Long-fiber thermoplastic (LFT) materials compounded via the direct LFT (LFT-D) process are very versatile composites in which polymers and continuous reinforcement fiber can be combined in almost any way. Polycarbonate (PC) as an amorphous thermoplastic matrix system reinforced with glass fibers (GFs) is a promising addition regarding the current development needs, for example battery enclosures for electromobility. Two approaches to the processing and compression molding of PC GF LFT-D materials with various parameter combinations of screw speed and fiber rovings are presented. The resulting fiber lengths averaged around 0.5 mm for all settings. The tensile, bending, Charpy, and impact properties were characterized and discussed in detail. Special attention to the characteristic charge and flow area formed by compression molding of LFT-D materials, as well as sample orientation was given. The tensile modulus was 10 GPa, while the strength surpassed 125 MPa. The flexural modulus can reach up to 11 GPa, and the flexural strength reached up to 216 MPa. An efficient way to reduce direct operating costs in aerospace applications is to lower the overall weight. In this context, thermoplastic composites offer a high potential for weight reduction. However, their application requires time and cost-optimized process technologies. Thermoplastic tape laying with subsequent out-of-autoclave consolidation represents such a process technology. Typical process chains consist of several automated steps that can influence the component's quality. Hence, a cross-process approach is applied to identify relevant process parameters. This paper focuses on minimizing the gaps between parallel-placed tapes and thereby reducing their influence on the laminate's porosity. A geometrical model is developed and validated to predict the maximum gap sizes for a tape-laying process as a function of process accuracy, material accuracy, and process parameters. Based on this, a methodological approach is presented to minimize the influence of gaps on porosity. It is validated using automated tape laying and a novel low-pressure consolidation process. The findings make an important contribution to understanding the development of porosity along the process chain for the manufacture of thermoplastic composites for aerospace applications. Due to the high design freedom and weight specific properties carbon fiber reinforced plastics (CFRP) offer significant potential in light-weighting applications, specifically in the automotive sector. The demand for medium to high production quantities with consistent material properties has paved the way for the use of high-pressure resin transfer molding (HP-RTM). Due to high experimental cost and number of the operational parameters the development of numerical simulations to predict part quality is growing. Despite this, erroneous assumptions and simplifications limit the application of HP-RTM models, specifically with regards to the energy models used to model the heat transfer occurring during infiltration. The current work investigates the operating parameters at which the thermal non-equilibrium energy model's increased computational cost and complexity is worth added accuracy. It was found that in nearly all cases, using the thermal non-equilibrium is required to obtain an accurate prediction of the temperature development and resulting final properties within the mold after the infiltration process. This work aims to enhance and validate a systematic approach for the structural finite element (FE) analysis of thermoplastic impregnated 3D filament winding structures (fiber skeletons). The idealized modeling of geometrically complex fiber skeletons used in previous publications is refined by considering additional characteristic dimensions and investigating their mechanical influence. Moreover, the modeling approach is transferred from the meso- to the macro-level in order to reduce modeling and computational effort. The properties of meso- and macro-level FE models are compared using the example of simple loop specimens. Based on the results, respective application fields are defined. In the next step, the same modeling approach is applied to a more complex, three-dimensional specimen—the inclined loop. For its macro-level FE model, additional material characterization and modeling, as well as enhancements in the modeling of the geometry, are proposed. Sandwich structures benefit from the geometrical stiffening effect due to their high cross-sectional area moment of inertia. Transferred to carbon fiber-reinforced plastic (CFRP) components, the needed amount of carbon fiber (CF) material can be reduced and with it the CO2 footprint. The combination of a light foam core with continuous fiber-reinforced face sheets is a suitable material combination for lightweight design. Traditionally, CFRP sandwich structures with a foam core are manufactured in a two-step process by combining a prefabricated foam core with fiber-reinforced face sheets. However, in addition to the reduction in the used CFRP material, manufacturing processes with a high efficiency are needed. The objective of this paper is the sandwich manufacturing and characterization by using the Direct Sandwich Composite Molding (D-SCM) process for the one-step production of CFRP sandwich structures. The D-SCM process utilizes the resulting foaming pressure during the reactive polyurethane (PUR) foam system expansion for the impregnation of the CF-reinforced face sheets. The results of this work show that the production of sandwich structures with the novel D-SCM process strategy is feasible in one single manufacturing step and achieves good impregnation qualities. The compression molding process of sheet molding compound (SMC) is an economical manufacturing process for