Purpose: This study aims to introduce the design and the design process for an innovative sanitary fixture to be used in public facilities for the purpose of ablution. This purpose-made fixture is needed to support the hygienic, safe and comfortable performance of this essential function in public facilities in many parts of the world. The study also clarifies the need for this function and critically reviews current designs to address it. Design/methodology/approach: The study started by critically reviewing the standard built-in models for ablution. It also identified and analyzed new approaches to designing standalone ablution fixtures. The study then specified the characteristics of a better ablution fixture and involved drafting a design based on these characteristics, making a wooden prototype to test the design and receiving users' feedback. The design was adjusted and tested again for more feedback. Finally, the study resulted in the development of a final design. It used digital fabrication to create the design prototype with improved aesthetics, tested it again and received user feedback. Findings: A survey of users showed that they found the innovative fixture more comfortable and safer than the commonly used built-in models. The main concern was the potential for water to splash on clothes from the high faucet. Originality/value: In addition to showing an innovative design for a purpose-made sanitary fixture for ablution, the study makes the reader aware of the various challenges of providing a hygienic, safe and comfortable facility for users to perform this function. Purpose: Polyurethane (PUR) foam parts are traditionally manufactured using metallic molds, an unsuitable approach for prototyping purposes. Thus, rapid tooling of disposable molds using fused filament fabrication (FFF) with polylactic acid (PLA) and glycol-modified polyethylene terephthalate (PETG) is proposed as an economical, simpler and faster solution compared to traditional metallic molds or three-dimensional (3D) printing with other difficult-to-print thermoplastics, which are prone to shrinkage and delamination (acrylonitrile butadiene styrene, polypropilene-PP) or high-cost due to both material and printing equipment expenses (PEEK, polyamides or polycarbonate-PC). The purpose of this study has been to evaluate the ease of release of PUR foam on these materials in combination with release agents to facilitate the mulding/demoulding process. Design/methodology/approach: PETG, PLA and hardenable polylactic acid (PLA 3D870) have been evaluated as mold materials in combination with aqueous and solvent-based release agents within a full design of experiments by three consecutive molding/demolding cycles. Findings: PLA 3D870 has shown the best demoldability. A mold expressly designed to manufacture a foam cushion has been printed and the prototyping has been successfully achieved. The demolding of the part has been easier using a solvent-based release agent, meanwhile the quality has been better when using a water-based one. Originality/value: The combination of PLA 3D870 and FFF, along with solvent-free water-based release agents, presents a compelling low-cost and eco-friendly alternative to traditional metallic molds and other 3D printing thermoplastics. Purpose: This study aims to investigate the demoulding characteristics of material-jetted rapid mould inserts having different surface textures for micro-injection moulding using in-line measurements and surface metrology. Design/methodology/approach: Material-jetted inserts with the negative cavity of a circular test product were fabricated using different surface finishes and printing configurations, including glossy, matte and vertical settings. In-line measurements included the recording of demoulding forces at 10 kHz, which was necessary to capture the highly-dynamic characteristics. A robust data processing algorithm was used to extract reliable demoulding energies per moulding run. Thermal imaging captured surface temperatures on the inserts after demoulding. Off-line measurements, including focus variation microscopy and scanning electron microscopy, compared surface textures after a total of 60 moulding runs. Findings: A framework for capturing demoulding energies from material-jetted rapid tools was demonstrated and compared to the literature. Glossy surfaces resulted in significantly reduced demoulding forces compared to the industry standard steel moulds in the literature and their material-jetted counterparts. Minimal changes in the surface textures of the material-jetted inserts were found, which could potentially permit their prolonged usage. Significant correlations between surface temperatures and demoulding energies were demonstrated. Originality/value: The research presented here addresses the very topical issue of demoulding characteristics of soft, rapid tools, which affect the quality of prototyped products and tool durability. Purpose: Fused filament fabrication (FFF) is a type of additive manufacturing (AM) based on materials extrusion. It is the most widely practiced AM route, especially used for polymer-based rapid prototyping and customized product fabrication in relation to aerospace, automotive, architecture, consumer goods and medical applications. During FFF, part quality (surface finish, dimensional accuracy and static mechanical strength) is greatly influenced by several process parameters. The paper aims to study FFF parametric influence on aforesaid part quality aspects. In addition, dynamic analysis of the FFF part is carried out. Design/methodology/approach: Interpretive structural modelling is attempted to articulate interrelationships that exist amongst FFF parameters. Next, a few specimens are fabricated using acrylonitrile butadiene styrene plastic at varied build orientation and build style. Effects of build orientation and build style on part's ultimate tensile strength, flexure strength along with width build time are studied. Prototype beams (of different thickness) are fabricated by varying build style. Instrumental impact hammer Modal analysis is performed on the cantilever beams (cantilever support) to obtain the natural frequencies (first mode). Parametric influence on natural frequencies is also studied. Findings: Static mechanical properties (tensile and flexure strength) are greatly influenced by build style and build orientation. Natural frequency (NF) of prototype beams is highly influenced by the build style and beam thickness. Originality/value: FFF built parts when subjected to application, may have to face a variety of external dynamic loads. If frequency of induced vibration (due to external force) matches with NF of the component part, resonance is incurred. To avoid occurrence of resonance, operational frequency (frequency of externally applied forces) must be lower/ higher than the NF. Because NF depends on mass and stiffness, and boundary conditions, FFF parts produced through varying build style may definitely correspond to varied NF. This aspect is explained in this work. Purpose: The hygroscopic properties of 3D-printed filaments and moisture absorption itself during the process result in dimensional inaccuracy, particularly for nozzle movement along the x-axis and for micro-scale features. In view of that, this study aims to analyze in depth the dimensional errors and deviations of the fused filament fabrication (FFF)/fused deposition modeling (FDM) 3D-printed micropillars (MPs) from the reference values. A detailed analysis into the variability in printed dimensions below 1 mm in width without any deformations in the printed shape of the designed features, for challenging filaments like polymethyl methacrylate (PMMA) has been done. The study also explores whether the printed shape retains the designed structure. Design/methodology/approach: A reference model for MPs of width 800 µm and height 2,000 µm is selected to generate a g-code model after pre-processing of slicing and meshing parameters for 3D printing of micro-scale structure with defined boundaries. Three SETs, SET-A, SET-B and SET-C, for nozzle diameter of 0.2 mm, 0.25 mm and 0.3 mm, respectively, have been prepared. The SETs containing the MPs were fabricated with the spacing (S) of 2,000 µm, 3,200 µm and 4,000 µm along the print head x-axis. The MPs were measured by taking three consecutive measurements (top, bottom and middle) for the width and one for the height. Findings: The prominent highlight of this study is the successful FFF/FDM 3D printing of thin features (<1mm) without any deformation. The mathematical analysis of the variance of the optical microscopy measurements concluded that printed dimensions for micropillar widths did not vary significantly, retaining more than 65% of the recording within the first standard deviation (SD) (±1 s). The minimum value of SD is obtained from the samples of SET-B, that is, 31.96 µm and 35.865 µm, for height and width, respectively. The %RE for SET-B samples is 5.09% for S = 2,000µm, 3.86% for S = 3,200µm and 1.09% for S = 4,000µm. The error percentage is so small that it could be easily compensated by redesigning. Research limitations/implications: The study does not cover other 3D printing techniques of additive manufacturing like stereolithography, digital light processing and material jetting. Practical implications: The presented study can be potentially implemented for the rapid prototyping of microfluidics mixer, bioseparator and lab-on-chip devices, both for membrane-free bioseparation based on microfiltration, plasma extraction from whole blood, size-selection trapping of unwanted blood cells, and also for membrane-based plasma extraction that requires supporting microstructures. Our developed process may prove to be far more economical than the other existing techniques for such applications. Originality/value: For the first time, this work presents a comprehensive analysis of the fabrication of micropillars using