A novel virtual prototyping algorithm has been developed to design one of the most critical lubricating interfaces in axial piston machines of the swash plate type—the piston–cylinder interface—for operation with water as the working fluid. Due to its low viscosity, the use of water as a lubricant can cause solid friction and wear in these machines at challenging operating conditions. The prototyping algorithm compensates for this by tailoring the shape of the bore surface that guides the motion of each piston in this type of positive displacement machine to conform with the piston surface, taking into account both the piston’s tilt and its deformation. Shaping these surfaces in this manner can render the interface more conducive to generating hydrodynamic pressure buildup that raises its load-carrying capacity. The present work first outlines the structure of the proposed algorithm, then presents a case study in which it is employed to design a bore surface shape for use with two prototypes, one virtual and one physical—both modified versions of a 444 cc commercial axial piston pump. Experimental testing of the physical prototype shows it to achieve a significantly higher maximum total efficiency than the stock unit.

Hydraulic hybrid powertrains provide an opportunity for specific applications, such as heavy-duty vehicles based on high-power density, which has not been included in other types of hybrid powertrains. Among the various architectures of hybrid vehicles, power-split hybrids have a greater possibility of producing better fuel efficiency than other hybrid architectures. This study analyzed the possible energy-saving characteristics of power-split hydraulic hybrid vehicles (HHVs); this has not been comprehensively described in previous studies. A typical configuration of power-split HHVs was modeled with the FTP-72 driving cycle using a novel simulation method that considered the dynamic and thermal behaviors together. The characteristics were analyzed in comparison to a power-split hydrostatic transmission (HST), which is designed with the same conditions except for hydraulic energy storage. The power-split HHV not only has a better fuel efficiency, but it also shows system energy-saving characteristics. The power-split HHV has more chances for engine idling, which is directly related to fuel consumption savings due to engine stop. Additionally, more engine idling time enables the system to operate in a more efficient area on the engine map by load leveling. The results for the system temperature show that the power-split HHV offers the possibility to deliver better thermal management because it prevents the waste of braking power, which is especially crucial for hydraulic systems in comparison to other power systems such as electric or mechanical power systems. The ease of thermal management results in less energy consumption for cooling down the system temperature by minimizing the cooling system, as well as in a better thermal stability for the hydraulic system. The power-split HHV characteristics analyzed in this study can be used to design and organize the system control logic while developing power-split HHVs.

This article presents a novel methodology to design swash plate type axial piston machines based on computationally based approach. The methodology focuses on the design of the main lubricating interfaces present in a swash plate type unit: the cylinder block/valve plate, the piston/cylinder, and the slipper/swash plate interface. These interfaces determine the behavior of the machine in term of energy efficiency and durability. The proposed method couples for the first time the numerical models developed at the authors’ research center for each separated tribological interface in a single optimization framework. The paper details the optimization procedure, the geometry, and material considered for each part. A physical prototype was also built and tested from the optimal results found from the numerical model. Tests were performed at the authors’ lab, confirming the validity of the proposed method.

In lieu of reliable scaling rules, hydraulic pump and motor manufacturers pay a high monetary and temporal price for attempting to expand their production lines by scaling their existing units to other sizes. The challenge is that the lubricating interfaces, which are the key elements in determining the performance of a positive displacement machine, are not easily scalable. This article includes an analysis of the size-dependence of these units with regard to the significant physical phenomena describing the behavior of their three most critical lubricating interfaces. These phenomena include the non-isothermal elastohydrodynamic effects in the fluid domain, and the heat transfer and thermal elastic deflection in the solid domain. The performance change due to size variation is found to be unavoidable and explained through fundamental physics. The results are demonstrated using a numerical fluid⁻structure⁻thermal interaction model over a wide range of unit sizes. Based on the findings, a guide to scaling swashplate-type axial piston machines such as to uphold their efficiency is proposed.
