In this study, to investigate the problem of contact fatigue and the damage mechanism of an AD180 high-carbon semi-steel roll, rolling contact fatigue tests were conducted using specimens cut from the periphery of a roll ring. These specimens were characterized under different contact stresses using SEM, a profile system, an optical microscope, and a Vickers hardness tester. The results indicates that the main forms of fatigue damage of an AD180 high-carbon semi-steel roll are peeling, pitting corrosion, and plowing. Moreover, the surface of the roll exhibits delamination and plastic deformation characteristics under high contact stress. Meanwhile, the size and depth of peeling, as well as the amount of pitting corrosion, increase with the contact stress. Peeling is mainly caused by a crack that originates at the edge of the specimen surface and propagates along the pearlite structure and the interface between pearlite and cementite. High contact stress can lead to an increase in the crack propagation depth and angle, resulting in the formation of larger peeling. Under cyclic loading, the near-surface microstructure of the specimen hardens due to grain refinement and dislocation strengthening, and the depth of the hardened layer increases with the increase in contact stress. The azimuth track is an important component of the radio telescope wheel–rail system. During operation, the azimuth track is inevitably subject to phenomena such as track wear, track fatigue cracks, and impact damage to welded joints, which can affect observation accuracy. The 110 m QiTai radio telescope (QTT) studied in this paper is the world's largest fully steerable radio telescope at present, and its track will bear the largest load ever. Since the welded joint of an azimuth track is the weakest part, an innovative welding method (multi-layer and multi-pass weld) is adopted for the thick welding section. Therefore, it is necessary to study the contact mechanical properties between the wheel and the azimuth track in this welded joint. In this study, tensile tests based on digital image correlation technology (DIC) and Vickers hardness tests are carried out in the metal zone (BM), heat-affected zone (HAZ), modified layer, and weld zone (WZ) of the welded joint, and the measured data are used to fit the elastic–plastic constitutive model for the different zones of the welded joint in the azimuth track. Based on the constitutive model established, a nonlinear finite element model is built and used to simulate the rolling mechanical performance between the wheel and azimuth track. Through the analysis of simulated data, we obtained the stress distribution of the track under different pre-designed loads and identified the locations most susceptible to damage during ordinary working conditions, braking conditions, and start-up conditions. The damage mode of U75V rail steel in application is determined by its rolling wear behavior. In this paper, the pearlite microstructure of U75V steel is characterized to investigate the relationship between wear and fatigue behavior. The results show that, with decreasing of pearlite lamellar spacing, the wear resistance of the steel increases and the contact fatigue resistance decreases. The spacing decreasing causes the change of the wear mechanism from abrasive wear to adhesive wear, as well as the damage mode from wear damage to fatigue damage. The smaller the pearlite lamellar spacing is, the stronger the deformation of the cementite lamellar is. The thin cementite lamellar is hardly broken in the rolling friction to pile up a large number of dislocations in the ferrite matrix and the work hardening degree was improved. So, the plastic deformation layer is difficult to remove, and fatigue cracks are easy to initiate and extend to the interior of the material. [ABSTRACT FROM AUTHOR]

Aiming at early detection of subsurface cracks induced by contact fatigue in rotating machinery, the knowledge-based data analysis algorithm is proposed for health condition monitoring through the analysis of acoustic emission (AE) time series. A robust fault detector is proposed, and its effectiveness was demonstrated for the long-term durability test of a roller made of case-hardened steel. The reliability of subsurface crack detection was proven using independent ultrasonic inspections carried out periodically during the test. Subsurface cracks as small as 0.5 mm were identified, and their steady growth was tracked by the proposed AE technique. An investigation on the White Etching Crack (WEC) phenomenon as a severe damage mode in bearing applications led to the observation that in a latent pre-damage state period, visible