The need to reduce energy consumption means that it is necessary to reduce the weight of vehicles. However, a thick wall of massive elements promotes the formation of casting defects, which must be removed by either plastic processing (straightening) or welding methods (surface and internal discontinuities). Basic alloys contain Al and Zn as the main alloying elements. The studies involved an evaluation of the microstructure and properties of alloys at ambient and elevated temperatures. The microstructure observation revealed a dendritic structure with the presence of low-melting eutectic, and intermetallic and Laves phases in the interdendritic areas. The presence of these phases may pose significant limitations during welding work. Thermal conductivity coefficient measurements showed that it is constant at temperatures up to 200 °C and is 49 W/mK for 9% Al and 77 W/mK for 9% Zn. The tensile test reveal that the most favorable tensile strength (120 MPa) occurs at temperatures of 150 °C for the 9% Zn alloy and at 180 °C for the 9% Al alloy. [ABSTRACT FROM AUTHOR]

This review considers the use of fractal concepts to improve the development, fabrication, and characterisation of catalytic materials and supports. First, the theory of fractals is discussed, as well as how it can be used to better describe often highly complex catalytic materials and enhance structural characterisation via a variety of different methods, including gas sorption, mercury porosimetry, NMR, and several imaging modalities. The review then surveys various synthesis and fabrication methods that can be used to create catalytic materials that are fractals or possess fractal character. It then goes on to consider how the fractal properties of catalysts affect their performance, especially their overall activity, selectivity for desired products, and resistance to deactivation. Metal screw extrusion (MSE) is a continuous, solid-state forming method utilizing an inherently high degree of deformation to consolidate fragmented input materials into a solid bulk by breaking their oxide skins. Severe plastic deformation with equivalent strain in the range of 10–20 can be achieved depending on set process parameters. Rigorous mixing can be employed to form sophisticated materials like bulk composites, nanocomposites, particle-reinforced metals, and fine-grained materials. Furthermore, the inherent solid-state processing is well suited for recovery of difficult-to-recycle materials. A range of non-ferrous materials has been manufactured by MSE and further characterized in terms of microstructural evolution and mechanical and functional properties. Furthermore, MSE has been studied in terms of flow, accumulated strain, and environmental impact. The following review aims to critically highlight the existing work performed on MSE, compare it to existing and emerging technologies as well as explore future development and possible applications. MSE has the potential to be utilized for numerous commercial applications. This paper presents a post-forming technique utilising both induction heating and rotary draw bending (RDB) for carbon fibre-reinforced polyetherentherketone (CF/PEEK) tubular structures. Existing post-forming techniques are unable to form CF/PEEK tubes due to the lack of a suitable mandrel material to provide internal support to the tube while withstanding high heat from melting the PEEK matrix during forming. This is addressed by using a steel spring mandrel in the tube induction heating process. In this study, four sets of [±60°]4 CF/PEEK tubes were formed using an induction heater-incorporated RDB setup into 45°, 90°, 135°, and 180° bends with a bending ratio of 2. Optical characterisation was performed to analyse tube fibre angle changes. A post-forming fibre angle prediction model previously derived for CF/polyamide 6 tubes was validated for its application in predicting fibre angle changes for CF/PEEK tubes by comparing the prediction with the characterised results. This article deals with the possibility of using 3D-printed models as an input for the production of a mould for cast iron castings. This new progressive process is significantly faster (with sufficient accuracy) compared to the current way of making models for moulds. The need to create a wooden model is removed by this process. The quality of this wooden model was highly dependent on the experience and qualifications of the worker. This article describes the manufacturing process of the model and mould in detail. The key dimensions of the final parts are compared with the model and, thus, the accuracy of the chosen procedure is verified. A 3D-printing technology known as Multi Jet Fusion (MJF) was used to produce the model. The material used for the production of the model is polyamide PA12 with 40% glass fibre filling. This material has sufficient structural and strength properties to be used for the given application. Taking into account the dimensions of the part and the printing space of the printer, it was necessary to structurally modify and divide the part. In the aluminum industry, forming is an important process step that introduces dislocations in the material. To investigate the effect of dislocation retention after ageing on 6xxx-series alloys, a non-heat-treatable 5005 alloy was selected to measure the change in mechanical properties due to dislocation annihilation during dynamic recovery. However, the