lightweight parts. However, molding defects, such as fiber matrix separation, and fiber re-orientation, may develop during the molding process in confined regions, such as ribs and bosses. Hence, the mechanical properties of the composite depend on the local fiber architecture. Consequently, this work compares the predictive capabilities of tensor-based and directly modeled process simulation approaches regarding compression force, fiber volume content and fiber orientation on the example of honeycomb structures molded from SMC. The results are validated by micro-computed tomography and thermal gravimetric analysis. The fiber orientation in the honeycomb varies between individual samples because a sheet molding compound is macroscopically heterogeneous and thus the fiber architecture is strongly influenced by random events. Tensor-based fiber orientation models can not reliably predict fiber volume content and fiber orientation in the part's thickness direction if there is a lack of scale separation. Therefore, directly modeled process simulations should be preferred in cases in which fiber length and mold dimensions prohibit scale separation. The prediction of fiber volume content is a difficult task and no simulation can predict the severity of fiber matrix separation precisely in all cases. [ABSTRACT FROM AUTHOR]

This work focuses on the development of a numerical mold filling simulation for the rotational molding process. In the rotational molding process, a dry fiber preform is placed in a mold and impregnated with a thermoset matrix under rotation. Additionally, metallic load introduction elements can be inserted into the mold and joined with co-curing or form-fit, resulting in hybrid drive shafts or tie rods. The numerical model can be used to simulate the impregnation of the preform. Based on the resin transfer molding process, an OpenFOAM solver is extended for the rotational molding process. Permeability, kinetic and curing models are selected and adapted to the materials used. A wireless measurement solution with a capacitive sensor is developed to validate the model. Comparisons between measurements and numerically calculated impregnation times to reach the capacitive sensor with the matrix show good quality of the developed model. The average deviation between calculated result and measured mean values in the experiment is 43.8% the maximum deviation is 65.8%. Sandwich structures utilize the geometric stiffening effect by increasing the area moment of inertia. This reduces carbon fiber (CF) material within CF-reinforced plastic (CFRP) components, and thus, the CO2 footprint. A suitable material combination for lightweight design is the use of continuous fiber-reinforced face sheets with a light foam core. CFRP sandwich structures with foam core are manufactured by combining a prefabricated foam core with fiber-reinforced cover layers in a two-step press process. Besides the reduction of the used CFRP material, more efficient manufacturing processes are needed. The aim of this paper is to develop a novel polyurethane foam system to enable the direct sandwich composite molding (D-SCM) process for the production of CFRP sandwich structures by utilizing the resulting foaming pressure during the reactive polyurethane (PUR) foam system expansion for the impregnation of the CF reinforced face sheets. The use of fiber reinforced plastics (FRPs) has significant potential to reduce the weight of components. As regards the sustainability of these components, thermoplastic matrices offer more potential for recycling than thermoset ones. A possible manufacturing process for the production of thermoplastic FRPs is thermoplastic resin transfer molding (T-RTM). In this very moisture-sensitive process, "-caprolactam in addition to an activator and catalyst polymerizes anionically to polyamide 6 (aPA6). The anionic polymerization of aPA6 is slowed down or even completely blocked by the presence of water. This study analyses the sorption behavior of the matrix, fiber, binder and core materials for the production of anionic polyamide 6 composites, which are processed in the thermoplastic RTM process. Water vapor sorption measurements are used to determine the adsorption and desorption behavior of the materials. The maximum moisture loading of the materials provides information about the water adsorption capacity of the material. Electrically conductive nanocomposites present opportunities to replace metals in several applications. Usually, the electrical properties emerging from conductive particles and the resulting bulk values depend on the micro/nano scale morphology of the particle network formed during processing. The final electrical properties are therefore highly process dependent. In this study, the electrical resistivity of composites made from single-walled carbon nanotubes in epoxy was investigated. Three approaches along the processing chain were investigated to reduce the electrical resistivity of nanocomposites-the dispersion strategy in a three-roll mill, the curing temperature, and the application of electric fields during curing. It was found that a progressive increase in the shear forces during dispersion leads to a more than 50% reduction in the electrical resistivities. Higher curing temperatures of the nanocomposite resin also lead to a decrease of around 50% in resistivity. Furthermore, a scalable resin transfer molding set-up with gold-coated electrodes was developed and tested with different mold release agents. It has been shown that curing the material under electric fields leads to an electrical resistivity approximately an order of magnitude lower, and that the properties of the mold release agent also influence the final resistivity of different samples in the same batch. The behavior of fiber suspensions during flow