Laser polishing (LP) provides a fast and efficient way of remelting part surfaces manufactured by additive manufacturing to alter both their geometric as well as physical properties. Depending on the laser parameters, remelted surfaces with different properties are achieved, with a majority exhibiting lower surface roughness compared to the original surface. In this study, a high-power continuous fiber laser is used to polish Inconel 718 (IN718) surfaces produced by depositing a single layer of clads on a steel substrate by the powder-blown directed energy deposition (DED) process. Polishing was performed under different sets of parameters, namely, laser power, beam diameter, feed rate or feed, hatch spacing, and the number of polishing passes. Their effects on the surface roughness profiles and the microstructural properties of the sample cross section were analyzed after one and two polishing passes. Optical microscopic images of the sample's cross sections show the presence of supersaturated γ γ' + γ" phase particles, precipitates, Laves phases, and δ phase needles. The combined effect of high-temperature gradients and lower solidification rates in certain regions within the cross section results in undercooled regions and pseudo-heat treatment of unmelted regions close to the undercooled regions. These results are corroborated by indenting the various regions of the IN718 sample cross section with a pyramidal diamond indenter in the form of a grid, resulting in different micro-hardness values due to different densities of precipitate and phase transformed particles. The purposes of this review are to summarize the historical progress in the last 60 years of lightweight metal forming, to analyze the state-of-the-art, and to identify future directions in the context of Cyber-physically enabled circular economy. In honoring the 100th anniversary of the establishment of the Manufacturing Engineering Division of ASME, this review paper first provides the impact of the metal forming sector on the economy and historical perspectives of metal forming research work published by the ASME Journal of Manufacturing Science and Engineering, followed by the motivations and trends in lightweighting. To achieve lightweighting, one needs to systematically consider: (1) materials and material characterization; (2) innovative forming processes; and (3) simulation tools for integrated part design and process design. A new approach for process innovation, i.e., the Performance-Constraints-Mechanism-Innovation (PCMI) framework, is proposed to systematically seek new processes. Single point incremental forming (SPIF) is plagued by an unavoidable and unintended bending in the region of the sheet between the current tool position and the fixture. The effect is a deformation of the region of the sheet in between the formed area and the fixture as well as deformation of the already formed portion of the wall, leading to significant geometric inaccuracy in SPIF. Double sided incremental forming (DSIF) uses two tools, one on each side of the sheet to form the sheet into the desired shape. This work explores the capabilities of DSIF in terms of improving the geometric accuracy as compared to SPIF by using a novel toolpath strategy in which the sheet is locally squeezed between the two tools. Experiments and simulations are performed to show that this strategy can improve the geometric accuracy of the component significantly by causing the deformation to be stabilized into a local region around the contact point of the forming tool. At the same time an examination of the forming forces indicates that after a certain amount of deformation by using this strategy a loss of contact occurs between the bottom tool and the sheet. The effects of this loss of contact of the bottom tool on the geometric accuracy and potential strategies, in order to avoid this loss of contact, are also discussed. [ABSTRACT FROM AUTHOR]

The cyclic and compressive mechanical behavior of ultrathin sheet metals was experimentally investigated. A novel transparent wedge device was designed and fabricated to prevent the buckling of thin sheets under compressive loads, while also allowing full field strain measurements of the specimen using digital imaging methods. Thin brass and stainless steel sheet metal specimens with thicknesses on the order of 10-100 µm were tested using the microwedge device. Experimental results show that the device can be used to delay the onset of early buckling modes of a thin sheet under compression, which is critical in examining the compressive and cyclic mechanical behavior of sheet metals. Surface textures have various applications, such as friction/wear reduction and light absorbing enhancement. Deformation-based surface texturing has the potential of economically creating micro-scale surface textures over a large surface area. A novel desktop surface texturing system is proposed for efficiently and economically fabricating microchannels on the surface of thin sheet material for microfluid and friction/wear reduction applications. Both the experimental and numerical studies were employed to analyze the problems of the flatness of the textured sheet, the uniform of the channel depth and pile-ups built up during the surface texturing process. The results demonstrated a char relationship betwekn relative velocity of the upper and lower rolls and the flatness of the textured sheet and the final profile of the microchannels. A grand vision of an algal biofuel energy manufacturing system is presented here. The proposed system, from manufacturing engineering and system points of view, aims to provide technical solutions to two major challenges that the algal