The Laser Beam Welding (LBW) of aluminum alloys has attracted significant interest from industrial sectors, including the shipbuilding, automotive and aeronautics industries, as it expects to contribute to significant cost reduction associated with the production of high-quality welds. To comprehend the behavior of welded structures in regard to their damage tolerance, the application of fracture mechanics serves as the instrumental tool. However, the methods employed overlook the changes in the microstructure within the Heat-Affected Zone (HAZ), which leads to the degradation of the mechanical properties of the material. The purpose of this study is to simulate microhardness evolution in the HAZ of AA2198-T351 LBW. The material represents the latest generation of Al-Cu-Li alloys, which exhibit improved mechanical properties, enhanced damage tolerance behavior, lower density and better corrosion and fatigue crack growth resistance than conventional Al-Cu alloys. In this work, the microhardness profile of LBW AA2198 was measured, and subsequently, through isothermal heat treatments on samples, the microhardness values of the HAZ were replicated. The conditions of the heat treatments (T, t) were selected in line with the thermal cycles that each area of the HAZ experienced during welding. ThermoCalc and DICTRA were employed in order to identify the strengthening precipitates and their evolution (dissolution and coarsening) during the weld thermal cycle. The microstructure of the heat-treated samples was studied employing LOM and TEM, and the strengthening precipitates and their characteristics (volume fraction and size) were defined and correlated to the calculations and the experimental conditions employed during welding. The main conclusion of this study is that it is feasible to imitate the microstructure evolution within the HAZ through the implementation of isothermal heat treatments. This implies that it is possible to fabricate samples for fatigue crack growth tests, enabling the experimental examination of the damage tolerance behavior in welded structures.

A novel PID-type fuzzy logic controller (FLC) with an online fuzzy tuner was created to maintain stable in situ control of the cutting front temperature, aiming to enhance the laser process for thin non-oriented electrical steel sheets. In the developed controller, the output scaling factors and the universe of discourse were initially optimized using a hybrid of the particle swarm optimization and grey wolf optimization methods. The optimal parameters obtained were utilized in experiments involving the laser cutting of thin non-oriented electrical steel sheets, compared to an open-loop control system maintaining a constant cutting speed. The PID-type FLC with an online fuzzy tuner demonstrated a superior cutting quality, generating a smaller roundness and a reduced heat-affected zone (HAZ) through the in situ tuning of control parameters. Particularly, the HAZ width was significantly smaller than that reported in a previous study which used fuzzy gain scheduling for temperature control. Moreover, the cutting time was diminished by optimally adjusting the cutting speed using PID-type FLC with an online fuzzy tuner. Therefore, the accumulated heat in the steel sheet, particularly under high laser pulse frequencies, was effectively reduced, making it suitable for industrial applications.

Additive manufacturing of continuous carbon fibre-reinforced polymer (CCFRP) parts enables the production of high-strength parts for aerospace, engineering and other industries. Continuous fibres allow for parts to be reinforced along the load path, multiplying their mechanical properties. However, current additive manufacturing processes for producing CCFRP parts do not optimally meet the requirements of the matrix. With resin- and extrusion-based processes, the time-consuming and costly post-processing required to remove support structures severely limits design freedom, and producing small batches requires increased effort. In contrast, laser sintering has proven to be a promising alternative in an industrial environment, allowing the production of robust parts without support structures in a time-efficient and economical manner for single and small-batch production. Based on a novel laser-sintering machine with the automated integration of continuous fibres, a combination of the advantages of the laser-sintering process and the advantages of continuous fibres is to be achieved. This paper describes an experimental analysis and optimisation of this laser-sintering machine using design of experiments. The processing time for fibre integration could be reduced by a factor of three compared to the initial state.

Carbon fiber-reinforced composites are widely used in automobile, aerospace and military lightweight manufacturing due to their excellent mechanical properties such as light weight, excellent fracture resistance, corrosion resistance and wear resistance, etc. However, because of their high hardness, anisotropy and low interlayer strength characteristics, there are many problems with machine carbon fiber-reinforced composites with traditional methods. As a non-contact processing technology, laser machining technology has lots of advantages in carbon fiber-reinforced composites processing. However, there are also some defects produced in laser machining process such the heat affected zone, delamination and fiber extraction due to the great difference of physical properties between the carbon fibers and the resin matrix. To improve the quality of carbon fiber-reinforced composites laser machining, lots of works have been carried out. In this paper, the research progress of carbon fiber-reinforced composites laser machining parameters optimization and numerical simulation was summarized, the characteristics of laser cutting carbon fiber-reinforced composites and cutting quality influence factors were discussed, and the developing trend of the carbon fiber-reinforced composites laser cutting was prospected.

