Ultralight materials present an opportunity to dramatically increase the efficiency of load-bearing aerostructures. To date, however, these ultralight materials have generally been confined to the laboratory bench-top, due to dimensional constraints of the manufacturing processes. We show a programmable material system applied as a large-scale, ultralight, and conformable aeroelastic structure. The use of a modular, lattice-based, ultralight material results in stiffness typical of an elastomer (2.6 MPa) at a mass density typical of an aerogel (5.6 [Formula: see text]). This, combined with a building block based manufacturing and configuration strategy, enables the rapid realization of new adaptive structures and mechanisms. The heterogeneous design with programmable anisotropy allows for enhanced elastic and global shape deformation in response to external loading, making it useful for tuned fluid-structure interaction. We demonstrate an example application experiment using two building block types for the primary structure of a 4.27m wingspan aircraft, where we spatially program elastic shape morphing to increase aerodynamic efficiency and improve roll control authority, demonstrated with full-scale wind tunnel testing.

We describe the design and analysis of an androgynous fastener for autonomous robotic assembly of high performance structures. The design of these fasteners aims to prioritize ease of assembly through simple actuation with large driver positioning tolerance requirements, while producing a reversible mechanical connection with high strength and stiffness per mass. This can be applied to high strength to weight ratio structural systems, such as discrete building block based systems that offer reconfigurability, scalability, and system lifecycle efficiency. Such periodic structures are suitable for navigation and manipulation by relatively small mobile robots. The integration of fasteners, which are lightweight and can be robotically installed, into a high performance robotically managed structural system is of interest to reduce launch energy requirements, enable higher mission adaptivity, and decrease system life-cycle costs.

Robotic in-space assembly of large space structures is a long-term NASA goal to reduce launch costs and enable larger scale missions. Recently, researchers have proposed using discrete lattice building blocks and co-designed robots to build high-performance, scalable primary structure for various on-orbit and surface applications. These robots would locomote on the lattice and work in teams to build and reconfigure building-blocks into functional structure. However, the most reliable and efficient robotic system architecture, characterized by the number of different robotic ‘species’ and the allocation of functionality between species, is an open question. To address this problem, we decompose the robotic building-block assembly task into functional primitives and, in simulation, study the performance of the the variety of possible resulting architectures. For a set consisting of five process types (move self, move block, move friend, align bock, fasten block), we describe a method of feature space exploration and ranking based on energy and reliability cost functions. The solution space is enumerated, filtered for unique solutions, and evaluated against energy and reliability cost functions for various simulated build sizes. We find that a 2 species system, dividing the five mentioned process types between one unit cell transport robot and one fastening robot, results in the lowest energy cost system, at some cost to reliability. This system enables fastening functionality to occupy the build front while reducing the need for that functional mass to travel back and forth from a feed station. Because the details of a robot design affect the weighting and final allocation of functionality, a sensitivity analysis was conducted to evaluate the effect of changing mass allocations on architecture performance. Future systems with additional functionalities such as repair, inspection, and others may use this process to analyze and determine alternative robot architectures.

Aircraft weight is one of the most critical factors in the design and operation of modern vehicles. The ability to integrate ultra-light materials into the primary load bearing structures has the potential to reduce aircraft weight significantly. Ultralight materials tend to be lattice-based meta-materials that are difficult and computationally expensive to model. One of the advantages of meta-materials is to be able to tune or "program" their bulk material properties through the placement of heterogeneous components in the material. A large amount of time devoted to the simulation in the development time for the tuning of the material can be a barrier to the adoption of large scale lattice materials. In this paper, we present a workflow and analysis tool-set to provide first-order estimates for rapid development of engineered lattice materials for aerospace applications. We present results for estimating the displacement and maximum structural stresses.

We describe analytic methods for the design of the discrete elements of ultralight lattice structures. This modular building block strategy allows for relatively simple element manufacturing as well as relatively simple robotic assembly of low mass-density structures on orbit, with potential for disassembly and reassembly into highly varying and large structures. This method also results in a structure that is easily navigable by relatively small, mobile robots. The geometry of the cell can allow for high packing efficiency to minimize wasted payload volume while maximizing structural performance and constructability. We describe the effect of geometry choices on the mechanical properties and automated robotic constructability of a final system. Geometric properties considered include number of attachments per voxel, number of attachments per coefficient of volume, and effects of vertex, edge, and face connectivity of the unit cell. Mechanical properties considered include strength scaling, modulus scaling, and packing efficiency of the lattice. Automated constructibility metrics include volume allowance for an end-effector, strut clearance angle for an end-effector, and packing efficiency. These metrics were applied to six lattice unit cell geometries: cube, cuboctahedron, octahedron, octet, rhombic dodecahedron, and truncated octahedron. A case study is presented to determine the most suitable lattice system for a specific set of strength and modulus scaling requirements while optimizing for ease of robotic assembly.

