The automotive industry is one of the most demanding sectors of all manufacturing industries due to its competitiveness. It is necessary to innovate through the implementation of automated and robotic equipment, leading to cycle time and labor cost reduction. This work aims to design semi-automatic equipment to assemble cabling connectors used in the automotive sector, replacing a manual process currently taking place in an automotive components company. In the proposed equipment, the operator places a connector in the equipment, and the components (pins and seals) are automatically inserted. A vision sensor with artificial intelligence then confirms the correct application. The equipment operation defined as Finite Element Method (FEM) was applied for structural verification; the materials and fabrication processes were detailed; the associated costs were calculated, and the equipment subsets were validated. The design was successfully accomplished, and the imposed requirements were fulfilled, with significant advantages over the current process, providing new knowledge on how semi-automatic systems can be deployed to enhance the productivity and quality of manufacturing processes. The design principles and insights gained from this work can be applied to other automation challenges, particularly where manual processes need to be replaced by more efficient semi-automatic or automatic systems. The modularity of the overall solution and the design concepts of the component inserter, component feeder, and assembly process allow for its use in different assembly scenarios beyond the automotive sector, such as electronics or aerospace, providing a contribution to increased competitiveness and survival in the global market.

Market competitiveness drives the electric motors industry, which in turn necessitates the selection of optimal production scenarios, particularly in the context of packaging. This is crucial for maintaining competitiveness and meeting the rigorous quality and logistical demands that are characteristic of this industry. This paper presents a systematic analysis of the packaging production chain for electric motors, employing the SAPEVO-M method as a decision aid tool. The study examines various strategic options, including outsourcing and internalizing processes, with a particular focus on their impacts on logistics, quality control, and overall supply-chain efficiency. The research conducts a comprehensive evaluation of these strategies to ascertain the most effective approach for managing the complexities of packaging production. The SAPEVO-M method facilitated a structured decision-making process, allowing for the aggregation and prioritization of diverse criteria such as cost, quality, flexibility, environmental impact, and supply risk. A sensitivity analysis was performed to validate the robustness of the decision-making outcomes under varying alternatives. The findings highlight the benefits of internalizing certain processes, particularly the assembly (with a score of 43.27%), to gain direct control over production variables, leading to enhanced operational efficiency and product competitiveness. This paper contributes to the literature by demonstrating the application of MCDA in enhancing strategic decisions within the electric motors industry, providing insights for analyzing other manufacturing factors in the improvement of supply-chain processes.

Automotive industries require constant technological development and the capacity to adapt to market needs. Hence, component suppliers must be able to adapt to persistent trend changes and technical improvements, acting in response to customers’ expectations and developing their manufacturing methods to be as flexible as possible. Concepts such as layout flexibility, management of industrial facilities, and building information modeling (BIM) are becoming ever more addressed within the automotive industry in order to envision and select the necessary information exchanges. Given this question and based on the gap in the literature regarding this subject, this work proposes a solution, developing a novel tool that allows the monitoring and assignment of newer/relocated equipment to the switchboards within a given industrial plant. The solution intends to increase the flexibility of production lines through the assessment, analysis, improvement, and reorganization of the electrical load distribution to develop projects accurately implying layout changes. The tool is validated with an automotive manufacturer. With the implementation of this open-source tool, a detailed electrical flow management system is accomplished, and it has proven successful and essential in raising levels of organizational flexibility. This has guaranteed the company’s competitiveness with effective integrated administration methods and tools, such as a much easier study upon inserting new/relocated equipment without production line breaks.

Strategies for obtaining deep slots in soft materials can vary significantly. Conventionally, the tool travels along the slot, removing material mainly with the side cutting edges. However, a “plunge milling” strategy is also possible, performing the cut vertically, taking advantage of the tip cutting edges that almost reach the center of the tool. Although both strategies are already commonly used, there is a clear gap in the literature in studies that compare tool wear, surface roughness, and productivity in each case. This paper describes an experimental study comparing the milling of deep slots in AA7050-T7451 aluminum alloy, coated with a novel DLCSiO500W3.5O2 layer to minimize the aluminum adhesion to the tool, using conventional and plunge milling strategies. The main novelty of this paper is to present a broad study regarding different factors involved in machining operations and comparing two distinct strategies using a novel tool coating in the milling of aeronautical aluminum alloy. Tool wear is correlated with the vibrations of the tools in each situation, the cycle time is compared between the cases studied, and the surface roughness of the machined surfaces is analyzed. This study concludes that the cycle time of plunge milling can be about 20% less than that of conventional milling procedures, favoring economic sustainability and modifying the wear observed on the tools. Plunge milling can increase productivity, does not increase tool tip wear, and avoids damaging the side edges of the tool, which can eventually be used for final finishing operations. Therefore, it can be said that the plunge milling strategy improves economic and environmental sustainability as it uses all the cutting edges of the tools in a more balanced way, with less global wear.

Injection moulds are crucial to produce plastic and lightweight metal components. One primary associated challenge is that these may suffer from different types of failures, such as wear and/or cracking, due to the extreme temperatures (T), thermal cycles, and pressures involved in the production process. According to the intended geometry and respective needs, mould manufacturing can be performed with conventional or non-conventional processes. This work focuses on three foremost alloys: AMPCO® (CuBe alloy), INVAR-36® (Fe-Ni alloys, Fe-Ni36), and heat-treated (HT) steels. An insight into the manufacturing processes’ limitations of these kinds of materials will be made, and solutions for more effective machining will be presented by reviewing other published works from the last decade. The main objective is to provide a concise and comprehensive review of the most recent investigations of these alloys’ manufacturing processes and present the machinability challenges from other authors, discovering the prospects for future work and contributing to the endeavours of the injection mould industry. This review highlighted the imperative for more extensive research and development in targeted domains.

Logistics and the supply chain are areas of great importance within organizations. Due to planning gaps, an increase in extra and unnecessary transport costs is usually observed in several companies due to their commercial commitments and need to comply with the delivery time and the batch quantity of products, leading to a negative economic impact. Thus, the objective of this work was to adjust an optimization model to maximize the shipments usually carried out by the companies. To validate the model, an automotive components manufacturer was selected, allowing us to apply the model to a real case study and evaluate the advantages and drawbacks of this tool. It was found that the company to validate the model exports most of its products, and most pallets sent are not fully optimized, generating excessive expense for the company in terms of urgent transport. To solve this problem, two mathematical optimization models were used for the company’s current reality, optimizing the placement of boxes per pallet and customer. With the use of the new tool, it was possible to determine that five pallets should be sent to the customer weekly, which correspond to their needs, and that have the appropriate configurations so that the pallet is sent completely.