isothermal ageing treatment led to an unexpected and significant increase in mechanical properties after deformation. Increases in yield strength of 120% and tensile strength of 50% compared with the as-received material were achieved. However, this caused a significant decrease in elongation properties. The deformation start temperature did not have any impact on the final mechanical properties. TEM analysis attributed the increase in mechanical properties to an increased precipitation and dislocation density compared with the undeformed reference material. The precipitates are located along dislocation lines, showing that the solute elements are preferentially segregating to dislocations and precipitating. The precipitates were typical for the Al–Mg–Si(–Cu) system; therefore, the low amounts of Si and, to a lesser extent, Cu were responsible for the precipitation hardening in the 5005 alloy. The utilization of diamond-like carbon (DLC) coatings has emerged as a promising strategy to enhance the performance, durability, and functionality of industrial tools and components. Recognized for their exceptional attributes such as hardness, wear resistance, low friction, and biocompatibility, DLC coatings have achieved widespread acclaim for their potential to improve the capabilities of tool steels for different applications. This present study shows a comprehensive investigation into the application of DLC coatings on a diverse range of tool steel substrates, encompassing 1.2379, 1.2358, Caldie, K340, HWS, and Vanadis 4. The main aim is to show the effects of DLC coatings on these substrates and to provide an in-depth analysis of their properties during forming processes. Furthermore, this study explores the practical utilization of DLC-coated tool steel components, with a particular focus on their role in cold forming dies. Additionally, the study reviews the application of duplex treatments involving plasma nitriding to enhance DLC coating performance. To sum up, this study pursues a threefold objective: to investigate DLC coatings' performance on diverse tool steel substrates; to assess the potential for improvement through nitriding; and to evaluate the behavior of DLC coatings in the cold stamping of S235 steel, which is of great technological and industrial interest to the cold forging sector. The sustainability of the manufacturing industry is of special importance to increase the protection of the environment. The production of fasteners like self-piercing rivets, however, is costly, time-consuming and energy-intensive. The heat treatment and the coating, which are mandatory in conventional self-piercing rivets to achieve adequate strength, ductility and corrosion resistance, are especially crucial in this respect. Within this paper, an approach for an increase in the sustainability in fastener production is presented. The use of alternative, high strain hardening stainless steels as rivet material enables a shortening of the process chain, because post treatment of the rivets after they are formed can be omitted. As the change in rivet material and processing causes some issues along the process chain, the focus of this paper is on the holistic evaluation of the challenges within the forming of high strain hardening steel and the impact of the changed rivet properties on the joining result. The use of ultra-short pulse lasers in the kW range, combined with an appropriate beam engineering approach, enables the achievement of high-throughput production of laser-functionalised surfaces. However, the manufacturing of complex parts still faces various challenges, such as difficulties in accessing regions with high aspect ratio shapes or intricate profiles, which often leads to the necessity of adapting the laser processing workstation to specific geometries. The forming process is a well-established technique for producing parts of any shape from metallic foils by imposing specific constraints. In this study, we aimed to assess the feasibility of producing laser-functionalised 3D complex products by the forming of laser-treated flat thin metallic sheets. Two-hundred micrometre-thick stainless-steel foils were textured with laser-induced periodic surface structures (LIPSS) through a roll-to-roll pilot line. First, we optimized the morphology of LIPSS. Subsequently, we conducted three types of mechanical tests on both laser-treated and untreated foils: standard tensile tests, fatigue tests, and cruciform specimen tests. We measured and compared parameters such as ultimate tensile strength, breaking strength, maximum elongation, and area reduction between specimens with and without LIPSS, all obtained from the same foil. In this paper, the influence of ultrasonic vibration on the forming forces and surface quality of products formed using an ultrasonic-assisted incremental sheet forming (UISF) method was investigated and compared with an incremental sheet forming (ISF) method. The elements and parameters used for research include a sheet of Al 5052 aluminum alloy with thickness of 1.0 mm, a lathe with a feed rate of 70-130-225 rpm, and step size of 1.0-1.5-2.0 mm. The results show that ultrasonic vibration significantly reduces the forming forces, of which the main forming force Fzmax is reduced by about 20%. Besides, the results also show that the surface quality of products formed via UISF is significantly improved compared to that formed by ISF. [ABSTRACT FROM AUTHOR]