Nowadays, additive manufacturing (AM) is a powerful way to make complex-shaped components for airspace engineering from nickel-based superalloys. So, while nickel-based superalloys could easily be we L-DED in sheet-metal thicknesses, they suffered from strain-age cracking and solidification during AM or in the post-weld aging treatment. This is attributed to the fact that besides the limitation of γ′- phase forming elements (Al and Ti), as they form by AM very rapidly and reduce ductility, the majority of the superalloys contain carbide-forming elements such as Cr, Mo, and W. The precipitation of carbides, which is very effective in strengthening, develops cracks in the heat-affected zone (HAZ) during AM. The difference in isochoric heat capacities and the thermal expansion coefficient (TEC) at the phase boundary leads to the appearance of dangerous local destruction energy. If the area of the interfacial interface is sufficiently extended, then the accumulation of this energy reaches a level sufficient for a crack formation. We have proposed a crack initiation criterion (CIC) for assessing the dangerous level of fracture energy. The CIC was derived from an estimate of the local energy balance from the heat transfer equation for the two-phase area. Practical approbation of the criterion was carried out after L-DED of samples from Ni50Cr33W4.5Mo2.8TiAlNb (EP648) alloy powder with an increased carbon content based on the study of the chemical composition near the crack formed during solidification. Using the proposed criterion provides an opportunity to give the rank to carbide-forming elements according to the degree of their influence on the fracture energy. Thus, the release of aluminum carbide turned out to be 5.48 times more dangerous than the release of titanium carbide and more than 5 times more dangerous than the release of tungsten carbide and molybdenum.

In addition to traditional chip methods, performance lasers are often used in the field of wood processing. When cutting wood with CO2 lasers, it is primarily the area of optimization of parameters that is important, which include mainly laser performance and cutting speed. They have a significant impact on the production efficiency and cut quality. The article deals with the use of an artificial neural network (ANN) to predict spruce wood cut characteristics using CO2 lasers under several conditions. The mutual impact of the laser performance (P) and the number of annual circles (AR) for prediction of the characteristics of the cutting kerf and the heat affected zone (HAZ) were examined. For this purpose, the artificial neural network in Statistica 12 software was used. The predicted parameters can be used to qualitatively characterize the cutting kerf properties of the spruce wood cut by CO2 lasers. All the predictions are in good agreement with the results from the available literary sources. The laser power P = 200 W provides a good cutting quality in terms of cutting kerf widths ratio defined as the ratio of cutting kerf width at the lower board to the cutting kerf width at upper board and, therefore, they are optimal for cutting spruce wood at 1.210−2 ms−1.

Dual phase (DP) steels have high strength, while maintaining outstanding elongation capacities. This is possible using a well-controlled thermomechanical process that produces a perfect phase combination in the DP microstructures. However, automotive makers are required to weld the DP steels, which generates a soft zone in the microstructure. In this work, 1.6 mm-thick DP980 steel sheets were welded by gas metal arc welding process to analyze the response of the welded soft zone to cyclic loading conditions. Conducted macrographic and metallography analyses revealed good quality in the appearance of the welded joints, with a complete fusion of the DP980 joint and without the presence of discontinuities. Low cycle fatigue tests of the DP welded joints were conducted under a constant amplitude strain control mode. The welded joints experienced a fatigue life reduction with respect to the DP980 steel of ~16% at strain amplitudes of 0.2, 0.3, and 0.4%. For strain amplitudes larger than 0.6%, the fatigue life of the welded joint was reduced by 39%. Weld thermal cycles combined with metallography analysis indicated that a tempered process of the martensite during the welding was responsible for the soft-zone formation and the poor fatigue response.

Temperature cycles generated during welding have a significant effect on the changes in the HAZ of welds, regardless of whether these are changes in structure or mechanical properties; however, it is problematic to obtain temperature cycles with sufficient accuracy across the entire HAZ so that they can be generally taken and used in welding simulations and for real experiments of processes occurring in HAZ. In particular, for a study in a specific location, it is important to know the maximum temperature of the cycle and the cooling rate defined mainly by the parameter t8/5. No studies in which anybody tries to find a mathematical description defining the basic parameters of temperature cycles in the HAZ could be found in the performed research. Therefore, the study presented in this paper results in a mathematical description defining the dependence of achieved maximum temperature on the distance from the fusion line in the HAZ of S460MC welds and with heat input values in the interval from 8 to 14 kJ·cm−1. Moreover, this paper presents the influence of heat input value on the weld pool geometry, including the effect of heat input value on grain coarsening in the highly heated HAZ.

