Thermography has been shown to be a viable technique for inspection of composites. Impact damage in composites typically contains multiple overlapping delaminations at different depths. Understanding the limitations of the thermographic inspection is enhanced by performing simulations of the technique. Most simulations of composite thermographic inspections have focused on simulations of a single delamination at a fixed depth. The quadrupole method has been shown as a viable technique for rapid three-dimensional thermographic simulations of a delamination. This method is expanded to enable rapid simulation of multiple overlapping delaminations at different depths. Quadrupole simulations are compared to finite element simulations of multiple delaminations at different depths. The simulations are also compared to the thermographic measurements on impacted composites where shape and depth of the delaminations are known from x-ray computed tomography data.

Space exploration launch costs on the order of $10,000 per pound provide an incentive to seek ways to reduce structural mass while maintaining structural function to assure safety and reliability. Damage-tolerant structural systems provide a route to avoiding weight penalty while enhancing vehicle safety and reliability. Self-healing polymers capable of spontaneous puncture repair show promise to mitigate potentially catastrophic damage from events such as micrometeoroid penetration. Effective self-repair requires these materials to quickly heal following projectile penetration while retaining some structural function during the healing processes. Although there are materials known to possess this capability, they are typically not considered for structural applications. Current efforts use inexpensive experimental methods to inflict damage, after which analytical procedures are identified to verify that function is restored. Two candidate self-healing polymer materials for structural engineering systems are used to test these experimental methods.

The application of the quadrupole method for simulating thermal responses of delaminations in carbon fiber reinforced epoxy composites materials is presented. The method solves for the flux at the interface containing the delamination. From the interface flux, the temperature at the surface is calculated. While the results presented are for single sided measurements, with ash heating, expansion of the technique to arbitrary temporal flux heating or through transmission measurements is simple. The quadrupole method is shown to have two distinct advantages relative to finite element or finite difference techniques. First, it is straight forward to incorporate arbitrary shaped delaminations into the simulation. Second, the quadrupole method enables calculation of the thermal response at only the times of interest. This, combined with a significant reduction in the number of degrees of freedom for the same simulation quality, results in a reduction of the computation time by at least an order of magnitude. Therefore, it is a more viable technique for model based inversion of thermographic data. Results for simulations of delaminations in composites are presented and compared to measurements and finite element method results.

The use of composite materials continues to increase in the aerospace community due to the potential benefits of reduced weight, increased strength, and manufacturability. Ongoing work at NASA involves the use of the large-scale composite structures for spacecraft (payload shrouds, cryotanks, crew modules, etc). NASA is also working to enable the use and certification of composites in aircraft structures through the Advanced Composites Project (ACP). The rapid, in situ characterization of a wide range of the composite materials and structures has become a critical concern for the industry. In many applications it is necessary to monitor changes in these materials over a long time. The quantitative characterization of composite defects such as fiber waviness, reduced bond strength, delamination damage, and microcracking are of particular interest. The research approaches of NASA's Nondestructive Evaluation Sciences Branch include investigation of conventional, guided wave, and phase sensitive ultrasonic methods, infrared thermography and x-ray computed tomography techniques. The use of simulation tools for optimizing and developing these methods is also an active area of research. This paper will focus on current research activities related to large area NDE for rapidly characterizing aerospace composites.

Numerical simulations of thermographic responses in composite materials have been a useful for evaluating and optimizing thermographic analysis techniques. Numerical solutions are particularly beneficial for thermographic techniques, since the fabrication of specimens with realistic flaws is difficult. Simulations are presented with different ply layups that incorporated the anisotropic thermal properties that exist in each ply. The results are compared to analytical series solutions and thermal measurements on composites with flat bottom holes and delaminations.

Simple methods for reducing the pulsed thermographic responses of flaws have tended to be based on either the spatial or temporal response. This independent assessment limits the accuracy of characterization. A variational approach is presented for reducing the thermographic data to produce an estimated size for a flaw that incorporates both the temporal and spatial response to improve the characterization. The size and depth are determined from both the temporal and spatial thermal response of the exterior surface above a flaw and constraints on the length of the contour surrounding the delamination. Examples of the application of the technique to simulation and experimental data acquired are presented to investigate the limitations of the technique.

Principal Component Analysis (PCA) has been shown effective for reducing thermographic NDE data. While a reliable technique for enhancing the visibility of defects in thermal data, PCA can be computationally intense and time consuming when applied to the large data sets typical in thermography. Additionally, PCA can experience problems when very large defects are present (defects that dominate the field-of-view), since the calculation of the eigenvectors is now governed by the presence of the defect, not the "good" material. To increase the processing speed and to minimize the negative effects of large defects, an alternative method of PCA is being pursued where a fixed set of eigenvectors, generated from an analytic model of the thermal response of the material under examination, is used to process the thermal data from composite materials. This method has been applied for characterization of flaws.

