Milling force during machining process has strong time-varying and multi-frequency characteristic, which is easy to cause tool vibration, wear, and cutting chatter, and even lead the machining accuracy of parts to be out of tolerance. The paper proposed a milling force prediction method for a general helix cutter during peripheral milling. In this model, the geometric parameters of milling cutter are parametric defined, and then an analytical instantaneous uncut chip thickness (IUCT) model is presented with taking cutter runout (offset and inclination) and geometric entity shape of workpiece into account. A series of milling experiments using aluminum alloy were carried out with six kinds of milling cutters in a high-speed machining center. The analysis results show that the predicted value of milling force can better reflect the change trend of the actual measured one, and well prove the validity of the presented method. Furthermore, the influences of milling parameters, cutter runout, milling type, cutter tooth number, and unequal spacing angle on the time domain and frequency domain excitation characteristics of milling force are systematically analyzed, which can provide useful guidance for the tool design and machining parameter selection in the future. The article presents the results and process analysis of the face milling of aluminium alloy 2017A with the CoroMill 490 tool on an AVIA VMC 800 vertical milling centre. The study analysed the effects of the cutting speed, the feed rate, the actual number of teeth involved in the process, the minimum thickness of the cut layer (hmin), and the relative displacement in the tool-workpiece system D(ξ) on the surface roughness parameter Ra. To measure relative displacement, an original bench was used with an XL-80 laser interferometer. The analysis of relative displacement and surface roughness allowed these factors to be correlated with each other. The purpose of this article is to determine the stable operating ranges of the CoroMill 490-050Q22-08M milling head with respect to the value of the generated relative displacement w during the face-milling process and to determine its influence on surface roughness. The research methodology presented in this paper and the cutting tests carried out allowed the determination of the optimum operating parameters of the CoroMill 490-050Q22-08M tool during the face milling of aluminium alloy 2017A, which are vc 300 m/m and fz—0.14 mm/tooth. Working with the defined cutting parameters allows all the cutting inserts in the tool body to be involved in shaping the geometrical structure of the surface, while maintaining a low vibration level D(ξ) > 1 µm, a low value of the parameter hmin > 1.5 µm, and the desired value of the parameter Ra > 0.2 µm [ABSTRACT FROM AUTHOR]

Purpose: The paper aims to produce aluminium welds in the solid state with good specifications and the least amount of welding defects by using the friction stir welding method (FSW) and different tool pin profiles and welding parameters. The research investigated the mechanical characteristics and microstructure of a friction stir welded dissimilar aluminium alloy (2024-T3 to 7075-0) through thickness produced by varying welding settings and three different FSW tool pin shapes. Design/methodology/approach: The objective is to obtain the welds with the least amount of welding defects in the solid state by using the friction stir welding method (FSW), designing the tool pin profiles, and changing the rotation speeds. Findings: According to tensile strength and micro-hardness tests, tool rotation of 2000 rpm and square pin profile were the best compared to other working parameters. The greatest hardness and highest tensile strength of FSWed dissimilar aluminium joints have been 144 HV and 215 MPa, respectively, when using the square pin profile at a tool rotation speed of 2000 rpm. The hardness and tensile strength of FSWed dissimilar aluminium alloy joints increase with the tool rotation speed. Microstructural observations of the FSWed dissimilar aluminium joints using a square pin profile at the tool rotation speed of 2000 rpm exhibited the weld zone's high weld quality. Additionally, there were no defects in the weld zone. The fracture surface of the FSWed joint indicated a ductile fracture type. Research limitations/implications: With many regions on either side of the weld with varied compositions, microstructures, and characteristics, the resulting welds of dissimilar alloys might result in unsatisfactory weld joints. Practical implications: The weld zone's exceptional weld quality was demonstrated by microstructural investigations of the FSWed dissimilar aluminium connections utilising a square pin profile at a tool rotation speed of 2000 rpm and feed rate of 20 mm per minute. Application in aerospace, shipbuilding and marine, railway, construction, electrical industries, and land transportation. Originality/value: The original value of the paper is the production of welds from dissimilar aluminium alloy (2024-T3 to 7075-0) with the least amount of welding defects by changing the tool pin profiles and tool rotation speeds using the friction stir welding method. In Sweden, steel bridges are the most common solution regarding prefabricated short-span (15-35 m) pedestrian bridges. The most common bridge type for this application is a carbon steel truss bridge with an orthotropic deck consisting of a 10-12 mm deck plate and trapezoidal stiffeners. For these bridges, the deck is the main driver regarding economic and environmental costs, originating from, e.g., high material consumption and maintenance activities. This paper aims to compare the economic aspects between a conventional steel deck and an extruded aluminum deck from an investment cost perspective. The aluminum deck is homogenous, i.e., containing no mechanical connections. To perform this case study, an optimization routine is developed and executed for the aluminum alternative. This optimization study targets the minimum weight and is constrained by the Eurocode design code. A sub-model approach is adopted for the numerical analysis, based on shell and solid elements. The procedure to go from a cross-section defined by a set of parameters to reach the optimized bridge deck is presented. The studies that are reported in this paper show that the developed optimization routine gives satisfactory results. Furthermore, they indicate that homogenous extruded aluminum decks can be a viable deck option for pedestrian bridges. [ABSTRACT FROM AUTHOR]