During the thermoforming of fibre-reinforced thermoplastic (FRTP) organosheets, the desire to minimise tool temperatures leads to non-isothermal temperature profiles through the laminate thickness. The aim of this study was to understand the influence of these non-isothermal conditions on FRTP intra-ply shearing. Novel non-isothermal bias extension tests were conducted, revealing that an average between the isothermal shear curves of both laminate faces approximately represented the respective non-isothermal condition. However, these findings were irrespective of FRTP thickness, and only applied to laminates that wholly remained above the crystallisation onset temperature. Upon the onset of crystallisation in a single ply, the non-isothermal shear resistance skewed heavily towards that (within 5%) of the crystallised ply and inhomogeneous shear angles were observed. Non-isothermal thermoforming validated these findings with the presence of wrinkles on non-isothermal hemispheres in which a single ply had reached crystallisation. The demands on joining technology are constantly increasing due to the consistent lightweight construction and the associated increasing material mix. To meet these requirements, the adaptability of the joining processes must be improved to be able to process different material combinations and to react to challenges caused by deviations in the process chain. One example of a highly adaptable process due to the two-step process sequence is thermomechanical joining with Friction Spun Joint Connectors (FSJCs) that can be individually adapted to the joint. In this paper, the potentials of the adaption in the two-stage joining process with aluminium auxiliary joining elements are investigated. To this end, it is first investigated whether a thermomechanical forming process can be used to achieve a uniform and controlled manufacturing regarding the process variable of the temperature as well as the geometry of the FSJC. Based on the successful proof of the high and good repeatability in the FSJC manufacturing, possibilities, and potentials for the targeted influencing of the process and FSJC geometry are shown, based on an extensive variation of the process input variables (delivery condition and thus mechanical properties of the raw parts as well as the process parameters of rotational speed and feed rate). Here it can be shown that above all, the feed rate of the final forming process has the strongest influence on the process and thus also offers the strongest possibilities for influencing it. In this work, an innovative manufacturing approach that includes a fully linked and integrated manufacturing system consisting of a laser-based directed energy deposition (DED-LB/M) module and a forming press is presented. The alternating additive manufacturing (AM) process is based on a combination of a DED-LB/M process using a laser power of 600 W and a feed rate of 400 mm/min and a subsequent forming process, in which the structure is upset with a hydraulic press using a constant forming force of 500 kN in order to smooth the surface and influence the accuracy of the components. For the generation of a fundamental process understanding, a cuboid, basic shape was chosen as geometry for the investigations. The aim is to improve part properties by applying the process steps to generate part properties, which are superior to solely additive manufactured material. It is shown that the geometry of additive manufactured structures can be adapted, and the top surface can be smoothed due to the forming operation. The mean roughness value Rz decreases up to 50% after the forming operation. The hardness can be increased by work hardening. Of special interest is that the higher hardness can be kept up even though a further DED-LB/M process step and forming operation are applied to the additively manufactured and formed structure again. In this work, a new welding method, AC-DC hybrid TIG welding, is used to weld 304 stainless steel. Research on the formation, microstructure, and properties of 304 stainless-steel welded joints are studied by using optical microscope and microhardness. The results show that the weld with AC/DC hybrid welding is a fish-scale pattern, and the density of the fish-scale pattern increases with the increase of AC proportion. Both the weld penetration and the ratio of weld penetration to weld width are the highest when AC accounts for 30%. At this point, the weld penetration is 0.83 mm larger than DC mode, an increase of 93.26%, and the ratio of weld penetration to weld width is 1.6, which is 76.19% higher than DC mode. When the proportion of AC is increased, the microstructure of the weld is equiaxed or columnar, and the microstructure of the heat-affected zone is ferrite in the form of lath. The hardness of the weld is greater than that of the base metal, and the hardness of the heat-affected zone is the lowest. The microhardness distribution of the weld with AC 50% is the most uniform. When AC accounts for 20% and 30%, the average weld hardness is the highest, which are 196.7 HV and 198.1 HV, respectively. [ABSTRACT FROM AUTHOR]

