass added effect of igniter discharge). The technique differs from earlier models in that the flow interactions between the slots and main chamber are accounted for, and the original computer program for monolithic motors is improved. The procedures were used to predict the ignition transients of the current design for the space shuttle booster.

A comprehensive analytical model which considers time and space development of the flow field in solid propellant rocket motors with high volumetric loading density is described. The gas dynamics in the motor chamber is governed by a set of hyperbolic partial differential equations, that are coupled with the ignition and flame spreading events, and with the axial variation of mass addition. The flame spreading rate is calculated by successive heating-to-ignition along the propellant surface. Experimental diagnostic studies have been performed with a rectangular window motor (50 cm grain length, 5 cm burning perimeter and 1 cm hydraulic port diameter), using a controllable head-end gaseous igniter. Tests were conducted with AP composite propellant at port-to-throat area ratios of 2.0, 1.5, 1.2, and 1.06, and head-end pressures from 35 to 70 atm. Calculated pressure transients and flame spreading rates are in very good agreement with those measured in the experimental system.
