Assembly is the capstone process for product realization where component parts and subassemblies are integrated together to form the final products. As product variety increases due to the shift from mass production to mass customization, assembly systems must be designed and operated to handle such high variety. In this paper we first review the state of the art research in the areas of assembly system design, planning and operations in the presence of product variety. Methods for assembly representation, sequence generation and assembly line balancing are reviewed and summarized. Operational complexity and the role of human operators in assembly systems are then discussed in the context of product variety. Challenges in disassembly and remanufacturing in the presence of high variety are presented. We then conjecture a future manufacturing paradigm of personalized products and production and discuss the assembly challenge for such a paradigm. Opportunities for assembly system research are summarized at the end of the paper.

Laser welding becomes more and more important for body in white assembly in automotive industry. But even if the modern technology offers a lot of new possibilities, laser welding of zinc-coated sheet metal is still a challenge – special effort is necessary to produce acceptable weld seams in the lap joint configuration. Already existing concepts oftentimes lead to enlarged process chains and additional costs. Therefore, this paper presents an alternative approach for laser welding of zinc-coated sheet metal with the objective to guarantee high quality laser welding and to save costs. Moreover, first results of welding experiments are shown.

To remain competitive, companies have to fulfil the requirements of their customers for individualised products of high quality. Thus, they have to become capable of managing the continuously rising number of product variants, especially in assembly planning. As the current variant management concepts are not adequate, this paper deals with a novel approach towards an integrated consideration of all required product and process variants. A generalised product description that can be enhanced with assembly features represents an optimal initial point for assembly planning. The implementation of so-called variant junctions allows for the regard of variants within the planning of the required assembly processes.

Kurzfassung Infolge der Verschärfung der internationalen Marktsituation werden fast alle Branchen gezwungen, ihre Produktpalette durch Varianten zu vergrößern und die Zeitspanne zwischen den Modellwechseln zu verkürzen. Daher müssen Standards konzipiert werden, die es zulassen, Varianten in Form von wieder verwendbaren Strukturen (Templates) abzulegen, und den Prozess des Simultaneous Engineering unterstützen. Aus diesem Grunde sind in der Konstruktion und Prozessplanung Strukturen zu erarbeiten, die es ermöglichen, Produkt- und Prozessvarianten abzubilden, die im optimalen Fall auch miteinander dynamisch gekoppelt sind.

As assembly process planning fulfils the main function of connecting product design to production simulation and thus, the production system itself, a feasible software solution is needed to support this process. Thus, a novel concept is presented that aims at improving the integration of digital product design and assembly planning by introducing a consistent data structuring. This approach helps to reduce redundant tasks and supports the continuous data exchange. It is based on the use of assembly features, i.e. pre-defined geometry elements that contain additional technological information. The prototypical implementation of the concept focuses on the use of commercially available software tools, expanding them with additional functionality for the application of assembly features. The feature-based concept has been tested with a scenario from the automotive supplier industry. For the considered assembly, a comparison between the conventional and the feature-based planning approach is presented in the paper. It points out that the major advantages of the developed concept can be seen in an improved data consistency as well as a higher level of efficiency within the planning activities.

Product assembly as well as disassembly is often carried out by workers who have been trained and are flexible with respect to the different variants, delivery dates and changing lot sizes. Though there has been a strong tendency to mechanize and automate production during the last years many operations in assembly and disassembly are still very often performed manually. Furthermore there might be an increase in manually operated assembly or disassembly as a result of product equipment investments with shorter usage time. This keynote paper deals with the state of practice as well as the tendencies in product and production technology and the influence of markets. Another question is going to be the use of information technology on the shop floor level and between the shop floor and other levels within a company as well as the customers. Therefore industrial engineering is increasingly dealing with the influence of organization and structuring of production processes.

Kurzfassung Die Fabrik der Zukunft, vor zehn oder fünfzehn Jahren ein gängiges Schlagwort, ist in vielen der publizierten Varianten eher Zukunft geblieben und wurde so nicht zur Gegenwart. Die Fabrik der Gegenwart ist dennoch anders geworden, die Veränderungen kamen jedoch mehr von außen, der interne Wandel ist die Antwort auf diese Veränderungen. Die Fabrik ist nicht mehr ein abgegrenzter Ort, an dem aus Rohmaterial und Halbzeug das Endprodukt gefertigt wird. Die Endprodukte entstehen vielmehr in einem vielstufigen Netzwerk, räumlich verteilt und vielfach differenziert. Jede Fabrik ist wie ein Knoten in einem umfassenden Netzwerk. Die Begrenzung dieses Netzwerks ist geprägt durch die Sicht auf die jeweilige Problemstellung – unternehmerisch, technologisch, markt- oder kundenbezogen.