Build-up-edge (BUE), high-temperature machining and tool wear (TW) are some of the problems associated with difficult-to-machine materials for high-temperature applications, contributing significantly to high-cost manufacturing and poor tool life (TL) management. A detailed review of non-traditional machining processes that ease the machinability of INCONEL®, decrease manufacturing costs and suppress assembly complications is thus of paramount significance. Progress taken within the field of INCONEL® non-conventional processes from 2016 to 2023, the most recent solutions found in the industry, and the prospects from researchers have been analysed and presented. In ensuing research, it was quickly noticeable that some techniques are yet to be intensely exploited. Non-conventional INCONEL® machining processes have characteristics that can effectively increase the mechanical properties of the produced components without tool-workpiece contact, posing significant advantages over traditional manufacturing.

Machining INCONEL® presents significant challenges in predicting its behaviour, and a comprehensive experimental assessment of its machinability is costly and unsustainable. Design of Experiments (DOE) can be conducted non-destructively through Finite Element Analysis (FEA). However, it is crucial to ascertain whether numerical and constitutive models can accurately predict INCONEL® machining. Therefore, a comprehensive review of FEA machining strategies is presented to systematically summarise and analyse the advancements in INCONEL® milling, turning, and drilling simulations through FEA from 2013 to 2023. Additionally, non-conventional manufacturing simulations are addressed. This review highlights the most recent modelling digital solutions, prospects, and limitations that researchers have proposed when tackling INCONEL® FEA machining. The genesis of this paper is owed to articles and books from diverse sources. Conducting simulations of INCONEL® machining through FEA can significantly enhance experimental analyses with the proper choice of damage and failure criteria. This approach not only enables a more precise calibration of parameters but also improves temperature (T) prediction during the machining process, accurate Tool Wear (TW) quantity and typology forecasts, and accurate surface quality assessment by evaluating Surface Roughness (SR) and the surface stress state. Additionally, it aids in making informed choices regarding the potential use of tool coatings.

The following work aims to show how a combination of continuous improvement (CI) and Lean tools can reduce waste and process variability along an air-conditioned pipe production line (PL), calculate its capacity, and improve its efficiency to achieve the expected productivity. A variability study focused on the PL’s balancing was conducted to identify and reduce possible bottlenecks, as well as to evaluate the line’s real capacity. Several layout improvements were made to upgrade the line’s operational conditions and reduce unnecessary movements from the workers. The Constant Work-In-Progress (CONWIP) methodology was also applied to ease the component’s production management in the preparation stage. Additional modifications were implemented to support production and to contribute to the increases in efficiency, quality, and safety on the line. The results revealed an increase in the line’s capacity, associated with an efficiency rise from 28.81% to 47.21% from February to June 2023. The overall equipment effectiveness (OEE) in the same period increased by 18%. This demonstrates that, by interactively applying a mix of tools and methodologies, it is possible to achieve better performance of production lines. This knowledge can help scholars and practitioners to apply the same set of tools to solve usual problems in cell and production lines with performance below expectations.

This work aims to obtain recycled carbon fibre and develop an application for this new material. The carbon fibres were obtained by recycling aerospace prepreg waste via the pyrolysis process. The recycled fibres were combined with an Araldite LH5052/Aradur LY5053 epoxy resin/hardener system using manual lay-up and vacuum bagging processes. For comparison, the same resin/hardener system was used to produce a composite using commercial carbon fibre. The recycled and commercial composites were subjected to flexural, tensile and Mode I testing. Fracture aspects were analysed via scanning electron microscopy (SEM). The pyrolysis process did not affect the fibre surface as no degradation was observed. The fracture aspect showed a mixture of failure in the recycled composite laminate and interlaminar/translaminar failure near the surface of the commercial composite caused by flexural stress. Flexural and tensile tests showed a loss of mechanical strength due to the recycling process, but the tensile values were twice as high. The sand ladder platform was the project chosen for the development of a product made with recycled carbon fibres. The product was manufactured using the same manufacturing process as the specimens and tested with a 1243 kg car. The method chosen to design, manufacture and test the prototype sand ladder platform made of recycled carbon fibre was appropriate and gave satisfactory results in terms of high mechanical strength to bending and ease of use.

Inconel 718 is a Ni superalloy with superior mechanical properties, even at high temperatures. However, due to its high hardness and low thermal conductivity, it is considered a difficult-to-machine material. This material is widely used in applications that require good dimensional stability, making the milling process the most used in machining this alloy. The wear resulting from this process and the quality of the machined surface are still challenging factors when it comes to Inconel 718. TiAlN-based coating has been used on cutting tools with Yttrium as a doping element to improve the process performance. Based on this, this work evaluated the machined surface integrity and wear resistance of cutting tools coated using Physical Vapor Deposition (PVD) HiPIMS with TiAlYN in the end milling of Inconel 718, varying the process parameters such as cutting speed (vc), feed per tooth (fz), and cutting length (Lcut). It was verified that the Lcut is the parameter that exerts the most significant influence since, even at small distances, Inconel 718 already generates high tool wear (TW). Furthermore, the main wear mechanisms were abrasive and adhesive wear, with the development of a built-up edge (BUE) under a125 m/min feed rate (f) and a Lcut = 15 m. Chipping, cracking, and delamination of the coating were also observed, indicating a lack of adhesion between the coating and the substrate, suggesting the need for a good interlayer or the adjustment of the PVD parameters.

A production system constrained by workers and machines, where machines are not fully staffed and workers can be transferred between machines, is here considered. Previous simulation research on this type of dual resource constrained production systems assumes that machines are fully reliable. However, this is questionable in most practical situations. Discrete event simulation is used as research method to assess the impact of machine failures on where to transfer workers. Experimentation was carried out for different levels of machine availability, worker utilization and worker assignment rules. Results show that the modified operation due date rule for worker assignment improves tardiness related performance for all production situations considered. This rule shifts between a focus on completing jobs on time and a focus on speeding up jobs with short processing time. Results further show that ignoring the machine state at worker assignment may lead to significant performance deterioration. For a machine availability of 97% and a worker utilization of 90%, a deterioration between 101% and 416% on the percentage of tardy jobs was observed, compared to scenarios where machines are always available. However, if the machine state is considered, deterioration ranges only between 11% and 30% under the same conditions. This highlights the need to considered machine availability at worker assigment.