biofuel industry faces, i.e., low productivity and energy intensive harvesting and drying, which result in prohibitively high costs. The proposed idea is to have an integrated "conveyor belt" system floating on the water surface powered by windmills or a hybrid energy source. The conveyor belt is made of corrosion-resistant steel sheets that have microdimple surface features to significantly enhance the attachment of algae cells to the "belt" compared with a surface without microdimple features. The grown algae on the belt will then be mechanically scraped off collected, dried, and squeezed for oil extraction. This paper addresses one of many fundamental problems in this vision, i.e., whether algae can grow effectively on textured stainless steel surfaces. Through both static and dynamic tests, it was found that the growth of algae on textured surfaces was several times more active than that on a flat sample. [ABSTRACT FROM AUTHOR]

Microforming is a relatively new realm of manufacturing technology that addresses the issues involved in the fabrication of metallic microparts, i.e., metallic parts that have at least two characteristic dimensions in the submillimeter range. The recent trend towards miniaturization of products and technology has produced a strong demand for such metallic microparts with extremely small geometric features and high tolerances. Conventional forming technologies, such as extrusion, have encountered new challenges at the microscale due to the influence of ‘size effects’ that tend to be predominant at this length scale. One of the factors that of interest is friction. The two companion papers investigate the frictional behavior and size effects observed during microextrusion in Part l and in a stored-energy Kolsky bar test in Part II. In this first paper, a novel experimental setup consisting of forming assembly and a loading stage has been developed to obtain the force-displacement response for the extrusion of pins made of brass (Cu/Zn: 70/30). This experimental setup is used to extrude pins with a circular cross section that have a final extruded diameter ranging from 1.33 mm down to 570 μm. The experimental results are then compared to finite-element simulations and analytical models to quantify the frictional behavior It was found that the friction condition was nonuniform and showed a dependence on the dimensions (or size) of the micropin under the assumption of a homogeneous material deformation. Such assumption will be eliminated in Part II where the friction coefficient is more directly measured. Part I also investigates the validity of using high-strength/low-friction die coatings to improve the tribological characteristics observed in micro-extrusion. Three different extrusion dies coated with diamondlike carbon with silicon (DLC-Si), chromium nitride (CrN), and titanium nitride (TiN) were used in the microextrusion experiments. All the coatings worked satisfactorily in reducing the friction and, correspondingly, the extrusion force with the DLC-Si coating producing the best results. [ABSTRACT FROM AUTHOR]

Model validation has become an increasingly important issue in the decision-making process for model development, as numerical simulations have widely demonstrated their benefits in reducing development time and cost. Frequently, the trustworthiness of models is inevitably questioned in this competitive and demanding world. By definition, model validation is a means to systematically establish a level of confidence of models. To demonstrate the processes of model validation for simulation-based models, a sheet metal flanging process is used as an example with the objective that is to predict the final geometry, or springback. This forming process involves large deformation of sheet metals, contact between tooling and blanks, and process uncertainties. The corresponding uncertainties in material properties and process conditions are investigated and taken as inputs to the uncertainly propagation, where metamodels, known as a model of the model, are developed to efficiently and effectively compute the total uncertainly/variation of the final configuration. Three model validation techniques (graphical comparison, confidence interval technique, and r² technique) are applied and examined; furthermore, strength and weakness of each technique are examined. The latter two techniques offer a broader perspective due to the involvement of statistical and uncertainty analyses. The proposed model validation approaches reduce the number of experiments to one for each design point by shifting the evaluation effort to the uncertainty propagation of the simulation model rather than using costly physical experiments. Microforming using a small machine (or so-called desktop machine) is an alternative new approach to those using full-size heavy equipment for manufacturing microparts. Microparts are commonly defined as parts or structures with at least two dimensions in the submillimeter range, which are used extensively in electronics and micromechanical products. However; when scaling down a conventional forming process to microscale, the influence of the so-called size effect needs to be considered. The individual micro structure (size, shape, and orientation of grains) and the interfacial conditions show a significant effect on the process characteristics. In this paper; the process of extrusion is investigated to establish it as a viable process for microforming. A forming assembly is fabricated and used in conjunction with a loading substage to extrude micropins with a final diameter of 1 mm. The effect of grain size is investigated by using workpieces heat treated to produce grain sizes varying from 32 µm up