The automotive industry has undergone significant advancements and changes over time, resulting in the use of more complex parts in modern vehicles. As a consequence, the parts used in the manufacturing process are subject to higher stress levels, which reduce their service life. To mitigate this issue, surface treatments can be applied to improve the mechanical properties of the tools. In this study, we examined the impact of surface treatments on reducing tool stress during a cold forming process. The process involved reducing the thickness of a sheet from 6 mm to 2.5 mm, which generated high stresses in the tooling. We used finite element stress calculations to analyze the process and found that by reducing the friction coefficient to 0.1, tool stresses can be reduced by 20%, leading to an increase in tool life. Sheet-metal forming is one of the most important manufacturing processes in the automotive industry. This study proposes a multiobjective optimisation scheme that controls both sheet-metal formability and springback. First, the mechanical properties of DP590 steel were characterised to obtain the mechanical parameters and forming limit diagram (FLD) of DP590. Then, the FLD, thinning rate, and average springback were selected as forming quality evaluation indices. Response surface tests were then conducted for different process parameters for the A-pillar side-stiffener drawing process to analyse the DP590 steel's formability and springback. The optimal process parameters for the drawing process were obtained using a multiobjective optimisation algorithm based on an improved particle swarm method. Finally, a springback compensation scheme was proposed based on the results of the multiprocess simulation. The scheme was applied experimentally to the A-pillar side-stiffener drawing process, and the formability and springback compensation performances verified that the scheme successfully and efficiently eliminated springback and rupture in formed DP590 steel. In the present work, the elevated-temperature deformation characteristics and microstructural evolution of a Ti-5V-5Mo-5Cr-4Al alloy in solution-treatment conditions were studied under a tensile load at temperatures in the range of 25 to 550 °C and strain rates between 0.001 and 0.1 s−1. The results obtained indicated that, essentially, dynamic recovery (DRV) was the dominant softening mechanism in the case of the regimes considered. An analysis based on transmission electron microscopy (TEM) and the assessment of the mechanical behavior of the solution-heat-treated Ti-5V-5Mo-5Cr-4Al alloy revealed that dynamic precipitation (DPN) only took place at a strain rate of 0.001 s−1 and at temperatures of 450 °C and 500 °C. Void coalescence occurred upon an increase in the deformation temperature and a decrease in the strain rate due to a higher rate of diffusion and the provision of sufficient time for growth, respectively. The results obtained in the present study pave the way for the robust processing of this novel β titanium alloy. Depending on the deformation parameters, the deformation characteristics can be governed by either DRV (at moderate temperatures) or DPN (at moderate temperatures and at low rates of deformation). The pressure fields generated by two simultaneous discharges have not been investigated on any notable scale for the electrohydraulic impulse forming method. In this study, the synchronicity of two discharges is ensured by the sequential connection of two wires mounted in two spark gaps in a common volume of liquid. The objective is to experimentally confirm the equilibrium of the energies evolved in two spark gaps by means of pressure measurements. In addition, multipoint membrane pressure gauges demonstrated the feasibility of easily recording detailed pressure maps. Based on the membrane deformation mechanism and material strengthening under static and impulse conditions, the processing procedure is further developed so as to achieve better accuracy in the determination of pressure field parameters. The practical equality of the pressure fields on the left and right halves of the flat-loaded area confirms the equality of energies evolved in the two spark gaps. The direct shock waves create zones with the most intensive loading. These results provide a basis for the development of new electrohydraulic technologies involving the application of two simultaneous discharges with equal energy and pressure parameters. Information is presented on the conceptualization, experimental study, and numerical process simulation of tailor heat treated aluminum alloy blanks. This concept is intended to improve the forming behavior of aluminum parts in challenging conditions. The implementation requires precise control of laser heat treatment parameters within a suitable industrial framework. The study details material properties, heat treatment parameters, and experimental results for the strength and elongation properties of an AA6063-T6 aluminum alloy. Constitutive modeling is applied using the Hocket–Sherby equation, which allowed us to establish a correlation between laser heat treatment maximum temperature and the corresponding material softening degree. Based on the generated flow stress–strain curves, a numerical simulation of a representative case study was performed with Abaqus finite element software highlighting potential improvements of tailor heat treated blanks (THTB). Multi-point forming (MPF) is an advanced and flexible method to form sheet metal workpieces. Although there are studies investigating different aspects of this method, the studies on the effects of pin diameter on sheet and pin contact on MPF are insufficient. In this