At room temperature, Al alloys have excellent mechanical properties and are widely used in automotive, electronics, aerospace and other fields, but it is difficult to maintain this advantage in the middle and high temperature ranges. To address this issue, second-phase Al11RE3 (RE represents rare earth element) was introduced into a Al-Mg-RE alloy as its primary constituent. By incorporating RE elements as additives, this material exhibits exceptional mechanical and thermal properties at elevated temperatures. Based on first principles and quasi-harmonic approximation (QHA), the nucleation growth mechanism and surface properties of second-phase Al11RE3 were studied in this paper. The interfacial energy γ α / β , strain energy Δ E CS and chemical driving force Δ G V of Al11RE3 were obtained. Models1, 4, and 6 have better properties of para-site connections than inter-site connections. It is found that the resistances of particle nucleation, interface energy γ α / β and strain energy Δ E CS , first increase and then decrease with increased atomic number REs, but they are much smaller than the chemical driving force Δ G V . A reduced chemical driving force and a diminished nucleation radius R* are more favorable for the process of nucleation. The addition of Sc is the most unfavorable for nucleation, and La has the strongest nucleating ability, which gradually decreases as the atomic number of the lanthanide element increases. The nucleation ability of the Al11RE3 phase decreases with increasing temperature, which is consistent with the experiments. The nucleation radius R* also increases with increasing temperature, indicating that the nucleation ability decreases as the atomic number of the lanthanide elements increases. Since the smaller the nucleation radius R* the easier the nucleation, compared with model4 and 6, model1 has a smaller nucleation radius R* and the smallest increment. Thus, model1 is more prominent in the nucleation mechanism. In the particle growth study, the smaller the diffusion activation energy Q, the faster the diffusion rate in the Al matrix, and hence the higher the coiling rate, which promotes the growth of second-phase particles. The diffusion activation energy Q decreases sequentially from La to Ce and then increases with atomic number. The coarsening rate K LSW of the Al11RE3 phase in models1, 4, and 6 increased with increasing temperature, which promoted the growth of particles. The performance of window frames is typically influenced by materials, structural design, and the surrounding environment. Consequently, this paper analyzes the common window frame materials in Chinese civil buildings through investigation. It explores commonly used types of window frames available in the market, focusing on their materials and structural designs. It analyzes issues observed during their usage, integrates findings from existing research, and discusses the performance of window frame materials. Additionally, it explores improvement strategies to meet the evolving demands of contemporary and future architectural doors and windows, providing valuable reference points for designers. Finally, approaching the discussion from a sustainable development perspective, the paper evaluates the environmental impact of wood, aluminum alloy, polymer, and composite window frame materials. This paper forms part of an ongoing investigation into the tools required in linear elastic fracture mechanics (LEFM) for evaluating the durability of components designed for limited life replacement. In this study, we demonstrate that the USAF 'Characteristic K' method, when combined with the Hartman–Schijve adaptation of the NASGRO crack growth formula, can predict the impact of underloads on the propagation of small cracks in aluminum alloy AA7050-T7451 with reasonable accuracy. The published da/dN versus ΔK small crack growth curves associated with five specific underload spectra are examined. It is found that, in each case, there is reasonably good agreement between the predicted and the measured curves. To the best of the author's knowledge, this paper is the first to highlight the ability of the USAF Characteristic K approach, when coupled with the Hartman–Schijve equation, to reasonably accurately predict the growth of small cracks subjected to a range of underload spectra. Marine gas-water separator is mainly used to filter impurities in the air for gas turbine, and it also needs to have certain anti-impact ability in engineering application. In order to study its impact resistance, this paper used the method of combination of simulation and experiment. Firstly, the material properties of 5083 aluminium alloy were determined. On the basis of this, the drop test under different acceleration was carried out. Then ABAQUS software was used to carry on the drop simulation analysis and antiknock simulation analysis. The feasibility of the simulation method was verified by comparison of simulation results and experimental results. The following conclusions are obtained: the impact of 5 g-33 g drop will not affect the operation of the gas-water separator; the impact of guide vane's transverse fall on the gas-water separator is less than that of guide vane's longitudinal fall; the direction with guide vane's support has stronger anti-detonating performance than that without guide vane's support. The conclusions drawn in this paper can be used for specific