This work aims at understanding the features of the Sn grains from which whiskers preferentially grow. The growth behavior of Sn whiskers on a 50 μm thick hypereutectic Sn-Al alloy coating was observed in situ by mapping the grain orientations before and after aging using the electron backscatter diffraction (EBSD) technique. Sn whiskers were found to grow preferentially from the (001) or near-(001) grains surrounded by the grains having perpendicular orientations, such as (100), (110) and (210). The compressive stress in the coating was heterogeneous, and the (001) grains exhibited the higher compressive stress close to the grain boundaries. The orientation relationship between α-Al phase and β-Sn phase was confirmed as (2 0 0) α-Al ‖ (2 0 0) β-Sn , [ 0 1 1 ¯ ] α-Al ‖ [ 0 0 1 ] β-Sn. The plane matching resulted in approximately 0.7 % misfit strain in β-Sn, which had little impact on the growth of whiskers. Dislocations pile-ups were found in the (001) grains and repulsed by the Sn oxide layer, giving the probability of cracking the oxide. Grain boundaries were found between the whisker and underneath grain. The dominant diffusion mode for early whisker growth was grain boundary diffusion aided by pipe diffusion. The 'shuttle effect' of polysulfide causing rapid capacity fade and low coulombic efficiency of high energy storage lithium-sulfur (Li-S) batteries. Herein, a sandwich structure of bamboo charcoal/sulfur coating by aluminum fluoride (BC@S@AlF 3) composites is designed and fabricated for the first time. The as-designed cathode exhibited excellent electrochemical properties and stable capacity retention. The initial capacity reaches 1119 mA h/g and the capacity after 100 cycles is 869 mA h/g at 0.5 C, which is much stable than that of composite materials without bamboo charcoal or AlF 3 coating. Moreover, the BC@S@AlF 3 cathode presents excellent long-term capacity stability with a capacity decay of 0.073% per cycle during 500 charge/discharge cycles at 1 C, offering a potential for use in high energy Li-S batteries. The physical confinement, chemical anchoring, and catalysis conversion for active sulfur are achieved simultaneously with the AlF 3 coating and bamboo charcoal core with porous structure. Ceramic nanocomposite coatings have been synthesized on aluminium by using lithium sulphate electrolyte with zirconium silicate additive by anodization. The effects of current density (CD) on microhardness, structure, composition and surface topography of the oxide layer formed at various CDs (0.1–0.25 A/cm2) have been studied. Crystalline coatings formed at 0.25 A/cm2 have been (width 95 nm) observed with a relatively uniform distribution confirmed by scanning electron microscopy. Additionally, the average microhardness value of ceramic nanocomposite coatings fabricated from lithium sulphate–zirconium silicate bath is approximately 8.5 times higher than that of the as-received aluminium. The surface statistics of the coatings is discussed in detail to explain the roughness and related parameters for better understanding. These observations demonstrate the importance of surface statistics in controlling the morphology of the coatings and its properties. From the X-ray diffraction investigations, it can be concluded that the formed nanocomposite coatings are crystalline in nature and that the crystallinity of the coatings decreases with increasing applied current density. A novel sputtered seed layer method of activation for plating electroless nickel has been applied to difficult-to-activate particle reinforced aluminum, a new breed of high-strength lightweight alloys. Basically, in one single step, sputtering (PVO) deposits a thin film seed layer which covers all phases and gives the substrate surface a new face. The seed layer for Ni-P plating is sputtered from a target of 88% nickel-12% phosphorus alloy. When immersed in the electroless nickel bath, the new face actively and uniformly "jump-starts'' adherent conforms I growth of fresh layers of Ni-P from (he bath chemistry. From the viewpoint of the electroless reaction, the sputtered atomic layers of Ni-P appear as already "deposited" material, available to nucleate new Ni-P layers autocatalytically. Sputter-seeded activation completely replaces all steps of conventional double zincate pretreatment at aluminum alloys and is particularly effective with composites. Composites are strengthened by the inclusion of micron-sized hard particles, such as silicon carbide (10 to 40 vol%) mixed throughout a matrix of aluminum. Since the silicon carbide phase does not participate in (tie zincate reaction, the surface of the composite alloy is incompletely activated by conventional zincate pre-treatment and the Ni-P deposit contains numerous deep pits that begin at SIC particles. By contrast both matrix and particle phase of a composite are activated by the sputter-seeded layer and Ni-P grows smoothly, without pits and essentially without nodules. Sputter-seeded activation permits Ni-P to be plated on non-metals, such as glass, as well as on metals which do not respond to zincating. To insure adhesion to the substrate, a thin binder layer of chromium may first be sputtered onto the substrate before the teed layer. Both binder and seed layers are typically 200 to 500 Å thick, achieved rapidly by sputtering. The U. S. Army and Navy have experienced significant corrosion problems with magnesium alloys that are used to fabricate aircraft components. The most severe of these are associated with large and expensive transmission and gearbox housings for rotorcraft, which have to be removed prematurely because of corrosion. Many of the parts cannot be reclaimed because there is not an existing technology that can restore them adequately for service. The U.S. Army Research Laboratory has developed a Cold Spray process to reclaim magnesium components that shows significant improvement over existing methods and is in the process of qualification for use on rotorcraft. The cold spray repair has been shown to have superior performance in the tests conducted to date, is inexpensive, can be incorporated into production, and has been modified for field repair, making it a feasible alternative over competing technologies. Cold spray trials were performed using various aluminum powders at different deposition conditions with both helium and nitrogen carrier gas. Evaluations of the resultant cold spray aluminum coatings deposited on ZE-41A magnesium alloy substrates were conducted using microstructural analysis, hardness, bond strength and corrosion testing. The work presented here represents the first two years of a three-year effort, which will result in the establishment of a demonstration cold spray facility at the Naval Air Depot, where the overhaul and repair of Navy rotorcraft is accomplished.