FDM/FFF 3D printing and PMMA in filament form. The primary focus of the study is to minimize the dimensional inaccuracies in the 3D printed devices containing thin features, especially in the area of biomedical engineering, by delivering benefits from the choice of the parameters. Purpose: The purpose of this study is to develop a additive manufacturing (AM) process for the fabrication of ionic polymer–metal composite (IPMC) devices with complex designs that would be time-consuming to replicate using conventional manual methods. These IPMC devices have considerable potential in electroactive polymers (EAPs) and soft actuators. Design/methodology/approach: This paper presents a novel three–dimensional (3D) AM technique to develop IPMCs. Digital light processing (DLP) fabrication of soft EAPs was undertaken using a vat-based AM method, followed by deposition of cost-effective outer silver electrodes. Findings: DLP-fabricated devices were compared to conventional Nafion™-117 devices. DLP layer-by-layer fabrication of these devices allowed for good resolution for a range of printed objects. Electrical actuation of the DLP-produced IPMCs showed tip displacements of up to 3 mm, and greater actuation was seen in the presence of lithium rather than magnesium cations. The IMPCs showed good ion exchange capacities, while electrochemical analysis showed the reversible formation and removal of AgCl layers in addition to ion movement. Practical implications: The AM of these devices allows for rapid prototyping as well as potential use in the development of multiple degrees of freedom actuators and devices. Originality/value: An original resin formulation was developed for DLP 3D printing. This formula is chemically distinct from the conventional Nafion™-117 membranes that can be purchased. Additionally, this method allows for the manufacture of complex objects that would be difficult to machine by hand. These findings are of value to both the fields of polymer chemistry and AM. Purpose: Among thoracic malformations, pectus deformities have the highest incidence and can result in a wide range of severe and mild clinical manifestations. Recently, the treatment of pectus deformities is shifting from traditional approaches toward customized solutions. This occurs by leveraging innovative rapid prototyping tools that allow for the design and fabrication of patient-specific treatments and medical devices. This paper aims to provide a comprehensive view of the growing literature in this area to analyze the progress made in this direction. Design/methodology/approach: The search was performed on major search engines through keywords inherent to reverse engineering (RE) and additive manufacturing (AM) technologies applied to pectus deformities and related treatments, selecting 54 papers. These were analyzed according to the addressed pathology, the hardware and software tools used and/or implemented and their integration within the clinical pathway. Findings: First, the analysis led to analyze and divide the papers according to how RE and AM technologies are applied for surgical and non-surgical treatments, pathological assessment and preoperative simulation and planning. Second, all papers were considered within the typical rapid prototyping framework consisting of the three phases of three-dimensional (3D) scanning, 3D modelling and 3D printing. Originality/value: To the best of the authors' knowledge, to date, no survey has provided a comprehensive view of innovative and personalized treatment strategies for thoracic malformations; the present work fills this gap, allowing researchers in this field to have access to the most promising findings on the treatment and evaluation of pathology. Purpose: This study aims to explore a technique of metal additive manufacturing (MAM) for producing parts in aluminium. The proposed technique mimics the process of metal injection moulding but with the tools meant for fused freeform fabrication machines. Design/methodology/approach: The work focusses on the preparation of novel feedstock by mixing the aluminium powder with binders made from different compositions of high-density polyethylene, paraffin wax, petroleum jelly and stearic acid. Further, a novel experimental setup with a paste extruder was designed to print the test samples. A sintering cycle was developed in-house along with a thermal debinding procedure. An experimental campaign was also carried with the proposed technique to establish a proof-of-concept. Produced samples were tested for part density, hardness, compressive strength and tensile strength. Findings: The results indicate geometrical accuracy was an issue owing to the presence of petroleum jelly in the binder-powder mixture. Therefore, machining as a post-processing operation seems to be unavoidable. The study also elucidates that the printed specimen may require further heat treatment to replace wrought alloys. However, the sintered parts show hardness and compressive strength