Both the Lean philosophy and occupational safety and health have been widely studied, although this has usually been carried out independently. However, the correlation between Lean and occupational safety and health in the industrial context is still underexplored. Indeed, Lean tools can be applied to ensure the best safety environment for workers in each kind of manufacturing process, and this deserves to be studied. The study described here aims to understand the influence of each of a set of four Lean tools used in an industrial context with a strong manual labor component, seeking to determine the influence of each of these Lean tools on the increase in safety obtained through their application. For this purpose, four Lean tools that are quite commonly applied are selected, taking into account previously presented work that pointed to the positive influence of the application of each of these tools on worker safety: total productive maintenance system, Gemba walk, visual management and Yokoten. This study aims to apply these Lean tools and to analyze their impact on productivity, and then, on the safety of a company selected as a target in order to validate the concept. For this purpose, a new tool is created. In the first instance, the tool analyzes the current state of the productive process and the safety level through the study of the risk levels detected in the plant. In terms of productivity results, a reduction between 7% and 12% in cycle time is achieved in four areas of the plant. The feedback from employees showed increased satisfaction with the processes’ simplification. To conclude, a 50% reduction in the number of work accidents per month is observed as a result of the implementation of Lean tools. The influence of the selected Lean tools on increasing both productivity and safety is clear, and our results prove the selection of tools to be largely adequate.

With a view to maintaining the competitiveness required by the market, the automotive industry strongly encourages its suppliers to develop new production methods and technologies capable of reducing the costs of produced products, ensuring the necessary quality, and increasing flexibility, with a view to responding more easily to the customization of the products that the market increasingly demands. The main goal of this work was to increase the flexibility and productivity of equipment capable of producing the first subset that constitutes the product commonly known as the Bowden cable. To this end, the design science research methodology was used, which was understood as the most effective in describing scientific work related to the improvement of existing systems. Bowden cables are cables that activate various devices in the car, such as opening doors, moving window glasses, and adjusting some car seats, among others. The work consisted of integrating several operations usually carried out for the manufacture of the referred subset, reducing logistics operations and manual work, increasing operator safety, and increasing the production rate and flexibility of the equipment, by reducing the setup time. For this purpose, new mechanical concepts were developed, and automation was applied, which resulted in a completely new concept, able to fulfill all the objectives initially set. It should be noted here that the new equipment allowed a production rate of 1140 p/h, when the initial objective was 1100 p/h; it requires an investment of only around EUR 55,000 (easy return on investment), occupies only 11.6 m2, and has reinforced safety systems to avoid workers’ injuries, an aspect that is very important in this type of equipment, where operators deal with cutting systems and high temperatures. The dissemination of this concept could help other researchers to easily find solutions to certain problems that they face in the development of modern equipment. The main contributions of this paper are the novel concepts created to overcome some process difficulties, which can be used for a wide range of other processing situations with similar difficulties. The solutions proposed allow a decrease in the cycle time, present high flexibility, save workshop space, and are affordable in terms of global cost.

To ensure the safety of passengers concerning virus propagation, such as COVID-19, and keep the turnaround time at low levels, airlines should seek efficient aircraft boarding strategies in terms of both physical distancing and boarding times. This study seeks to analyze the impact of different boarding strategies in the context of the International Air Transport Association’s recommendations during the pandemic to reduce interference and physical contact between passengers in airplanes. Boarding strategies such as back-to-front, outside-in, reverse pyramid, blocks, Steffen, and modified optimal have been tested in this context. This study extends the previous literature using discrete event simulation to evaluate the impact of the occupation of the middle seat by family members only. This study also analyses the impact of having passengers carrying hand luggage and priority passengers on the performance of these strategies concerning boarding times. In general, the simulation results revealed a 15% improvement in boarding times when the reverse pyramid strategy is used compared to a random strategy, which essentially results from a reduction in the boarding interferences between passengers. The results also show that Steffen’s strategy is the best performing, while the blocks strategy results in the worst performance. This study has practical implications for airline companies concerning both operation efficiency and passenger safety.

Due to chlorine’s ability to kill bacteria and fungi through a chemical reaction, chlorine solutions are commonly used to clean and disinfect numerous public facilities, although these actions are also dependent to the equipment present in those facilities. Accordingly, the interest in studying its effect when in contact with different materials is obvious. This study was carried out through accelerated degradation tests and various analysis methods (optical microscope, scanning electron microscope, and tensile tests). The objective was to observe the wear presented by three polymeric materials, polyvinyl chloride (PVC), high-density polyethylene (HDPE), and polypropylene (PP), when exposed to chlorine’s action in swimming pools and drinking water treatment plants. The resulting effect depends on the chlorine content and the type of contact between the chemical agent and the material. The aim was to select the material less likely to be affected by chlorine through tests and analyses, allowing a longer component life. The use of certain more resistant polymeric materials can drastically reduce maintenance, reducing fundamental factors such as costs, the downtime of municipal facilities, and also the risk to public health. It was concluded that PVC has the most stable behaviour overall when in contact with chlorine solutions.

Inconel 718 is a highly valued material in the aerospace and nuclear industries due to the fact of its exceptional properties. However, the processing of this material is quite difficult, especially through machining processes. Machining this material results in rapid tool wear, even when low material removal rates are considered. In this study, instrumented turning experiments were employed to evaluate the machinability of Inconel 718 alloy using PCBN tools while assessing the usage of two distinct binder phases, TiN and TiC, for those cutting tools. It was found that the tool life was highly sensitive to the cutting speeds but also affected by the workpiece mechanical properties. At lower cutting speeds, notch wear significantly impacted the tool integrity, whereas at higher cutting speeds, flank wear was the primary failure mode of the tool. The flank wear of the tools with TiN-based binder outperformed TiC by almost 30%, presenting a more consistent behavior when machining.

