In improved method of fabrication of precise, lightweight antenna reflectors for millimeter wavelengths, required precise contours of reflecting surfaces obtained by computer numberically controlled machining of surface layers bonded to lightweight, rigid structures. Achievable precision greater than that of older, more-expensive fabrication method involving multiple steps of low- and high-temperature molding, in which some accuracy lost at each step.

A three-dimensional finite-element analytical technique facilitates design and fabrication of traveling-wave-tube (TWT) slow-wave structures. Used to perform thermal and mechanical analyses of TWT designed with variety of configurations, geometries, and materials. Using three-dimensional computer analysis, designer able to simulate building and testing of TWT, with consequent substantial saving of time and money. Technique enables detailed look into operation of traveling-wave tubes to help improve performance for future communications systems.

Current research in high-efficiency, high-performance traveling wave tubes (TWT's) has led to the development of novel thermal/ mechanical computer models for use with helical slow-wave structures. A three-dimensional, finite element computer model and analytical technique used to study the structural integrity and thermal operation of a high-efficiency, diamond-rod, K-band TWT designed for use in advanced space communications systems. This analysis focused on the slow-wave circuit in the radiofrequency section of the TWT, where an inherent localized heating problem existed and where failures were observed during earlier cold compression, or 'coining' fabrication technique that shows great potential for future TWT development efforts. For this analysis, a three-dimensional, finite element model was used along with MARC, a commercially available finite element code, to simulate the fabrication of a diamond-rod TWT. This analysis was conducted by using component and material specifications consistent with actual TWT fabrication and was verified against empirical data. The analysis is nonlinear owing to material plasticity introduced by the forming process and also to geometric nonlinearities presented by the component assembly configuration. The computer model was developed by using the high efficiency, K-band TWT design but is general enough to permit similar analyses to be performed on a wide variety of TWT designs and styles. The results of the TWT operating condition and structural failure mode analysis, as well as a comparison of analytical results to test data are presented.

Communications satellites are using increasingly higher frequencies that require increasingly precise antenna reflectors for use in space. Traditional industry fabrication methods for space antenna reflectors employ successive modeling techniques using high- and low-temperature molds for reflector face sheets and then a final fit-up of the completed honeycomb sandwich panel antenna reflector to a master pattern. However, as new missions are planned at much higher frequencies, greater accuracies will be necessary than are achievable using these present methods. A new approach for the fabrication of ground-test solid-surface antenna reflectors is to build a rigid support structure with an easy-to-machine surface. This surface is subsequently machined to the desired reflector contour and coated with a radio-frequency-reflective surface. This method was used to fabricate a 2.7-m-diameter ground-test antenna reflector to an accuracy of better than 0.013 mm (0.0005 in.) rms. A similar reflector for use on spacecraft would be constructed in a similar manner but with space-qualified materials. The design, analysis, and fabrication of the 2.7-m-diameter precision antenna reflector for antenna ground tests and the extension of this technology to precision, space-based antenna reflectors are described.

Two approaches to design a tri-band reflector antenna for the Advanced TDRSS are examined. Two reflector antenna configurations utilizing frequency selective surfaces for operation in three frequency bands, S, Ku, and Ka, are proposed. Far-field patterns and the antenna feed losses were computed for each configuration. An offset-fed single reflector antenna configuration was adapted for conceptual spacecraft design. CADAM drawings were completed and a 1/13th scale model of the spacecraft was constructed.

An overview of current research in conducting polymers is presented. Emphasis is placed on development of materials useful for aeronautic and space applications. Research on organic conducting polymers began in the early 1970s with the discovery of polyacetylene. Since then, many polymers which share structural characteristics with polyacetylene have been prepared which conduct electricity, especially when they are doped with suitable agents. Problems with environmental instability, difficult processing, poor mechanical properties and high cost have slowed the development of conducting polymers. However, practical use of these materials is imminent, based on recent refinements in understanding how polymers conduct, more systematic approaches to the development of new materials, and significant improvements in both the processing and properties.

Aluminum reinforced with carbon fibers superior to copper in some respects. Lightweight composite material has high thermal conductivity. Consists of aluminum matrix containing graphite fibers, all oriented in same direction. Available as sheets, tubes, and bars. Thermal conductivity of composite along fibers rises above that of pure copper over substantial range of temperatures. Graphite/aluminum composite useful in variety of heat-transfer applications in which reduction of weight critical. Used to conduct heat in high-density, high-speed integrated-circuit packages for computers and in base plates for electronic equipment. Also used to carry heat away from leading edges of wings in high-speed airplanes.

Recently, high thermal conductivity continuous graphite fiber reinforced metal matrix composites (MMC's) have become available that can save much weight over present methods of heat conduction. These materials have two or three times higher thermal conductivity in the fiber direction than the pure metals when compared on a thermal conductivity to weight basis. Use of these materials for heat conduction purposes can result in weight savings of from 50 to 70 percent over structural aluminum. Another significant advantage is that these materials can be used without the plumbing and testing complexities that accompany the use of liquid heat pipes. A spinoff of this research was the development of other MMC's as electronic device heat sinks. These use particulates rather than fibers and are formulated to match the coefficient of thermal expansion of electronic substrates in order to alleviate thermally induced stresses. The development of both types of these materials as viable weight saving substitutes for traditional methods of thermal control for electronics packaging and also for spacecraft thermal control applications are the subject of this report.

These use particulates rather than fibers and are formulated to match the coefficient of thermal expansion of electronic substrates in order to alleviate thermally induced stresses. The development of both types of these materials as viable weight-saving substitutes for the traditional methods of thermal control for electronics packaging and also for spacecraft thermal control applications are the subjects of this report.

However, new missions at much higher frequencies will require greater accuracies than may be achievable using these present methods. A new approach for the fabrication of ground-test antenna reflectors is to machine the reflective surface into a stainless steel and fiberglass composite structure. A 2.7-m diameter ground-test antenna reflector fabricated using this method has an accuracy of better than 0.013 mm (0.0005 in.) rms. A similar design concept for a solid surface reflector for use on spacecraft would involve fabrication in a similar manner but using space-qualified materials. This report describes the design, analysis, and fabrication of the 2.7-m-diameter precision antenna reflector for antenna ground test and the extension of this technology to precision space antenna reflectors.

The thermal expansion behavior of n (+/- 8)s graphite fiber reinforced magnesium laminate and four graphite reinforced glass-matrix laminates (a unidirectional laminate, a quasi-isotropic laminate, a symmetric low angle-ply laminate, and a random chopped-fiber mat laminate) was determined, and was found, in all cases, to not be significantly affected by thermal cycling. Specimens were cycled up to 100 times between -200 F and 100 F, and the thermal expansion coefficients determined for each material as a function of temperature were found to be low. Some dimensional changes as a function of thermal cycling, and some thermal-strain hysteresis, were observed.