optimization and protection in practical use, and provide a certain reference for the impact performance field of Marine gas-water separator. Strategies for obtaining deep slots in soft materials can vary significantly. Conventionally, the tool travels along the slot, removing material mainly with the side cutting edges. However, a "plunge milling" strategy is also possible, performing the cut vertically, taking advantage of the tip cutting edges that almost reach the center of the tool. Although both strategies are already commonly used, there is a clear gap in the literature in studies that compare tool wear, surface roughness, and productivity in each case. This paper describes an experimental study comparing the milling of deep slots in AA7050-T7451 aluminum alloy, coated with a novel DLCSiO500W3.5O2 layer to minimize the aluminum adhesion to the tool, using conventional and plunge milling strategies. The main novelty of this paper is to present a broad study regarding different factors involved in machining operations and comparing two distinct strategies using a novel tool coating in the milling of aeronautical aluminum alloy. Tool wear is correlated with the vibrations of the tools in each situation, the cycle time is compared between the cases studied, and the surface roughness of the machined surfaces is analyzed. This study concludes that the cycle time of plunge milling can be about 20% less than that of conventional milling procedures, favoring economic sustainability and modifying the wear observed on the tools. Plunge milling can increase productivity, does not increase tool tip wear, and avoids damaging the side edges of the tool, which can eventually be used for final finishing operations. Therefore, it can be said that the plunge milling strategy improves economic and environmental sustainability as it uses all the cutting edges of the tools in a more balanced way, with less global wear. Featured Application: The paper demonstrates key structural characteristics of a novel aluminum alloy conceived for AM-based components in the aviation frame. The recent advances achieved in additive manufacturing (AM) technology demonstrate the potential to realize customized metal components, ensuring weight reduction opportunities. These benefits make AM attractive for high-cost aerospace applications, especially where high geometric complexity is required. In the context of an EU research scenario, the H2020 MANUELA (Additive Manufacturing Using Metal Pilot Line) project promotes the development of new technologies for design optimization by enabling the application of novel materials in AM. This paper illustrates recent advances in a new aluminum alloy (Al-HS1) with high strength emphasizing all of the characterization steps at the coupon level. This material has been employed in the re-engineering of a conventional hydraulic manifold using a powder bed fusion-laser beam (PBF-LB) process. This paper presents the results of an extensive investigation into the durability of cold spray repairs to corrosion damage in AA7075-T7351 aluminium alloy specimens where, prior to powder deposition, the surface preparation involved grit blasting. In this context, it is shown that the growth of small naturally occurring cracks in cold spray repairs to simulated corrosion damage can be accurately computed using the Hartman–Schijve crack growth equation in a fashion that is consistent with the requirements delineated in USAF Structures Bulletin EZ-SB-19-01, MIL-STD-1530D, and the US Joint Services Structural Guidelines JSSG2006. The relatively large variation in the da/dN versus ΔK curves associated with low values of da/dN highlights the fact that, before any durability assessment of a cold spray repair to an operational airframe is attempted, it is first necessary to perform a sufficient number of tests so that the worst-case small crack growth curve needed to perform the mandated airworthiness certification analysis can be determined. Marine structures are constantly exposed to the corrosive effects of seawater, making effective corrosion protection crucial for their longevity and performance. Sacrificial anodes, commonly made of zinc, aluminum, or magnesium alloys, are widely employed to mitigate corrosion by sacrificing themselves to protect the steel structures. However, the selection and implementation of sacrificial anode materials present various challenges that need to be addressed. This paper explores the challenges associated with sacrificial anode materials for steel structures and provides potential solutions. To overcome these challenges, the paper proposes solutions such as using advanced alloy compositions, protective coatings, hybrid anode systems, and improved design considerations. Furthermore, the importance of monitoring techniques to assess the performance and remaining lifespan of sacrificial anodes is emphasized. Several case studies and experimental findings are discussed to illustrate the effectiveness and limitations of sacrificial anode materials based on zinc alloys, aluminum alloys, and magnesium alloys. Purpose: To investigate the changes in corrosion behaviour of severely deformed by accumulative roll bonding aluminium alloy AA1050. Design/methodology/approach: To determine the influence of the accumulative roll bonding on microstructure, texture, and grain size, electron backscattered diffraction was used. Corrosion behaviour was evaluated in a 3.5 wt.