to 211 µm. Two extrusion dies with different roughness are used to study the effect of surface finish. While experiments lead to interesting questions and new discoveries, theoretical or numerical solutions are necessary tools for process optimization. Here, knowing the limits of the current widely used numerical simulation tools [i.e., the Finite Element Method (FEM)], a new method, the Reproducing Kernel Element Method (RKEM), has recently been developed to address the limitations of the FEM (for example, remeshing issue), while maintaining FEM's advantages, e.g., the polynomial reproducing property and function interpolation property. The new RKEM method is used to simulate the microextrusion problem. Its results are compared with that obtained from the FEM and the experiment result Satisfactory results were obtained. Sheet metal forming is one of the most important and frequently used manufacturing processes in industry today. One of the key parameters affecting the forming process is the blank holder force (BHF). In the past, researchers have demonstrated the advantages of varying the blank holder force during the forming process, that is, the two primary modes of failure in sheet metal forming (wrinkling and tearing) are avoided. This gives rise to improved formability, higher accuracy and better part consistency. In recent years, researchers have also shown increasing interest in forming processes where the blank holder force is varied spatially with the help of segmented binders or flexible binders. In this paper, we have combined the above two aspects and used a robust method to determine the blank holder force trajectories for a non-circular part using segmented binders. The proposed strategy is verified by implementing it into a finite element simulation. Binder force is treated as a system input. The displacement of the binder is used as a measure of the tendency to wrinkle, and is therefore treated as a system output. The parameters of the system are continuously identified and updated using a deterministic Auto-Regressive Moving-Average model (ARMA). The model is then used to control the binder displacement to a prescribed value by adjusting the system input, i.e., the binder force. In this manner, individual binder force profiles for each of the segmented binders are obtained. Due to the generic nature of the ARMA model, the strategy proposed in this paper can be applied to a variety of forming problems, making it a robust approach. [ABSTRACT FROM AUTHOR]

Tailor Welded Blanks (TWBs) offer several notable benefits including decreased part weight, reduced manufacturing costs, increased environmental friendliness, and improved dimensional consistency. In order to take advantage of these benefits, however, designers need to overcome the reduced formability of TWBs and be able to accurately predict unique characteristics related to TWB forming early in the design process. In this paper, an analytical model to predict the weld line movement and forming height for a uniform binder force, TWB forming application is presented. Comparison to numerical simulation results demonstrates the accuracy of this methodology. The analytical model provides designers a valuable tool to determine the location of steps on the die surface to accommodate the weld line movement and the potential forming height for a TWB forming with a uniform binder force. These parameters affect clad dimension and melt pool temperature, which are directly related to part quality. However, laser/powder profiles and their alignment have obtained less attention due to the cumbersome characterization process, although they can be directly associated with local energy density for melt pool formation. This study examines the impact of the alignment between the laser beam and powder flow distributions in DED on clad dimension and melt pool temperature. The laser beam and powder profiles are characterized by measuring their respective 2D Gaussian profiles for a given standoff distance. Aligned and misaligned laser-powder profiles are then used to build single-clad square geometries. It was found that a 500-µm offset between the centers of the laser and powder profiles causes up to a 20% change in both the width and the height of a single clad as well as an average temperature increase of 100 K. To understand the interaction between powder flow, energy flux, and local temperature, the local specific energy density distribution was plotted in 2D. These results suggest that laser-powder misalignment may significantly alter the thermal history and shape of deposited clads, possibly preventing DED-manufactured parts from meeting design properties and causing build failures. Conventional single-point incremental forming (SPIF) is already in use for small batch prototyping and fabrication of customized parts from thin sheet metal blanks by inducing plastic deformation with a rigid round-tip tool. The major advantages of the SPIF process are its high flexibility and die-free nature. In lieu of employing a rigid tool to incrementally form the sheet metal, a high-speed water jet as an alternative was proposed as the forming tool. Since there is no tool-workpiece contact in this process, unlike in the traditional SPIF process, no lubricant and rotational motion of the tool are required to reduce friction. However, the geometry of the part formed by water jet incremental microforming (WJIMF) will no longer be controlled by the motion of the rigid tool. On the contrary, process parameters such as water jet pressure, stage motion speed, water jet diameter, blank thickness, and tool path design will determine the final shape of the workpiece. This paper experimentally studies the influence of the above-mentioned key process parameters on the geometry of a truncated cone shape and on the corresponding surface quality. A numerical model is proposed to predict the shape of the truncated cone part after WJIMF with given input process parameters. The results prove that the formed part's geometric properties predicted by the numerical model are in excellent agreement with the actually measured ones. Arrays of miniature dots, channels, two-level truncated cones, and letters were also successfully fabricated on stainless-steel foils to demonstrate WJIMF capabilities. [ABSTRACT FROM AUTHOR]

