Spin in frictional rolling contact can cause significant stress, which is the key to understanding and predicting the wear and fatigue behavior of contact components, such as wheels, rails, and rolling bearings. The lateral creep force arising from spin influences the kinematics of a wheelset and thus of vehicles. The solution that is currently employed in the field of elasticity and continuum statics was developed by Kalker and uses a boundary element method (BEM). In this paper, a new approach based on Lagrangian explicit finite element (FE) analysis is employed. This approach is able to consider arbitrary geometric profiles of rails and wheels, complex material behavior and dynamic effects, and some other factors. The new approach is demonstrated using a three-dimensional (3D) model of a wheel with a coned profile rolling along a quarter cylinder and can be easily adapted to apply to wheels and rails of arbitrary profiles. The 3D FE model is configured with elastic material properties and is used to obtain both normal and tangential solutions. The results are compared with those of the Hertz theory and the Kalker's model. The 3D FE model is then configured with elastoplastic material properties to study the spin-rolling contact with plasticity. The continuum dynamics phenomenon is captured by the FE model, which enhances the ability of the model to mimic reality. This improvement considerably extends the applicability of the FE model. The model can be applied to fatigue and wear analyses at gauge corners or rails as well as to deep groove bearings, where a large geometrical spin is present and plastic deformation may be of importance. A combined experimental and numerical method is developed to estimate the continuously evolving cyclic plastic strain amplitudes in plastically deformed subsurface regions of a case-hardened M50 NiL steel rod subjected to rolling contact fatigue (RCF) over several hundred million cycles. The subsurface hardness values measured over the entire plastically deformed regions and the elastoplastic von Mises stresses determined from the three-dimensional (3D) Hertzian contact finite element (FE) model have been used in conjunction with Neuber's rule to estimate the evolved cyclic plastic strain amplitudes at various points within the RCF-affected zone. The cyclic stress-strain plots developed as a function of case depth revealed that cyclic hardening exponent of the material is greater than the monotonic strain-hardening exponent. Effective S-N diagram for the RCF loading of the case-hardened steel has been presented and the effect of compressive mean stress on its fatigue strength has been explained using Haigh diagram. The compressive mean stress correction according to Haigh diagram predicts that the allowable fatigue strength of the steel increases by a factor of two compared to its fatigue limit before mean stress correction, thus potentially allowing the rolling element bearings to operate over several hundred billion cycles. The methodology presented here is generalized and can be adopted to obtain the constitutive response and S-N diagrams of both through- and case-hardened steels subjected to RCF. Extraction and testing of miniature compression specimens from localized regions of components affected by rolling contact fatigue loading can provide significant insight into material degradation. Current ASTM standards for compression testing of cylindri-cal specimens become too stringent and difficult to achieve when specimen size is reduced to around 1 mm in diameter. The tolerances for surface flatness, parallelism of the loading surfaces, and the perpendicularity between the axis and the loading surfaces play crucial roles in the resulting stress-strain curves under uniaxial compression load-ing. In this manuscript, a systematic study is performed to quantify the influence of the above geometric parameters on the stress-strain response. Based on the analysis, the allowable geometric tolerances of miniature cylindrical specimens for a valid compres-sion tests are recommended. The analysis results are validated and the usefulness of the method is demonstrated on miniature specimens extracted from the rolling contact fatigue affected regions of high strength M50 bearing balls. The continuum theory of elasticity and/or homogeneously discretized finite element models have been commonly used to investigate and analyze subsurface stresses in Hertzian contacts. These approaches, however, do not effectively capture the influence of the random microstructure topology on subsurface stress distributions in Hertzian contacts. In this paper, a finite element model for analyzing subsurface stresses in an elastic half-space subjected to a general Hertzian contact load with explicit consideration of the material microstructure topology is presented. The random internal geometry of polycrystalline microstructures is modeled using a 3D Voronoi tessellation, where each Voronoi cell represents a distinct material grain. The grains are then meshed using finite elements, and an algorithm was developed to eliminate poorly shaped elements resulting from "near degeneracy" in the Voronoi tessellations. Hertzian point and line contacts loads are applied as distributed surface loads, and the model's response is evaluated with commercial finite element software ABAQUS. Internal stress results obtained from the current model compare well with analytical solutions from theory of elasticity. The influence of the internal microstructure topology on the subsurface stresses is