% sodium chloride water solution using anodic polarisation. Findings: It was found out that accumulative roll bonding up to eight cycles led to an increase in corrosion rate compared to annealed alloy, but the increase in the number of cycles of accumulative roll bonding from two to eight shows a tendency toward lowering corrosion rates. It has a beneficial influence on pitting corrosion susceptibility. Research limitations/implications: The presented research focuses only on the influence of texture and grain size on severely deformed aluminium alloy AA1050 corrosion. Other factors, such as accumulated during deformation stresses, could also play their role in the corrosion process. Originality/value: The paper reports results on the influence of two factors - texture and grain size, on the corrosion of severely deformed aluminium alloy AA1050. Laser welding has been widely employed for aluminum alloy body-in-white. However, owing to the low utilisation efficiency of energy and material, the carbon emission of laser welding is serious. In this paper, the mathematical modelling of carbon emissions and process parameters optimisation for laser welding cells are studied. The carbon emission characteristics of the laser welding system are analysed, and the carbon emission model of the laser welding cell considering both welding features and welding transfers is established. Besides, the process parameters optimisation model of laser welding cell is developed. To obtain optimal welding sequence, a combinatorial algorithm based on Culture Algorithm and Ant Colony Algorithm is proposed. Based on the optimal welding sequence, the optimal transfer speed is obtained through mathematical theory. Furthermore, a case study is performed to verify the feasibility and reliability of the process parameters optimisation model. Additionally, compared with the Ant Colony Algorithm, the proposed solution algorithm has better comprehensive performance in terms of convergence speed and optimisation accuracy. This study lays a theoretical foundation for carbon emission modelling of the laser welding cell, and can support the automobile enterprise to make processing parameters selection of the laser welding line in the design stage. This research paper focuses on the fabrication of a microstructure based on a natural structure pattern of hydrophobic properties using micro-milling technology, followed by an investigation of the dimensional accuracy, roughness, and replication of the fabricated microstructure. Design, modeling (CAD system), fabrication, and replication are the steps of this process. Knowledge of biomimetics was used to select the microstructure. The main research aim of the experiments is to verify and extend the applicability of conventional CNC manufacturing technologies to obtain a functional surface structure. The micro-milling was carried out on a conventional DMG MORI CNC machine, a CMX 600 V three-axis horizontal milling center, using an external high-frequency electric spindle clamped to the machine. The machined material was aluminum alloy EN AW 7075. The tool was a 0.1 mm diameter double-edged ball mill made of sintered carbide and coated with TiSiN. The cutting conditions were determined according to the tool manufacturer's recommendations. To compare the achieved accuracies, the same microstructure was fabricated using PLA technology. For subsequent replication of the sample, the negative of the selected microstructure was created and machined. Subsequently, a positive microstructure was created using the silicone impression material by the replication process. This paper and the experiments performed extend the technical knowledge in the field of manufacturing surface functional structures and confirm the possibility of manufacturing the designed structures using chip and laser machining technology, with achieved discontinuities in the range of 3 to 50 μm. They also highlight the issues of replication of such structures with respect to critical manufacturing locations (geometrical parameters of the structures affecting the functional properties of the structure, venting, replica defects, etc.). A metal fatigue damage model is established in this study by employing real-time strain monitoring to evaluate the damage state of metal materials. The fatigue life simulation, based on crystal plasticity finite element analysis, establishes the constitutive relationship between strain and damage before microcrack initiation in the low-cycle fatigue state of aerospace aluminum alloy. Subsequently, a comprehensive analysis of the strain–damage relationship is conducted under various stress conditions. Electron backscattering diffraction analysis (EBSD) is used to examine the fatigue damage state of the grooved specimen before initiating fatigue cracks at various stages. This analysis validates the metal fatigue damage model proposed in this paper and is based on strain monitoring, contributing to the enhanced confirmation of the model's accuracy. This paper presents the results of research focused on increasing the lifespan of HPDC moulds for casting aluminium alloys by applying duplex PVD coatings in combination with laser texturing the base material before the coatings' deposition. This article describes the HPDC process and the degradation mechanisms of the moulds that arose during this process. The PVD nanostructured coatings utilised, the methods of their deposition, and the evaluation of their wear resistance are defined in this paper. The surface texturing process is described alongside the description of the analysis of the wear of the functional parts of the mould after decommissioning, which was carried out by visual inspection and optical and light microscopy. Three types of PVD duplex coatings were analysed during our study. The coatings were deposited using the LARC technology method (lateral rotating cathode). Subsequently, the procedure of laser texturing in the form of dimple textures using a laser was proposed. The quality of the coatings was evaluated under tribological conditions by means of the "Ball on disc" method. Based on the experimental results, recommendations for practice are established. Laser paint removal is a new cleaning technology that mainly removes paint through thermal ablation and mechanical stripping mechanisms. This paper established a thermal-mechanical coupling laser removal model of paint based on the heat conduction equation, Newton's second law, and Fabbro's theory. The removal process of epoxy resin paint film on an aluminum alloy surface via a nanosecond pulsed laser was studied using finite element simulations and experimental measurements. The simulation and experimental results show that the nanosecond pulse laser's primary paint removal mechanism is the mechanical stripping caused by thermal stress and plasma shock. The laser paint removal threshold is 1.4 J/cm2. In addition, due to the different generation times of plasma shock and thermal stress, the mutual superposition of stress waves occurs in the material. This results in a discrepancy between the actual and thermal stress differences. Moreover, the thermal stress difference causes the maximum actual stress difference to fluctuate. The simulation model established in this paper can provide a reference for studying the thermal-mechanical coupling process of laser paint removal. [ABSTRACT FROM AUTHOR]