The increasing demand for customized products and rapid prototyping triggers the development of dieless forming process where the need of part-specific dies is eliminated compared to conventional forming processes. This paper presents a heat-assisted three-roll incremental rolling system capable of producing rods and tubes of various diameters without the need for die/tool replacement. The system incorporates two possible heating mechanisms, namely, an induction heater and a high-current power supply for electrically assisted forming. Due to its high flexibility and hot forming ability, this rolling system is ideal for low volume production or scientific research. The newly fabricated rolling machine was initially evaluated using low carbon steel rods. The experiments have shown that the machine can produce metallic rods down to 6 mm in diameter without apparent spiral marks on the outer surface of the rolled product using multiple passes. The finite element method (FEM) was used to analyze the reaction moment, depth of the spiral marks, and the effect of axial feeding speed on the spiral marks. The simulation model predicted the results of the experiments with less than a 10% error. The work established a flexible rolling platform for possible future research, which can include the study of interface behavior in the thermo-mechanical rolling processes, and the study of material behavior in this multi-axial multi-physics environment. Heat transfer phenomena at the rock-cutter interface are extremely significant since they affect the polycrystalline diamond compact (PDC) cutter's performance in rock cutting/ drilling processes. The understanding of how temperature and heat flux responses in the cutter influence the intrinsic mechanisms of the rock-cutter interactions is an essential prerequisite for providing insights to enhance the performance of PDC cutters and to optimize rock cutting!drilling processes. In this paper, a mixed boundary value heat transfer problem was formulated to analytically describe the heat transfer phenomena in the PDC cutters during two-dimensional (2D) orthogonal rock cutting under steady state conditions. An analytical solution in the form of an infinite series was derived based on the method of separation of variables, the use of appropriate simplifications in the formulated problem and the separation of the thermal from the mechanical phenomena. A series of experimental tests were conducted on a newly developed rock cutting testbed to calibrate the process parameters in the analytical solution and then to confirm the validity of the assumed boundary conditions. The comparison between the newly derived analytical solution and the experimental data shows a good match in terms of temperature responses during rock cutting performed by PDC cutters. The flow of electric current through a metal during deformation has been observed to reduce its flow stress and increase its ductility. This observation has motivated the development of advanced "electrically-assisted" metal forming processes that utilize electric current to assist in the forming of high-strength and difficult-to-form materials, such as titanium and magnesium alloys. This method of heating provides attractive benefits such as rapid heating times, increased energy efficiency due to its localized nature, as well as the ability to heat the workpiece in the forming machine thus eliminating the transfer process between oven heating and forming. In this paper, a generalized method is proposed to relate applied electric current density to thermally activated mechanical behavior to better understand and improve the processing of metals during electrically-assisted deformation. A comparison is made of engineering metals studied experimentally as well as in the literature, and it is shown that the method provides insight into what some researchers have observed as the occurrence or absence of a "current density threshold" in certain materials. A new material parameter, "current density sensitivity," is introduced in order to provide a metric for the relative influence of current density on a material's thermally activated plastic flow stress. As a result, the electric current necessary to induce thermal softening in a material can be estimated in order to effectively parameterize a wide range of advanced electrically-assisted forming processes. Thermally induced changes in material microstructure are observed and discussed with respect to the underlying deformation mechanisms present during electrically-assisted deformation. In this paper, the results of experiments conducted to investigate the friction coefficient existing at a brass-steel interface are presented. The research discussed here is the second of a two-part study on the size effects in friction conditions that exist during microextrusion. in the regime of dimensions of the order of a few hundred microns, these size effects tend to play a significant role in affecting the characteristics of microforming processes. Experimental results presented in the previous companion paper have already