is of fundamental importance to the process simulation of discontinuous fiber reinforced plastics. However, the direct simulation of flexible fibers and fluid poses a challenging two-way coupled fluid-structure interaction problem. Smoothed Particle Hydrodynamics (SPH) offers a natural way to treat such interactions. Hence, this work utilizes SPH and a bead chain model to compute a shear flow of fiber suspensions. The introduction of a novel viscous surface traction term is key to achieve full agreement with Jeffery’s equation. Careful modelling of contact interactions between fibers is introduced to model suspensions in the non-dilute regime. Finally, parameters of the Reduced-Strain Closure (RSC) orientation model are identified using ensemble averages of multiple SPH simulations implemented in PySPH and show good agreement with literature data. The reaction kinetics of anionic polymerization for the production of anionic polyamide 6 (aPA6) are widely understood. It is also known that this reaction is very sensitive to external influences such as water. This paper analyzes and quantifies the influence of water on the reaction of ε-caprolactam to anionic polyamide 6. A kinetic model is developed in which the reactive molecules of the activator and catalyst are defined as variables and the concentrations of activator and catalyst as well as water content are considered. A model for the calculation of the reaction kinetics is established and validated with experimental data. The developed model can be used to predict the influence and compensation of water by addition of surplus activator and catalyst during the polymerization of ε-caprolactam. [ABSTRACT FROM AUTHOR]

The activated anionic ring opening polymerization of ε-caprolactam to polyamide 6 is highly sensitive to external influences such as water. Based on an initial theory, preliminary reaction kinetic tests are carried out with the aim of compensating the influence of the water by increasing the activator and catalyst concentration. Different formulations of activator and catalyst were studied to understand the influence of water on the concentration of activator and catalyst. It was found that the compensation of added water with activator and catalyst restores the original reaction time. The test plates produced are examined with regard to their mechanical characteristics and the polymer properties. The results of the mechanical characterization show no significant impairment after compensation of the added water. The physical properties of the matrix show degradation with repeated compensation. However, the residual ε-caprolactam content remains below the critical value of 1% for three of the four investigated formulations. [ABSTRACT FROM AUTHOR]

The reactive process of reinforced thermoset injection molding significantly influences the mechanical properties of the final composite structure. Therefore, reliable process simulation is crucial to predict the process behavior and relevant process effects. Virtual process design is thus highly important for the composite manufacturing industry for creating high quality parts. Although thermoset injection molding shows a more complex flow behavior, state of the art molding simulation software typically focusses on thermoplastic injection molding. To overcome this gap in virtual process prediction, the present work proposes a finite volume (FV) based simulation method, which models the multiphase flow with phase-dependent boundary conditions. Compared to state-of-the-art Finite-Element-based approaches, Finite-Volume-Method (FVM) provides more adequate multiphase flow modeling by calculating the flow at the cell surfaces with an Eulerian approach. The new method also enables the description of a flow region with partial wall contact. Furthermore, fiber orientation, curing and viscosity models are used to simulate the reinforced reactive injection molding process. The open source Computational-Fluid-Dynamics (CFD) toolbox OpenFOAM is used for implementation. The solver is validated with experimental pressure data recorded during mold filling. Additionally, the simulation results are compared to commercial Finite-Element-Method software. The simulation results of the new FV-based CFD method fit well with the experimental data, showing that FVM has a high potential for modeling reinforced reactive injection molding. In this work a holistic approach for the characterization and mathematical modeling of the reaction kinetics of a fast epoxy resin is shown. Major composite manufacturing processes like resin transfer molding involve isothermal curing at temperatures far below the ultimate glass transition temperature. Hence, premature vitrification occurs during curing and consequently has to be taken into account by the kinetic model. In order to show the benefit of using a complex kinetic model, the Kamal-Malkin kinetic model is compared to the Grindling kinetic model in terms of prediction quality for isothermal processing. From the selected models, only the Grindling kinetic is capable of taking into account vitrification. Non-isothermal, isothermal and combined differential scanning calorimetry (DSC) measurements are conducted and processed for subsequent use for model parametrization. In order to demonstrate which DSC measurements are vital for proper cure modeling, both models are fitted to varying sets of measurements. Special attention is given to the evaluation of isothermal DSC measurements which are subject to deviations arising from unrecorded cross-linking prior to the beginning of the measurement as well as from physical aging effects. It is found that isothermal measurements are vital for accurate modeling of isothermal cure and cannot be neglected. Accurate cure predictions are achieved using the Grindling kinetic model.