alterations appear on the surface of the raceway. A detailed inspection of the microstructure underneath the alterations reveals the existence of plenty of nano-sized pores in a depth range of 80 µm to 200 µm. The depth of the maximum Hertzian stress is calculated to be at 127 µm subsurface. The present study investigates the effect of these nanopores on the fatigue crack initiation in SAE 52100 martensitic hardened bearing steel. In this sense, two micro-models by means of the Finite Element Method (FEM) are developed for both a sample with and a sample without pores. The number of cycles required for the crack initiation for both samples is calculated, using the physical-based Tanaka–Mura model. It is shown that pores reduce the number of cycles in bearing application to come to an earlier transition from microstructural short cracks (MSC) to long crack (LC) propagation significantly. Wheel rail rolling contact fatigue is a very common form of damage, which can lead to uneven rail treads, railhead nuclear damage, etc. Therefore, ANSYS software was used to establish a three-dimensional wheel–rail contact model and analyze the effects of several main characteristics, such as the rail crack length and crack propagation angle, on the fatigue crack intensity factor during crack propagation. The main findings were as follows: (1) With the rail crack length increasing, the position where the crack propagated by mode I moved from the inner edge of the wheel–rail contact spot to the outer edge. When the crack propagated to 0.3–0.5 mm, it propagated to the rail surface, causing the rail material to peel or fall off and other damage. (2) When the crack propagation angle was less than 30°, the cracks were mainly mode II cracks. When the angle was between 30 and 70°, the cracks were mode I–II cracks. When the angle was more than 70°, the cracks were mainly mode I cracks. When the crack propagation angle was 60°, the equivalent stress intensity factor reached the maximum, and the rail cracks propagated the fastest. [ABSTRACT FROM AUTHOR]

The influence of surface gas nitriding on wheel/rail rolling contact fatigue and wear behavior of CL60 wheel was studied on a new rolling contact fatigue/wear tester (JD-DRCF/M). The failure mechanisms of the wheel/rail surface after the gas nitriding and without gas nitriding on the wheel surface were compared and analyzed. The results show that the wheel with gas nitriding could form a dense and hard white bright layer which was approximately 25 μm thick and a diffusion layer which was approximately 70 μm thick on the wheel surface. Thus, the gas nitriding on the railway wheel not only significantly improved the wear resistance on the surface of the wheel, but also effectively reduced the wear of the rail; the results show that the material loss reduced by 58.05% and 10.77%, respectively. After the wheel surface was subjected to gas nitriding, the adhesive coefficient between the wheel/rail was reduced by 11.7% in dry conditions, and was reduced by 18.4% in water media, but even so, the wheel with gas nitriding still could keep a satisfactory adhesive coefficient between the wheel/rail systems, which can prevent the occurrence of phenomena such as wheel-slip. In short, the gas nitriding on the wheel surface can effectively reduce the wear, and improve the rolling contact fatigue resistance of the wheel/rail system. To investigate the relationship between surface microstructure and wear mechanism in D2/U71Mn wheel-rail material under different contact stress conditions, rolling wear tests using a GPM-40 wear machine to simulate the wheel-rail operation was performed. After wear tests, an optical microscope (OM), scanning electron microscope (SEM) and micro-hardness testers were used to characterize the microstructure and fatigue wear cracks. The results show that the thickness of the plastic deformation layer and surface hardness is increased with the increase of contact stress. Under high contact stress condition (1200 MPa), the severe plastic deformation layer led to the formation of fatigue wear of wheel-rail samples. Under a contact stress of 700 MPa, the wear mechanism of samples is adhesive wear and wear rate is low. With the increase of contact stress, the fatigue cracks are gradually severe. Under a contact stress of 1200 MPa, the wear mechanism of samples becomes fatigue wear and the fatigue wear cracks cause the increase of wear rate. The fatigue wear can accelerate the wear failure of wheel-rail samples. The fatigue wear cracks of wheel samples are severer than that of rail samples due to both the rate of plastic strain and the content of proeutectoid ferrite. [ABSTRACT FROM AUTHOR]