Microscale abrasion has been intensively used to study the wear behavior o several hard coatings, enabling the observation of different wear mechanisms. Recently, a study arguing whether the surface texture of the ball could influence the dynamics of abrasive particles throughout the contact was presented. In this work, the influence of the abrasive particles concentration able to change the texture of the ball was studied to understand its influence on the wear modes—rolling or grooving. Thus, tests were carried out using samples with a thin coating of TiN, deposited using the Physical Vapor Deposition (PVD) technique, and AISI 52100 steel balls etched over 60 s to induce a change in their texture and roughness were used. Three abrasive slurries were prepared with black silicon carbide (SiC) particles (average particle size of 4 μm) with different concentrations, 0.25, 0.35, and 0.45 g/cm3. The rotation speed used in the tests was 80 rpm and the normal loads applied in the study were 0.2 N and 0.5 N, and 1 N. After the wear tests, the coated samples and tracks on the surface of the balls were observed by SEM and 3D microscopy to understand the abrasive particle dynamics, evaluating the wear mode transition as well as the function of both applied load and slurry concentration. The tracks in the balls showed particles embedded on their surface. A lower concentration of abrasion was conducted to higher specific wear rate. Moreover, a predominant two-body wear mechanism was induced when the abrasive concentration was increased. There was an increase in the roughness of the scar and the surface of the balls with an increase in the abrasive particles’ concentration.

Composite materials such as Fiber Metal Laminates (FMLs) have attracted the interest of the aerospace and automotive industries due to their high strength to weight ratio, but to use them as structures it is necessary to master the manufacturing and wiring techniques of these materials. Therefore, this paper aims to address and summarize the drilling and milling processes in FMLs based on a literature review of papers published from 2000 to 2023. Parameters used in multi-material manufacturing and machining such as drilling and milling, tool geometry, tool coating, lubricants and coolants published by researchers were analyzed, compared and discussed. Machining process parameters related to sustainability were also analyzed. A SWOT analysis was carried out and discussed to identify opportunities for improvement in the machining process. There are opportunities to develop the surface treatment of aluminum alloys, such as testing other combinations than those already used, testing non-traditional surface treatments and manufacturing modes, and developing sustainable techniques during the FML manufacturing process. In the area of tooling, the opportunities are mainly related to coatings for tools and changing machining parameters to achieve an optimum finished part. Finally, to improve the sustainability of the process, it is necessary to test coated drills under cryogenic conditions to reduce the use of lubricants during the machining process.

Due to Inconel 718’s high mechanical properties, even at higher temperatures, tendency to work-harden, and low thermal conductivity, this alloy is considered hard to machine. The machining of this alloy causes high amounts of tool wear, leading to its premature failure. There seems to be a gap in the literature, particularly regarding milling and finishing operations applied to Inconel 718 parts. In the present study, the wear behavior of multilayered PVD HiPIMS (High-power impulse magnetron sputtering)-coated TiN/TiAlN end-mills used for finishing operations on Inconel 718 is evaluated, aiming to establish/expand the understanding of the wear behavior of coated tools when machining these alloys. Different machining parameters, such as cutting speed, cutting length, and feed per tooth, are tested, evaluating the influence of these parameters’ variations on tool wear. The sustained wear was evaluated using SEM (Scanning electron microscope) analysis, characterizing the tools’ wear and identifying the predominant wear mechanisms. The machined surface was also evaluated after each machining test, establishing a relationship between the tools’ wear and production quality. It was noticed that the feed rate parameter exerted the most influence on the tools’ production quality, while the cutting speed mostly impacted the tools’ wear. The main wear mechanisms identified were abrasion, material adhesion, cratering, and adhesive wear. The findings of this study might prove useful for future research conducted on this topic, either optimization studies or studies on the simulation of the milling of Inconel alloys, such as the one presented here.

Many municipal facilities, such as pools and drinking water treatment facilities, are subject to ongoing maintenance due to the corrosion of their metallic materials caused by chlorine, leading to high costs and a possible risk to public health. A proper study of the employed product’s effect could lead to the use of better materials, which significantly increase the lifetime of metallic equipment more attacked by corrosion, through studies evaluating their cost-effectiveness. This paper was carried out with the objective of studying the degradation of some metallic materials (AISI 316L, AISI 321 and Duplex 14462) used in the referred facilities in order to select the one that possessed a better behavior. It was observed that the introduction of some more adequate materials can drastically reduce maintenance operations, with Duplex 14462 showing the best results, ideal for greater chlorine concentrations, followed by AISI 321, which may be employed for components in less contact with chlorine, since it is more easily affordable.

The automotive industry demands high quality at very low prices. To this end, it is necessary to constantly innovate, making processes increasingly competitive, while continuing to ensure high levels of quality. Model diversification has forced the automotive industry to make its manufacturing processes more flexible, without losing competitiveness. This has been the case for car seats, where the quantities to be produced per batch are significantly lowering due to the diversity of existing models. The objective of this work was to increase the production rate of bent wires used in car seat cushions and increase the flexibility of changing wire types in production. After benchmarking the existing solutions so far, it was verified that none are capable of complying with the required production rate, while also offering the desired flexibility. Thus, it is necessary to start with a new concept of conformation of the wires used in these seat cushions. The new concept developed and integrated some of the previously known solutions, developing other systems capable of providing the desired response in terms of productivity and flexibility. To this end, new mechanical solutions and automated systems were developed, which, together with other existing ones, made it possible to design equipment that complies with all the necessary requirements. The developed concept is innovative and can be employed to other types of products in which it can be applied. The new concept developed yields a production rate of 950 parts/hour (initial goal: 800 parts/hour), features a setup time of around 30 min, ensuring the desired flexibility, and the tool costs about 90% less than traditional tools. The payback period is around 5 months, given that the equipment cost was EUR 122.000 in terms of construction and assembly, and generated a gain of EUR 280.000 in the first year of service.

This work was developed in a company that produces components, such as, Bowden cables and comfort systems for the automobile industry. The company's external logistics department was the place where the work was carried out. The constant need of urgent shippings in the company in order to comply with the delivery scheduled with its customers, leads the organization to have an unnecessary cost. This case study is no exception, and this type of costs represents about 33% of total transport costs, revealing a major negative economic impact for the company. For the analysis of urgent transport some quality tools were used to determine the root causes of the identified problem (high cost with urgent transport). The use of these quality tools, namely brainstorming, Ishikawa's diagram and Five Whys, allowed for greater involvement by employees from different areas. Thus, it was possible to share knowledge and, consequently, a more reliable analysis and identification of possible root-causes of the problem, as well as, the implementation of actions to eliminate them. With the implementation of the improvement actions, the urgent shipping costs were reduced by about 68%.

