In the electric discharge machining process, the material is separated from the surface of the work piece by an electric spark, and in the presence of the dielectric material and tool electrode, changes are made on the surface of the work piece. In this project, we investigated the effect of dielectric material and brass tool electrode diffusion on the surface of carbon steel workpiece by means of quantmetric analysis, X-ray diffraction and electrochemical impedance spectroscopy. The effect of the parameters such as electric current intensity (I), pulse on time (ton), pulse off time (toff) and machining time (τ) on the composition of work peace, microstructure and electrochemical corrosion of machined work peace, were investigated. The results of quantmetric analysis showed that with the increase of machining parameters, the amount of diffused copper (from brass tool electrode) and carbon (from pyrolysis of flashing dielectric material) on the surface of machined carbon steel was increased. X-ray diffraction results confirmed that the formation of different phases such as Fe1.92C0.08, Cu4, Cu2 and Fe2 on the surface of workpiece, which was accordance with the quantmetric results. The present work focuses on the impact of expanded graphite (EG) nano-powder along with spark-on-duration (T on) and spark-off-duration (T off), and current as factors on increasing material removal rate (MRR), reduction of surface roughness (SR), tool wear rate (TWR), dimensional deviation (DD), and surface defects for Ni 55.8 Ti. Taguchi's design having 4 factors at 3 levels was employed to perform the experimental trials. ANOVA has successfully validated the developed regression equations. EDM factors of PC, T off , current, and T off were found to be the largest contributing factors with the involvement of 76.91 %, 38.40 %, 34.36 %, and 44.54 % for MRR, TWR, SR, and DD respectively. TLBO algorithm was used in the present work to tackle the conflicting situation and to optimize the response variables. The simultaneous optimization conducted through the Teaching-learning-based optimization technique has yielded optimal parameters setting of T on at 7 µs, T off at 5 µs, PC at 1.5 g/L, and current at 10 A by giving optimal response values at MRR of 42.82 mm3/min, TWR of 0.4039 mm3/min, SR of 3.71 µm, and DD of 92.65 µm. Micro drilling using Electrical Discharge Machining (MD-EDM) has emerged as a prominent technique in precision manufacturing, offering the capability to create small and intricate holes. This study focuses on investigating the influence of input process parameters on nickel-based superalloy (Ni3 (Ti, Al)) material, while the electrode materials studied are copper, aluminum and tungsten, with varying electrode diameters of 0.4 mm, 0.5 mm and 0.6 mm. The research encompasses an L9-orthogonal array (L9-OA) in which the Machining Voltage, Peak Current (IP), Pulse off time (Poff) and Servo Standard Voltage (SVR) are varied. Three levels of Machining Voltage (4 volts, 6 volts and 8 volts) and IP are selected. Moreover, scanning electron microscope (SEM) imaging is employed to observe and analyze the morphological characteristics of the drilled holes. The experimental results reveal that the choice of electrode material and diameter significantly influences the SR of the drilled holes. Copper electrodes demonstrate the lowest SR, followed by tungsten and aluminum electrodes. Smaller electrode diameters result in improved surface finish due to reduced discharge energy concentration. Additionally, increasing the Machining Voltage leads to larger discharge energy and heat, resulting in increased SR. SEM imaging demonstrates distinct differences in hole morphology based on the electrode material and diameter, with copper electrodes producing cleaner and more precise holes with minimal recast layer formation compared to aluminum and tungsten electrodes. High specific strength and good fatigue limit are the key properties to watch out during development of aerospace components. Aluminum composites are proven high specific strength materials especially graphene embedded composites worth a mention in this context. While, surface finish is an eminent parameter affecting fatigue strength of a component showcasing the importance of machining technique employed to transform a fabricated bulk into finished product. Current study, therefore emphasizes on electrical discharge machining (EDM) of aluminum composites embedded with graphene nanoplatelets (1.5 wt.%) fabricated through a hybrid approach of blending solid and liquid metallurgical routes. Further, mathematical and neurological forecast models are developed to individually predict the machining response variables namely surface roughness (SR), material removal rate (MRR) and tool wear rate (TWR). Among machining parameters current (I), pulse on-time (Ton), pulse off-time (Toff) and flushing pressure (P) considered; Ton is noted to greatly influence the surface quality of composite while TWR and MRR are affected by current during ANOVA analysis. On comparative understanding of forecast models, neurological models outperform quadratic non-linear mathematical models where accuracy of prediction achieved by developed artificial neural network (ANN) model is 96% for surface roughness. The error performance plots, error histograms and overall fit plots depict a marginal over-fit neurological model. Electrical discharge machining is a versatile machining technology that uses precisely directed sparks within the range of the dielectric fluid and between the electrodes to make electrically conductive