similar to that of wrought aluminium alloy. Purpose: The complications caused by metallic orthopaedic bone screws like stress-shielding effect, screw loosening, screw migration, higher density difference, painful reoperation and revision surgery for screw extraction can be overcome with the bioabsorbable bone screws. This study aims to use additive manufacturing (AM) technology to fabricate orthopaedic biodegradable cortical screws to reduce the bone-screw-related-complications. Design/methodology/approach: The fused filament fabrication technology (FFFT)-based AM technique is used to fabricate orthopaedic cortical screws. The influence of various process parameters like infill pattern, infill percentage, layer height, wall thickness and different biological solutions were observed on the compressive strength and degradation behaviour of cortical screws. Findings: The porous lattice structures in cortical screws using the rapid prototyping technique were found to be better as porous screws can enhance bone growth and accelerate the osseointegration process with sufficient mechanical strength. The compressive strength and degradation rate of the screw is highly dependent on process parameters used during the fabrication of the screw. The compressive strength of screw is inversely proportional to the degradation rate of the cortical screw. Research limitations/implications: The present study is focused on cortical screws. Further different orthopaedic screws can be modified with the use of different rapid prototyping techniques. Originality/value: The use of rapid prototyping techniques for patient-specific bone screw designs is scantly reported. Purpose: A laser seeker is an important element in missile guidance and control systems, responsible for target detection and tracking. Its control is, however, a challenging problem due to complex dynamics and various acting disturbances. Hence, the purpose of this study is to propose a systematic design, tuning, analysis and performance verification of a nonlinear active disturbance rejection control (ADRC) algorithm for the specific case of the laser seeker system. Design/methodology/approach: The proposed systematic approach of nonlinear ADRC application to the laser seeker system consists of the following steps. The complex laser seeker control problem is first expressed as a regulation problem. Then, a nonlinear extended state observer (ESO) with varying gains is used to improve the performance of a conventionally used linear ESO (LESO), which enables better control quality in both transient and steady-state periods. In the next step, a systematic observer tuning, based on a detailed analysis of the system disturbances, is proposed. The stability of the overall control system is then verified using a describing function method. Next, the implementation of the NESO-based ADRC solution is realized in a fixed-point format using MATLAB/Simulink and Xilinx System Generator. Finally, the considered laser seeker control system is implemented in discrete form and comprehensively tested through hardware-in-the-loop (HIL) co-simulation. Findings: Through the conducted comparative study of LESO-based and NESO-based ADRC algorithms for the laser seeker system, the advantages of the proposed nonlinear scheme are shown. It is concluded that the NESO-based ADRC scheme for the laser seeker system (with appropriate parameters tuning methodology) provides better control performance in both transient and steady-state periods. The conducted multicriteria study validates the efficacy of the proposed systematic approach of applying nonlinear ADRC to laser seeker systems. Practical implications: In practice, the obtained results imply that the laser seeker system, governed by the studied nonlinear version of the ADRC algorithm, could potentially detect and track targets faster and more accurately than the system based on the common linear ADRC algorithm. In addition, the article presents the step-by-step procedure for the design, field programmable gate array (FPGA) implementation and HIL-based co-simulation of the proposed nonlinear controller, which can be used by control practitioners as one of the last validation stages before experimental tests on a real guidance system. Originality/value: The main contribution of this work is the systematic procedure of applying the ADRC scheme with NESO for the specific case of the laser seeker system. It includes its design, tuning, analysis and performance verification (with simulation and FPGA hardware). The novelty of the work is also the combination and practical realization of known theoretical elements (NESO structure, NESO parameter tuning, ADRC closed-loop stability analysis) in the specific case of the laser seeker system. The results of the conducted applied research increase the current state of the art related to robust control of laser seeker systems working in disturbed and uncertain conditions. Purpose: This study aims to propose a new methodology