Carbon fiber (CF)-reinforced thermoplastic composites have been widely used in different structural applications due to their superior thermal and mechanical properties. The big area additive manufacturing (BAAM) system, developed at Oak Ridge National Laboratory’s Manufacturing Demonstration Facility, has been used to manufacture several composite components, demonstration vehicles, molds, and dies. These components have been designed and fabricated using various CF-reinforced thermoplastics. In this study, the dynamic rheological and mechanical properties of a material commonly used in additive manufacturing, 20 wt% CF-acrylonitrile butadiene styrene (ABS), as well as three CF-reinforced high-temperature polymers, 25 wt% CF-polyphenylsulfone (PPSU), 35 wt% CF-polyethersulfone (PES), and 40 wt% CF-polyphenylene sulfide (PPS), used to print molds were investigated. The viscoelastic properties, namely storage modulus, loss modulus, tan delta, and complex viscosity, of these composites were studied, and the rheological behavior was related to the BAAM extrusion and bead formation process. The results showed 20 wt% CF-ABS and 40 wt% CF-PPS to display a more dominant elastic component at all frequencies tested while 25 wt% CF-PPSU and 35 wt% CF-PES have a more dominant viscous component. This viscoelastic behavior is then used to inform the deposition and bead formation process during extrusion on the BAAM system.

This paper presents a nonlinear viscoelastic model for polymer nanocomposites and the computed model response to large amplitude oscillatory shear flow. The model predicts the stress in a mixture of entangled polymer chains, with different convective constraint release (CCR) rates for free chains and nanoparticle‐attached chains, through an averaging scheme which is consistent with double reptation in the Marrucci–Ianniruberto constitutive equation. The nonlinear response of the mixture is evaluated both numerically in terms of Q and by an asymptotic analysis in terms of four frequency dependent parameters of medium amplitude oscillatory shear (MAOS) as well as the intrinsic nonlinearity parameter Q₀. In the case of free polymer chains alone, the MAOS signatures are comparable to those of the Giesekus model with the notable difference of a minimum in the elastic parameter [e₁] at De >1. The viscous nonlinear parameters of the mixture model depart significantly from those of the free chains, especially in mixtures where the CCR parameter for attached chains is larger than that for the free chains: [v₁] has a prominent minimum and [v₃] has a prominent maximum near De = 2/c, the low frequency plateau region, along with a higher Q₀ compared to the matrix at all Deborah numbers. © 2018 Wiley Periodicals, Inc. At the onset of the COVID-19 (Coronavirus Disease 2019) pandemic, USA faced supply chain issues causing a nationwide shortage of N95 respirators and PAPR devices. Researchers at Oak Ridge National Laboratory's (ORNL) Manufacturing Demonstration Facility (MDF) were sent to work from home to help slow the spread of the pandemic, and during that time they were tasked with using their manufacturing expertise to research alternative methods of producing face masks. To rapidly iterate on face mask designs without access to a research or manufacturing facility, 3D (3-Dimensional) printing and silicone casting were used. Molds and components for the masks are modeled with computer-aided design (CAD), printed with common home desktop 3D printers, and test poured with skin-safe silicone rubber. The resultant masks are form fitting and comfortable to wear. To ease the shortage of N95 filter media, the masks are designed to use existing filter materials such as home HVAC (heating, ventilation, and air conditioning) filters. The masks can be sanitized, and the filter replaced to allow the same mask to be reused. The result is not equivalent to an N95 mask, and not meant to be a replacement, but is meant to be a stopgap mask that is still able to provide the wearer filtered protection. Filtration testing has not been performed because it is not the intention of the authors to make medical claims. This research is meant to demonstrate the rapid design, iteration, and manufacturing processes of a stopgap mask.

Thermoset polymer composites show promise for additive manufacturing (AM) applications to address some of the limitations of the more widely used thermoplastic feedstock materials. Thermosets offer attractive mechanical properties while providing excellent interlayer bonding, high thermal and chemical stability, and reduced energy consumption as a result of deposition at room temperature. However, since thermoset resins rely on a crosslinking reaction to solidify, rather than quickly cooling like thermoplastics, viscoelastic properties must be relied upon to maintain deposited shape after deposition until crosslinking can occur. This fact has not impeded development and characterization of new thermoset feedstocks on the small scale, but recent efforts to increase scale of thermoset printing have highlighted issues with structural stability under self-weight. This study addresses issues of self-weight by investigating the mechanisms that cause collapse of tall, thin printed walls. Using nanoclay- and fumed silica-filled epoxy feedstocks, this work compares the collapse height for printed walls to stability models based on yielding and buckling mechanics. Inputs for these models – shear yield stress and storage modulus – were taken directly from parallel plate rheometry measurements. Model predictions were found to be in good agreement with experimental results, where both yielding and buckling behavior were observed, provided the rheological properties after a shear excursion were used as inputs. This work establishes a direct link between basic rheological properties of the feedstock, geometry of the printed object, and achievable height. The results presented highlight the importance of understanding recovery behavior in thermoset feedstocks and provide valuable guidance on the development of more effective direct-ink writing feedstock materials.