products. The influence of different processing parameters on diverse metal matrix composites, including new reinforcing elements (silicon carbides, aluminium oxides and nitrides), and the modifications that occur as a consequence of each of these components are discussed in this article. As a result, new reinforcing materials and ways for optimising performance have emerged. The goal of this study is to provide analysts with research data that will allow them to effectively use EDM principles and, more particularly, to investigate process characteristics in order to enhance the process of advanced PMEDM operation. The most effective and cutting-edge method for achieving a 0.004 mm precision on a typical material is to employ die-sinking electrical discharge machining (EDM). The material removal rate (MRR), tool wear rate (TWR), residual stresses, and crater depth were analyzed in the current study in an effort to increase the productivity and comprehension of the die-sinking EDM process. A parametric design was employed to construct a two-dimensional model, and the accuracy of the findings was verified by comparing them to prior research. Experiments were conducted utilizing the EDM machine, and the outcomes were assessed in relation to numerical simulations of the MRR and TWR. A significant temperature disparity that arises among different sections of the workpiece may result in the formation of residual strains throughout. As a consequence, a structural model was developed in order to examine the impacts of various stress responses. The primary innovations of this paper are its parametric investigation of residual stresses and its use of Haynes 25, a workpiece material that has received limited attention despite its numerous benefits and variety of applications. In order to accurately forecast the output parameters, a deep neural network model, more precisely, a multilayer perceptron (MLP) regressor, was utilized. In the present study, graphite scrap powder from machining of commercial graphite blocks for electrical discharge machining (EDM) applications was recycled as a filler material for manufacturing graphite blocks, and its suitability for use as EDM electrodes was thoroughly assessed. The effects of process parameters applied in EDM electrode manufacturing, including the number of impregnations and graphitization temperatures, on the physical properties of the resulting graphite blocks, were examined. Additionally, EDM performance was evaluated with respect to the above process parameters. In blocks subjected to three impregnation treatments, followed by graphitization at 2200 °C, surface protrusions formed during the EDM process, indicating that the EDM process did not proceed smoothly. On the other hand, in blocks that underwent three impregnation treatments, followed by graphitization at 2800 °C, no surface protrusions were observed, indicating successful EDM operation. This observation further confirms the suitability of these recycled materials for use in EDM electrodes. The graphite block electrodes fabricated using recycled graphite scrap exhibited inferior cyclic stability, with an electrode wear rate of 0.82%, higher than that of a commercial graphite block electrode (0.04%). Nevertheless, using recycled graphite scrap contributes to reducing product costs and CO2 emissions, making the developed graphite electrodes a favorable choice. [ABSTRACT FROM AUTHOR]

This work aims to optimize the machining parameters and study the effect of powder-mixed dielectric fluid on the electrical discharge machining (EDM) process. The TOPSIS method of optimization is adopted to identify the optimal machining parameters. HCHCr die steel is preferred as a machining material. Due to their hard and ductile nature, Ni, Zr, and Ni+Zr were selected as powder inclusion in dielectric fluid. An L9 array Taguchi DOE is preferred to perform the experiments with parameters like peak off time, pulse off time, and pulse current. TOPSIS study revealed that the third level of powder dielectric fluid (Ni+Zr), 7A peak current, 9 µs pulse on time, and 2 µs pulse off time were specified as the optimal condition. Pulse on time (Ton) significantly impacted metal removal rate and surface roughness while machining operation on HCHCr die steel. High-intensity electrical discharges are used in the unconventional technique known as electrical discharge machining (EDM) to machine metals of any hardness. Due to their extraordinary conductivity and strength, carbon nanotubes (CNTs) have recently been explored in EDM too. However, material removal with CNT yarn (CNTY) has not been studied thoroughly. This work advocates the use of a pristine CNTY as an EDM tool. The feasibility is examined through characterization and material removal experiments. The measurements show that the CNTY (< 100 µm in diameter) has an electrical conductivity and current carrying capacity of 2.66 × 104 S/m and 1.76 × 103 A/cm2, respectively. Steel and aluminum are the workpieces for machining experiments conducted in air and hydrocarbon oil dielectrics, respectively. Significant material removal and extended tool life are obtained in the air dielectric. It is suggested that the oxidation of steel increases material removal in the air while reducing tool life. The effect of tool thickness is also investigated. Thicker (> 100 µm) multi-ply tools extend tool life and, therefore, machining time by more than 14 s in the air and nearly 2.5 s in the oil. In this study, the optimization of processing parameters of Inconel 718 using electrical discharge machining (EDM) with three kinds of