This paper presents the results of a study on the use of infrared thermography to assess the quality of liquid metal, a basic semi-finished product used in foundry production. EN AC-46000 alloy with the designation AlSi9Cu3(Fe) was used for the study. The crystallization process of the alloy was investigated using the TDA method with a Crystaldigraph device and Optris PI thermal imaging camera. The research describes how to use a thermal imaging camera to assess the quality of aluminium alloys. These alloys, due to their propensity in the liquid state to oxidise and absorb hydrogen, a refining procedure in the melting process. The effects of alloy refining are evaluated during technological tests of hydrogen solubility, density and casting shrinkage. The results presented in this paper showed that there is a statistical correlation between the density of the metal and the temperature values from the thermogram of the sample, obtained during its solidification. The existing correlation makes it possible to develop a thermographic inspection algorithm that allows a fast and noncontact assessment of aluminium alloy quality. [ABSTRACT FROM AUTHOR]

The paper presents the results of research on the production of cast composites based on aluminum alloys with a mineral filler with a porous structure. AlSi12 silumin and AlSi12 silumin with the addition of 3% magnesium (AlSi12-Mg3) were used as the matrix material, while particles of natural zeolite, expanded perlite and expanded clay with a size of 4 to 6 mm were used as the mineral filler. In order to increase the efficiency of the production process, the mineral particles have been covered with a sodium silicon solution with the addition of silicon powder. The coated particles were then heated at 400 ℃ for 1 hour to remove moisture from them. The prepared mineral particles were then placed inside a casting mold and flooded with liquid alloy at a temperature of 790 ℃. The obtained composites were subjected to macroscopic observations and analysis using computed tomography (CT). Phase analysis was also performed to determine the phase composition of the obtained composites. In order to determine the mechanical and physical properties, the obtained composites were subjected to compressive strength tests and density measurements. As a result of the research, it was found that the use of the AlSi12-Mg3 alloy and coating in the form of a solution of sodium silicate and silicon powder allows for the most effective production of composites. The low density of the produced composites, combined with their favorable structure and strength properties, suggest the possibility of use as light products transferring compressive stresses, as well as energy-absorbing products. This paper presents the research results on the strength of materials and power of the Toyota 3C engine when changing the structure and number of blades of the compressor wheel in the turbocharger. 3D models of different compressor wheels were created using reverse engineering and then simulated in the ANSYS environment with turbine shaft rotation speeds of 10,000, 15,000, and 20,000 rpm, respectively, to examine the strength of the compression wheel materials. To evaluate engine power, compressor wheels were machined on a 5-axis CNC milling machine. The MP 100S specialized test bed was used to perform experiments and compare engine power when using the original and alternative compressor wheels of the CT9 turbocharger. The compressor wheels were made of aluminum alloy, with a structure and number of blades selected to ensure durability when working. The CT9 turbocharger has a four-pair blade compressor wheel that consistently delivers higher engine power than in other cases. [ABSTRACT FROM AUTHOR]

Collision welding is a promising approach for joining conventional materials in identical or dissimilar combinations without heat-related strength loss, thereby opening up new lightweight potential. Widespread application of this technology is still limited by an insufficient state of knowledge with respect to the underlying joining mechanisms. This paper applies collision welding to a material combination of DC04 steel and EN AW 6016 aluminium alloy. Firstly, the welding process window for the combination is determined by varying the collision speed and the collision angle, the two main influencing variables in collision welding, using a special model test rig. The process window area with the highest shear tensile strength of the welded joint is then determined using shear tensile tests and SEM images of the weld zone. The SEM investigations reveal four distinct metallographic structures in the weld zones, the area fractions of which are determined and correlated with collision angle and shear tensile strength. In this paper, the effect of thermomechanical treatment process on the hardening behavior, grain microstructure, precipitated phase, and tensile mechanical properties of the new high-strength and high-ductility Al-10.0Zn-3.0Mg-2.8Cu alloy was studied, and the optimal thermomechanical treatment process was established. The