The result is a temperature profile over the delamination which is larger than the delamination size. A variational approach is presented for reducing the thermographic data to produce an estimated size for a flaw that is much closer to the true size of the delamination. The method is based on an estimate for the thermal response that is a convolution of a Gaussian kernel with the shape of the flaw. The size is determined from both the temporal and spatial thermal response of the exterior surface above the delamination and constraints on the length of the contour surrounding the delamination. Examples of the application of the technique to simulation and experimental data are presented to investigate the limitations of the technique.

Flaw detection and characterization with thermographic techniques in graphite polymer composites are often limited by localized variations in the thermographic response. Variations in properties such as acceptable porosity, fiber volume content and surface polymer thickness result in variations in the thermal response that in general cause significant variations in the initial thermal response. These result in a "noise" floor that increases the difficulty of detecting and characterizing deeper flaws. A method is presented for computationally removing a significant amount of the "noise" from near surface porosity by diffusing the early time response, then subtracting it from subsequent responses. Simulations of the thermal response of a composite are utilized in defining the limitations of the technique. This method for reducing the data is shown to give considerable improvement characterizing both the size and depth of damage. Examples are shown for data acquired on specimens with fabricated delaminations and impact damage.

Impact damage in thin carbon fiber reinforced polymer composites often results in a relatively small region of damage at the front surface, with increasing damage near the back surface. Conventional methods for reducing the pulsed thermographic responses of the composite tend to underestimate the size of the back surface damage, since the smaller near surface damage gives the largest thermographic indication. A method is presented for reducing the thermographic data to produce an estimated size for the impact damage that is much closer to the size of the damage estimated from other NDE techniques such as microfocus x-ray computed tomography and pulse echo ultrasonics. Examples of the application of the technique to experimental data acquired on specimens with impact damage are presented. The method is also applied to the results of thermographic simulations to investigate the limitations of the technique.

The paper investigates comparing thermographic responses taken before and after a change in state in a composite to improve the detection of subsurface flaws. A method is presented for registration of the responses before finding the difference. A significant improvement in the detectability is achieved by comparing the differences in response. Examples of changes in state due to application of a load and impact are presented.

Several non-flight qualification test radiators were inspected using flash thermography. Flash thermography data analysis used raw and second derivative images to detect anomalies (Echotherm and Mosaic). Simple contrast evolutions were plotted for the detected anomalies to help in anomaly characterization. Many out-of-family indications were noted. Some out-of-family indications were classified as cold spot indications and are due to additional adhesive or adhesive layer behind the facesheet. Some out-of-family indications were classified as hot spot indications and are due to void, unbond or lack of adhesive behind the facesheet. The IR inspection helped in assessing expected manufacturing quality of the radiators.

Thermographic inspection is a viable technique for detecting in-service damage in reinforced carbon-carbon (RCC) composites that are used for thermal protection in the leading edge of the shuttle orbiter. A thermographic technique for detection of near surface flaws in RCC composite structures is presented. A finite element model of the heat diffusion in structures with expected flaw configurations is in good agreement with the experimental measurements.

On July 12, 2006, British-born astronaut Piers Sellers became the first person to conduct thermal nondestructive evaluation experiments in space, demonstrating the feasibility of a new tool for detecting damage to the reinforced carbon-carbon (RCC) structures of the Shuttle. This new tool was an EVA (Extravehicular Activity, or spacewalk) compatible infrared camera developed by NASA engineers. Data was collected both on the wing leading edge of the Orbiter and on pre-damaged samples mounted in the Shuttle s cargo bay. A total of 10 infrared movies were collected during the EVA totaling over 250 megabytes of data. Images were downloaded from the orbiting Shuttle to Johnson Space Center for analysis and processing. Results are shown to be comparable to ground-based thermal inspections performed in the laboratory with the same type of camera and simulated solar heating. The EVA camera system detected flat-bottom holes as small as 2.54cm in diameter with 50% material loss from the back (hidden) surface in RCC during this first test of the EVA IR Camera. Data for the time history of the specimen temperature and the capability of the inspection system for imaging impact damage are presented.

This paper will discuss an infrared camera inspection system that has been developed to allow astronauts to demonstrate the ability to inspect reinforced carbon-carbon (RCC) components on the space shuttle as part of extra-vehicular activities (EVA) while in orbit. Presented will be the performance of the EVA camera system coupled with solar heating for inspection of damaged RCC specimens and NDE standards. The data presented was acquired during space shuttle flights STS-121 and STS-115 as well during a staged EVA from the ISS. The EVA camera system was able to detect flatbottom holes as small as 2.54cm in diameter with 25% material loss. Results obtained are shown to be comparable to ground-based thermal inspections performed in the laboratory using the same camera and simulated solar heating. Data on both the time history of the specimen temperature and the ability of the inspection system to image defects due to impact will likewise be presented.

