The simulation and modeling of part-level distortion and residual stress in diverse metal additive manufacturing (AM) geometries has great potential to enable the rapid adoption of this technology in engineering design. Moreover, the use of additive manufacturing component libraries (CLs) offer a computationally efficient means of quantifying these part-level defects resultant from AM processing. We report on how the individual simulations of simple shapes, potential entries in a CL, can be superimposed to provide an indication of distortion and residual stresses in complex geometries. Laser powder bed fusion AM was used to construct test geometries of varied shapes and their combinations in the form of CLs in an effort to characterize location-dependent and feature-dependent distortion distributions. Blue light scanning was used to experimentally measure 3D distortions in order to investigate the interaction between the component shapes and local boundary conditions. Overall, part-level distortions were highly dependent on test component geometry, local boundary conditions, and shape combination. Commercial finite element software was used to verify experimental trends and to make predictions of distortion. The use of CLs resulted in over 20 times savings in computational cost while reproducing overall trends in distortion for test geometry assemblies. Therefore, it is anticipated that the use of CLs for L-PBF AM geometries has demonstrated potential to facilitate efficient simulations of full component AM assemblies, thereby reducing the need for costly trial-and-error-type experimental analysis.

Microstructure control in the laser powder bed fusion additive manufacturing processes is a topic of major interest because of the submillimeter length scale at which the manufacturing process occurs. The ability to control the process at the melt pool scale allows for microstructure control that few other manufacturing techniques can match. We propose an investigation of the effects of hatch spacing and layer thickness on microstructure development in laser powder bed fusion additive manufacturing. A Monte Carlo Potts model with textured solidification capabilities is used to study the effects of these parameters on a unidirectional scan strategy. The simulation results reveal substantial changes in grain morphology as well as texture. Additionally, EVP-FFT crystal plasticity simulations were performed to evaluate the effect of the microstructural shifts on mechanical response. The conclusions from this work elucidate the effects of these parameters on part microstructure as predicted by the texture-aware solidification Potts model and inform understanding of how bulk texture is predicted by the simulation approach.

The effects of post-build heat-treatments on the microstructure, phase formation, recrystallization behavior, and mechanical properties of laser powder bed additively manufactured Inconel 718 superalloy were investigated. Several heat-treatment schedules were used, including simulated hot isostatic pressing (HIP), and variations of the standard double aging treatment with various soaking times and quench procedures. Their effects on the precipitation, grain morphology, grain size, texture sharpness and mechanical properties were all documented. For the as-built coupons, columnar grains with inter-dendritic micro-segregation were formed along the build direction (xz-plane) with equiaxed grains forming on perpendicular sections to the build direction (xy-plane). After prolonged soaking times during the simulated HIP process, the microstructure transitioned from heterogeneous columnar grains to homogenous recrystallized grains with MC-type carbide precipitates. This leads to changes of microhardness (281 HV2.0 to 171 HV2.0), Young's modulus (209 GPa–229 GPa) and texture intensity. However, aging treatments increased both hardness and Young's modulus possibly because of formation of γ″ and γ′ precipitates in the Ni-matrix and the small effective grain size. Phase analysis using XRD confirmed the evolution of the precipitate formation. The combination of additive manufacturing and post-build heat-treatments can result in optimized microstructures and mechanical properties for specific applications depending on part requirements and operating conditions.

Additive manufacturing (AM) allows for the fabrication of complex parts via layer-by-layer melting of metal powder. Laser powder-bed AM processes use a variety of process parameters including beam power, beam velocity, and hatch spacing to control melting. Alterations to these parameters have often been attempted to reduce porosity, for example, but less work has been done to on comprehensive effects of process parameter modifications. This study looks at the effects of altering these parameters on microstructure, porosity, and mechanical performance of Inconel 718. The results showed that process parameter modifications that result in porosity formation can significantly reduce fatigue life, while microstructure changes were minimal and had little effect on tensile properties. The precipitate structure was not found to be changed significantly. These results can inform future process parameter modifications, as well as heat treatments to optimize mechanical properties.

A Ni50.3Ti41.7Hf8 alloy was studied after two-step aging treatments consisting of 300 °C for 12 h followed by 550 °C for different times. An anomalous change in transformation temperatures was observed as the second aging time was increased from 7.5 to 13.5 h. Initially with increased aging time (0.5–7.5 h) at 550 °C, coherency strain fields about H-phase precipitates increased. The corresponding backstress favored martensite formation, hence an increase in transformation temperatures. However, a point was eventually reached where misfit dislocations relaxed those strain fields and the effect was reduced, resulting in a decrease in transformation temperatures.

Transmission electron microscopy and mechanical testing were used to determine the effect of pre-aging (300 °C for 12 h) on microstructure and mechanical behavior of a series of Ni50.3Ti49.7 − xHfx shape memory alloys (x = 6, 8, 8.5, 9 at.%) prior to normal aging at 550 °C for 3.5 h. Pre-aging was found to promote homogenous nucleation of nanosized H-phase precipitates, resulting in improved mechanical stability and strength and 4% recoverable compression strain without permanent deformation. The absence of pre-aging generally resulted in heterogeneous formations of larger H-phase precipitates, primarily clustered along grain boundaries, and correlated with poorer mechanical behavior.

Parts produced via laser powder-bed fusion additive manufacturing exhibit complex microstructures that depend on processing variables and often vary widely in crystallographic texture and grain morphology. The need to understand, predict, and control these microstructural variations motivates the development of modeling tools capable of accurately predicting LPBF microstructures. Monte Carlo (MC) Potts models have been employed to successfully model the formation of grain structures in additively manufactured parts but have lacked the ability to simulate crystallographic texture. We present an extension of the MC Potts model that assigns an orientation to each grain and penalizes growth of solid into the fusion zone based on proximity of the nearest 〈100〉 crystal direction to the local temperature gradient direction. This allows for crystallographically selective growth to drive texture formation during the development of the solidification microstructure in each melt track. LPBF builds of alloy 718 with a unidirectional scan pattern provided microstructures with substantial variations in grain size, grain morphology, and texture. These distinctive albeit atypical microstructures were used to validate the simulation method, i.e. good agreement was obtained between the simulated and experimental grain shapes and textures.

Solidification or hot cracks are commonly observed defects in a number of metal alloys and may lead to deterioration of additively manufactured parts quality. In this study, ultra-high-speed x-ray radiography experiments enable the observation and characterization of bundles of hot-cracks that form in monobloc AA6061 substrate. The crack bundles are related to meltpool characteristics and pore formation. Crack propagation rate is also presented for the case of a crack that initiates from a pore. Two types of relevant pore formation are also described, namely keyhole porosity and crack-remelting porosity. The results of this study are expected to facilitate the validation of theoretical and numerical models of solidification cracking.

The key to keyhole formation The formation of keyholes, or vapor-filled depressions, during laser welding presents a large problem for additive manufacturing. Cunningham et al. used high-speed x-ray imaging to take a detailed look at keyhole formation in a titanium alloy.