study, pins with diameters of 10, 12, and 14 mm were used to investigate the damage factor, effective stress distribution, and required forming loads of three forms of aluminum 1100 parts in finite element simulations. In addition, experimental works were conducted for the 12 mm pin and the forming loads and the thinning on the contact points of pin and formed sheet metal parts were compared with the simulations. The 14 mm pin forming provided the highest effective stress distributions and the damage factors of 0.448, 0.770, and 0.329 were obtained for form1, form2, and form3, respectively. The percentage errors between experimental works and simulations using 12 mm pin forming were calculated as 7.4, 5.1, and 2.4% for all forms 1 to 3. In conclusion, pin diameter was shown to have significant effects on the MPF process. Larger diameter pins resulted in higher loads and tearing of sheet metal. [ABSTRACT FROM AUTHOR]

Road transport and the associated fuel consumption plays a primary role in emissions. Weight reduction is critical to reaching the targeted reduction of 34% in 2025. Weight reduction in moving parts, such as pistons and brake disc rotors, provide a high-impact route to achieve this goal. The current study aims to investigate the formability of Al–Si alloys reinforced with different fractions and different sizes of SiCp to create an efficient and lightweight Al-MMC brake disk. Lanthanum (La) and cerium (Ce) were added to strengthen the aluminium matrix alloy and to improve the capability of the Al-MMC brake discs to withstand elevated temperature conditions, such as more extended braking periods. La and Ce formed intermetallic phases that further strengthened the composite. The analysis showed the processability and thermal stability of the different material's combinations: increased particle sizes and broader size range mixture supported the formation of the SiCp particle interactions, acting as an internal scaffolding. In conclusion, the additions of Ce and La strengthened the softer matrix regions and resulted in a doubled compression peak strength of the material without affecting the formability, as demonstrated by the processing maps. Wire arc additive manufacturing (WAAM) involves the deposition of weld beads layer by layer using an electric arc energy source. However, during this procedure, the properties of each layer may differ because of unequal thermal distribution, resulting in a difference in microstructure and, therefore, mechanical properties in between the layers. This negative effect can be compensated for by combining WAAM with a subsequent forming process to introduce dynamic recrystallization, which allows a more homogeneous microstructure distribution within the material. This paper investigates numerically and experimentally the hybrid process of combined WAAM and forming of fine-grained mild steel (FGMS) SG3/G4Si (1.5130) to achieve a high degree of recrystallization in all layers of the WAAM-deposited material. Three different possible combinations of WAAM and forming are considered regarding the sequence and setup of the processes to show their influences on the recrystallization behavior. It was found that combining welding and forming allows recrystallization of up to two layers; however, the top layer is not recrystallized. Preliminary simulation results show that this can be resolved by adding a top roller to induce plastic strain after welding, leading to recrystallization in the top layer. Electropolishing (EP) is most widely used as a metal finishing process. It is a non-contact electrochemical process that can clean, passivate, deburr, brighten, and improve the biocompatibility of surfaces. However, there is clear potential for it to be used to shape and form the topology of micro-scale surface features, such as those found on the micro-applications of additively manufactured (AM) parts, transmission electron microscopy (TEM) samples, micro-electromechanical systems (MEMs), biomedical stents, and artificial implants. This review focuses on the fundamental principles of electrochemical polishing, the associated process parameters (voltage, current density, electrolytes, electrode gap, and time), and the increasing demand for using environmentally sustainable electrolytes and micro-scale applications. A summary of other micro-fabrication processes, including micro-milling, micro-electric discharge machining (EDM), laser polishing/ablation, lithography (LIGA), electrochemical etching (MacEtch), and reactive ion etching (RIE), are discussed and compared with EP. However, those processes have tool size, stress, wear, and structural integrity limitations for micro-structures. Hence, electropolishing offers two-fold benefits of material removal from the metal, resulting in a smooth and bright surface, along with the ability to shape/form micro-scale features, which makes the process particularly attractive for precision engineering applications.zx3. Different approaches for the simulation of wrinkling during forming of textile reinforcements are presented. It is shown that 3D finite element modeling requires the consideration of an additional bending stiffness of the fibers. In shell-type modeling, the bending stiffness is important because it conditions the size of the wrinkles. Different methods to take into account the bending stiffness independently of the tensile stiffness are presented. The onset and