One of the phases of existence of machinery according to [5], is among others, constructing. The aim of constructional diagnostics used in this case is to identify sources of potential risks. In a dual-path gear transmission power is transferred by two parallel paths. Due to backlash and precision of making the whole gearing, the power is not transferred evenly along both paths. It creates potential risk which makes it necessary to create such gearing with higher module. This in turn causes an increase in dimensions and weight of the gearing. The paper presents a technical solution that allows to delete backlash on teeth on all stages of the gear transmission and thus increase the uniformity of power distribution into two paths. The solution consists in applying an intermediary split shaft whose parts can be exactly positioned angularly in relation to each other in the process of assembling the gear transmission. The paper presents a complex process calculations and design development, FDM model manufacturing and accuracy analysis of a demonstrative prototype of a dual-power path gear unit to be applied in aeronautical systems of drive transmission. The process of making a demonstrator of a dual-power path gear unit by means of 3DCAD modeling and Rapid Prototyping has been described here. The first stage of the designing process of a gear unit is always defining basic parameters of gear work (among others; power, rotational speed, transmission ratio) depending on the unit’s predestination. On the basis of the above, the calculation of main constructional parameters is carried out. Subsequently, it is possible to make 3D-CAD models of toothed wheels and the remaining parts of the gear unit. In case of designing demonstrative prototypes, it is important to take into consideration the assumptions of modeling similarity to a real gear unit. 3D-CAD systems are often equipped with modules for analyzing geometrical parameters and cooperation of individual parts of the unit for example the area of contact. A detailed analysis of cooperation of gear parts of the unit allows for detecting models’ faults early and for deleting them. After making 3D-CAD models one can approach to creating a prototype by means of Rapid Prototyping methods. It is necessary to prepare the numerical data essential as a subsequent stage of the process of making the demonstrator. On that basis the individual parts of the gear unit are made in an incremental process. The accuracy of creating a physical prototype depends mainly on the accuracy of a 3D-CAD/3D-RP model prepared in a process of processing numerical data. A demonstrator described in the paper has been made by means of FDM method. The prototype allowed for analyzing constructional solutions of gear units on a physical model and for preparing assumptions for introductory stand tests. In case of measurement of gear wheels using modern technologies based on numerical machines, measurement process is based on processing of numerical data obtained by measurement using coordinate measuring machines. The paper presents the use of advanced integrated CAD and RP systems for the demonstrator of aeronautical planetary gear manufacturing. Contemporary methods of designing gear make use of computer aided designing systems (CAD), computer aided engineering (CAE) and computer aided manufacturing (CAM) including also rapid prototyping (RP). First stage of designing gear is always defining basic parameters of the gear work (among others: transmission ratio, rotational speed, power) determined by the gear destination. After carrying out the gear calculations it is possible to create 3D-CAD models of wheels and other elements of the gear. 3D-CAD systems are often equipped with a module for analyzing geometrical parameters and cooperation of its individual elements e.g. the track of cooperation. A detailed analysis of cooperation of gear wheels' elements allows for early detection of construction mistakes of models and for deleting the mistakes. If 3D-CAD models are made correctly, it is possible to record the geometrical data in an appropriate format of numerical data. The following stage of making the prototype of the gear is preparing numerical data necessary for making the demonstrator by means of rapid prototyping method. The accuracy of making physical prototype depends a lot on the accuracy of 3D-CAD/3D-RP model made by means of processing the numerical data. The demonstrator allows for analysis of constructional solutions of the gear based on physical model and for doing introductory stand tests. The paper presents the process of making the demonstrator of planetary gear applying 3D-CAD modeling and Rapid Prototyping. The article presents possibilities of using optical measurements for defining the geometric accuracy of gear wheels casts manufactured in the rapid prototyping and rapid tooling process. The tested gear wheel prototype was cast using an aluminum alloy. The casting mould was made by means of the three-dimensional print method (3DP) with the use of a Z510 Spectrum device. The aim of the tests was to determine the geometric accuracy of the cast made by the ZCast technology in the rapid tooling process. The tests were conducted with the use of the coordinate optical measuring method and a GOM measuring device. The prototype measurements were made in the scanning mode. The results of the measurements, saved in the STL format with the use of the scanning device software, were compared with the gear wheel 3D-CAD nominal model. The measurements enabled the determination of the real accuracy of prototypes manufactured in RP/RT process. [ABSTRACT FROM AUTHOR]