strengthening and toughening mechanisms were revealed, which provided technical and theoretical guidance for the engineering application of this kind of high strength-ductility aluminum alloy. Al-10.0Zn-3.0Mg-2.8Cu alloy cylindrical parts with external longitudinal reinforcement were prepared by a composite extrusion deformation process (reciprocal upsetting + counter-extrusion) with a true strain up to 2.56, and the organizational evolution of the alloys during the extrusion deformation process and the influence of pre-stretching treatments on the subsequent aging precipitation behaviors and mechanical properties were investigated. The results show that firstly, the large plastic deformation promotes the fragmentation of coarse insoluble phases and the occurrence of dynamic recrystallization, which results in the elongation of the grains along the extrusion direction, and the volume fraction of recrystallization reaches 42.4%. Secondly, the kinetic study showed that the decrease in the activation energy of precipitation increased the nucleation sites, which further promoted the diffuse distribution of the second phase in the alloy and a higher number of nucleation sites, while limiting the coarsening of the precipitated phase. When the amount of pre-deformation was increased from 0% to 2%, the size of the matrix precipitated phase decreased from 5.11 μm to 4.1 μm, and when the amount of pre-deformation was increased from 2% to 7%, the coarsening of the matrix precipitated phase took place, and the size of the phase increased from 4.1 μm to 7.24 μm. The finalized heat treatment process for the deformation of the aluminum alloy tailframe was as follows: solution (475 °C/3 h) + 2% pre-stretching + aging (120 °C/24 h), at which the comprehensive performance of the alloy was optimized, with a tensile strength of 634.2 MPa, a yield strength of 571.0 MPa, and an elongation of 15.2%. The alloy was strengthened by both precipitation strengthening and dislocation strengthening. After 2% pre-stretching, the fracture surface starts to be dominated by dense tough nest structure, and most of them are small tough nests, and small and dense tough nests are the main reason for the increase in alloy toughness after 2% pre-stretching deformation. The addition of rare earth metals to aluminum alloys can effectively improve their corrosion resistance and has been widely used in the aerospace and military industries. However, the current methods for the preparation of rare earth metals involve long processing steps, high energy consumption, and high carbon emissions, which severely constrains the development of aluminum alloys. Its output is further developed. To this end, this paper reviews mainstream rare earth production processes (precipitation methods, microemulsion methods, roasting-sulfuric acid leaching methods, electrochemical methods, solvent extraction methods, and ion exchange methods) to provide basic information for the green smelting of rare earth metals and help promote the development of green rare earth smelting. Based on the advantages and disadvantages of each process as well as recent research results, the optimal process parameters and production efficiency were summarized. Studies have concluded that the precipitation method is mostly used for the recovery of rare earth elements and related valuable metals from solid waste; the microemulsion method is mostly used for the preparation of nanosized rare earth alloys by doping; the roasting-sulfuric acid leaching method is mostly used for the treatment of raw rare earth ores; and the molten salt electrolysis method is a more specific method. This is a green and environmentally friendly production process. The results of this study can provide direction for the realization of green rare earth smelting and provide a reference for improving the existing rare earth smelting process. Solidification processing of aluminum graphene composite is an attractive option for synthesis of metal matrix composites. Graphene reinforced aluminum metal matrix composites (GAMMCs) are of interest due to the low density and ultrahigh physical and mechanical properties of Graphene which can improve the properties of Al-Graphene composites. However, solidification processing of aluminum graphene composites has served challenges, including agglomeration of reinforcement and porosity resulting in decrease in properties above 0.five to three wt% graphene. Also, the graphene surface can react with molten aluminum alloys to form aluminum carbide. Challenges with particle distribution and porosity are frequently caused by the poor wetting of reinforcement by melt, requiring additions of selected wetting agents. The other problems include movement of reinforcement within the melt due to density differences and convection leading to nonuniform distribution of reinforcements. The graphene reinforcements can be pushed by solidifying interfaces under certain conditions during solidification leading to segregation of reinforcements in the interdendritic regions. The paper critically analyzes the above problems related to solidification processing of Aluminum-Graphene composites which has not been done in previous publications aluminumgraphene composites. The objective of this paper is to examine the challenges, and suggest possible solutions including addition of elements like silicon and magnesium to aluminum melt, coating graphene with metals like nickel and copper, controlling rate of advancement and nature of advancing solid liquid interface in a manner that they engulf graphene with dendrites or grains. Laser-based direct energy deposition (DED-LB/M) has been a promising option for the surface repair of structural aluminum alloys due to the advantages it offers, including a small heat-affected zone, high forming accuracy, and adjustable deposition materials. However, the unequal powder particle size during powder-based DED-LB/M can cause unstable flow and an uneven material flow rate