Measurement technologies are mandatory in different manufacturing technologies and can be found in all phases of the product life cycle. Often there are a lot of parameters that influence process quality. The limitations of sensor-based measuring methods with which quality-affecting quantities can be detected are also unknown. Therefore, quality loops are needed to react to imperfections at an early stage and to minimize the reject rate. A large, up to now incompletely examined field is the influence of surface contaminations on subsequent processes such as adhesive bonding, coating, soldering, welding, hardening, etc. As an example the paper will concentrate on a hardening process succeeding a machining process.

At present armatures and cores in electromagnetic contactor systems consist of soft-iron, soft-magnetic castings or stampings fixed with rivet joints. To guarantee the reliability of the product, it is necessary to integrate a remanence air gap into the magnet system. Today’s state-of-the-art technologies for integrating the remanence air gap lead to high production costs and tolerance problems. To avoid these problems, an innovative high-performance process was developed using a nonmagnetic foil for realizing the remanence air gap. Because of the high demands on the lifespan of the contactors and the critical function of the foil, special attention has to be paid to bonding. Prior to bonding, surface cleanliness has to be guaranteed. To accomplish this task, a cleanliness examination system is being developed consisting of an image processing system and an analytical measurement method. The image processor detects whether or not residues are present and provides the subsequent modified spectroscopy method with a priori information concerning the character of the residue and its location. Out of the analysis of the identified region an objective index is generated describing the extent of contamination. The analysis results support the decision whether or not the foil may be bonded to the armature’s surface.

19. Distributed model management system for material flow simulation

Several concepts to increase the efficiency of modelling processes for simulation such as the use of specialised simulation tools, model integration, implementation of reference models and model reuse are discussed. Systems similar to existing model management systems (MMS) are postulated for simulation of production systems. A prototype MMS for material flow simulation is presented by describing its distributed architecture, its application during the modelling process and as an optimisation tool. Substantial advantages of this new MMS are the support of distributed planning teams and a higher efficiency of the modelling process by multiple use of simulation models. Finally, experience from an industrial test phase is discussed and requirements for the industrial operation of the system are derived.

In recent years, the progress of simulation technology led to modeling software showing a very high level of perfection and functionality. However the expense of modeling has held the number of users lower than original expectations. The central idea to increase acceptance is the multiple use of simulation models. Based on this perception, comprehensive strategies have been developed for three different kinds of simulation projects: small/standardized, spontaneous and large/long-running projects. These strategies are supported by tools for planning and implementation of efficient simulation projects. The methods and tools have been implemented to prove their feasibility in event-driven material flow simulation.

To run nowadays production systems in an optimized way complex and time consuming models are helpful especially if an isolated analysis of subsystems is not possible. Operating problems like scheduling and resource requirement planning need short processing times while strategic problems lead to a large number of solutions to be evaluated. This paper proposes the problems to be solved and a modeling and simulation architecture that allows the use of distributed computer resources and databases. The approach of separated modeling and simulation allows a better performance. By a distinct example it is shown how this approach can be used for the optimization of storage using the eventdriven material flow simulation.

The design of an assembly system leads to very difficult technical problems in which technological, functional and economical aspects must be considered. The designer's experience represents a crucial portion of the information which has to be made available. Another part of the needed information is contained in the product design, and part of it is provided by suppliers of assembly system components. Problem solving based on information incorporated in assembly features will be demonstrated using problems encountered in an existing assembly system. The characterisation of features related to assembly is a research topic at the Saarland University. Preliminary results of a contribution to feature-based CAD-systems will be presented.

Job processing on the typical shop floor is normally influenced by technical or organizational dependent disturbances. Due to growing efforts to meet the customers' demands with respect to short notice changes to orders (product variants and delivery dates), MRP-systems and subordinate shop floor control systems such as scheduling systems have to deal with these disturbances. This forms the basis for a new approach to order control systems implementing cascaded control loops starting with customers' orders and regarding the aspects of real-time rescheduling, process plan alternatives as well as simulating the impacts on future machining and delivery shop order sequences. Reactions to disturbances are offered by a knowledge-based module. This paper describes a concept to help solve the problems encountered by the subcontractor. This concept is based upon a hierarchically organized distributed computer network enabled to reorganize itself in case of a computer or interface failure.