to develop bistable textile structures with two different states of heat and moisture transfer by taking inspiration from the animal kingdom. Bionic approaches controlling thermoregulation were analyzed, implemented at the textile level and evaluated. Therefore, 4D technology has been applied. This paper presents all the steps necessary for transferring bionic concepts on the textile level by using rapid prototyping and the 4D-textile approach. Design/methodology/approach: Concepts for thermoregulation are derived from bionic approaches and are evaluated by the metrics of low cost and high adaptability to quickly changing needs. Subsequently, bionic approaches were implemented as prototypes by printing on a pre-stretched textile using an fused deposition modeling printer. The printed patterns and properties were investigated, and the effects of each parameter were evaluated. Finally, the prototypes were tested by comparing the data from the thermal imaging camera of the two bistable states. Findings: This paper presents two printing pattern concepts for creating textiles with two different states of thermal and moisture transfer. The results show that bionic approaches for thermoregulation transferred to the textile level are possible and quickly put into practice through 3D-printing technology as a tool for rapid prototyping. Originality/value: The presented methodology fills the technological gap for quickly transferring bionic approaches to the textile level using the 4D-Textile technology. Purpose: The purpose of this paper is to evaluate and exploit the combination of additive manufacturing polymeric technology and structural adhesives. The main advantage is to expand the maximum dimension of the 3D printed parts, which is typically limited, by joining the parts with structural adhesive, without losing strength and stiffness and keeping the major asset of polymeric 3 D printing: freedom of shape of the system and low cost of parts. Design/methodology/approach: The materials used in the paper are the following. The adhesive considered is a commercial inexpensive acrylic, quite similar to superglue, applicable with almost no surface preparation and fast curing, as time constraint is one of the key problems that affects industrial adhesive applications. The 3D printed parts were in acrylonitrile butadiene styrene (ABS), obtained with a Fortus 250mc FDM machine, from Stratasys. The work first compares flat overlap joint with joints designed to permit mechanical interlocking of the adherends and then to a monolithic component with the same geometry. Single lap, joggle lap and double lap joints are the configurations experimentally characterized following a design of experiment approach. Findings: The results show a failure in the substrate, due to the low strength of the polymeric adherends for the first batch of typical bonded configurations, single lap, joggle lap and double lap. The central bonded area, with an increased global thickness, never does fail, and the adhesive is able to transfer the load both with and without mechanical interlocking. An additional set of scarf joints was also tested to promote adhesive failure as well as to retrieve the adhesive strength in this application. The results shows that bonding of polymeric AM parts is able to express its full potential compared with a monolithic solution even though the joint fails prematurely in the adherend due to the bending stresses and the notches present in the lap joints. Research limitations/implications: Because of the 3D printed polymeric material adopted, the results may be generalized only when the elastic properties of the adherends and of the adhesive are similar, so it is not possible to extend the findings of the work to metallic additive manufactured components. Practical implications: The paper shows that the adhesives are feasible way to expand the potentiality of 3 D printed equipment to obtain larger parts with equivalent mechanical properties. The paper also shows that the scarf joint, which fails in the adhesive first, can be used to extract information about the adhesive strength, useful for the designers which have to combine adhesive and additive manufactured polymeric parts. Originality/value: To the best of the researchers' knowledge, there are scarce quantitative information in technical literature about the performance of additive manufactured parts in combination with structural adhesives and this work provides an insight on this interesting subject. This manuscript provides a feasible way of using rapid prototyping techniques in combination with adhesive bonding to fully exploit the additive manufacturing capability and to create large and cost-effective 3 D printed parts. Purpose: Most rapid prototyping (RP) relies on energy fields to handle materials, among which electricity has been much more utilized, resulting in distinctive responsiveness of non-linear, overshoot, variable inertia, etc. The purpose of this paper is