The use of disinfection and cleaning chemicals in several municipal facilities, such as swimming pools and drinking water treatment plants, causes the degradation of various types of wood, which leads to failures in equipment and the corresponding need for maintenance. This degradation creates added costs for municipalities, as well as the closure of certain facilities due to curative or preventive maintenance and, in many cases, public health issues, due to the water being contaminated with deteriorating products. Through a thorough study of the degradation effect on the products, more resistant materials can be found which are able to withstand these adversities and increase the lifespan of wood in regular contact with chemical agents. This is achievable by the determination of the cost-effectiveness of the substitute material to replace these components with alternative ones, with properties that better resist the deterioration effects promoted by aggressive environments. No studies have been found so far strictly focused on this matter. The objective of this study is to evaluate the degradation presented by two types of wood, beech and oak, which are exposed to the action of chlorine in municipal facilities. This degradation varies according to the chlorine content and the materials’ time of contact with the chemical agent, allowing the selection of new materials which will provide an extended lifetime of the components, reducing maintenance drastically, as well as costs for the facilities and the risk to public health. The performed experimental tests have shown that the oak wood has the best results regarding chlorine degradation resistance.

Due to the automotive industry’s strict demands, customers submit constant production pressure, leading to the adoption of new methodologies, techniques, and management ideas. The goal is always to minimise losses and waste. These demands also affect the maintenance department, which has to keep the balance between machines’ availability for production and ensuring that the machines’ proper running conditions translate into excellent-quality products. Thus, continuous improvement and correct management of maintenance activities are crucial for a company to maintain effective production, without defects, breakdowns, and accidents. Nevertheless, some maintenance activities should also prevent the degradation of equipment conditions in order to produce high-quality products. This paper presents an improvement of maintenance activities conducted on equipment that produces large tires. The main problems and technical difficulties of Machine Tolerance Check (MTC) activities are explored by analysing existing documents, internal knowledge, and changes to working methods. We discuss the implementation of the SMED (Single-Minute Exchange of Die) methodology in calibration procedures, as this method is commonly applied to machines’ setups to reduce downtime. At the end of the study, a 31% decrease in the duration of machine tolerance check activities was achieved, which led to a significant increase in the equipment’s availability.

Additive manufacturing is defined as a process based on the superposition of layers of materials in order to obtain 3D parts; however, the process does not allow achieve the adequate and necessary surface finishing. In addition, with the development of new materials with superior properties, some of them acquire high hardness and strength, consequently decreasing their ability to be machined. To overcome this shortcoming, a new technology assembling additive and subtractive processes, was developed and implemented. In this process, the additive methods are integrated into a single machine with subtractive processes, often called hybrid manufacturing. The additive manufacturing process is used to produce the part with high efficiency and flexibility, whilst machining is then triggered to give a good surface finishing and dimensional accuracy. With this, and without the need to transport the part from one machine to another, the manufacturing time of the part is reduced, as well as the production costs, since the waste of material is minimized, with the additive–subtractive integration. This work aimed to carry out an extensive literature review regarding additive manufacturing methods, such as binder blasting, directed energy deposition, material extrusion, material jetting, powder bed fusion, sheet laminating and vat polymerization, as well as machining processes, studying the additive-subtractive integration, in order to analyze recent developments in this area, the techniques used, and the results obtained. To perform this review, ScienceDirect, Web of Knowledge and Google Scholar were used as the main source of information because they are powerful search engines in science information. Specialized books have been also used, as well as several websites. The main keywords used in searching information were: “CNC machining”, “hybrid machining”, “hybrid manufacturing”, “additive manufacturing”, “high-speed machining” and “post-processing”. The conjunction of these keywords was crucial to filter the huge information currently available about additive manufacturing. The search was mainly focused on publications of the current century. The work intends to provide structured information on the research carried out about each one of the two considered processes (additive manufacturing and machining), and on how these developments can be taken into consideration in studies about hybrid machining, helping researchers to increase their knowledge in this field in a faster way. An outlook about the integration of these processes is also performed. Additionally, a SWOT analysis is also provided for additive manufacturing, machining and hybrid manufacturing processes, observing the aspects inherent to these technologies.

One of the most critical factors in producing plastic injection molds is the cost estimation of machining services, which significantly affects the final mold price. These services’ costs are determined according to the machining time, which is usually a long and expensive operation. If it is considered that the injection mold parts are all different, it can be understood that the correct and quick estimation of machining times is of great importance for a company’s success. This article presents a proposal to apply artificial neural networks in machining time estimation for standard injection mold parts. For this purpose, a large set of parts was considered to shape the artificial intelligence model, and machining times were calculated to collect enough data for training the neural networks. The influences of the network architecture, input data, and the variables used in the network’s training were studied to find the neural network with greatest prediction accuracy. The application of neural networks in this work proved to be a quick and efficient way to predict cutting times with a percent error of 2.52% in the best case. The present work can strongly contribute to the research in this and similar sectors, as recent research does not usually focus on the direct prediction of machining times relating to overall production cost. This tool can be used in a quick and efficient manner to obtain information on the total machining cost of mold parts, with the possibility of being applied to other industry sectors.

Wire rope manufacturing is an old industry that maintains its place in the market due to the need for products with specific characteristics in different sectors. The necessity for modernization and performance improvement in this industry, where there is still a high amount of labor dedicated to internal logistics operations, led to the development of a new technology method, to overcome uncertainties related to human behaviour and fatigue. The removal of successive yarn coils from a twisting and winding machine, as well as cutting the yarn and connecting the other end to the shaft in order to proceed with the process, constitutes the main problem. As such, a mobile automatic system was created for this process, due to its automation potential, with a project considering the design of a 3D model. This novel robotic manipulator increased the useful production time and decreased the winding coil removal cycle time, resulting in a more competitive, fully automated product with the same quality. This system has led to better productivity and reliability of the manufacturing process, eliminating manual labor and its cost, as in previously developed works in other industries.