demonstrated by analyzing the model's response to an over rolling element using a critical plane approach. Fatigue lives of rolling element bearings exhibit a wide scatter due to the statistical nature of the rolling contact fatigue failure process. Empirical life models that account for this dispersion do not provide insights into the physical mechanisms that lead to this scatter. One of the primary reasons for dispersion in lives is the stochastic nature of the bearing material. Here, a damage mechanics based fatigue model is introduced in conjunction with the idea of discrete material representation that takes the effect of material microstructure explicitly into account. Two sources of material randomness are considered: (1) the topological randomness due to geometric variability in the material microstructure and (2) the material property randomness due to nonuniform distribution of properties throughout the material. The effect of these variations on the subsurface stress fields in rolling element line contacts is studied. The damage model, which incorporates cyclic damage accumulation and progressive degradation of material properties with rolling contact cycling, is used to study the mechanisms of subsurface initiated spalling in bearing contacts. Crack initiation as well as propagation stages are modeled using damaged material zones in a unified framework. The spalling phenomenon is found to occur through microcrack initiation below the surface where multiple microcracks coalesce and subsequent cracks propagate to the surface. The computed crack trajectories and spall profiles are found to be consistent with experimental observations. The microcrack initiation phase is found to be only a small fraction of the total spalling life and the scatter in total life is primarily governed by the scatter in the propagation phase bf the cracks through the microstructure. Spalling lives are found to follow a three-parameter Weibull distribution more closely compared to the conventionally used two-parameter Weibull distribution. The Weibull slopes obtained are within experimentally observed values for bearing steels. Spalling lives are found to follow an inverse power law relationship with respect to the contact pressure with a stress-life exponent of 9.35. [ABSTRACT FROM AUTHOR]

Despite the numerous experimental works on rolling contact fatigue, dealing with two-disk contacts, some phenomena still remain badly understood. Most of the test benches, used for that purpose, impose the rotational speeds to the disks: global slipping occurs and the tangential force is measured. Even if this configuration is found in some mechanical contacts, it does not reflect situations, where only microslipping occurs with high tangential loads. For these reasons, an original bench has been designed: a specimen disk rotates a braked stainless steel disk under a normal load N. The tangential load T, due to the braked disk, is set below the global slipping value; the specimen disks are transparent for the cracks observation and brittle to avoid any plasticity complication. A typical run consists in carrying out a succession of steps of increasing the number of cycles. Each step ends with several measurements on the cracks: their counting and their width and depth measurements. The results are divided in two categories: general observations and quantitative results. The most evident observation concerns the crack shape since it propagates along an ellipse on the contact path. Furthermore, the direction of propagation inside the disk is perpendicular to the surface. Lastly, a regular primary network of well-defined cracks is observed with cracks less marked. Concerning the effects of varying loads, the higher the T, the faster the cracks initiate and propagate because of a higher tensile stress state. However, these effects can be partly overridden by N beneath the contact path. As the disk material is brittle, the crack behavior is quite similar to the one observed on metallic specimens. Even if the results are obtained in an epoxy resin, a reasonable transposition is possible. Fatigue properties of powder metallurgy parts are affected mainly by the porosity fraction. Even though it has inferior mechanical and physical properties over the conventional materials, the application of powder metallurgy products in automotive fields is seen in recent trends. The rolling-sliding contact fatigue behavior of sintered and hardened steels has been investigated by performing experiments that represent practical sliding friction coefficient component prevailing in the medium- and heavy-duty bearings and gears. Introduction of sliding friction coefficient changes the typical failure pattern and wear rate of sintered and hardened steels. The sliding friction has been computed from available models and compared with the experimental data. The ratcheting strain has also been predicted for sintered and hardened steels for various contact pressures and sliding friction coefficients. The maximum value of this strain is responsible for surface crack initiation. The wear particle analysis is carried out for the sintered and hardened steels under rolling-sliding contact fatigue conditions. The ferrogram slides for pore free steel under the rolling-sliding contact fatigue conditions are also prepared to study the effect of porosity in wear mechanism. The characteristics of wear morphology and the size, shape, and concentration of worn particles for sintered and hardened steels are also analyzed for various rolling-sliding contact fatigue