per unit of time, resulting in defects such as pores, uneven deposition layers, and cracks. This paper presents a multiscale, multiphysics numerical model to investigate the underlying mechanism during the powder-based DED-LB/M surface repair process. First, the worn surfaces of aluminum alloy components with different flaw shapes and sizes were characterized and modeled. The fluid flow of the molten pool during material deposition on the worn surfaces was then investigated using a model that coupled the mesoscale discrete element method (DEM) and the finite volume method (FVM). The effect of flaw size and powder supply quantity on the evolution of the molten pool temperature, morphology, and dynamics was evaluated. The rapid heat transfer and variation in thermal stress during the multilayer DED-LB/M process were further illustrated using a macroscale thermomechanical model. The maximum stress was observed and compared with the yield stress of the adopted material, and no relative sliding was observed between deposited layers and substrate components. The growing use of aluminum and its compounds has increased the volume of aluminum waste. To mitigate environmental impacts and cut down on manufacturing expenses, extensive investigations have recently been undertaken to recycle aluminum compounds. This paper outlines the outcomes of a study on fabricating standard EN AW-2007 alloy using industrial and secondary scrap through continuous casting. The resultant recycled bars were analyzed for their chemical makeup and examined for microstructural features in both the cast and T4 states, undergoing mechanical property evaluations. The study identified several phases in the cast form through LM, SEM + EDS, and XRD techniques: Al7Cu2Fe, θ-Al2Cu, β-Mg2Si, Q-Al4Cu2Mg8Si7, and α-Al15(FeMn)3 (SiCu)2, along with Pb particles. Most primary intermetallic precipitates such as θ-Al2Cu, β-Mg2Si, and Q-Al4Cu2Mg8Si7 dissolved into the α-Al solid solution during the solution heat treatment. In the subsequent natural aging process, the θ-Al2Cu phase predominantly emerged as a finely dispersed hardening phase. The peak hardness achieved in the EN AW-2007 alloy was 124.8 HB, following a solution heat treatment at 500 °C and aging at 25 °C for 80 h. The static tensile test assessed the mechanical and ductility properties of the EN AW-2007 alloy in both the cast and T4 heat-treated states. Superior strength parameters were achieved after solution heat treatment at 500 °C for 6 h, followed by water quenching and natural aging at 25 °C/9 h, with a tensile strength of 435.0 MPa, a yield strength of 240.5 MPa, and an appreciable elongation of 18.1% at break. The findings demonstrate the feasibility of producing defect-free EN AW-2007 alloy ingots with excellent mechanical properties from recycled scrap using the continuous casting technique. Cutting forces play very important in designing the tool machine, cutting tool, and in optimization of machining processes. Modeling and prediction of cutting forces by theoretical methods are quite difficult, so, this study was focused on modeling the cutting force in face milling process using combination of theoretical and experimental methods. This study was performed to model the milling forces (MFs) and determine the milling force coefficients (MFCs) in the face milling process of aluminum alloy Al7075 using square inserts. From theoretical and experimental methods, the relationship of average milling forces (AMFs) and feed per flute (ft) were determined as the linear regression. Using experimental data, the linear regressions of AMFs and feed per flute were determined with high values of determination coefficients (larger than 95 %). MFCs were determined including shear and edge MFCs (tangential shear MFC (Ktc) of 538.127 N/mm2, radial shear MFC (Krc) of 185.967 N/mm2, axial shear MFC (Kac) of -691.297 N/mm², tangential edge MFC (Kte) of 11.253 N/mm, radial edge MFC (Kre) of 6.991 N/mm, and axial edge MFC (Kae) of -32.971 N/mm. The MF models were successfully verified by comparing the measured and predicted MFs in face milling process of Al7075. The tendency and shape of predicted MFs were quite close to the measured ones. The differences between the predicted and the measured MFs can be due to the several reasons such as the influence of vibrations, the influence of cutting heat, etc., and these are also the limitations of this study. The modeling and prediction methods of this study can be used to model and predict the cutting forces in face milling of other milling types and other pairs of cutting tool and workpiece material as well. This paper proposes a hybrid T-DEA-P (Taguchi-Data Envelopment Analysis-Pareto) method to optimise and rank parameters of the electrohydraulic forming process using the aluminium (AA1100) sheets for automotive panel application. A linear programming model was formulated based on the integrated Taguchi – DEA data and solved using DEA software. The design variables are the stand-off distance, electrode gap voltage and medium. The constraints are formulated according to the levels specified in the level-factor table. Using literature data, the validation of the method was made. An important result shows that case 1 has the optimal parametric setting is SOD3E2V2M2. This is interpreted as a stand-off distance of 3mm, an electrode gap of 30mm a voltage of 260 volts and the medium as Oil with a viscosity of 0.89cP. The delta values are 16.026, 16.0605, 17.1109 and 37.3587. Delta values measure the rate of change of the average signal-to-noise ratios relative to the changes in levels. Based on the Pareto intervention, the medium is ranked first while voltage, electrode gap and stand-off distance are ranked second, third and fourth, respectively. Regarding the damage incurred by aluminum alloy latticed shells under fire loads, a crucial aspect in assessing structural integrity is examining the residual bearing capacity of aluminum alloy gusset (AAG) joints. Consequently, this