to eliminate the drawbacks of array nozzle clogging, stringing, melt sagging, particularly in multi-material RP, by focusing on the electrothermal response so as to adaptively distribute thermal more accurate, rapid and balanced. Design/methodology/approach: This paper presents an electrothermal response optimization method of nozzle structure for multi-material RP based on fuzzy adaptive control (FAC). The structural, physical and control model are successively logically built. The fractional order electrothermal model is identified by Riemann Liouville fractional differential equation, using the bisection method to approximate the physical model via least square method to minimize residual sum of squares. The FAC is thereafter implemented by defining fuzzy proportion integration differentiation control rules and fuzzy membership functions for fuzzy inference and defuzzification. Findings: The transient thermodynamic and structural statics, as well as flow field analysis, are conducted. The response time, mean temperature difference and thermal deformation can be found using thermal-solid coupling finite element analysis. In physical experimental research, temperature change, together with material extrusion loading, were measured. Both numerical and physical studies have revealed findings that the electrothermal responsiveness varies with the three-dimensional structure, materials and energy sources, which can be optimized by FAC. Originality/value: The proposed FAC provides an optimization method for extrusion-based multi-material RP between the balance of thermal response and energy efficiency through fulfilling potential of the hardware configuration. Purpose: Additive manufacturing (AM) technology has a huge influence on the real world because of its ability to manufacture massively complicated geometrics. The purpose of this study is to use CiteSpace (CS) visual analysis to identify fused deposition modeling (FDM) research and development patterns to guide researchers to decide future research and provide a framework for corporations and organizations to prepare for the development in the rapid prototyping industry. Three-dimensional printing (3DP) is defined to budget minimize manufactured input and output for aviation and the medical product industrial sectors. 3DP has implemented its potential in the Coronavirus Disease of 2019 (COVID-19) reaction. Design/methodology/approach: First, 396 original publications were extracted from the web of science (WOS) with the comprehensive list and did scientometrics analysis in CS software. The parameters are specified in CS including the span (from 2011 to 2019, one year slice for the co-authorship and the co-accordance analysis), visualization (show the merged networks), specific criteria for selection (top 20%), node form (author, organization, region, reference cited; cited author, journal and keywords) and pruning (pathfinder and slicing network). Finally, correlating data was studied and showed the results of the visualization study of FDM research were shown. Findings: The framework of FDM information is beginning to take shape. About hot research topics, there are "Morphology," "Tensile Property by making Blends," "Use of Carbon nanotube in 3DP" and "Topology optimization." Regarding the latest research frontiers of FDM printing, there are "Fused Filament Fabrication," "AM," in FDM printing. Where "Post-processing" and "environmental impact" are the research hotspots in FDM printing. These research results can provide insight into FDM printing and useful information to consider the existing studies and developments in FDM researchers' analysis. Research limitations/implications: Despite some important obtained results through FDM-related publications' visualization, some deficiencies remain in this research. With >99% of articles written in English, the input data for CS was all downloaded from WOS databases, resulting in a language bias of papers in other languages and neglecting other data sources. Although, there are several challenges being faced by the FDM that limit its wide variety of applications. However, the significance of the current work concerning the technical and engineering prospects is discussed herein. Originality/value: First, the novelty of this work lies in describing the FDM approach in a Scientometric way. In Scientometric investigation, leading writers, organizations, keywords, hot research and emerging knowledge points were explained. Second, this research has thoroughly and comprehensively examined the useful sustainability effects, i.e. economic sustainability, energy-based sustainability, environmental sustainability, of 3DP in industrial development in qualitative and quantitative aspects by 2025 from a global viewpoint. Third, this work also described the practical significance of FDM based on 3DP since COVID-19. 3DP has stepped up as a vital technology to support improved healthcare and other general response to emergency situations.
