The tool-chip contact length has an important effect in view of tool life and tool wear in machining process. An increase in tool-chip contact length may results in a decrease of tool life. Besides the tool-chip contact length is an important element in formation of crater wear. The increasing of tool-chip contact length results in increase of friction forces acting on tool rake face and affects the temperature distributions along the cutting tool. First, in this study, all analytical models proposed to calculate the tool-chip contact length were compared with each other. Second, the tool-chip contact length was calculated using three different models for different workpiece materials and cutting parameters. The experiments were performed in a series of test in order to understand the relationship between tool-chip contact length and cutting velocity, material type and undeformed chip thickness. Tornalama işlemleri ortagonal kesme koşulları altında ve seramik kesici takım kullanılarak gerçekleştirilmiştir. Elde edilen sonuçlara göre, artan ilerleme değeri ve malzeme türü takım talaş boyunu önemli oranda etkilemektedir.

According to results, the increasing of feed rate and type of workpiece material have an important effect on the tool-chip contact length. Mikro tornalama işlemi, mikro silindirik parçaların imalatında kullanılan bir mikro şekillendirme yöntemidir. Talaş derinliği ve ilerleme değeri çok küçük olması nedeniyle, iş parçasının tane boyutuna yakın değerlerinde kesme işlemleri yapılabilmektedir. Bu durumda, kesme kuvvetleri sadece iş parçasının türüne değil, aynı zamanda tane boyutuna, yüzeydeki artık gerilmelere ve tane yönlenmesine göre değişkenlik gösterir. Bu çalışmada mikro tornalama işleminde kesme kuvvetlerinin mekanistik modellemesi gerçekleştirilmiştir. Kesme deneyleri ortogonal şartlarda gerçekleştirilmiş ve 0,4 mm et kalınlığına sahip 304 paslanmaz çelik malzeme kullanılmıştır. Çalışmada farklı ilerleme değerleri kullanılarak kesme kuvveti katsayıları elde edilmiştir. Ayrıca farklı kesme hızları için de deneyler yapılarak, mekanistik modele kesme hızının etkisi de dahil edilmiştir. Oluşturulan mekanistik modelin doğrulanması amacıyla farklı kesme hızı ve ilerleme değerlerinde kesme testleri gerçekleştirilmiştir. Micro turning is a micro machining method used in the manufacture of micro cylindrical parts. Because of the depth of cut and the feed rate is very small, cutting operations can be made at the values close to the grain size of the workpiece. In this case, the cutting forces vary not only according to the type of workpiece, but also according to grain size, residual stresses on the surface and grain orientation. In this study, mechanistic modelling of cutting forces in micro turning operation is performed. Cutting tests were carried out under orthogonal conditions and 304 stainless steel material with wall thickness of 0.4 mm was used. Cutting force coefficients were obtained by using different feed values. Experiments were also made for different cutting speeds and the effect of cutting speed was included in the mechanistic model. In order to verify the mechanistic model, cutting tests were performed at different cutting speeds and feed rates.

Mikro tornalama işlemi, geleneksel tornalama işlemine çok benzemekle beraber, takım geometri etkisinin daha ön plana çıktığı bir kesme işlemidir. Bu nedenle mikro tornalama işleminde kullanılan kesici geometrisinin ve kesme parametrelerinin özenle seçilmesi gerekmektedir. Bu çalışmada, Ti6Al4V alaşımının mikro şartlarda işlenmesi sırasında, takıma ait farklı kenar radyüslerinin kesme kuvveti, takım gerilmeleri ve artık gerilmeler üzerindeki etkisi araştırılmıştır. Kesme deneylerinden elde edilen kuvvet verileri ile modelleme sonuçları karşılaştırılmak suretiyle uygun malzeme modeli belirlenmiştir. Farklı kenar radyüsleri için nümerik çözümler gerçekleştirilmiştir. Çalışmada kesme hızı ve talaş derinliği sabit alınmıştır. Farklı ilerleme değerleri ile farklı kenar radyüsleri değişken olarak seçilmiştir. Elde edilen sonuçlara göre, artan kenar radyüsü, kesme (özellikle de ilerleme yönündeki) kuvvetlerinin artmasına neden olmaktadır. Artan kenar radyüsü, takım gerilmelerinin azalmasına neden olmaktadır. En önemlisi ise; artan kenar radyüsü, yüzey altındaki artık gerilmelerin büyük oranda basma şeklinde oluşmasına neden olmaktadır. Micro-turning is very similar to conventional turning, but is a cutting operation in which the tool geometry effect is more important. For this reason, the cutting geometry and cutting parameters used in micro turning must be carefully selected. In this work, during the machining of the Ti6Al4V alloy in micro cutting conditions, the effect of different edge radii of the insert on the cutting forces, tool stresses and residual stresses was investigated. The appropriate material model is determined by comparing the force data obtained from the cutting experiments with the model results. Numerical solutions have been made for different edge radii. The cutting speed and depth of cut were considered as constant. Different feed rate values and different edge radii were chosen as variables. According to the results obtained, the increasing edge radius causes an increase in cutting (especially in the direction of feed) forces. Increasing edge radius causes decrease of tool stresses. Most importantly, the increase of the edge radius causes the residual stresses under the surface to occur, usually in the form of compression.

