In the extrusion of aluminum alloys, the skin contamination lead to the scraping of the profile extent in which this defect occurs. In order to optimize the scraping process, extrusion companies and die makers can either perform time-consuming and expensive analyses to experimentally determine the evolution of the defect or rely on predictive methods. Recently, numerical methods, as the Finite Elements, are increasingly used to predict the evolution of the skin contamination, but their accuracy is still uncertain. In this work, an AA6082 aluminum profile of industrial complexity is analysed and the data collected used to validate an innovative method for the prediction of the skin contamination evolution developed using the commercial FEM code Qform®. In addition, the results are used to assess the prediction accuracy of an industrial empirical formula often used by operators.

During cold wire drawing process, the drawing stress applied to the wire at the exit of the die must be lower than the material yield stress (including strain-hardening) to avoid wire necking and fracture. Several studies have been developed to investigate and model the stress acting on the wire in the single pass drawing and its dependence on the main process parameters. The aim of this work is to apply an analytical model for the calculation of the drawing stresses during the whole complex multi-pass manufacturing process in industrial environment, considering not only the forces acting in the die but also the driving forces of the rotating capstans (drawing tension and back tension). The drawing of ETP Pure Copper (99.9% in weight), using two industrial multi-pass machines with different reduction ratio sequences, is analysed and then discussed in order to understand the different failure rates. Finally, the study compared step by step, the evolution of the drawing stresses respect to material yield stress when different processing conditions (i.e. change of capstan windings, change of friction conditions in the die and in the capstan) are applied.

Charge welds are unavoidable defects of the continuous extrusion process whose extension needs to be accurately predicted in order to avoid profile mechanical failures or to minimize unrequired scrap of material. The aim of this work was then to evaluate the accuracy of the charge welds FEM predictions and their applicability in the industrial field. Two different industrial cases involving A6082 and AA6063 aluminium alloys were analysed. The data of charge welds behaviours were experimentally collected, discussed and then innovatively compared to the predicted outcomes of FEM simulations performed using QForm Extrusion® software and of theoretical formulas reported in the literature. As main results, a very good numerical-experimental matching was found, with a peak discrepancy of 122 mm in terms of charge weld extent, while theoretical formulas returned a significant underestimation.

The present review paper would celebrate the 25 years anniversary of the ESAFORM association by summarizing the studies performed by the delegates of the ESAFORM conference series within mini-symposium “Extrusion and Drawing” and of the papers published in the International Journal of Material Forming in the same fields. The 160 analyzed papers have been divided in four main categories corresponding to the paper main chapters (Hot Metal Extrusion, Cold Metal Extrusion, Polymer Extrusion and Drawing) then further divided in sub-chapters in order to group them in more specific research subjects. The aim of this review paper is then to provide to the reader a complete overview of the investigated topics and of the research trends over the years within the ESAFORM associate researchers.

Aluminum extrusion is an efficient industrial process. However, one of the main problems is related to the temperatures developed during the process that can detrimentally affect the achievable productivity, profile quality and/or die life. Cooling of the die with liquid nitrogen represents an efficient solution to overcome this limit but a further issue arises lying in the number of process and design variables that need to be managed in order to set-up of an efficient system. In this context, a 3D FE model of the extrusion process, coupled with a 1D model of the cooling channel, previously proposed by the authors, has been integrated in an optimization platform in order to iteratively and automatically adjusts the channel geometry and the process variables gaining to a final optimal solution in terms of thermal balance, cooling efficiency and nitrogen consumption. The original channel design used during the extrusion of industrial hollow AA6060 profile guaranteed an efficient but unbalanced cooling with a maximum temperature deviation of 60 °C registered by the thermocouple positioned around the bearings. The optimized designs showed temperature deviations below the 16 °C as well as the reduction of 50% in terms of nitrogen consuming.

The die cooling by means of liquid nitrogen is a widely adopted industrial practice used to increase the production rate in the hot extrusion process of light alloys. The development of a reliable numerical model able to simulate the cooling channel efficiency has become of primary interest for the extrusion sector in order to avoid ineffective die cooling and time-consuming trials and errors. In this work, H13 die inserts with a helicoidally conformal channel were designed and printed by means of the SLM additive technology. Billets of AA6063 aluminum and ZM21 magnesium alloys were extruded at different process speeds under monitored conditions to verify the insert resistance and the cooling effectiveness. A 3D finite element model of the extrusion process coupled with a 1D model of the cooling channel was generated within the COMSOL simulation environment. The experimental outputs were also used to validate the numerical predictions of the developed simulations. The FEM results showed a good matching with the loads and temperatures obtained in the experimental trials. Moreover, the endurance of the AM tool validated the prediction of the stress field, thus proving the reliability of the numerical model for the application in the extrusion of light alloys sector.