renewable dielectrics (soybean oil, sunflower seed oil, and rapeseed oil) was studied. As input process parameters, pulse current, pulse duration, duty ratio, and dielectric type were all utilized. The machining performance indices of EDM were material removal rate (MRR), surface roughness (Ra), energy pulse ratio per volume (EEV), and exhaust emission characteristics (EEC). The response surface method (RSM) was used to carry out the central composite design of the EDM experiment, and it looked into how process parameters affected machining performance. In addition, the extreme learning machine (ELM)-improved integrated beta-distribution cuckoo search (IBCS) algorithm was used to optimize the EDM process, and the optimization results were verified by experiments. The research results demonstrate that the predicted results are generally better than the experimental results, and the maximum and average deviations of the experimental results are within the acceptable range (maximum deviation <20%, average deviation <15%). In this study, a novel hybrid additive and subtractive manufacturing method using pulsed arc plasma (PAP-HASM) was developed to better integrate additive and subtractive processes. The PAP-HASM process is based on the flexible application of pulsed arc plasma. In this PAP-HASM method, wire arc additive manufacturing using pulsed arc plasma (PAP-WAAM) and dry electrical discharge machining (EDM) milling were used as additive and subtractive techniques, respectively; both are thermal machining processes based on pulsed arc plasma, and both are dry machining techniques requiring no working fluids. The PAP-HASM can be easily realized by only changing the pulsed power supply and tool electrodes. A key technological challenge is that the recast layer on the part surface after dry EDM milling may have a detrimental effect on the component fabricated by PAP-HASM. Here, the hybrid manufacturing method developed in this study was validated with commonly used 316L stainless steel. Preliminary experimental results showed that the PAP-HASM specimens exhibited excellent tensile properties, with an ultimate tensile strength of 539 ± 8 MPa and elongation of 46 ± 4%, which were comparable to the PAP-WAAM specimens. The recast layer on the surface after dry EDM milling has no significant detrimental effect on the mechanical properties of the parts fabricated by PAP-HASM. The superior engineering properties and excellent biocompatibility of titanium alloy (Ti6Al4V) stimulate applications in biomedical industries. Electric discharge machining, a widely used process in advanced applications, is an attractive option that simultaneously offers machining and surface modification. In this study, a comprehensive list of roughening levels of process variables such as pulse current, pulse ON time, pulse OFF time, and polarity, along with four tool electrodes of graphite, copper, brass, and aluminum are evaluated (against two experimentation phases) using a SiC powder-mixed dielectric. The process is modeled using the adaptive neural fuzzy inference system (ANFIS) to produce surfaces with relatively low roughness. A thorough parametric, microscopical, and tribological analysis campaign is established to explore the physical science of the process. For the case of the surface generated through aluminum, a minimum friction force of ~25 N is observed compared with the other surfaces. The analysis of variance shows that the electrode material (32.65%) is found to be significant for the material removal rate, and the pulse ON time (32.15%) is found to be significant for arithmetic roughness. The increase in pulse current to 14 A shows that the roughness increased to ~4.6 µm with a 33% rise using the aluminum electrode. The increase in pulse ON time from 50 µs to 125 µs using the graphite tool resulted in a rise in roughness from ~4.5 µm to ~5.3 µm, showing a 17% rise. [ABSTRACT FROM AUTHOR]

Electrical discharge machining (EDM) is one of the important machining processes to produce mold components. When using the EDM process, surface quality, processing time, accuracy, and electrode cost must be considered. The electrode wear is the main factor that causes error on the geometric accuracy, especially the workpiece corner. Therefore, this study proposes a novel electrode design to improve the geometric accuracy for the EDM process. Firstly, the effect of discharge current, electrode diameter, and depth of cut on the electrode wear and workpiece corner were investigated. Multiple regression and analysis of variant were used to analyze the experiment data. The electrode end-face design with compensation rule and algorithm was established based on the data analysis and error value. Furthermore, a compensated electrode end-face design system with human machine interface, which has a procedure guiding function, was developed. The system can design the electrode end-face for minimizing workpiece corner error and improve geometric accuracy. Finally, cutting experiments were conducted to verify the proposed method, and the results show that the proposed method can effectively enhance the geometric accuracy by around 22~37%. A film cooling hole is an efficient and reliable cooling method, which is widely used in aeroengine turbine blades to effectively improve the thrust–weight ratio of the engine. Electrical discharge machining is the most common manufacturing process for film cooling holes. Due to the rapid quenching after high-temperature melting, a certain thickness of the recast layer will be formed in the vicinity of the hole wall. The microstructure