Designed to fulfill a critical inspection need for the Space Shuttle Program, the EVA IR Camera System can detect crack and subsurface defects in the Reinforced Carbon-Carbon (RCC) sections of the Space Shuttle s Thermal Protection System (TPS). The EVA IR Camera performs this detection by taking advantage of the natural thermal gradients induced in the RCC by solar flux and thermal emission from the Earth. This instrument is a compact, low-mass, low-power solution (1.2cm3, 1.5kg, 5.0W) for TPS inspection that exceeds existing requirements for feature detection. Taking advantage of ground-based IR thermography techniques, the EVA IR Camera System provides the Space Shuttle program with a solution that can be accommodated by the existing inspection system. The EVA IR Camera System augments the visible and laser inspection systems and finds cracks and subsurface damage that is not measurable by the other sensors, and thus fills a critical gap in the Space Shuttle s inspection needs. This paper discusses the on-orbit RCC inspection measurement concept and requirements, and then presents a detailed description of the EVA IR Camera System design.

In November 2004, NASA's Space Shuttle Program approved the development of the Extravehicular (EVA) Infrared (IR) Camera to test the application of infrared thermography to on-orbit reinforced carbon-carbon (RCC) damage detection. A multi-center team composed of members from NASA's Johnson Space Center (JSC), Langley Research Center (LaRC), and Goddard Space Flight Center (GSFC) was formed to develop the camera system and plan a flight test. The initial development schedule called for the delivery of the system in time to support STS-115 in late 2005. At the request of Shuttle Program managers and the flight crews, the team accelerated its schedule and delivered a certified EVA IR Camera system in time to support STS-114 in July 2005 as a contingency. The development of the camera system, led by LaRC, was based on the Commercial-Off-the-Shelf (COTS) FLIR S65 handheld infrared camera. An assessment of the S65 system in regards to space-flight operation was critical to the project. This paper discusses the space-flight assessment and describes the significant modifications required for EVA use by the astronaut crew. The on-orbit inspection technique will be demonstrated during the third EVA of STS-121 in September 2005 by imaging damaged RCC samples mounted in a box in the Shuttle's cargo bay.

Analysis of thermal data requires the processing of large amounts of temporal image data. The processing of the data for quantitative information can be time intensive especially out in the field where large areas are inspected resulting in numerous data sets. By applying a temporal compression technique, improved algorithm performance can be obtained. In this study, analysis techniques are applied to compressed and non-compressed thermal data. A comparison is made based on computational speed and defect signal to noise.

Cold plates are critical for cooling electronic systems in the shuttle. As a result of the environmental conditions in which they operate, water can condense between them and a support shelf. In some cases, this water results in intergranular corrosion in the face sheet. If the intergranular corrosion sufficiently penetrates the face sheet, a coolant leak could occur and jeopardize cold plate operation. This paper examines techniques for detecting and characterizing the intergranular corrosion, to enable recertification of cold plates that have been in operation for 15 plus years. Intergranular corrosion was artificially induced in the face sheets of a series of cold plate specimens using an electrochemical process. Some of the cold plate specimens were separated for destructive characterization of the extent of corrosion produced by the electrochemical process and to insure the induced corrosion was intergranular. The rest of the specimens were characterized nondestructively using several techniques. X-ray tomography and ultrasonic techniques provided the best indication of corrosion in these specimens and will be the focus of this paper. An x-ray tomography technique was shown to be the most effective technique for characterizing depth of the intergranular corrosion. From these measurements, corrosion profile maps were developed that were consistent with subsequent destructive evaluations of the specimens. This enabled the assessment of NDE (ondestructive evaluation) standards to evaluate the viability of other NDE techniques. Due to system constraints, a different technique must be used to inspect an entire cold plate. An ultrasonic technique was shown to be very reliable for detection of corrosion in the unbacked regions of the face sheet. The ultrasonic technique was performed in an alcohol bath to avoid additional corrosion during the NDE evaluation. A pulse echo technique that focuses on the RMS value of the signal is shown to be very sensitive to the presence of intergranular corrosion.

The presence of cracks significantly decreases the structural integrity of thin metal sheets used in aerospace applications. Thermographic detection of surface temperature variations due to these cracks is possible after external heating. An approximate line source of heat is used to produce an inplane flow of heat in the sheet. A crack in the sheet perturbs the inplane flow of heat and can be seen in an image of the surface temperature of the sheet. An effective technique for locating these perturbations is presented which reduces the surface temperature image to an image of variations in the inplane heat flow. This technique is shown to greatly increase the detectability of the cracks. This thermographic method has advantages over other techniques in that it is able to remotely inspect a large area in a short period of time. The effectiveness of this technique depends on the shape, position and orientation of the heat source with respect to the cracks as well as the extent to which the crack perturbs the surface heat flow. The relationship between these parameters and the variation in the heat flow is determined both by experimental and computational techniques. Experimental data is presented for through-the-thickness, subsurface and surface EDM notches. Data for through-the-thickness fatigue cracks are also presented.

Some of the applications to materials evaluation and property determination of thermographic NDE using digital postprocessing of sequences of thermograms are demonstrated. A generic description is given of the steps used in postprocessing for obtaining material property values.