The back-surface field (BSF) layer obtained through the laser fired contact (LFC) process is the key to increasing the efficiency of solar cells. In this paper, we studied the optimization of LFC process parameters—focusing on laser frequency, influence, and speed—to achieve good ohmic contacts, and to reduce the heat-affected zone (HAZ). As frequency increases, interactions between the laser and particles increase, with the particles becoming overly heated. This generates the thermal effect, in which heat is transferred to particles not directly affected by the laser—resulting in the HAZ becoming wider and deeper. Under different laser power conditions, depths of approximately 18 and 8.3 μm were observed at laser speeds of 10 and 100 mm/s, respectively. This analysis of performance variables allowed us to identify those best suited to forming an Al-BSF layer approximately 1.2 μm thick, which resulted in the best LFC procedure while minimizing the HAZ area. HAZ size was minimized at a frequency of 400 kHz, using 5 W laser power, and a laser speed of 100 mm/s, while the best cell characteristics were obtained using a laser pitch of 500 μm and a single laser process.

This paper deals with investigation and characterization of weld circumferential thin cracks in austenitic stainless steel (AISI 304) pipe with eddy current nondestructive testing technique (EC-NDT). During welding process, the heat source applied to the AISI 304 was not uniform, accompanied by a change of the physical property. To take into consideration this change, the relative magnetic permeability was considered as a gradiently changed variable in the weld and the heat affected zone (HAZ), which was generated by the Monte Carlo Method based on pseudo random number generation (PRNG). Numerical simulations were performed by means of MATLAB software using 2D finite element method to solve the problem. To verify, results from the modeling works were conducted and contrasted with findings from experimental ones. Indeed, the results of comparison agreed well. In addition, they show that considering this changing of this magnetic property allows distinguishing the thin cracks in the weld area.

Fine-grained steels belonging to the HSLA group (High-Strength Low-Alloy steels) of steels are becoming increasingly popular and are used in both statically and dynamically stressed structures. Due to the method of their production, and thus also the method use to obtain the required mechanical properties, it is really necessary to limit the heat input values for these steels during welding. When applying temperature cycles, HSLA steels in highly heated heat-affected zones (HAZ) reveal intensive grain coarsening and also softening behaviour. This subsequently results in changes in both mechanical and brittle-fracture properties, and the fatigue life of welded joints. While grain coarsening and structure softening have a major effect on the change of strength properties and KCV (Charpy V-notch impact toughness) values of statically stressed welded joints, the effect of these changes on the fatigue life of cyclically stressed welded joints has not yet been quantified. The paper is therefore conceived so as to make it possible to assess and determine the percentage impact of individual aspects of the welding process on changes in their fatigue life. To be more specific, the partial effects of angular deformation, changes that occur in the HAZ of weld, and the notch effect due to weld geometry are assessed.

Although electrical discharge machining (EDM) is one of the first established non-conventional machining processes, it still finds many applications in the modern industry, due to its capability of machining any electrical conductive material in complex geometries with high dimensional accuracy. The current study presents an experimental investigation of ED machining aluminum alloy Al5052. A full-scale experimental work was carried out, with the pulse current and pulse-on time being the varying machining parameters. The polishing and etching of the perpendicular plane of the machined surfaces was followed by observations and measurements in optical microscope. The material removal rate (MRR), the surface roughness (SR), the average white layer thickness (AWLT), and the heat affected zone (HAZ) micro-hardness were calculated. Through znalysis of variance (ANOVA), conclusions were drawn about the influence of machining conditions on the EDM performances. Finally, semi empirical correlations of MRR and AWLT with the machining parameters were calculated and proposed.

The welding of fine-grained steels is a very specific technology because of the requirement for the heat input limit value. Applying temperature cycles results in an intense grain growth in a high-temperature heat-affected zone (HAZ). This has a significant effect on the changing of strength properties and impact values. The intensity of grain coarsening in the HAZ can be predicted based on the experimentally determined activation energy and material constant, both of which define grain growth kinetics. These quantities, together with real measured welding cycles, can be subsequently used during experiments to determine mechanical properties in a high-temperature HAZ. This paper shows a methodical procedure leading to the obtainment of the material quantities mentioned above that define the grain growth, both at fast and slow temperature cycles. These data were used to define the exposure temperature and the soaking time in a vacuum furnace to prepare test samples with grain sizes corresponding to the high-temperature HAZ of welded joints for the testing procedures. Simultaneously, by means of the thermo-mechanical simulator Gleeble 3500, testing samples were prepared which, due to a temperature gradient, created conditions comparable to those in the HAZ. The experiments were both carried out with the possibility of free sample dilatation and under a condition of zero dilation, which happens when the thermal expansion of a material is compensated by plastic deformation. It has been found that shape of the temperature cycle, maximal achieved cycle temperature, cooling rate, and, particularly, the time in which the sample is in the austenite region have significant effects on the resulting change of properties.