of the recast layer is considered to be an important factor affecting the performance of single-crystal blades. Generally, the recast layer has been thought of as one of the main reasons for the failure of turbine blades. Accordingly, the formation of the recast layer is an important and interesting issue to be revealed. In this work, the recast layer formed using electrical discharge machining on a single-crystal superalloy is studied with TEM. It is found that the recast layer is in the state of supersaturated solution with a single-crystal structure epitaxially grown from the matrix, and many dislocations were observed therein. Traditional electric discharge machining (EDM) uses a Cu electrode to machine polycrystalline diamond (PCD), but it is hampered by poor machining efficiency and quality. During this study, a Cu-Ni electrode was used to machine PCD with graphene power suspended in the dielectric. The surface properties and machining mechanism of PCD under different parameters were analyzed by scanning electron microscope (SEM), X-ray diffraction (XRD), and Raman spectroscopy. The surface quality and machining efficiency were analyzed by quantifying the surface roughness (SR) and material removal rate (MRR). The results demonstrated that the MRR of the Cu-Ni electrode increased by 65% when compared with that of Cu electrode at low discharge parameters, with the MRR of Cu-Ni electrode improved by a further 87% when graphene was added to the dielectric. Raman spectroscopy and XRD analysis showed that graphitization of PCD diamond processed by the Cu-Ni electrode was greater than that of the Cu electrode, and the addition of graphene further facilitated this process. The efficiency and accuracy of conventional electrical discharge machining (EDM) are limited by the stability of the voltage between the poles. To improve the efficiency of EDM, this paper presents a machining method that combines a self-developed 5-degree-of-freedom (5-DOF) controllable magnetic levitation actuator with a conventional EDM machine tool. The stability of the interpole voltage is improved by actuator microadjustment of the electrodes of the EDM machine tool. First, an EDM control system with local current feedback and decoupling control elements is designed based on the EDM servo drive principle to improve the response speed and positioning accuracy of the actuator. Second, the actuator is connected to the spindle of a conventional EDM machine tool, and machining experiments are carried out. The experimental results show that the EDM machine tool connected to the actuator can control the electrode position more quickly, adjust the discharge state quickly, and increase the number of discharges per unit time. The average machining speed increases from 1.108 to 3.925 µm/s, which is 3.54 times as fast as conventional EDM. Finally, complex shape machining experiments are carried out, and the machining results showed that by adjusting the target value of the radial direction of the actuator, the various trajectories of the electrode can be controlled to depict arbitrary shapes. The paper aims to extend the current knowledge on electrical discharge machining of insulating materials, such as cutting ceramics used to produce cutting inserts to machine nickel-based alloys in the aviation and aerospace industries. Aluminum-based ceramics such as Al2O3, AlN, and SiAlON are in the most demand in the industry but present a scientific and technical problem in obtaining sophisticated shapes. One of the existing solutions is electrical discharge machining using assisting techniques. Using assisting Cu-Ag and Cu mono- and multi-layer coatings of 40–120 µm and ZnO powder-mixed deionized water-based medium was proposed for the first time. The developed coatings were subjected to tempering and testing. It was noticed that Ag-adhesive reduced the performance when tempering had a slight effect. The unveiled relationship between the material removal rate, powder concentration, and pulse frequency showed that performance was significantly improved by adding assisting powder up to 0.0032–0.0053 mm3/s for a concentration of 14 g/L and pulse frequency of 2–7 kHz. Further increase in concentration leads to the opposite trend. The most remarkable results corresponded to the pulse duration of 1 µs. Inconel 625 superalloy and stainless steel 304 are known for their significant corrosion resistance along with their high hardness and strength. Therefore, they are used in a wide range of industries, including oil and gas and nuclear. Electrical discharge machining is among the most widely used processes for machining of these metals. However, this process has limitations, such as low material removal efficiency, high surface roughness, and the formation of a recast layer. Therefore, in this study, the effective parameters on increasing the material removal efficiency and reducing recast layer thickness are investigated. These parameters include the dielectric fluid, electrode material, discharge current, and pulse duration. After performing the test matrix, the effect of each of the input parameters on the material removal rate, surface roughness, and thickness of the recast layer is evaluated using the ANOVA method. The results of this analysis showed that the type of dielectric fluid and the presence of silver oxide nanoparticles have a significant effect on output variables. When using sunflower oil fluid containing nanoparticles and the silver electrode, the recast layer and surface roughness are reduced, while the average material removal rate increases by 40% compared