development of wrinkles during forming is a global problem that concerns all deformation modes. It is shown in examples that the shear locking angle is not sufficient to conclude about the development of wrinkles. This article highlights the two points common to the different cases of wrinkling of continuous fiber textile reinforcements: the quasi-inextensibility of the fibers and the possible slippage between the fibers. It presents and compares different approaches to consider these two aspects. The simulation of the simultaneous forming of multilayered textile reinforcements makes it possible to see the influence of the orientation of different plies which is an important factor with regard to wrinkling. Implementing the ultrasonic vibration-assisted incremental sheet-forming (UISF) process has been proven to significantly reduce the forming force, improve the surface quality, and enhance the accuracy of the sheet-forming process. However, such effectiveness has primarily focused on easily deformable materials (such as AA1050 and AA1060 aluminum alloys) and small step-down sizes (from 0.3 mm to 0.5 mm). To further enhance the process, it is crucial to study larger step-down sizes and harder materials. In this study, a series of UISF experiments were conducted, with step-down sizes ranging from 0.5 mm to 1.5 mm and feed rates ranging from 200 mm/min to 1200 mm/min. The influence of ultrasonic vibration on the effectiveness of force reduction and the optimal operation parameters was experimentally tested. Forming aluminum alloy AA5052, a difficult-to-deform material with two thicknesses of 0.5 mm and 1.0 mm, indicates that the axial force Fz and the tool movement resistance force Fy tend to decrease significantly with ultrasonic vibration assistance. Optimal equations for force reduction Fz and Fy have been developed for plate thickness based on the step-down size and feed rate. The optimal results show that for 1.0 mm thickness, reductions in Fz and Fy can reach 58.73% and 69.17%, respectively, and that of 64.17% and 71.98%, respectively, for 0.5 mm thickness.

This paper deals with the issues relevant for precise finite element method (FEM) modeling of thin molybdenum plates' induction heating. The proposed methodology describes the step-by-step Multiphysics (electro-thermal) design approach, verified by the experimental measurements. Initially, it was observed that the relative error between model and experimental set-up is within the 1.2% up to 2.5% depending on the location of the measuring points. Further research was focused on the enhancement of the simulation model in the form of its parametrization. It means that it is easy to define the induction coil's operational parameters and geometrical properties (ferrite shape, operating frequency, the distance between plate and heating element, the value of coil current, etc.). The target of this approach is to be able to determine the optimal operational settings targeting the required heating performance of thin molybdenum plates. One of the main requirements regarding the optimal heating process is temperature distribution within the molybdenum plate's surface. The main hull of a ship is made up of a large number of plates with complex curvatures. Line heating is one of the main approaches used in the forming of a ship hull plate. Because line heating is based on manual heating using a handheld oxyacetylene gun, the typical heating width is extremely narrow. With the development of computer control technology, a newly developed automated plate forming equipment is available and its heat source is typically an electromagnetic induction coil. The temperature field and the induction coil size are correlated. However, investigations into the induction coil size are scarce. In this study, the effect that the induction coil width has on both the forming shape and processing efficiency is investigated via simulation and test. The results show that a moderate expansion of the induction coil width at different input powers has an insignificant impact on forming shapes that is attainable by common line heating. However, as the heating width expands with the expansion of the induction coil width, the number of the processing lines via line heating is reduced which improves the processing efficiency. Magnesium alloys offer a favored alternative to steels and aluminum alloys due to their low density and relatively high specific strength. Their application potentials are, however, impeded by poor formability at room temperature. In the current work, improved formability for the commercial magnesium AZ80 alloy was attained through the application of the high-rate electro-magnetic forming (EMF) technique. With the EMF system, elongation of 0.2 was achieved while only 0.11 is obtained through quasistatic loading. Systematic microstructural and textural investigations prior, during and post deformation under high strain-rate experiments were carried out using electron back-scattered diffraction (EBSD) and other microscopic techniques. The analysis indicates that enhanced elongation is achieved as a result of the combination of deformation, comprising basal and non-basal slip systems, twinning and dynamic recrystallization. An adopted EMF-forming technique is tested which results in enhanced elongation without failure and a higher degree of dynamically annealed microstructure. [ABSTRACT FROM AUTHOR]

