Questo lavoro presenta i risultati di un’attività di caratterizzazione numerico-sperimentale di un processo dicolata in sabbia di una ghisa sferoidale ferritico-perlitica. L’indagine si è avvalsa di un’attrezzatura di colataopportunamente progettata e realizzata per fornire moduli termici differenziati, tali da sottoporre il materiale adiverse condizioni di raffreddamento e solidificazione. Il sistema di colata è stato studiato mediante simulazionenumerica, che ha permesso di replicare con adeguata accuratezza le condizioni di processo poi monitorate.Le caratteristiche microstrutturali sono state stimate attraverso modelli numerici implementati nel codice dicalcolo PROCAST™ v.2011 per la previsione delle diverse microstrutture ottenute al variare delle condizionilocali di raffreddamento. La validazione delle simulazioni è stata effettuata comparando i dati ottenuti, conquelli ricavati da un accurato studio microstrutturale svolto su oltre 2000 micrografie ottiche, avvalendosi diun software di analisi d’immagine. Sono stati in particolare valutati: porosità percentuale, numero di noduli digrafite per unità di superficie, area media dei noduli, morfologia media dei noduli, frazioni grafitica, ferritica eperlitica. Sono state quindi sviluppate relazioni empiriche in grado di permettere la valutazione delle proprietà atrazione del materiale noti i soli parametri microstrutturali ottenibili dalla simulazione numerica.

La previsione della microstruttura finale dopo l’estrusione delle leghe di alluminio è un argomento che hasuscitato un grande interesse negli ultimi anni, visto che le proprietà meccaniche e la qualità degli estrusisono fortemente dipendenti dall’evoluzione e del tipo di microstruttura. Questo lavoro pone come obiettivolo studio dell’evoluzione microstrutturale della lega di alluminio AA6060 durante l’estrusione, mediatesimulazioni FEM utilizzando il Codice Deform 3D. Allo scopo di determinare i coefficienti dei modellidi ricristallizzazione da inserire nel codice FEM, sono state prodotte delle prove sperimentali mediantel’estrusione inversa di coppe a diverse temperature e velocità di deformazione. Dall’analisi metallograficadei campioni estrusi è stato possibile determinare i coefficienti del modello dinamico di ricristallizzazione indotazione al codice FEM Deform 3D. Le coppe sono state successivamente trattate termicamente in forno perfar avvenire la ricristallizzazione statica, e sono stati determinati i coefficienti del modello di ricristallizzazionestatica. Una volta convalidati i modelli, si è passato alla simulazione del processo reale di estrusione di unabilletta cilindrica. L’evoluzione della microstruttura presenta delle zone con dei grani allungati ed altre con deigrani ricristallizzati con fenomeni di accrescimento. I risultati delle simulazioni sono stati confrontati con lemicrostrutture delle billette estruse, mostrando una buona corrispondenza.

Human bones are biological examples of functionally graded lattice capable to withstand large in vivo loading and allowing optimal stress distribution. Disruption of bone integrity may require biocompatible implants capable to restore the original bone structure and properties. This study aimed at comparing mechanical properties and biological behavior in vitro of uniform (POR-FIX) and graded (POR-VAR) Cobalt-chrome alloy lattice structures manufactured via Selective Laser Melting. In compression, the POR-VAR equivalent maximum stress was about 2.5 times lower than that of the POR-FIX. According to the DIC analysis, the graded lattice structures showed a stratified deformation associated to unit cells variation. At each timepoint, osteoblast cells were observed to colonize the surface and the first layer of both scaffolds. Cell activity was always significantly higher in the POR-VAR (p< 0.0005). In terms of gene expression, the OPG/RANKL ratio increased significantly over time (p< 0.0005) whereas IL1β and COX2 significantly decreased (7 day vs 1 day; p< 0.0005) in both scaffolds. Both uniform- and graded-porosity scaffolds provided a suitable environment for osteoblasts colonization and proliferation, but graded structures seem to represent a better solution to improve stress distribution between implant and bone of orthopedic implants.

Liquid nitrogen cooling is widely used in the extrusion industrial practice in order to increase the production rate, to reduce the die temperature and to avoid defects on the profile exit surfaces resulting from an excessive heating. However, the efficiency of the cooling is deeply affected by position and design of the liquid nitrogen channel so that numerical modelling is gaining an increasing industrial interest in relation to the possibility offered to optimize the channel design without expensive and time-consuming experimental trials. In this work, a numerical FE model developed within COMSOL Multiphysics® is proposed and validated against experimental trials performed in industrial environment. The model combines the 3D simulation of the extrusion process with a 1D model of the cooling channel thus allowing the testing of a number of different solutions at the die design stage. The global aim of this work is the assessment of the liquid nitrogen cooling efficiency in the extrusion of an industrial aluminum profile and the proof of the potentials offered by numerical models to get an optimized channel design in terms of cooling efficiency, die thermal balancing and reduction of liquid nitrogen consumption.