to the traditional mode. Also, due to the biodegradability of deionized water and sunflower oil fluids, the environmental sustainability of the process in this study is increased and while increasing productivity, it leads to the sustainable development of the EDM process. Micro-liquid floated gyroscopes are widely used in nuclear submarines, intercontinental missiles, and strategic bombers. The machining accuracy of micro-ball sockets determined the motion accuracy of the rotor. However, it was not easily fabricated by micro-cutting because of the excellent physical and chemical properties of beryllium copper alloy. Here, we presented a linear compensation of tool electrode and a proportional variable thickness method for milling micro-ball sockets in C17200 beryllium copper alloy by micro-electrical discharge machining. The machining parameters were systematically investigated and optimized to achieve high-precision micro-ball sockets when the k value was 0.98 and the initial layer thickness was 0.024 mm. In this study, machinability tests were carried out on a corrosion-resistant superalloy subjected to shallow (SCT) and deep cryogenic treatment (DCT) via electrical discharge machining (EDM), and the effect of the cryogenic treatment types applied to the material on the EDM processing performance was investigated. Experimental parameters, including pulse-on time (300, 400 and 500 μs), peak current (A) (6 and 10 A) and material types (untreated and treated with SCT and DCT), were used to construct the full factorial experimental design. The resulting average surface roughness (Ra) and material removal rate (MRR) results were optimized using the Taguchi L18 method. According to the Taguchi-based gray relational analysis, the optimal parameters for both Ra and MRR were determined as cryogenic treatment, pulse-on time and peak current, respectively. The response table obtained using the Taguchi method showed the most effective factors as A1BlC3 for Ra and A2B2C1 for MRR values. According to the ANOVA results for determining parameters affecting performance, peak current was the most effective factor for average surface roughness and MRR, at 74.79% and 86.43%, respectively. When examined in terms of Taguchi-gray relational degrees, the optimal parameters for both Ra and MRR were observed in the experiment performed with the SCT sample at a peak current of 6 A and 300 μs pulse-on time. Aluminum-based ceramics are used in industry to produce cutting tools that resist extreme mechanical and thermal load conditions during the machining of Ni-based and high-entropy alloys. There is wide field of application also in the aerospace industry. Microtexturing of cutting ceramics reduces contact loads and wear of cutting tools. However, most of the published works are related to the electrical discharge machining of alumina in hydrocarbons, which creates risks for the personnel and equipment due to the formation of chemically unstable dielectric carbides (methanide Al3C4 and acetylenide Al2(C2)3). An alternative approach for wire electrical discharge machining Al2O3 in the water-based dielectric medium using copper tape of 40 µm thickness and TiO2 powder suspension was proposed for the first time. The performance was evaluated by calculating the material removal rate for various combinations of pulse frequency and TiO2 powder concentration. The obtained kerf of 54.16 ± 0.05 µm in depth demonstrated an increasing efficiency of more than 1.5 times with the closest analogs for the workpiece thickness up to 5 mm in height. The comparison of the performance (0.0083–0.0084 mm3/s) with the closest analogs shows that the results may correlate with the electrical properties of the assisting materials. Aluminum-based ceramics exhibit excellent wear resistance and hot hardness that are suitable for various responsible applications allowing products to work under extreme mechanical and thermal loads (up to 1000 °C). The problem of high-precision forming complex-shaped parts is a known engineering challenge due to the insulating properties of aluminum-containing ceramics and the formation of chemically active carbides in a hydrocarbon medium. The alternative approach for electrical discharge machining non-conductive sintered Al2O3 in the water-based medium using nickel-chrome plasma-vapor-deposed coating of 12 mm, SnO powder suspension (particle diameter of ⌀10 µm, concentration of 150 g/L), and brass wire-tool is proposed. The productivity was evaluated by calculating the material removal rate and discharge gap for various combinations of pulse frequency and duration. The maximal material removal rate of 0.0014 mm3/s was achieved for a pulse frequency of 30 kHz and pulse duration of 1.7–2.5 μs. The recommended value of the interelectrode gap is 48.0 ± 4.9 µm. The possibility of electrical discharge machining aluminum-containing insulating ceramics without using hydrocarbons, carbon and copper-group assisting measures was proposed and shown for the first time. Modern industry is focused on looking for new and effective technologies to manufacture complex shapes from alloys based on nickel and chromium. One of the materials widely used in the chemical and aerospace industry is Hastelloy C-22. This material is difficult to machine by conventional methods, and in many cases, unconventional methods are used to manufacture it, such as electrical discharge machining (EDM). In the EDM process, the material is removed by electrical discharges between a workpiece and a tool electrode. The physical and mechanical properties of the tool electrodes have a