Modeling sheet metal forming operations requires understanding of plastic behaviors of sheet metals along non-proportional strain paths. The plastic behavior under reversed uniaxial loading is of particular interest because of its simplicity of interpretation and its application to material elements drawn over a die radius and underwent repeated bending. However, the attainable strain is limited by failures, such as buckling and in-plane deformation, dependent on clearances and side forces. In this study, a finite element (FE) model was established for the compression process of sheet specimens, to probe the deformation behavior. The results show that: With the decrease of the clearance from a very large value to a very small value, four defects modes, including plastic t-buckling, micro-bending, w-buckling, and in-plane compression deformation will occur. With the increase of the side force from a very small value to a very large value, plastic t-buckling, w-buckling, uniform deformation, and in-plane compression will occur. The difference in deformation behaviors under these two parameters indicates that the successful compression process without failures for sheet specimens only can be carried out under a reasonable side force.

Single point incremental forming (SPIF) is a highly versatile and flexible process for rapid manufacturing of complex sheet metal parts. In the SPIF process, a ball nose tool moves along a predefined tool path to form the sheet to desired shapes. Due to its unique ability in local deformation of sheet metal, the friction condition between the tool and sheet plays a significant role in material deformation. The effects of friction on surface finish, forming load, material deformation and formability are studied using a newly developed oblique roller ball (ORB) tool. Four grades of aluminum sheet including AA1100, AA2024, AA5052 and AA6111 are employed in the experiments. The material deformation under both the ORB tool and conventional rigid tool are studied by drilling a small hole in the sheet. The experimental results suggest that by reducing the friction resistance using the ORB tool, better surface quality, reduced forming load, smaller through-the-thickness-shear and higher formability can be achieved. To obtain a better understanding of the frictional effect, an analytical model is developed based on the analysis of the stress state in the SPIF deformation zone. Using the developed model, an explicit relationship between the stress state and forming parameters is established. The experimental observations are in good agreement with the developed model. The model can also be used to explain two contrary effects of friction and corresponding through-the-thickness-shear: increase of friction would potentially enhance the forming stability and suppress the necking; however, increase of friction would also increase the stress triaxiality and decrease the formability. The final role of the friction effect depends on the significance of each effect in SPIF process.

The paper deals with the testing and modelling of metals response when subjected to sheet forming operations. The focus is both on the modelling of hardening behaviour and yield criteria and on the description of the sheet metal formability limits. Within this scope, the paper provides a critical review of the models available today for predicting the material behaviour at both industrial and scientific level, and the tests needed to identify the models’ material parameters. The most recent advances in the field are also presented and discussed with particular emphasis on the challenges the sheet metal forming community is now facing.

The cyclic and compressive mechanical behavior of ultrathin sheet metals was experimentally investigated. A novel transparent wedge device was designed and fabricated to prevent the buckling of thin sheets under compressive loads, while also allowing full field strain measurements of the specimen using digital imaging methods. Thin brass and stainless steel sheet metal specimens with thicknesses on the order of 10–100 μm were tested using the microwedge device. Experimental results show that the device can be used to delay the onset of early buckling modes of a thin sheet under compression, which is critical in examining the compressive and cyclic mechanical behavior of sheet metals.

Incremental sheet forming (ISF) has gained much attention in the low volume production and rapid prototyping fields due to its inherent flexibility, low-overhead cost, and die-less nature. However, the geometric inaccuracy of the final achievable parts hinders this process from becoming commercially viable. One of the major sources of geometric inaccuracy is springback, which predominately occurs when the formed sheet metal is unloaded by the forming tools and released from the clamps. This paper focuses on the latter case. A practical annealing method that does not rely on complicated setups and geometry-specific compensation algorithms is proposed to reduce the springback that occurs after the unclamping process. Two clamping devices were developed, which have been demonstrated to significantly reduce the amount of springback. The capability of reducing springback by the proposed method and its potential of integrating it with other geometric accuracy improvement methods will enhance the ISF process towards future industrial applications.
