A small strain theory, three-dimensional elastic-plastic finite element analysis was used to simulate fracture in thin sheet 2024-T3 aluminum alloy in the T-L orientation. Both straight and tunneled cracks were modeled. The tunneled crack front shapes as a function of applied stress were obtained from the fracture surface of tested specimens. The stable crack growth behavior was measured at the specimen surface as a function of applied stress. The fracture simulation modeled the crack tunneling and extension as a function of applied stress. The results indicated that the global constraint factor, alpha(sub g), initially dropped during stable crack growth. After peak applied stress was achieved, alpha(sub g) began to increase slightly. The effect of crack front shape on alpha(sub g) was small, but the crack front shape did greatly influence the local constraint and through-thickness crack-tip opening angle (CTOA) behavior. The surface values of CTOA for the tunneled crack front model agreed well with experimental measurements, showing the same initial decrease from high values during the initial 3mm of crack growth at the specimen's surface. At the same time, the interior CTOA values increased from low angles. After the initial stable tearing region, the CTOA was constant through the thickness. The three-dimensional analysis appears to confirm the potential of CTOA as a two-dimensional fracture criterion.

A three-dimensional finite element program called VISCOPAC was developed and used to conduct a micromechanics analysis of titanium metal matrix composites. The VISCOPAC program uses a modified Eisenberg-Yen thermo-viscoplastic constitutive model to predict matrix behavior under thermomechanical fatigue loading. The analysis incorporated temperature-dependent elastic properties in the fiber and temperature-dependent viscoplastic properties in the matrix. The material model was described and the necessary material constants were determined experimentally. Fiber-matrix interfacial behavior was analyzed using a discrete fiber-matrix model. The thermal residual stresses due to the fabrication cycle were predicted with a failed interface, The failed interface resulted in lower thermal residual stresses in the matrix and fiber. Stresses due to a uniform transverse load were calculated at two temperatures, room temperature and an elevated temperature of 650 C. At both temperatures, a large stress concentration was calculated when the interface had failed. The results indicate the importance of accuracy accounting for fiber-matrix interface failure and the need for a micromechanics-based analytical technique to understand and predict the behavior of titanium metal matrix composites.

Report presents comparative review of four mathematical models of micromechanical behaviors of fiber/metal-matrix composite materials. Models differ in various details, all based on properties of fiber and matrix constituent materials, all involve square arrays of fibers continuous and parallel and all assume complete bonding between constituents. Computer programs implementing models used to predict properties and stress-vs.-strain behaviors of unidirectional- and cross-ply laminated composites made of boron fibers in aluminum matrices and silicon carbide fibers in titanium matrices. Stresses in fiber and matrix constituent materials also predicted.

Elastic-plastic finite-element analyses were used to calculate stresses and displacements around a crack in finite-thickness plates for an elastic-perfectly plastic material. Middle- and edge-crack specimens were analyzed under tension and bending loads. Specimens were 1.25 to 20 mm thick with various widths and crack lengths. A global constraint factor alpha(sub g), an averaged normal-stress to flow-stress ratio over the plastic region, was defined to simulate three-dimensional (3D) effects in two-dimensional (2D) models. For crack lengths and uncracked ligament lengths greater than four times the thickness, the global constraint factor was found to be nearly a unique function of a normalized stress-intensity factor (related to plastic-zone size to thickness ratio) from small- to large-scale yielding conditions for various specimen types and thickness. For crack length-to-thickness ratios less than four, the global constraint factor was specimen type, crack length and thickness dependent. Using a 2D strip-yield model and the global constraint factors, plastic-zone sizes and crack-tip displacements agreed reasonably well with the 3D analyses. For a thin sheet aluminum alloy, the critical crack-tip-opening angle during stable tearing was found to be independent of specimen type and crack length for crack length-to-thickness ratios greater than 4.

The stable tearing behavior of thin sheets of 2024-T3 aluminum alloy was investigated for middle crack tension, M(T), and compact tension, C(T), specimens. The surface crack-tip opening angle (CTOA), applied loads, crack extension, and local displacements were measured. A critical CTOA fracture criterion was incorporated into a two-dimensional, elastic plastic finite element code and used to simulate the experimental fracture behavior. The CTOA measurements and observations of the fracture surfaces have shown that large values for surface CTOA were observed for small crack extensions (less than the sheet thickness); substantial tunneling of the crack was associated with small crack extensions; crack tunneling in the M(T) specimen was less than that observed in the C(T) configuration; for larger crack extensions, the measured CTOA values were determined to be approximately 6 degrees for both the M(T) and C(T) configuration; and for larger crack extensions, crack tunneling remained constant. The two-dimensional finite element predictions of fracture behavior assumed a constant critical CTOA value of 6 degrees and accounted for local crack tip constraint with a plane strain core of elements ahead of the crack tip. The plane strain core extended 5 mm above the crack plane. The simulations were within +/- 4 percent of the maximum applied load for the C(T) tests within 2 percent for the M(T) tests.

