The elevator industry is constantly expanding creating an increased demand for the integration of high technological tools to increase elevator efficiency and safety. Towards this direction, Additive Manufacturing (AM), and especially metal AM, is one of the technologies that could offer numerous competitive advantages in the production of industrial parts, such as integration of complex geometry, high manufacturability of high-strength metal alloys, etc. In this context, the present study has 3D designed, 3D printing manufactured, and evaluated novel bioinspired structures for elevator safety gear friction pads with the aim of enhancing their dynamic friction performance and eliminating the undesired behavior properties observed in conventional pads. Four different friction pads with embedded bioinspired surface lattice structures were formed on the template of the friction surface of the conventional pads and 3D printed by the Selective Laser Melting (SLM) process utilizing tool steel H13 powder as feedstock material. Each safety gear friction pad underwent tribological tests to evaluate its dynamic coefficient of friction (CoF). The results indicated that pads with a high contact surface area, such as those with car-tire-like and extended honeycomb structures, exhibit high CoF of 0.549 and 0.459, respectively. Based on the acquired CoFs, Finite Element Models (FEM) were developed to access the performance of braking pads under realistic operation conditions, highlighting the lower stress concentration for the aforementioned designs. The rapid development of additive manufacturing (AM) has facilitated the creation of bionic lightweight, energy-absorbing structures, enabling the implementation of more sophisticated internal structural designs. For protective structures, the utilization of artificially controlled deformation patterns can effectively reduce uncertainties arising from random structural damage and enhance deformation stability. This paper proposed a bionic corrugated lightweight honeycomb structure with controllable deformation. The force on the onset state of deformation of the overall structure was investigated, and the possibility of controlled deformation in the homogeneous structure was compared with that in the corrugated structure. The corrugated structures exhibited a second load-bearing capacity wave peak, with the load-bearing capacity reaching 60.7% to 117.29% of the first load-bearing peak. The damage morphology of the corrugated structure still maintained relative integrity. In terms of energy absorption capacity, the corrugated lightweight structure has a much stronger energy absorption capacity than the homogeneous structure due to the second peak of the load carrying capacity. The findings of this study suggested that the combination of geometric customization and longitudinal corrugation through additive manufacturing offers a promising approach for the development of high-performance energy-absorbing structures. Magnesium (Mg)/Polylactic acid (PLA) composites are promising materials for bone regeneration and tissue engineering applications. PLA is a biodegradable and biocompatible polymer that can be easily processed into various shapes and structures, such as scaffolds, films, and fibers, but has low biodegradability. Mg is a biocompatible metal that has been proven to have good biodegradability and osteoconductivity, which makes it suitable for bone tissue engineering. In this study, we prepared and characterized a Mg/PLA composite as a potential material for direct ink writing (DIW) in 3D printing. The results showed that the addition of Mg has a significant impact on PLA's thermal and structural properties and has also significantly increased the degradation of PLA. XRD was used to determine the degree of crystallinity in the PLA/Mg composite, which provides insight into its thermal stability and degradation behavior. The crystallization temperature of PLA increased from 168 to 172 °C for a 15 wt% Mg incorporation, and the melting temperature reduced from 333 °C to 285 °C. The surface morphology and composition of these films were analyzed with SEM. The films with 5 wt% of Mg particles displayed the best-ordered honeycomb structure in their film form. Such structures are considered to affect the mechanical, biological and heat/mass transfer properties of the Mg/PLA composites and products. Finally, the composite ink was used as a feed for direct ink writing in 3D printing, and the preliminary 3D printing experiments were successful in resulting in dimensionally and structurally integral scaffold samples. Ceramic components require very high energy consumption due to synthesis, shaping, and thermal treatment. However, this study suggests that combining the sol–gel process, replica technology, and stereolithography has the potential to produce highly complex geometries with energy savings in each process step. We fabricated light-frame honeycombs of Al2O3, Ba0.85Ca0.15Zr0.1Ti0.9O3 (BCZT), and BaTiO3 (BT) using 3D-printed templates with varying structural angles between −30° and 30° and investigated their mechanical and piezoelectric properties. The Al2O3 honeycombs showed a maximum strength of approximately 6 MPa, while the BCZT and BaTiO3 honeycombs achieved a d33 above 180 pC/N. Additionally, the BCZT powder was prepared via a sol–gel process, and the impact of the calcination temperature on phase purity was analyzed. The results suggest that there is a large energy-saving potential for the synthesis of BCZT powder. Overall, this study provides valuable insights into the fabrication of complex ceramic structures with improved energy efficiency and enhancement of performance. [ABSTRACT FROM AUTHOR]

An ongoing growth of the available materials dedicated to additive manufacturing (AM) significantly extends the possibilities of their usage in many applications. A very good example is 20MnCr5 steel which is very popular in conventional manufacturing technologies and shows good processability in AM processes. This research takes into account the process parameter selection and torsional strength analysis of AM cellular structures. The conducted research revealed a significant tendency for between-layer cracking which is strictly dependent on the layered structure of the material. Additionally, the highest torsional strength was registered for specimens with a honeycomb structure. To determine the best-obtained properties, in the case of the samples with cellular structures, a torque-to-mass coefficient was introduced. It indicated the best properties of honeycomb structures, which have about 10% smaller torque-to-mass coefficient values than monolithic structures (PM samples). [ABSTRACT FROM AUTHOR]