The reuse of production equipment represents a promising approach to saving investment costs. Therefore, more and more companies are taking the topic of reuse into consideration. However, there are also risks and disadvantages concerning the reuse of old production equipment. In some cases, reusing old equipment can eventually be more expensive than buying new resources. Therefore, an adequate reuse assessment is necessary. Not only technical factors and investment costs have to be considered, life cycle aspects such as energy consumption play a crucial role as well. In this paper, an approach to a risk-reduced reuse of old equipment is presented.

Kurzfassung Die Minimalmengenkühlschmier (MMKS)-Technologie ist heute in weiten Bereichen der industriellen Fertigung als beherrschte und Kosten senkende Bearbeitungsmethode eingeführt worden. Unbeantwortet bleibt bislang die Frage, in welchem Ausmaß Schmierstoffe auf der erzeugten Oberfläche verbleiben. Dieser Fragestellung wird in dem vorliegenden Beitrag am Beispiel einer MMKS-Wälzstoßbearbeitung nachgegangen. Basis der Untersuchung ist der Prototyp eines infrarotspektroskopischen Messsystems, welches seine Leistungsfähigkeit schon an nass bearbeiteten Werkstücken unter Beweis gestellt hat.

Factories that are flexible in production and cost-efficient are needed. But obviously, it is not so easy to plan/realise such factories — the complexity of the task increases with every additional (product) variant to be considered. All fields of the production engineering process are affected by the above-mentioned complexity problem. But, this paper only deals with shortcomings/challenges within the first steps of production planning. Future planning experts need suitable concepts to perform their tasks in an easier, faster and more precise manner. The transparency within production planning has to be improved in order to simplify decision making.

- Abstract
Mein Beitrag geht auf eine Zusammenarbeit mit dem iwb zuruck, die ich bereits Anfang der 80er Jahren aus meiner damaligen Position in der Siemens AG Erlangen startete. Zu den Aufgaben meiner Abteilung gehorte das Thema der Roboter Off-LineProgrammierung. Das Ziel war die Entwicklung eines SW-Paketes hierzu, das in die Produktpalette der Automatisierungstechnik integriert werden konnte. Wir wollten nicht von der Basis beginnen, sondern haben mit Herrn Milberg eine Ubernahme von USIS vertraglich vereinbart. (Ich erinnere mich, dass Herr Milberg schon damals einen unauffalligen BMW fuhr, der allerdings sehr hoch motorisiert war.) Herr Wrba hat dann den Transfer des Know-how durchgefuhrt. Er kann sich sicher noch erinnern, tagelang in den Siemens-Labors in Erlangen meine Mitarbeiter in die Innereien eingefuhrt zu haben.

In this article the concept and a prototype of a feature based integrated tolerance support system is described. The system consists of a “functional view” and a “manufacturing view” onto the tolerances. The “functional view” supports the designer finding appropriate solutions concerning dimensions and tolerances for certain functions like “bearing seat” or “transfer torque”. The “manufacturing view” contains information about the feasibility, production cost and time of a tolerance. This knowledge based on experiments is stored in a SQL database. The manufacturing information is given to the designer and he/she can alter his/her decisions in a very early phase of the design process if problems arise. Implementation platform of the fully CAD integrated support system is CoCreate’s SolidDesigner.

- Abstract
Die Unternehmen mussen sich in der jungsten Vergangenheit einem besonders tiefgreifenden Wandel des Marktes anpassen. Wahrend in den zuruckliegenden Jahren der Markt uberwiegend die angebotenen Produkte abnahm, besonders in der Phase der ausgepragten Befriedigung des Grundbedarfs, ist es heute notwendig, den Kundenwunsch zu treffen. Dieser Trend hat zu dem Zwang gefuhrt, die Entwicklung und die Produktion von Konsum- und Investitionsgutern dem Kundenwunsch anzupassen. Andernfalls werden die notwendigen betriebswirtschaftlichen Ziele der Unternehmen nicht mehr erreicht werden konnen. Neben der innerbetrieblichen Flexibilisierung der Werkzeuge, Verfahren und Ablaufe gehort hierzu auch eine starkere Zusammenarbeit der Unternehmen, um die teilweise nur bei entsprechender Auslastung der Ressourcen mogliche Wirtschaftlichkeit zu erzielen. Diesen an der Organisation, der Konstruktion und Fertigung und den Informationsmitteln angreifenden Ansatzen dient die Einfuhrung und Erweiterung der „Rechnerintegrierten Fabrik (CIM)“.