An elastic-plastic finite-element analysis was used with a critical crack-tip-opening angle (CTOA) fracture criterion to model stable crack growth in thin-sheet 2024-T3 aluminum alloy panels with single and multiple-site damage (MSD) cracks. Comparisons were made between critical angles determined from the analyses and those measured with photographic methods. Calculated load against crack extension and load against crack-tip displacement on single crack specimens agreed well with test data even for large-scale plastic deformations. The analyses were also able to predict the stable tearing behavior of large lead cracks in the presence of stably tearing MSD cracks. Small MSD cracks significantly reduced the residual strength for large lead cracks.

An analytical micromechanics-based strength prediction methodology was developed to predict failure of notched metal matrix composites. The stress-strain behavior and notched strength of two metal matrix composites, boron/aluminum (B/Al) and silicon-carbide/titanium (SCS-6/Ti-15-3), were predicted. The prediction methodology combines analytical techniques ranging from a three-dimensional finite element analysis of a notched specimen to a micromechanical model of a single fiber. In the B/Al laminates, a fiber failure criteria based on the axial and shear stress in the fiber accurately predicted laminate failure for a variety of layups and notch-length to specimen-width ratios with both circular holes and sharp notches when matrix plasticity was included in the analysis. For the SCS-6/Ti-15-3 laminates, a fiber failure based on the axial stress in the fiber correlated well with experimental results for static and postfatigue residual strengths when fiber matrix debonding and matrix cracking were included in the analysis. The micromechanics-based strength prediction methodology offers a direct approach to strength prediction by modeling behavior and damage on a constituent level, thus, explicitly including matrix nonlinearity, fiber matrix debonding, and matrix cracking.

Three-dimensional elastic-plastic (small-strain) finite-element analyses were used to study the stresses, deformations, and constraint variations around a straight-through crack in finite-thickness plates for an elastic-perfectly plastic material under monotonic and cyclic loading. Middle-crack tension specimens were analyzed for thicknesses ranging from 1.25 to 20 mm with various crack lengths. Three local constraint parameters, related to the normal, tangential, and hydrostatic stresses, showed similar variations along the crack front for a given thickness and applied stress level. Numerical analyses indicated that cyclic stress history and crack growth reduced the local constraint parameters in the interior of a plate, especially at high applied stress levels. A global constraint factor alpha(sub g) was defined to simulate three-dimensional effects in two-dimensional crack analyses. The global constraint factor was calculated as an average through-the-thickness value over the crack-front plastic region. Values of alpha(sub g) were found to be nearly independent of crack length and were related to the stress-intensity factor for a given thickness.

A two-dimensional, elastic-plastic finite-element analysis was used with a critical crack-tip-opening angle (CTOA) fracture criterion to model stable crack growth in thin-sheet 2024-T3 aluminum alloy under monotonic loading after precracking at different cyclic stress levels. Tests were conducted on three types of specimens: middle-crack, three-hole-crack and blunt-notch tensile specimens. An experiment technique was developed to measure CTOA during crack growth initiation and stable tearing using a high-resolution video camera and recorder. Crack front shapes were also measured during initiation and stable tearing using a fatigue marker-load technique. Three-dimensional elastic-plastic finite-element analyses of these crack shapes for stationary cracks were conducted to study the crack-front opening displacements. Predicted load against crack extension on middle-crack tension specimens agreed well with test results even for large-scale plastic deformations. The analyses were able to predict the effects of specimen size and precracking stress history on stable tearing. Predicted load against load-line displacements agreed well with test results up to maximum load bu the analyses tended to overpredict displacements as crack grew beyond the maximum load under displacement-controlled conditions. During the initiation phase, the measured CTOA values were high but decreased and remained nearly constant after a small amount of stable tearing. The constant value of CTOA agree well with the calculated value from the finite-element analysis. The larger CTOA values measured at the sheet surface during the initiation phase may be associated with the crack tunneling observed in the tests. Three-dimensional analyses for nonstraight crack fronts predicted much higher displacements near the free surface than in the interior.

The current work formulated a micromechanical analysis of a cross-ply laminate and calculated the thermal residual stress in a very thick (0/90)(sub 2n) silicon-carbide/titanium laminate. Results were also shown for a unidirectional laminate of the same material. Discrete fiber-matrix models assuming a rectangular array of fibers with a fiber volume fraction of 32.5 percent and a three-dimensional, finite-element analysis were used. Significant differences in the trends and magnitudes for the fiber, matrix, and interface stresses were calculated for unidirectional and (0/90) models. Larger hoop stresses calculated for the (0/90) model indicate that it may be more susceptible to radial cracking when subjected to mechanical loading than the unidirectional model. The axial stresses in the matrix were calculated to be slightly larger for the (0/90) model. The compressive axial stresses in the fiber were significantly larger in the (0/90) model. The presence of the cross-ply in the (0/90) model reduced the constraint on the fiber, producing radial interface stresses that were less compressive, which could lead to earlier failure of the fiber-matrix interface.