direct impact on the process efficiency, machining accuracy, and surface roughness. Currently, there has been a significant increase in the use of graphite as a material for tool electrodes due to the low purchase cost of the raw material, good machinability, and high sublimation temperature. In this work, an experimental investigation of the influence of the grain size of the graphite tool electrode on material removal rate (MRR), tool wear rate (TWR), and surface roughness (Ra) of Hastelloy C-22 was carried out. Two POCO graphite tool electrodes with a grain size of 1 µm (AF-5) and 10 µm (S-180) were used. Based on the experimental studies, empirical models describing the influence of machining parameters on technological indicators and the condition of the surface texture were determined. The research indicates that graphite with a larger grain provides higher process efficiency with high relative wear of the tool electrode. The lowest surface roughness was obtained for graphite with a smaller grain size (AF-5). The analysis of the machining parameters proves that the discharge current and pulse duration are the main factors determining the MRR and Ra values for both AF-5 and S-180 graphite. Due to the abrasive nature of the material, the conventional machining of CFRP composites is typically characterised by high mechanical forces and poor tool life, which can have a detrimental effect on workpiece surface quality, mechanical properties, dimensional accuracy, and, ultimately, functional performance. The present paper details an experimental investigation to assess the feasibility of wire electrical discharge machining (WEDM) as an alternative for cutting multidirectional CFRP composite laminates using high-performance wire electrodes. A full factorial experimental array comprising a total of 8 tests was employed to evaluate the effect of varying ignition current (3 and 5 A), pulse-off time (8 and 10 µs), and wire type (Topas Plus D and Compeed) on material removal rate (MRR), kerf width, workpiece surface roughness, and surface damage. The Compeed wire achieved a lower MRR of up to ~40% compared with the Topas wire when operating at comparable cutting parameters, despite having a higher electrical conductivity. Statistical investigation involving analysis of variance (ANOVA) showed that the pulse-off time was the only significant factor impacting the material removal rate, with a percentage contribution ratio of 67.76%. In terms of cut accuracy and surface quality, machining with the Compeed wire resulted in marginally wider kerfs (~8%) and a higher workpiece surface roughness (~11%) compared to the Topas wire, with maximum recorded values of 374.38 µm and 27.53 µm Sa, respectively. Micrographs from scanning electron microscopy revealed the presence of considerable fibre fragments, voids, and adhered re-solidified matrix material on the machined surfaces, which was likely due to the thermal nature of the WEDM process. The research demonstrated the viability of WEDM for cutting relatively thick (9 mm) multidirectional CFRP laminates without the need for employing conductive assistive electrodes. The advanced coated wire electrodes used in combination with higher ignition current and lower pulse-off time levels resulted in an increased MRR of up to ~15 mm3/min. [ABSTRACT FROM AUTHOR]

The discharge current waveform affects the processing characteristics and surface integrity by affecting the process of energy input. At present, although the rectangular current waveform is widely used in electrical discharge machining (EDM), there is not enough evidence to prove that it is the most suitable. Therefore, in this study, the influence of the discharge current waveforms on processing characteristics and surface integrity was investigated and compared under similar pulse energy. Three types of discharge current waveforms including rectangular (Rec), triangular (Tri), and trapezoidal (Tra) are used for processing. The material removal amount, surface topography, roughness, phase compositions, white layer thickness, and residual stress were investigated and analyzed. The results showed that Tri could remove the most materials per pulse-on duration, followed by Tra. Compared with Rec, the size of craters and debris on the sample surface produced by the Tri and Tra was larger. The surface roughness and residual stress of samples processed by Tri were the highest. When the discharge current waveform was constant, XRD spectra of samples fabricated by EDM under different pulse energy were almost the same. Compared with Rec, the diffraction peaks of samples produced by Tri and Tra were reduced. When the pulse energy was low, the white layer of samples processed by Rec was thinner than that processed by Tri. This phenomenon was reversed when the pulse energy was high. Highly dense electrically conductive silicon carbide (SiC)–(0, 10, 20, and 30 vol%) titanium boride (TiB2) composites with 10 vol% of Y2O3–AlN additives were fabricated at a relatively low temperature of 1800°C by spark plasma sintering in nitrogen atmosphere. Phase analysis of sintered composites reveals suppressed β→α phase transformation due to low sintering temperature, nitride additives, and nitrogen sintering atmosphere. With increase in TiB2 content, hardness increased from 20.6 to 23.7 GPa and fracture toughness increased from 3.6 to 5.5 MPa m1/2. The electrical conductivity increased to a remarkable 2.72 × 103 (Ω cm)–1 for SiC–30 vol% TiB2 composites due to large amount of conductive reinforcement, additive composition, and sintering in nitrogen atmosphere. The