paper conducted experimental and numerical analyses on the post-fire flexural behavior of AAG joints. Initially, twelve AAG joints underwent post-fire tests, revealing that the failure patterns differed between thin-plate joints (exhibiting block tearing of gusset plates) and thick-plate joints (exhibiting member buckling). Notably, the initial stiffness approximately remained constant, while a trilinear relationship emerged between the ultimate flexural bearing capacity and the maximum post-fire temperature. Subsequently, finite element (FE) analysis was carried out, and the accuracy of FE models was verified by comparing the FE results with the test results. A comprehensive parametric analysis, considering various plate thicknesses, post-fire temperatures, and aluminum alloy brands, was then conducted. Ultimately, employing statistical regression, theoretical equations were formulated to estimate both bending stiffness and bearing capacity for AAG joints after exposure to fire. The production of aluminum alloy multi-lumen tubes primarily involves hot bending formation, a process where controlling thermal deformation quality is difficult. Specifically, the inner cavity wall of the tube is prone to bending instability defects under the bending stress field. To address these challenges in the bending deformation of aluminum alloy multi-lumen tubes, a multi-lumen liquid-filled bypass forming method is proposed in this paper. This study focuses on the 6063-T5 aluminum alloy double-lumen tube as the research object. The liquid-filled bending deformation behavior of the aluminum alloy double-lumen tube was investigated, and the deformation theory of the aluminum alloy double-lumen tube was studied. Through experimental and numerical simulation methods, the influence of support internal pressure, bending radius, and tube wall thickness on the liquid-filled bending deformation behavior of the double-lumen tube was examined. The results indicate that when the value of internal pressure was 7.5 MPa, the straightening of the outer wall was improved by 2.51%, the thinning rate of wall thickness was minimized, and the internal concave defect was effectively suppressed. The present paper reported a novel bipolar-pulse cathodic plasma electrolytic deposition (BP-CPED) technique with a low current density. This newly developed CPED technique can break down the barriers of the existing CPED technique with higher current density. In this report, ceramic coatings were successfully prepared on aluminum alloy via the BP-CPED technique in an aqueous carbamide-based electrolyte. Data recording results in the reacting process show that there is the current density of the cathode below 0.15 A/cm2 and that of the anode below 0.035 A/cm2, which approximately reaches the level of conventional MAO technique. Interestingly, the addition of PEG into the electrolyte can further reduce the current density and effectively improve the coating quality. The kinetic of the BP-CPED process was discussed based on the evolution of current density/voltage-time curves and spark discharge phenomena. SEM observations illustrate that BP-CPED coatings possess a typical porous-surface feature. XRD analysis indicates that the coating was mainly composed of Al2O3 and Al4C3. Al2O3/Al4C3/ZrO2 composite coatings fabricated after Zr-doping reflected the successful Zr-incorporation into the coating, which demonstrated that the BP-CPED technique can be used to design the coating composition by the doping modification. The direct pull-off and thermal shock tests confirmed that new BP-CPED coatings obtained under the cathodic plasma discharge have excellent bonding strength. The existing connection methods for aluminum alloy profiles primarily include adhesive bonding and mechanical connections, with metal welding being widely employed. However, metal welding connections exhibit issues such as low joint strength, significant welding deformation, susceptibility to surface oxidation, poor welding surface quality, and challenges in achieving thin-walled metal structures. This paper presents a novel aluminum alloy connection structure that utilizes carbon fiber-reinforced polymer (CFRP) composites to replace welding for connecting aluminum alloy profiles. This innovative aluminum alloy composite connection structure not only enhances connection strength but also addresses the difficulties associated with metal welding. Research indicates that the optimal width of the CFRP structure in the connector is 60 mm, and with synergistic treatment of the aluminum alloy surface, the connection enhancement effect is optimal. Under these conditions, the tensile load can reach 58.71 kN and the bending load can reach 14.33 kN, which are 375.38% and 380.87% higher than those of welded aluminum alloy connections, respectively. The mass-specific strength increases by 106.27% and 134.42%, respectively. Simulations of this connection structure in components demonstrate that it improves strength by 73.99% and mass-specific strength by 71.95% compared to pure metal welded connections. Using ABAQUS 2023 software for simulation and calculation, the difference between the simulation and experimental results is within 5%, verifying the feasibility of the designed structure. In this paper, we report on a systematic study of a soft X-ray Gas Electron Multiplier (GEM) detector built with aluminium-clad kapton GEM foils. The primary objective of this research is to comprehend the performance of this type of detector when irradiated with soft energy photons. The results are analysed and discussed with a particular focus on the long-term detector stability, as well as its gas gain and energy resolution uniformity across the detector area. Presented results lead us to the conclusion that the aluminium based GEM detector is a promising device to suppress the X-ray Fluorescence (XRF) background, simultaneously providing very good stability during long-term measurement campaigns.