Energy and resource efficient systems often demand the use of light-weight materials with a specific combination of properties. However, these requirements usually cannot be achieved with homogeneous materials. Consequently, composites enabling tailored properties gain more and more importance. A special kind of these materials is aluminium matrix composites (AMCs), which offer elevated strength and wear resistance in comparison to the matrix alloy. However, machining of these materials involves high tool wear and surface imperfections. An approach to producing high-quality surfaces consists in roller burnishing of AMCs. Furthermore, such forming technologies allow for the generation of strong compressive residual stresses. The investigations address the surface properties in the roller burnishing of AMCs by applying different contact forces and feeds. For the experiments, specimens of the alloy AA2124 reinforced with 25% volume proportion of SiC particles are used. Because of the high hardness of the ceramic particles, roller bodies were manufactured from cemented carbide. The results show that roller burnishing enables the generation of smooth surfaces with strong compressive residual stresses in the matrix alloy. The lowest surface roughness values are achieved with the smallest feed (0.05 mm) and the highest contact force (750 N) tested. In order to obtain input data for numerical simulations of tube forming, the material properties of tubes need to be determined. A tube tensile test can only be used to measure yield stress and ultimate tensile stress. For tubes with a large diameter/thickness ratio (D/t), tensile specimens are cut out and processed in a similar way as with sheet metal. However, for thin tubes with a diameter/thickness ratio below 10, the tensile specimens could not be cut out. The flow curve of the analyzed tube with a small diameter and D/t ratio of 7 was determined with a ring-shaped specimen. The experimental force-travel diagram was acquired. A reverse-engineering method was used to determine flow curves by numerical simulations. Using an L25 orthogonal array of the Taguchi method different flow curve parameters and friction coefficient combinations were selected. Tube upsetting with determined parameter combinations was performed with the finite element method. With analysis of variance influential equations among selected input parameters were determined for the force levels at six upsetting states. With the evaluation of known friction coefficients and flow curve parameters, K, n, and ε0 according to the Swift approximation were determined and proved by the final shape of the workpiece. This paper presents a study of hole quality and energy consumption in the process of drilling a thermoplastic polymeric material, polyether-ether-ketone, reinforced with 30% glass fibers (PEEK-GF30). PEEK-GF30's capacity to be machined has focused on turning operations. Studies of drilling involving thermoplastic polymeric materials have considered materials with other types of matrices, or reinforcement. In this study, quantities such as maximum and mean surface roughness, delamination, maximum thrust force, maximum momentum, and energy required during the process were determined for three types of drill bits, and the most influential factors for each variable were identified using an ANOVA multifactor analysis. The highest quality and lowest energy consumption were achieved for a drill bit rotation speed of 7000 rpm and a feed rate of 400 mm/min with a tungsten carbide (WC) drill bit coated with titanium aluminum nitride (TiAlN). Although a WC drill bit with a diamond point reduces delamination, the roughness increases, thus, the choice of the drill bit type depends on the roughness allowed. A WC drill bit coated with TiAlN produces a good surface finish that can eliminate subsequent operations and requires less energy; thus, this type of drill bit is the most attractive of the types evaluated. Fe-based amorphous coatings are typically fabricated by high-velocity oxygen-fuel spraying using industrial raw materials. The bonding mode between the coating particles and the corrosion mechanism of the coating in the chloride-rich environment were studied. The results indicate that some fine crystallites such as α-Fe and Fe3C tend to precipitate from the amorphous matrix as the kerosene flow rate increases or the travel speed of spraying gun decreases. Moreover, some precipitates of the (Cr, Fe)2O3 nanocrystal were detected in the metallurgical interfaces of the amorphous coating. The relationship among the amorphous volume fraction, porosity, and spraying parameters, such as the kerosene flow rate and the travel speed of the spray gun, were established. Due to an oxidation effect during spraying process, atomic diffusion, crystallite precipitation and regional depletion of Cr occur in the area along the pre-deposited side near the metallurgical bonding interface, leading to the initiation of pitting. To solve the problems that exist in the multi-stage forming of the straight wall parts, such as the sheet fracture, uneven thickness distribution, and the stepped feature sinking, a new forming toolpath planning and generation method for the multi-stage incremental forming was proposed based on the stretching angle. In this method, the parallel planes that were used for forming toolpath generation were constructed by using the stretching angle so that the distances