successful electrical discharge machining illustrates potential of the sintered SiC–TiB2 composites toward extending the application regime of conventional SiC‐based ceramics. The influences of electrical and non-electrical parameters on surface integrity during the EDM process have been widely researched in past years. However, the effect of the energy input process at the same discharge energy is seldom reported. To select more suitable processing parameters according to the processing requirements, we have studied the influence of the energy input process on processing characteristics and surface properties. Two different energy input modes (high discharge current with short pule-on time (HIST) and low discharge current with long pule-on time (LILT)) are used. When the discharge energy is the same, the HIST mode has a higher material removal amount, while the sample produced by the LILT mode presents a lower surface roughness and residual stress. More surface cracks are detected on the samples processed by the LILT mode, and their dimensions in terms of length and width are greater than that of the HIST mode. The microstructure of the EDM surface is composed of α-Fe, γ-Fe, and cementite. When the discharge energy is higher than 0.24 mJ, the intensities of diffraction peaks γ-Fe and cementite on the EDM workpiece surface produced by the HIST mode are higher. The white layer thickness is related to the discharge energy and its input process. When the discharge energy is lower than 0.51 mJ, the white layer is thinner under the LILT mode. However, the white layer of the EDM sample fabricated by the HIST mode is thinner when the discharge energy is higher than 0.51 mJ. [ABSTRACT FROM AUTHOR]

In the electrical discharge machining process, preliminary research has been able to effectively estimate machining accuracy in response to its long machining history and high discharge frequency characteristics. However, when processing abnormalities occur, it is difficult to identify them since the electrical discharge process contains multiple processing parameters, which increases the cost of repair or loss afterwards. Therefore, the question concerning how to monitor the abnormality of the discharge process in real time represents the main purpose of this research. This research develops an EDM process abnormal diagnosis system. First, the data are stored in a circular array to speed up the processing time, and the coefficient of variation feature is added, which has effectively extracted the abnormal characteristics. In terms of diagnostic methods, the composite voting model established by neural networks, random forests, and XGB-RF (extreme gradient boosting applying RF) can provide robust diagnostic results. Finally, through the Node-RED webpage and MQTT agreement, it can provide the ability to monitor machine abnormalities in real time. Through refinement and optimization of the previous research results, this study took the electrical discharge machining diamond grinding wheel as an example, and developed a warning that can be issued within 3 min when abnormalities (abnormal patterns such as polycrystalline diamond high protrusions) occur, with an accuracy of 93% and a false positive rate. The abnormal diagnosis ability is less than 0.2%. Therefore, the online abnormality monitoring system developed by this research institute will be able to provide online abnormality diagnosis for electrical discharge machining. Polycrystalline diamond is widely used in many fields including ultra-precise machining, optical material and semiconductor electronic devices due to its excellent physical properties. However, traditional mechanical processing methods of polycrystalline diamond leads to severe tool wear, low efficiency and high costs. Although electrical discharge machining can overcome some limitations, it usually exhibits a low material removal rate and poor surface quality. This study aims to explore the effect of graphene powder and ultrasonic vibration on polycrystalline diamond by electrical discharge machining. It was found that the synergistic effect of graphene powder and ultrasonic vibration can achieve a good surface quality. The results show that ultrasonic-assisted powder mixed electrical discharge machining can obtain the smallest surface roughness (1.98 μm) at low parameter and the biggest material removal rate (0.773 mg/min) at high parameter compared with ultrasonic assisted electrical discharge machining and powder mixed electrical discharge machining. In addition, after ultrasonic-assisted powder mixed electrical discharge machining, the minimum value (0.807) of I D /I G is obtained. For polycrystalline diamond, this study also proposes a removal mechanism that diamond converts into graphite and is peeled under tensile stress. Electrochemical jet machining (EJM) has attracted considerable attention in alloy manufacturing due to its versatility and flexibility. However, for EJM of titanium alloys, the Material Removal Rate (MRR) is low due to the formation of the refractory oxide layer and the non-participation of end face of tool electrode. In order to improve the MRR in this study, a novel hybrid method called gas electrical discharge and electrolyte jet simultaneous machining, which combines electrical discharge machining (EDM) and electrochemical jet machining (EJM), is proposed to effectively reduce the oxide layer and promote the participation of the end of electrode tool in machining process. In the hybrid EDM-EJM method, an instantaneous high voltage spark discharge breaks down the air between two electrodes to