The manufacture of automotive components requires innovative technologies and equipment. Due to the competitiveness in the sector, the implementation of automatic and robotic equipment has been vital in its development to produce the largest number of products in the shortest amount of time. Automation leads to a significant reduction in defects and enables mass production and standardization of the final product. This work was based on the need of an automotive components’ company to increase the rate of spiral cable cutting, used as protection for Bowden (control) cables. Currently, this component, used in automotive systems, is processed with simple cutting machines and cleaning machines. Based on the design science research (DSR) methodology, this work aims to develop a machine capable of performing the cutting and cleaning of two spiral cables simultaneously and automatically. The development of this machine was based on existing machines, and the biggest challenge was the implementation of a double-cutting system. The designed machine met the initial requirements, such as enabling the simultaneous cut of two spirals, being fully automatic, doubling the output over the current solution, and fully complying with the current legislation.

Currently, there is a lack of affordable and simple tools for the estimation of these costs, especially for machining operations. This is particularly true for manufacturing SMEs, in which the cost estimation of machined parts is usually performed based only on required material for part production, or involves a time-consuming, non-standardized technical analysis. Therefore, a cost estimation tool was developed, based on the calculated machining times and amount of required material, based on the final drawing of the requested workpiece. The tool was developed primarily for milling machines, considering milling, drilling, and boring/threading operations. Regarding the considered materials, these were primarily aluminum alloys. However, some polymer materials were also considered. The tool first estimates the required time for total part production and then calculates the total cost. The total production time is estimated based on the required machining operations, as well as drawing, programming, and machine setup time. A part complexity level was also introduced, based on the number of details and operations required for each workpiece, which will inflate the estimated times. The estimation tool was tested in a company setting, comparing the estimated operation time values with the real ones, for a wide variety of parts of differing complexity. An average error of 14% for machining operation times was registered, which is quite satisfactory, as this time is the most impactful in terms of machining cost. However, there are still some problems regarding the accuracy in estimating finishing operation times.

Since non-conforming parts create waste for industry, generating undesirable costs, it is necessary to set up quality plans that not only guarantee product conformity but also cut the root causes of welding defects by developing the concept of quality at origin. Due to their increasing use in automotive industry, dual phase (DP) steels have been the chosen material for this study. A quality plan for welding DP steel components by laser was developed. This plan is divided into three parts: pre-welding, during and post-welding. A quality assessment regarding mechanical properties, such as hardness, microstructure and tensile strength, was also performed. It was revealed that DP steel does not present considerable weldability problems, except for the usual softening of the heat affected zone (HAZ) and the growth of martensite in the fusion zone (FZ), and the best analysis techniques to avoid failures in these steels are finite element method (FEM), visual techniques during welding procedure and digital image correlation (DIC) for post-weld analysis.

Due to their high mechanical property values and corrosion resistance, duplex stainless steels (DSSs) are used for a wide variety of industrial applications. DSSs are also selected for applications that require, especially, high corrosion resistance and overall good mechanical properties, such as in the naval and oil-gas exploration industries. The obtention of components made from these materials is quite problematic, as DSSs are considered difficult-to-machine alloys. In this work, the developed wear during milling of the UNS S32101 DSS alloy is presented, employing four types of milling tools with different geometries and coatings. The influence of feed rate and cutting length variations on the tools’ wear and their performance was evaluated. The used tools had two and four flutes with different coatings: TiAlN, TiAlSiN and AlCrN. The cutting behavior of these tools was analyzed by collecting data regarding the cutting forces developed during machining and evaluating the machined surface quality for each tool. After testing, the tools were submitted to SEM analysis, enabling the identification of the wear mechanisms and quantification of flank wear, as well as identifying the early stages of the development of these mechanisms. A comparison of all the tested tools was made, determining that the TiAlSiN-coated tools produced highly satisfactory results, especially in terms of sustained flank wear.

Plastics injection molding is a sector that is becoming increasingly competitive due to the environmental issues it entails, pressuring consumers to reduce its use. Thus, plastics processing companies attempt to minimize costs, with the aim of increasing competitiveness. This pressure is transmitted to the mold manufacturers, as the mold conditions the equipment that it is used for, which may have significantly different amortization costs. The present work aimed to design a novel mechanism able to deal with the necessary movements in 2K injection molding in a more compact way. A novel hybrid mechanical and hydraulic movement was developed. More compact movements lead to smaller molds, which can be used on smaller injection machines, leading to reduced costs. This methodology consists of multiplying a disproportionate movement to the mold through several movements, which results in a slightly more complex, but much more compact, system for molds devoted to multi-material injected parts.

Duplex stainless steels are being used on applications that require high corrosion resistance and excellent mechanical properties, such as the naval and oil-gas exploration industry. The components employed in these industries are usually obtained by machining; however, these alloys have low machinability when compared to conventional stainless steels, usually requiring the employment of tool coatings. In the present work, a comparative study of TiAlSiN coating performance obtained by these two techniques in the milling of duplex stainless-steel alloy LDX 2101 was carried out. These coatings were obtained by the conventional direct current magnetron sputtering (dc MS) and the novel high power impulse magnetron sputtering (HiPIMS). The coatings were analyzed and characterized, determining mechanical properties for both coatings, registering slightly higher mechanical properties for the HiPIMS-obtained coating. Machining tests were performed with varying cutting length and feed-rate, while maintaining constant values for axial and radial depth of cut and cutting speed. The surface roughness of the material after machining was assessed, as well as the wear sustained by each of the tool types, identifying the wear mechanisms and behavior of these tools, as well as registering the flank wear values presented for each of the tested tools. The HiPIMS-obtained coating exhibited a very similar behavior when compared to the other, producing similar surface roughness quality. However, the HiPIMS coating exhibited less wear for higher cutting lengths, proving to be a better choice in this case, especially regarding tool life.

Copper-Beryllium alloys have excellent wear resistance and high mechanical properties, they also possess good electrical and thermal conductivity, making these alloys very popular in a wide variety of industries, such as aerospace, in the fabrication of tools for hazardous environments and to produce injection molds and mold inserts. However, there are some problems in the processing of these alloys, particularly when these are subject to machining processes, causing tools to deteriorate quite rapidly, due to material adhesion to the tool’s surface, caused by the material’s ductile nature. An assessment of tool-wear after machining Cu-Be alloy AMPCOLOY 83 using coated and uncoated tools was performed, offering a comparison of the machining performance and wear behavior of solid-carbide uncoated and DLC/CrN multilayered coated end-mills with the same geometry. Multiple machining tests were conducted, varying the values for feed and cutting length. In the initial tests, cutting force values were registered. The material’s surface roughness was also evaluated and the cutting tools’ edges were subsequently analyzed, identifying the main wear mechanisms and how these developed during machining. The coated tools exhibited a better performance for shorter cutting lengths, producing a lower degree of roughness on the surface on the machined material. The wear registered for these tools was less intense than that of uncoated tools, which suffered more adhesive and abrasive damage. However, it was observed that, for greater cutting lengths, the uncoated tool performed better in terms of surface roughness and sustained wear.