A CRAY parallel processing technique called autotasking was implemented in a three-dimensional elasto-plastic finite-element code. The technique was evaluated on two CRAY supercomputers, a CRAY 2 and a CRAY Y-MP. Autotasking was implemented in all major portions of the code, except the matrix equations solver. Compiler directives alone were not able to properly multitask the code; user-inserted directives were required to achieve better performance. It was noted that the connect time, rather than wall-clock time, was more appropriate to determine speedup in multiuser environments. For a typical example problem, a speedup of 2.1 (1.8 when the solution time was included) was achieved in a dedicated environment and 1.7 (1.6 with solution time) in a multiuser environment on a four-processor CRAY 2 supercomputer. The speedup on a three-processor CRAY Y-MP was about 2.4 (2.0 with solution time) in a multiuser environment.

High residual stresses develop in SCS-6/Ti-15-3 composites during cooldown from the fabrication temperature; these residual stresses can effect the mechanical and physical properties of the composite. Discrete fiber-matrix finite element models were used to study the residual stresses due to the temperature change during the fabrication process, including the effects of uneven fiber spacing, the free surface, and increased fiber volume fractions. To accurately model the effects of the free surface, it is only necessary to model one fiber through the thickness. Below the first ply, the analysis predicts stress distributions that are identical to the infinite array predictions. For uneven fiber space less then 0.042 mm in an interior ply, the maximum hoop stress was predicted to occur between fibers within a ply and to increase as the fiber spacing decreased. The maximum hoop stress correlated well with the observed radial cracking between fibers. For the case of touching fibers, the analysis predicted tensile radial stresses at the fiber-matrix debonding during the fabrication cooldown. Identical trends were predicted for uneven fiber spacing in surface plies with slightly greater values of maximum stresses. The analysis predicted matrix yielding to occur upon cooldown when the edge-to-edge fiber spacing was less than or equal to 0.022 mm. The stress distributions predicted for increasing fiber volume fractions were similar to those predicted for decreasing the fiber spacing for two adjacent fibers within a ply.

The development of fatigue damage in (0/90) sub SCS-6/TI-15-3 laminates containing center holes was studied. Stress levels required for crack initiation in the matrix were predicted using an effective strain parameter and compared to experimental results. Damage progression was monitored at various stages of fatigue loading. In general, a saturated state of damage consisting of matrix cracks and fiber matrix debonding was obtained which reduced the composite modulus. Matrix cracks were bridged by the 0 deg fibers. The fatigue limit (stress causing catastrophic fracture of the laminates) was also determined. The static and post fatigue residual strengths were accurately predicted using a three dimensional elastic-plastic finite element analysis. The matrix damage that occurred during fatigue loading significantly reduced the notched strength.

Two specimen configuration of a (0/90)2s SCS-6/Ti-15-3 laminate were tested and analyzed: a center hole (CH) specimen and a double edge notch (DEN) specimen. The two specimen configurations failed at similar stress levels. Two analytical techniques, a 3-D finite-element analysis and a macro-micromechanical analysis were used to predict the overall stress-deformation behavior and the notch-tip fiber-matrix interface stresses in both configurations.

CRAY 2 and CRAY Y-MP evaluation runs are undertaken for a three-dimensional, elastoplastic FEM code implementation of the 'autotasking' parallel-processing technique, which is used in all code components except the matrix-equation solver. For a typical example problem in the case of a four-processor CRAY 2, a speedup factor of 2.1 was found achievable in a dedicated environment, and 1.7 in a multiuser environment; for a three-processor CRAY Y-MP, speedup in a multiuser environment was about 2.4. Only minimal effort was required to implement autotasking in this implementation code.

A macro-micromechanics analysis was formulated to determine the matrix and fiber behavior near the notch tip in a center-notched metal matrix composite. Results are presented for a boron/aluminum monolayer. The macro-level analysis models the entire notched specimen using a three dimensional finite element program which uses the vanishing-fiber-diameter model to model the elastic-plastic behavior of the matrix and the elastic behavior of the fiber. The micro-behavior is analyzed using a Discrete Fiber-Matrix (DFM) model containing one fabric and the surrounding matrix. The dimensions of the DFM model were determined by the ply thickness and the fiber volume fraction and corresponded to the size of the notch-tip element in the macro-level analysis. The boundary conditions applied to the DFM model were determined from the macro-level analysis. Stress components within the DFM model were calculated and stress distributions are presented along selected planes and surfaces within the DFM model, including the fiber-matrix interface. Yielding in the matrix was examined at the notch tip in both the macro- and micro-level analyses. The DFM model predicted higher stresses (24 percent) in the fiber compared to the global analysis. In the notch-tip element, the interface stresses indicated that a multi-axial criterion may be required to predict interfacial failure. The DFM analysis predicted yielding to initiate in the notch-tip element at a stress level 28 percent lower than predicted by the global analysis.