remove instantaneously the oxide layer, and then the workpiece is machined to a smooth surface by subsequent and highly efficient EJM. Each point on the workpiece surface is treated successively via EDM and EJM, so the entire surface is machined by the two separate machining modes. The EDM and EJM act simultaneously on the workpiece and in synchronization throughout the machining process. Also, the end face of the workpiece contributes to material removal, hence the MRR is improved. Due to the periodic change of the machining voltage at the EDM stage, the reflection angle of the flowing electrolyte also changes periodically, and this is conducive to increasing fluctuations in the flow of electrolyte and hence accelerating the removal of the electrolysis products. Our studies shows that this new combined approach improves not only the MRR, but also greatly reduces erroneous corrosion effects and reduced the surface roughness Ra from 0.800 µm to 0.177 µm. Our study was devoted to increasing the efficiency of electrical discharge machining of high-quality parts with a composite electrode tool. We analyzed the chemical composition of the surface layer of the processed product, microhardness, the parameter of roughness of the treated surface, residual stresses, and mechanical properties under tension and durability with low-cycle fatigue of steel 15. Our objective was to study the effect of the process of copy-piercing electrical discharge machining on the performance of parts using composite electrode tools. The experiments were carried out on a copy-piercing electrical discharge machining machine Smart CNC using annular and rectangular electrodes; electrode tool materials included copper, graphite, and composite material of the copper–graphite system with a graphite content of 20%. The elemental composition of the surface layer of steel 15 after electrical discharge machining was determined. Measurements of microhardness (HV) and surface roughness were made. Residual stresses were determined using the method of X-ray diffractometry. Metallographic analysis was performed for the presence of microdefects. Tensile tests and low-cycle fatigue tests were carried out. The mechanical properties of steel 15 before and after electrical discharge machining under low-cycle fatigue were determined. We established that the use of a composite electrode tool for electrical discharge machining of steel 15 does not have negative consequences. [ABSTRACT FROM AUTHOR]

Electrical Discharge Machining (EDM) is one of the most efficient processes to produce high-ratio micro holes in difficult-to-cut materials in the Inconel 718 superalloy. It is important to apply a statistical technique that guarantees a high fit between the predicted values and those measured during analysis of test results. It was especially important to check which method gives a better fit of the calculated result values in case they were relatively small and/or close to each other. This study developed models with the use of the response surface methodology (RSM) and artificial neural networks (ANNs). The aim of the study was comparison between two models (RSM and ANNs) and to check which model gives a better data fit for relatively similar values in individual tests. In all cases, the neural network models provided a better value fit. This is due to the fact that neural networks use better fitted functions than in the case of the RSM method using quadratic fitting. This comparison included the aspect ratio hole and the thickness side gap data, the values of which for individual tests were very similar. The paper reports an analysis of the impact of parameter variables on the analyzed factors. Higher values of current amplitude, pulse time length, and rotational speed of the working electrode resulted in higher drilling speed (above 15 µm/s, lower linear tool wear (below 15%), higher aspect ratio hole (above 26), lower hole conicity (below 0.005), and lower side gap thickness at the hole inlet (below 100 µm). To fabricate small holes in a nickel-based single crystal superalloy without formation of recast layer and stray corrosion, electrochemical discharge drilling utilising a compound flow field of different fluids (DF-ECDD), is investigated in this study. DF-ECDD is a compound machining method that electrical discharge machining (EDM) and electrochemical machining (ECM) can occur simultaneously in the process. In this method, the internal flushing of a low-concentration salt solution and external flushing of a deionized water occur simultaneously. By means of the internal flushing, EDM and ECM occur synchronously in the process. Owing to the external flushing, the conductivity of the solution on the surface of the workpiece is significantly reduced, thus reducing the stray electric field distribution. In this study, the influence of the conductivity of the external flushing liquid in the DF-ECDD process was analysed. The simulation results showed that when deionized water with a conductivity of 2 μS/cm was used as the external flushing liquid, the stray current on the workpiece surface was almost completely eliminated. Furthermore, the expression is theoretically derived for the relationship between the radii of the stray corrosion areas and the conductivity of solution domain. The experiments verified that the radii of the stray corrosion areas decrease with the decreasing of external flushing liquid conductivity. Finally, the stray corrosion could also be almost eliminated with the DF-ECDD process, and the machined holes were free of recast layer. [ABSTRACT FROM AUTHOR]