The die cooling by means of liquid nitrogen is a widely adopted industrial practice used to increase the production rate in the hot extrusion process of light alloys. The development of a reliable numerical model able to simulate the cooling channel efficiency has become of primary interest for the extrusion sector in order to avoid ineffective die cooling and time-consuming trials and errors. In this work, H13 die inserts with a helicoidally conformal channel were designed and printed by means of the SLM additive technology. Billets of AA6063 aluminum and ZM21 magnesium alloys were extruded at different process speeds under monitored conditions to verify the insert resistance and the cooling effectiveness. A 3D finite element model of the extrusion process coupled with a 1D model of the cooling channel was generated within the COMSOL simulation environment. The experimental outputs were also used to validate the numerical predictions of the developed simulations. The FEM results showed a good matching with the loads and temperatures obtained in the experimental trials. Moreover, the endurance of the AM tool validated the prediction of the stress field, thus proving the reliability of the numerical model for the application in the extrusion of light alloys sector.

The reduction of scraps related to back end defects (i.e. billet skin contamination) and front end defects (i.e. charge welds) is gaining nowadays an increasing industrial interest in order to obtain greater process efficiency. Today, extrusion industrial practice faces the issue by means of technician’s experience, empirical rules or, in most critical profiles, through time consuming and expensive experimental analyses. On the other side, FEM simulation of extrusion dies is becoming a common support tool for the design of new critical dies. Stating this scenario, the possibility to include the prediction of front end and back end defects evolution as simulation output can then be easily obtained at almost comparable computational costs. In this paper the FEM code Altair HyperXtrude® is used for the simulation of 2 industrial cases made by AA6063 and AA6082 alloys following the transient moving boundaries approach. Experimentally, the profiles were extruded, sectioned, polished and etched with caustic soda in order to reveal and measure front and back end development in front of and behind the profile stop mark. The data obtained from experimental analyses are initially discussed referring to billet skin contamination and charge weld evolution, then compared to industrial experience, to theoretical and empirical methods available in literature and to FEM results in order to evaluate pros and cons of each evaluation method.

During aluminum extrusion process, critical temperatures can be reached both in the profile and in the tooling set due to the high pre-heating temperatures and to the work spent in overcoming friction at the workpiece/tool interfaces and in deforming the billet that is converted into heat. By considering that especially the rising of temperature in the profile can represents a critical aspect of the process strongly limiting the maximum achievable extrusion speed, liquid nitrogen die cooling is becoming a consolidated industrial practice in order to increase the process productivity. If cooling channels are traditionally manufactured by subtractive technologies on a third plate (the backer), a more flexible and efficient solution is offered by the selective laser melting (SLM) technology. SLM allows the design of free-form channels with the opportunity to efficiently remove the heat as near as possible to the bearing zones where the highest temperatures are reached. In the present work, the design approach and the manufacturing parameters of an SLM printed H13 die insert for the extrusion of a 10 mm round bar are presented. In addition, the extrusion process is simulated by means of the COMSOL code accounting for the nitrogen cooling effect. Experimental extrusion trials have been furthermore performed with ZM21 magnesium and 6063 aluminum alloys to assess the potentiality of the conformal cooling channel design and to validate the developed numerical model. As main result, a good experimental numerical matching has been achieved with peak errors of 7.5% and 14% in terms of temperature and extrusion load respectively.

Laser Texturing and Laser Engraving of free form surfaces are interesting alternative to EDM and micro milling in the fabrication of moulds and dies. The material removal rate of this process is typically very low and the maximum working area is limited by the maximum travel range of the galvanometric scanning head and also by the maximum deflection of the scanner or the surface curvature. As a consequence, in order to manufacture large or free form surfaces, a set of placements of the scanning head respect to the work piece must be calculated and controlled by the CNC. The number of these placements can be quite high due the small amount of material removed in each of them and the non-operative time spent to move the scanning head can be relevant compared to the overall time. In this work a method based on the solution of the Traveling Salesman Problem is proposed with the aim to optimise the number of displacements of the scanning head and generally in order to reduce the number of movement of the numerically controlled axes. The method that takes into account both the architecture and the dynamic characteristics of a 5 axis CNC system was implemented in the CALM (Computer Aided Laser Manufacturing) software used to program the laser path for part texturing and applied in industrial cases.

The present study was aimed at predicting the time-dependent deformation of tools used in hot forming applications subjected to the creep-fatigue regime. An excessive accumulated plastic deformation is configured as one of the three main causes of premature failure of tools in these critical applications and it is accumulated cycle by cycle without evident marks leading to noncompliant products. With the aim of predicting this accumulated deformation, a novel procedure was developed, presented, and applied to the extrusion process as an example. A time-hardening primary creep law was used and novel regression equations for the law’s coefficients were developed to account not only for the induced stress-temperature state but also for the dwell-time value, which is determined by the selected set of process parameters and die design. The procedure was validated against experimental data both on a small-scale extrusion die at different stress, temperature, load states, and for different geometries and on an industrial extrusion die which was discarded due to the excessive plastic deformation after 64 cycles. A numerical-experimental good agreement was achieved.

The application of laser technology to welding of dissimilar AISI316 stainless steel components manufactured with selective laser melting (SLM) and traditional methods has been investigated. The role of laser parameters on weld bead formation has been studied experimentally, with particular attention placed on effects occurring at the interface between the two parts. In order to assess weld bead characteristics, standardised tensile tests were carried out on suitable specimens and the fracture zone was analysed. The results highlighted the possibility of exploiting suitable process parameters to appropriately shape the heat affected and fusion zones in order to maximise the mechanical performance of the component and minimise interactions between the two parent metals in the weld bead.