Though new manufacturing processes that revolutionize the landscape regarding the rapid manufacture of parts have recently emerged, the machining process remains alive and up-to-date in this context, always presenting itself as a manufacturing process with several variants and allowing for high dimensional accuracy and high levels of surface finish [...]

Grade P91 is a relatively new class of steel, which has received special attention from designers because it presents extremely interesting characteristics for specific applications. This steel exhibits ideal properties for demanding applications, especially involving high temperature and pressure, being employed in facilities such as power plants and other equipment, such as heat exchangers. P91 welds usually need heat treatments, which are already parameterized in the codes. However, standardized treatments are time-consuming and harmful to the environment, as they massively consume energy. Some attempts have been made in the past to reduce the time and energy spent on these treatments. This work aims to extend this study, now presenting better solutions than those obtained previously. This work presents four new conditions for the heat treatment of joints carried out on P91 steel, with a view to reducing processing time, reducing energy consumption, and an even better balance between mechanical strength and elongation after failure. Heat treatment conditions were established in which there was a loss of about 14% in Ultimate Tensile Strength (UTS), but in which a gain of about 50% in elongation was obtained, compared to welding without any treatment, but also with 10% losses in the UTS and 30% gains in elongation when compared to the solution recommended as more correct in the codes, saving a lot of time and energy in the treatment process. Thus, these solutions may be adopted in the future with gains in terms of productivity and economic and environmental sustainability.

The main purpose of this paper was to introduce procedural changes based on a type of human resources management tool using Lean Leadership (LL). We sought to determine which Lean Tools (LTs) are able to promote a rapid impact on a company; namely, we aimed to determine which LTs are able to facilitate fast and positive results for companies after their implementation, thus allowing for quick wins. This study was conducted at a medium-sized Portuguese company in the metalworking sector. Results were assessed from two surveys (involving 17 people) regarding perceptions of employee awareness in the machining area for Quality, Maintenance/Equipment, Process/Products, Leadership/Management by Objectives, and Trust and Training. The surveys were conducted at the beginning of the study and at the end of a quarterly period. LTs were used over a period of three months, thus enabling changes to the company’s manufacturing processes which could lead to improved organization, orientation, consistency and viability. Three months were considered an adequate time period to measure whether the tools were effective in the production of quick wins or not. LL allowed for greater awareness of the importance of LTs, the most important feature of which is the aggregation of all of the employees’ energies, which culminates in better operational efficiency and an increase in the employees’ overall positive perceptions of their company’s principles and mindset. The introduction of LL, as well as the implementation of 10 LTs, which are considered to be Quick-Win Tools, enabled employees to improve their perceptions of their company by 6.1%. Lean tools can be implemented quickly and are easily understood by their intended users. These benefits provide additional motivation for their use and for the achievement of highly satisfactory operating results across production areas. This study aims to identify which lean tools allow companies to obtain benefits/gains quickly. This outcome is the main contribution of this study to the scientific community and to companies. A Quick Win means a rapid improvement in a short period of time. As such, lean tools that provide Quick Wins also contribute to economic development. Due to the restricted time period imposed by the main purpose of this study, statistical analysis of the results was unfeasible.

Machining processes remain an unavoidable technique in the production of high-precision parts. Tool behavior is of the utmost importance in machining productivity and costs. Tool performance can be assessed by the roughness left on the machined surfaces, as well as of the forces developed during the process. There are various techniques to determine these cutting forces, such as cutting force prediction or measurement, using dynamometers and other sensor systems. This technique has often been used by numerous researchers in this area. This paper aims to give a review of the different techniques and devices for measuring the forces developed for machining processes, allowing a quick perception of the advantages and limitations of each technique, through the literature research carried out, using recently published works.

Additive manufacturing (AM) can be seen as a disruptive process that builds complex components layer upon layer. Two of its distinct technologies are Selective Laser Melting (SLM) and Electron Beam Melting (EBM), which are powder bed fusion processes that create metallic parts with the aid of a beam source. One of the most studied and manufactured superalloys in metal AM is the Ti–6Al–4V, which can be applied in the aerospace field due to its low density and high melting point, and in the biomedical area owing to its high corrosion resistance and excellent biocompatibility when in contact with tissues or bones of the human body. The research novelty of this work is the aggregation of all kinds of data from the last 20 years of investigation about Ti–6Al–4V parts manufactured via SLM and EBM, namely information related to residual stresses (RS), as well as the influence played by different heat treatments in reducing porosity and increasing mechanical properties. Throughout the report, it can be seen that the expected microstructure of the Ti–6Al–4V alloy is different in both manufacturing processes, mainly due to the distinct cooling rates. However, heat treatments can modify the microstructure, reduce RS, and increase the ductility, fatigue life, and hardness of the components. Furthermore, distinct post-treatments can induce compressive RS on the part’s surface, consequently enhancing the fatigue life.

Additive manufacturing allows for a great degree of design freedom and is rapidly becoming a mainstream manufacturing process. However, as in all manufacturing processes, it has its limitations and specificities. Equipping engineers with this knowledge allows for a higher degree of optimization, extracting the most out of this technology. Therefore, a specific part design was devised and created via L-PBF (Laser Powder Bed Fusion) using AlSi10Mg powder. Certain parameters were varied to identify the influence on material density, hardness, roughness, residual stress and microstructures. It was found that on heat treated parts laser pattern strategy is one of the most influential aspects, showing that chessboard and stripes 67° improved outcome; average Ra roughness varied between 8–12 µm, residual stress was higher on vertical surfaces than horizontal surfaces, with the combination of support structures and stripes 67° strategies generating the lowest residual stress (205 MPa on a lateral/vertical face), hardness was non-orientation dependent and larger on samples with chessboard fabrication strategies, while microstructures were composed of α–Al dendrites surrounded by Si particles. The distribution and grain size of the microstructure is dependent on location regarding melt pool and HAZ area. Furthermore, Al–Mg oxides were encountered on the surface, along with pores generating from lack of fusion.