Smart ceramic materials are next generation materials with the inherent intelligence to adapt to change in the external environment. These materials are destined to play an essential role in several critical engineering applications. Machining these materials using traditional machining processes is a challenge. The laser beam micromachining (LBMM) process has the potential to machine such smart materials. However, laser machining when performed in air induces high thermal stress on the surface, often leading to crack formation, recast and re-deposition of ablated material, and large heat-affected zones (HAZ). Performing laser beam machining in the presence of a liquid medium could potentially resolve these issues. This research investigates the possibility of using a Liquid Assisted—Laser Beam Micromachining (LA-LBMM) process for micromachining smart ceramic materials. Experimental studies are performed to compare the machining quality of laser beam machining process in air and in a liquid medium. The study reveals that the presence of liquid medium helps in controlling the heat-affected zone and the taper angle of the cavity drilled, thereby enhancing the machining quality. Analytical modeling is developed for the prediction of HAZ and cavity diameter both in air and underwater conditions, and the model is capable of predicting the experimental results to within 10% error.

As electronic products are miniaturized, the components of the spring contact probe are made very fine. Current mechanical processing may make it difficult to perform micro-machining with a high degree of precision. A laser is often used for the high precision micro-machining due to its advantages such as a contact-free process, high energy concentration, fast processing time, and applicability to almost every material. The production of micro-electronics using nickel-coated copper is rapidly increasing and laser material processing is becoming a key processing technology owing to high precision requirements. Before applying laser material processing, it is necessary to understand the ablation characteristics of the materials. Therefore, this study systematically investigates the ablation characteristics of nickel-coated beryllium copper. Key laser parameters are pulse duration (4~200 ns) and the total accumulated energy (1~1000 mJ). The processed workpiece is evaluated by analyzing the heat affected zone (HAZ), material removal zone (MRZ), and roundness. Moreover, the surface characteristics such as a burr, spatter, and roundness shapes are analyzed using scanning electron microscope (SEM).

The weldability of ductile iron, as widely known, is relatively poor, essentially due to its typical carbon equivalent value. The present study was developed surrounding the heat treatability of welded joints made with a high strength ductile cast iron detaining an ultimate tensile strength of 700 MPa, and aims to determine which heat treatment procedures promote the best results, in terms of microstructure and mechanical properties. These types of alloys are suitable for the automotive industry, as they allow engineers to reduce the thickness of parts while maintaining mechanical strength, decreasing the global weight of vehicles and providing a path for more sustainable development. The results allow us to conclude that heat treatment methodology has a large impact on the mechanical properties of welded joints created from the study material. However, the thermal cycles suffered during welding promote the formation of ledeburite areas near the weld joint. This situation could possibly be dealt through the implementation of post-welding heat treatments (PWHT) with specific parameters. In contrast to a ductile cast iron tested in a previous work, the bull-eye ductile cast iron with 700 MPa ultimate tensile strength presented better results during the post-welding heat treatment than during preheating.

Under the support of an SBIR Phase II/IIB grant from the National Science Foundation, OMAX has developed and commercialized micro abrasive (µAWJ), culminating A MicroMAX® JetMachining® Center technology for meso-micro machining. AWJ inherently possesses technological and manufacturing merits unmatched by most machine tools. With the commercialization of µAWJ technology, waterjet is now fully capable of multi-mode machining most materials from macro to micro scales (the 7M advantage). Novel accessories and software facilitate machining precision 2D and 3D parts with a wide range of part size and thickness. The versatile waterjet is particularly advantageous for machining difficult and delicate materials, such as alloys, hardened steel, composites, and laminates. One unique capability is machining composites and nanomaterials comprised of metals (reflective and conductive), non-metals (non-conductive), and anything in between. The 7M advantage of waterjet has been taking advantage by machining sample parts made of a variety of advanced materials that are difficult, or even impossible, to machine otherwise.

Nowadays, ultimate tensile strengths above 400 MPa become usual for ductile irons, thus allowing the implementation of new design paradigms. Large concentrations of carbon and other influencing elements can negatively interfere with the welding process of ductile cast irons. Efforts made by researchers have led to the discovery of solutions which enable good enough operational results to consider welding as a viable repairing or joining method. Although these alloys have been available for quite some time, researchers have mainly focused on issues relating to microstructural phenomena tied to casting and similar processes, leaving much to explore in terms of their weldability. Thus, this work intends to investigate the effect of different heat-treatments on the weldability of a high strength ductile cast iron by assessing the mechanical properties of welded joints as well as structural modifications induced by thermal cycles imposed before and after welding. Successful weld joints were achieved showing a clear heat affected zone (HAZ) close to the joint area. This area is coincident with the fracture area of the welded samples when loaded on a tensile test bench, having obtained promising results regarding mechanical strength and strain. The hardness of the welded zone was also carefully investigated, showing clear changes throughout the joint.