The study aims to compare mechanical properties of polymer and metal honeycomb lattice structures between a computational model and an experiment. Specimens with regular honeycomb lattice structures made of Stratasys Vero PureWhite polymer were produced using PolyJet technology while identical specimens from stainless steel 316L and titanium alloy Ti6Al4V were produced by laser powder bed fusion. These structures were tested in tension at quasi-static rates of strain, and their effective Young's modulus was determined. Analytical models and finite element models were used to predict effective Young's modulus of the honeycomb structure from the properties of bulk materials. It was shown, that the stiffness of metal honeycomb lattice structure produced by laser powder bed fusion could be predicted with high accuracy by the finite element model. Analytical models slightly overestimate global stiffness but may be used as the first approximation. However, in the case of polymer material, both analytical and FEM modeling significantly overestimate material stiffness. The results indicate that computer modeling could be used with high accuracy to predict the mechanical properties of lattice structures produced from metal powder by laser melting. In this study, we report on a novel approach to produce defined porous selectively laser molten structures with predictable anisotropic permeability. For this purpose, in an initial step, the smallest possible wall proximity distance for selectively laser molten structures is investigated by applying a single line scan strategy. The obtained parameters are adapted to a rectangular and, subsequently, to a more complex honeycomb structure. As variation of the hatch distance directly affects the pore size, and thus the resulting porosity and finally permeability, we, in addition, propose and verify a mathematical correlation between selective laser melting process parameters, porosity, and permeability. Moreover, a triangular based anisotropic single line selectively laser molten structure is introduced, which offers the possibility of controlling the three-dimensional flow ratio of passing fluids. Basically, one spatial direction exhibits unhindered flow, whereas the second nearly completely prohibits any passage of the fluid. The amount to which the remaining orientation accounts for is controlled by spreading the basic triangular structure by variation of the included angle. As acute angles yield low passage ratios of 0.25 relative to continuous flow, more obtuse angles show increased ratios up to equal bidirectional flow. Hence, this novel procedure permits (for the first time) fabrication of selective laser molten structures with adjustable permeable properties independent of the applied process parameters. The characterization of additively manufactured cellular materials, such as honeycombs and lattices, is crucial to enabling their implementation in functional parts. One of the characterization methods commonly employed is mechanical testing under compression. This work focuses specifically on the dependence of these tests to the applied strain rate during the test over low strain rate regimes (considered here as 10−6 to 10−1 s−1). The paper is limited to the study of strain the rate dependence of hexagonal honeycomb structures manufactured with four different additive manufacturing processes: one polymer (fused deposition modeling, or material extrusion with ABS), one composite (nylon and continuous carbon fiber extrusion) and two metallic (laser powder bed fusion of Inconel 718 and electron beam melting of Ti6Al4V). The strain rate sensitivities of the effective elastic moduli, and the peak loads for all four processes were compared. Results show significant sensitivity to strain rate in the polymer and composite process for both these metrics, and mild sensitivity for the metallic honeycombs for the peak load. This study has implications for the characterization and modeling of all mechanical cellular materials and makes the case for evaluation and if appropriate, inclusion, of strain rate effects in all cellular material modeling. Laser Engineered Net Shaping (LENSTM) is currently a promising and developing technique. It allows for shortening the time between the design stage and the manufacturing process. LENS is an alternative to classic metal manufacturing methods, such as casting and plastic working. Moreover, it enables the production of finished spatial structures using different types of metallic powders as starting materials. Using this technology, thin-walled honeycomb structures with four different cell sizes were obtained. The technological parameters of the manufacturing process were selected experimentally, and the initial powder was a spherical Ti6Al4V powder with a particle size of 45–105 µm. The dimensions of the specimens were approximately 40 × 40 × 10 mm, and the wall thickness was approximately 0.7 mm. The geometrical quality and the surface roughness of the manufactured structures were investigated. Due to the high cooling rates occurring during the LENS process, the microstructure for this alloy consists only of the martensitic α' phase. In order to increase the mechanical parameters, it was necessary to apply post processing heat treatment leading to the creation of a two-phase α + β structure. The design of cellular materials has recently undergone a paradigm shift, enabled by developments in Additive Manufacturing and design software. No longer do cellular materials have to be limited to traditional shapes such as honeycomb panels or stochastic foams. With this increase in design freedom comes a significant increase in optionality, which can be overwhelming to the designer. This paper aims to provide a framework for thinking about the four key questions in cellular material design: how to select a unit cell, how to vary cell size spatially, what the optimal parameters are, and finally, how best to integrate a cellular material within the structure at large. These questions are posed with the intent of stimulating further research that can address them individually, as well as integrate them in a systematic methodology for cellular material design.