conditions. Indents perturb the pressure and stress distribution and increase the failure risk of rolling element bearings. A numerical study of the pressure perturbation is proposed. An existing dry contact model is extended to account for the indent shoulder influence and the pressure collapse in deeper indents. Automobile deep groove ball bearings experience severe contact stresses during vehicle maneuvering near the contact with inner and outer races. The accurate prediction of the contact stresses and life estimation of ball bearings has always been challenging, following the complex nature of the contact involved and the resulting rolling contact fatigue (RCF). The present paper performs the finite element (FE) analysis by using a general FE code, abaqus to accurately predict the contact stresses, bearing loads and bearing life in form of ISO 281 (1990) life of an automobile wheel hub ball bearings. Lundberg and Palmgren method is employed for the determination of the bearing life. RomaxDESIGNER, a bearing design software, is also applied to consider the effects of various bearing life adjustment factors, which are used to determine the DIN ISO 281 life. Large amount of bearing failure field data is used to validate the predictions from the study, achieving a very good correlation. Theoretical contact stress calculations based on the Hertz contact theory are also presented for each load case. Microlevel material failure has been recognized as one of the main modes of failure for rolling contact fatigue (RCF) of bearing. Therefore, microlevel features of materials will be of significant importance to RCF investigation. At the microlevel, materials consist of randomly shaped and sized grains, which cannot be properly analyzed using the classical and commercially available finite element method. Hence, in this investigation, a Voronoi finite element method (VFEM) was developed to simulate the microstructure of bearing materials. The VFEM was then used to investigate the effects of microstructure randomness on rolling contact fatigue. Here two different types of randomness are considered: (i) randomness in the microstructure due to random shapes and sizes of the material grains, and (ii) the randomness in the material properties considering a normally (Gaussian) distributed elastic modulus. In this investigation, in order to determine the fatigue life, the model proposed by Raje et al. ("A Numerical Model for Life Scatter in Rolling Element Bearings," ASME J. Tribol., 130, pp. 011011-1-011011-10), which is based on the Lundberg-Palmgren theory ("Dynamic Capacity of Rolling Bearings," Acta Polytech. Scand., Mech. Eng. Ser., 1(3), pp. 7-53), is used. This model relates fatigue life to a critical stress quantity and its corresponding depth, but instead of explicitly assuming a Weibull distribution of fatigue lives, the life distribution is obtained as an outcome of numerical simulations. We consider the maximum range of orthogonal shear stress and the maximum shear stress as the critical stress quantities. Forty domains are considered to study the effects of microstructure on the fatigue life of bearings. It is observed that the Weibull slope calculated for the obtained fatigue lives is in good agreement with previous experimental studies and analytical results. Introduction of inhomogeneous elastic modulus and initial flaws within the material domain increases the average critical stresses and decreases the Weibull slope. [ABSTRACT FROM AUTHOR]

Rolling contact bearing life is calculated using stresses calculated at the surface and in the volume. Surface stresses account for profile and misalignment as well as asperity deformations. Sub-surface stresses are calculated beneath the asperities (for defining the life of the surface) and deeper in the volume for calculating the life of the volume. The stress-life criterion adopted is the Dang Van one in which the local stabilized shear stress is compared to the material endurance limit defined as a function of the hydrostatic pressure (itself a function of the contact pressure) but also residual stresses and hoop stresses (due to fit). A stress-life exponent c, of the order of 4 (instead of 34/3 in the standard Lundberg and Palmgren model) is used for respecting a local load-life exponent of 10/3 at typical load levels. Life of any circumferential slices of the inner, outer, and roller is defined for obtaining the final bearing life. The paper presents a numerical analysis of the rolling contact between an elastic ellipsoid and an elastic-plastic flat. Numerical simulations have been performed with the help of a contact solver called Plast-Kid®, with an algorithm based on an integral formulation or semi-analytical method. The application of both the conjugate gradient method and the discrete convolution and fast Fourier transform technique allows keeping the computing time reasonable when performing transient 3D simulations while solving the contact problem and calculating the subsurface stress and strain states. The effects of the ellipticity ratio k--ranging from 1 to 16--and of the normal load--from 4.2 GPa to 8 GPa--are investigated. The reference simulation corresponds to the rolling of a ceramic ball on a steel plate made of an AISI 52100 bearing steel under a load of 5.7 GPa. The results that are presented are, first, the permanent deformation of the surface and, second, the contact pressure distribution, the von Mises stress field, the hydrostatic pressure, and the equivalent plastic strain state within the elastic-plastic body.