Turning continues to be the largest segment of the machining industry, which highlights the continued demand for turned parts and the overall improvement of the process. The turning process has seen quite an evolution, from basic lathes using solid tools, to complex CNC (Computer Numerical Control) multi-process machines, using, for the most part, coated inserts and coated tools. These coatings have proven to be a significant step in the production of high-quality parts and a higher tool life that have captivated the industry. Continuous improvement to turning coated tools has been made, with many researches focusing on the optimization of turning processes that use coated tools. In the present paper, a presentation of various recently published papers on this subject is going to be made, mentioning the various types of coatings that have recently been used in the turning process, the turning of hard to machine materials, such as titanium alloys and Inconel, as well as the interaction of these coatings with the turned surfaces, the wear patterns that these coatings suffer during the turning of materials and relating these wear mechanisms to the coated tool’s life expectancy. Some lubrication conditions present a more sustainable alternative to current methods used in the turning process; the employment of coated tool inserts under these conditions is a current popular research topic, as there is a focus on opting for more eco-friendly machining options.

Currently, welding processes have become one of the most used methods for joining materials in all kinds of industries, thanks to properties such as high speed and high tensile strength. However, despite these advantages, this type of connection method has some drawbacks, for example, residual stress and structural distortion, mainly due to the process thermal cycles. Structural distortion is one of the major concerns of industrial joining practice. In order to decrease distortion, the variation of welding sequence, direction, and clamping conditions, have been applied through several years, by trial and error tests. However, numerical simulation enables virtual examination of the welding, mainly due to the progress on the numerical methods, which stimulated the research on welding simulation models. These models can cover a wide spectrum of physical and thermal processes occurring during, and after welding. The aim of this paper is to provide wider information about types of finite element method (FEM) in fusion welding processes and to demonstrate the accuracy of FEM models results compared to experimental.

The food industry is increasingly demanding in terms of the quality and appearance of its product packages. The present study focuses on identifying the main wear mechanisms developed during the stamping process of these packages. During the stamping process, the presence of a tin layer on the surface of the sheet used creates difficulties in the stamping due to the transfer of material from the sheet to the tool, addition of the coefficient of friction, and premature wear of some surfaces of the tool where the contact is more pronounced. In order to understand and avoid these phenomena, a TiAlN coating deposited by a physical vapor deposition (PVD) process was used, which was studied in the laboratory to analyze the evolution of the friction force on the contact and to verify the reaction of the coating on contact with tinplate. Afterwards, the tool was coated and practical tests were performed on the stamping. The obtained results allow confirmation of a significant improvement of the wear behavior of the tool when provided with the coating and also verify that this coating presented better wear resistance than others previously tested in the same working conditions.

The weldability of ductile iron, as widely known, is relatively poor, essentially due to its typical carbon equivalent value. The present study was developed surrounding the heat treatability of welded joints made with a high strength ductile cast iron detaining an ultimate tensile strength of 700 MPa, and aims to determine which heat treatment procedures promote the best results, in terms of microstructure and mechanical properties. These types of alloys are suitable for the automotive industry, as they allow engineers to reduce the thickness of parts while maintaining mechanical strength, decreasing the global weight of vehicles and providing a path for more sustainable development. The results allow us to conclude that heat treatment methodology has a large impact on the mechanical properties of welded joints created from the study material. However, the thermal cycles suffered during welding promote the formation of ledeburite areas near the weld joint. This situation could possibly be dealt through the implementation of post-welding heat treatments (PWHT) with specific parameters. In contrast to a ductile cast iron tested in a previous work, the bull-eye ductile cast iron with 700 MPa ultimate tensile strength presented better results during the post-welding heat treatment than during preheating.

Nowadays, ultimate tensile strengths above 400 MPa become usual for ductile irons, thus allowing the implementation of new design paradigms. Large concentrations of carbon and other influencing elements can negatively interfere with the welding process of ductile cast irons. Efforts made by researchers have led to the discovery of solutions which enable good enough operational results to consider welding as a viable repairing or joining method. Although these alloys have been available for quite some time, researchers have mainly focused on issues relating to microstructural phenomena tied to casting and similar processes, leaving much to explore in terms of their weldability. Thus, this work intends to investigate the effect of different heat-treatments on the weldability of a high strength ductile cast iron by assessing the mechanical properties of welded joints as well as structural modifications induced by thermal cycles imposed before and after welding. Successful weld joints were achieved showing a clear heat affected zone (HAZ) close to the joint area. This area is coincident with the fracture area of the welded samples when loaded on a tensile test bench, having obtained promising results regarding mechanical strength and strain. The hardness of the welded zone was also carefully investigated, showing clear changes throughout the joint.

Decreasing the weight of heavy-duty vehicles is an ongoing concern. However, the need to deal with high temperatures in components such as manifolds imposes, by itself, some restrictions regarding material selection, being further limited when other required properties (e.g., functional, manufacturing or cost requirements) are taken into account. Cast austenitic stainless steels may represent a good choice in this context but the existence of concentrated chromium carbides can generate undesirable results. A good combination of heat treatments can be applied to cast heat-resistant austenitic stainless steels, in an effort to achieve the dispersion of fine carbides, consequently improving their microstructure, mechanical properties and creep resistance. In this work, an austenitic stainless steel usually used in high temperature applications was characterized and subjected to solution annealing and aging heat treatments. The material analyzed was the austenitic cast stainless steel HK30 and the goals of the work were to evaluate the effects of solution annealing heat treatments on the dissolution of grain boundary chromium carbides and the effects of aging treatments on creep resistance. The results show that the elimination of grain boundary chromium carbides is possible by applying a solution annealing heat treatment. Additionally, the precipitation of fine dispersed carbides is obtained after the aging treatment with an increase of hardness and, consequently, an expected improvement of creep resistance. Thus, the novelty presented by this work consists of selecting the best heat treatment combination in order to promote dispersion of carbides, thus avoiding further crack nucleation phenomena when parts are cyclically subjected to load and unload; this work also found the most adequate mechanical properties and achieved corrosion resistance regarding the application in heavy-duty vehicle components subjected to mechanical and thermal fatigue. By discovering methods of improving the properties of cast materials, large savings can be made both in terms of production costs as well as in the overall weight of the components.