Recent robotic technology advances have motivated increased interest in the potential of on-orbit assembly to significantly enhance mission capability and scope. Re-usability of space exploration hardware in general is often discussed for its potential to vastly reduce the cost of space operations, and is cited as a potential benefit of on-orbit robotics. But does reconfigurability come at the cost of assembly or performance efficiency? This article specifically evaluates the potential use of highly modular material systems - such as reversibly assembled cellular composite materials - as the basis for re-configurable exploration hardware. First, a dimensional scaling argument is presented to suggest that systems of all sizes can benefit from mass savings associated on-orbit assembly. Next, we examine the relative energetic cost of various strategies for on-orbit manufacturing (reconfiguration, reuse/recycling, deposition based additive manufacturing, or conventional forming processes) and conclude that investment in mechanically assembled reconfigurable material systems holds the potential for orders of magnitude reduction of energy required for long-term on-orbit manufacturing activities. We propose that discretely assembled cellular materials are strong candidate systems, and show that the parasitic mass penalty associated with reversible mechanical connection hardware can be characterized and is well-bounded. Finally, we discuss notional missions at a high level to motivate future detailed analysis and evaluation of various mission architectures.

Vacuum airships fueled by renewable energy would reduce reliance on fossil fuel-based modes of transport, lessen the need for limited and non-renewable lifting gases, and can be achieved using novel manufacturing techniques for ultra-light, discrete lattice material systems.The Discrete Lattice Material Vacuum Airships (DLMVA) system combines novel material science and manufacturing technologies for new modes of mass transportation, resulting in a disruptive approach to reduce national resource consumption and emissions. Through the use of high performance building block elements, modular, scalable and extensible aircraft can be rapidly assembled into positive net-buoyancy systems utilizing a vacuum instead of a lifting gas. By using architected lattice material principles, show that lattice materials can overcome stability limitations of previous vacuum balloon designs. Additionally, we show that lattice vacuum balloons are strength limited, rather than stability limited. As a result,airborne infrastructure can be developed to support the proliferation of modern systems such as e-commerce and distributed communications, while simultaneously reducing dependence on finite, non-renewable, emission-heavy resources.

The accidental untying of a shoelace while walking often occurs without warning. In this paper, we discuss the series of events that lead to a shoelace knot becoming untied. First, the repeated impact of the shoe on the floor during walking serves to loosen the knot. Then, the whipping motions of the free ends of the laces caused by the leg swing produce slipping of the laces. This leads to eventual runaway untangling of the knot. As demonstrated using slow-motion video footage and a series of experiments, the failure of the knot happens in a matter of seconds, often without warning, and is catastrophic. The controlled experiments showed that increasing inertial effects of the swinging laces leads to increased rate of knot untying, that the directions of the impact and swing influence the rate of failure, and that the knot structure has a profound influence on a knot's tendency to untie under cyclic impact loading.

We describe a system for the design of space structures with tunable structural properties based on the discrete assembly of modular lattice elements. These lattice elements can be constructed into larger beam-like elements, which can then be assembled into large scale truss structures. These discrete lattice elements are reversibly assembled with mechanical fasteners, which allows them to be arbitrarily reconfigured into various application-specific designs. In order to assess the validity of this approach, we design two space structures with similar geometry but widely different structural requirements: an aerobrake, driven by strength requirements, and a precision segmented reflector, driven by stiffness and accuracy requirements. We will show agreement between simplified numerical models based on hierarchical assembly and analytical solutions. We will also present an assessment of the error budget resulting from the assembly of discrete structures. Lastly, we will address launch vehicle packing efficiency issues for transporting these structures to lower earth orbit.

We present a modular, reconfigurable system for building large structures. This system uses discrete lattice elements, called digital materials, to reversibly assemble ultralight structures that are 99.7% air and yet maintain sufficient specific stiffness for a variety of structural applications and loading scenarios. Design, manufacturing, and characterization of modular building blocks are described, including struts, nodes, joints, and build strategies. Simple case studies are shown using the same building blocks in three different scenarios: a bridge, a boat, and a shelter. Field implementation and demonstration is supplemented by experimental data and numerical simulation. A simplified approach for analyzing these structures is presented which shows good agreement with experimental results.