Bu çalışmada, Inconel alaşımı sol-jel mettodu kullanılarak borlanmıştır. Borlama sonrası numuneler elektrik rezistanslı fırında 900○C'de 1 saat bekeltilerek sinterlemiştir. Numuneler kesitten kesilerek gerekli metolografik işlemlerden geçilirek numunelerin borür tabaka kalınlıkları Nikon MA100 marka optik mikroskop yardımıyla ölçülmüştür. Borlanmış numunelede oluşan fazların analizi Shimadzu XRD-6000 model X-ışınları cihazı yardımıyla tespit edilmiştir. Borlama işlemi sonucunda Inconel 625 alaşımında NiB, Ni2B, Ni3B, Ni4B3, MoB, CrB ve Cr2B fazları elde edilmiştir. Borlama sıcaklık ve süresine bağlı olarak 4.1-9.7 μm arasında borür tabakaları elde edilmiştir. Üç farklı bor bileşiğinde farklı mikro sertlik değerleri elde edilmiştir. Tinkal’de 1673 HV0.1, Sassolit’de 1997 HV0.1, B4C’de 2375 HV0.1, İşlemsiz Inconel 625 alaşımınında ise 541 HV0.1 sertlik değerleri elde edilmiştir. In this study, surface characterization of boronized inconel alloy was investigated by sol gel method. The samples were sintered at 900ºC for 1 hour in a furnace with electrical resistance. The boride samples were cut from the section and the boride layer thicknesses obtained after the required sanding and polishing processes were measured with the help of Nikon MA100 optic microscope. Borate phases were obtained by using Shimadzu XRD 6000 brand XRD device and micro hardness tests were carried out with Shimadzu HMV-2 brand tester. As a result of XRD analysis of boron Inconel samples, NiB, Ni2B, Ni3B, Ni4B3, MoB, CrB and Cr2B phases were obtained. Depending on boron temperature and time, boron layers were obtained on Inconel samples with thicknesses ranging from 4.1-9.7 μm. The micro hardness values of the boronized Inconel samples were 541 HV0.1 in the untreated sample while the hardness values of tinkal 1673 HV0.1, Sassolit 1997 HV0.1 and boron carbide 2375 HV0.1 were obtained.

Micro turning process is micro-scaled version of traditional turning process as chip removal principle. Due to the size effect in the chip removal mechanism, the ratio of cutting forces to each other changes, vibration occurs and negative chip angle is observed depending on the minimum chip thickness. In this size effect, the share of cutting tool edge and nose radius in tool geometry is quite high. Examining the nose radius effect with experimental studies is quite time consuming and costly. For this reason, micro turning process is modelled numerically, and knowledge about the manufacturing process is obtained without the need for an experimental study. In this study, using the DEFORM-3D software, the nose radius difference in the tool geometry was modelled and the effect of the nose radius on the cutting process was determined. Johnson-Cook material model was used in modeling, and the material model used was verified by comparing it in terms of cutting forces with experimental studies conducted with two different sets. Ti6Al4V alloy, which is frequently preferred in biomedical applications and aviation industry, is used as workpiece material. In addition, the effect of the cutting tool geometry on the surface roughness was also examined. At the end of the study, it was determined that due to the effects caused by the size effect, the nose radius took very large values according to the depth of cut, causing a decrease in both surface roughness and cutting forces., Mikro tornalama işlemi, talaş kaldırma prensibi olarak geleneksel tornalama işleminin mikro seviyede boyutlandırılmış halidir. Talaş kaldırma mekanizmasındaki boyut etkisinden dolayı kesme kuvvetlerinin birbirleri arasındaki oran değişmekte, titreşim oluşmakta ve minimum talaş kalınlığına bağlı negatif talaş açısı gözlenmektedir. Bu boyut etkisinde takım geometrisindeki kesici takım kenar ve burun yarıçapının payı oldukça fazladır. Deneysel çalışmalarla burun yarıçapı etkisini incelemek oldukça zaman alıcı ve maliyetlidir. Bu sebeple, deneysel çalışmalarla malzeme modeli doğrulandıktan sonra, mikro tornalama işlemi nümerik olarak modellenerek, ilave bir deneysel çalışmaya gerek duyulmadan imalat işlemi hakkında bilgi sahibi olunmaktadır. Bu çalışmada DEFORM-3D yazılımı kullanılarak takım geometrisindeki burun yarıçapı farklılığı modellenmiş ve burun yarıçapının kesme işlemine etkisi tespit edilmiştir. Modellemede Johnson-Cook malzeme modeli kullanılmış, kullanılan malzeme modeli, iki farklı takımla yapılan deneysel çalışmalarla kesme kuvvetleri açısından %2 ila %9 hata payı ile doğrulanmıştır. İş parçası malzemesi olarak ise biyomedikal uygulamalarında ve havacılık sektöründe sıklıkla tercih edilen Ti6Al4V alaşımı kullanılmıştır. Ayrıca kesici takım geometrisinin yüzey pürüzlülüğüne etkisi de incelenmiştir. Çalışma sonunda boyut etkisinden kaynaklanan etkilerden dolayı burun yarıçapının kesme derinliğine göre çok büyük değerler alması hem yüzey pürüzlülüğünün hem de kesme kuvvetlerinin azalmasına neden olduğu tespit edilmiştir.

In addition, numerical modelling was performed with DEFORM 2D commercial software used in the study and cutting force coefficients were compared with mechanistic model. It was observed that the force coefficients were compatible with each other and cutting and edge force coefficients were obtained for the work piece and tool pair used in this study. In order to verify the results, using the obtained cutting and edge force coefficients, the cutting forces were calculated at different feed rates and approach angles, and the difference between these results was found to be at an acceptable level.