between the parallel planes and the forming angles were gradually reduced. This makes the sheet material flow become changed and the thickness thinning is relieved. The software system for the toolpath generation was developed by using C++, VC++, and OpenGL library. In order to verify the feasibility of the proposed method, numerical simulation and forming experiments were carried out for the single stage forming, the traditional multi-stage forming, and multi-stage forming based on the proposed forming toolpath, using 1060 aluminum sheets. The comparative analysis of the thickness distribution, profile curve, strain curve, and sheet material flow shows that the proposed method is feasible, and the profile dimension accuracy is better, the thickness distribution is more uniform, and the sinking and bulging are significantly reduced. The formed sheet part with the stretching angle of 15° has higher dimensional accuracy, smaller bottom subsidence, and larger thickness than that of the stretching angle 5°. [ABSTRACT FROM AUTHOR]

The use of a hot-forged TiAl alloy enables the fabrication of large parts that are difficult to manufacture by casting or isothermal forging. Ti-42Al-5Mn (at%) is the world's first TiAl alloy in this category and has been used to manufacture practical large-scale structural defense components since around 2010. This paper discusses the developmental status and practical applications of this alloy. In addition, recent developments in process stabilization and improvements in material properties, which have been issues for the practical use of this TiAl alloy in the past, are also discussed. In recent years, there has been a growing interest in composite components, which may be designed to provide enhanced mechanical and physical effective properties. One of the methods available to produce such components is joining by plastic deformation, which results in metallurgical bonding at the interface. However, the portions of the interface that are bonded and the inhomogeneity in the bonding strength achieved at the interface tend to be overlooked. In the present study, Al6061 beams were bonded, by hot compression (300–500 °C) to different degrees of reduction. The compression was followed by tensile debonding experiments and the revealed interface was microscopically characterized in order to determine the areas that were metallurgically bonded. The SEM characterization revealed that the actual bonded area is much smaller than the interface contact area. Thermo-mechanical finite element models of the compression stage were used to investigate the thermo-mechanical fields, which develop along the interface and influence the resulting bonding strength. The principal strain field patterns across the interface area were shown to be similar to the experimentally observed temperature-dependent bonding patterns. EN 1.4016 stainless steels combine good corrosion resistance with good formability and ductility. As such, their most popular applications are related to sheet forming. During re-crystallisation of Fe-Cr steels, deviations from the desired γ-fibre (gamma fibre, <111>||ND) texture promote a decrease in deep drawability. Additionally, α-fibre (alpha fibre, <110>||RD) has been found to be damaging to formability. In this study, an EN 1.4016 basic material and a modified one with optimised settings as regards to chemical composition and manufacturing process, in order to improve the formability properties, are characterised. The phase diagram, microstructure, Lankford coefficients and Electron Backscatter Diffraction (EBSD) (results confirm the evolution of texture during the processing of ferritic stainless steel. Texture is analysed by the interpretation of Orientation Distribution Function (ODF), using orientation density results for each sample obtained in the processing route. The cube ({001} <100>) and rotated cube ({001} <110>) textures dominate the crystal orientation from the slab until the intermediate annealing stage. After final annealing, there is a texture evolution in both materials; the γ-fibre component dominates the texture, which is much more intense in modified material supported by components that show good deep drawability, {554} <225>, and good transition from hot to cold rolling, {332} <113>. Powder metallurgy is one way of producing complex, graded structures that could allow material systems to be produced with properties tailored to individual applications. However, powder metallurgy requires that the semi-finished products are very similar to the final component. It is much more economical to produce simple semi-finished products and then combine them by powder forging and simultaneous compaction than forming complex components with the desired graded structure. However, it is absolutely necessary that the graded structure of the semi-finished products is maintained during the forming process. In this study, pre-sintered cylindrical semi-finished products, consisting of axially graded as well as radially graded components, were produced by powder forging at 1100 °C. The microstructures, densities and mechanical properties of the final components were investigated to verify the effectiveness of the process route. It was observed that the components formed solid structures after compaction, in which the reinforcing ZrO2 particles were fully integrated into the transformation-induced plasticity steel matrix.