shown that the friction conditions obtained from comparisons of experimental results and numerical models show a size effect related to the overall dimensions of the extruded part, assuming material response is homogeneous. Another interesting observation was made when extrusion experiments were performed to produce submillimeter sized pins. It was noted that pins fabricated from large grain-size material (211 μm) showed a tendency to curve, whereas those fabricated from billets having a small grain size (32 μm), did not show this tendency. In order to further investigate these phenomena, it was necessary to segregate the individual influences of material response and interfacial behavior on the microextrusion process, and therefore, a series of frictional experiments was conducted using a stored-energy Kolsky bar. The advantage of the Kolsky bar method is that it provides a direct measurement of the existing interfacial conditions and does not depend on material deformation behavior like other methods to measure friction. The method also provides both static and dynamic coefficients of friction, and these values could prove relevant for microextrusion tests performed at high strain rates. Tests were conducted using brass samples of a small grain size (32 μm) and a large grain size (211 μm) at low contact pressure (22 MPa) and high contact pressure (250 MPa) to see whether there was any change in the friction conditions due to these parameters. Another parameter that was varied was the area of contact. Static and dynamic coefficients of friction are reported for all the cases. The main conclusion of these experiments was that the friction coefficient did not show any significant dependence on the material grain size, interface pressure, or area of contact. Powder-based additive manufacturing technologies are developing rapidly. To assess their applicability, comparison of performance and environmental impacts between additive technologies and conventional techniques must be performed. Toyota manufactures over two million aluminum four-cylinder engines in the U.S. each year via die casting. The dies used in this process are traditionally repaired via tungsten inert gas (TIG) welding and only last an average of 20.8% of the number of cycles of the original die life before another repair is needed. A hybrid repair process involving machining away the damaged areas and then rebuilding them additively via powder-blown directed energy deposition (DED) has been developed. The die repaired via DED resulted in the same life as the original die. The use of DED repair eliminated the need for emergency repairs and nonscheduled downtime on the line because the DED repaired dies last for as many cycles as the original die before another repair is needed. Life cycle analyses were conducted comparing the traditional welding repair process to the DED repair process. The results show that the DED repair process results in significantly less damage to the assessed impact categories except for ionizing radiation. Therefore, it can be concluded that the DED repair process could lessen most environmental impacts compared to traditional welding repair. Cyber-physical systems (CPS) enable unprecedented communication between product designers and manufacturers. Effective use of these technologies both enables and requires a new paradigm of methods and models to identify the most profitable and environmentally friendly production plans for a manufacturing network. The operating system for cyber-physical manufacturing (OSCM) and the paired network operations administration and monitoring (NOAM) software are introduced. These technologies guide our development of a mixed integer bilevel programming (BP) model that models the hierarchy between designers and manufacturers as a Stackelberg game while considering multiple objectives for each of them. Designers select and pay manufacturers, while manufacturers decide how to execute the order with the payment provided by the designer. To solve the model, a tailored solution method combining a decomposition-based approach with approximation of the lower level Pareto-optimal solution set is proposed. The model is applied to a case study based on a network of manufacturers in Wisconsin and Illinois. Carbon fiber reinforced composites have received growing attention because of their superior performance and high potential for lightweight systems. An economic method to manufacture the parts made of these composites is a sequence of forming followed by a compression molding. The first step in this sequence is called preforming that forms the prepreg, which is the fabric impregnated with the uncured resin, to the product geometry, while the molding process cures the resin. Slip between different prepreg layers is observed in the preforming step, and it is believed to have a non-negligible impact on the resulting geometry. This paper reports a method to characterize the interaction between different prepreg layers, which should be valuable for future predictive modeling and design optimization. An experimental device was built to evaluate the interactions with respect to various industrial production conditions. The experimental results were analyzed for an in-depth understanding about how temperature, relative sliding speed, and fiber orientation affect the tangential interaction between two prepreg layers. Moreover, a hydro-lubricant model was introduced to study the relative motion mechanism of this fabric-resin-fabric system, and the results agreed well with the experiment data. Electrically assisted (EA) wire drawing process is a hybrid manufacturing process characterized by enhancement of the formability, ductility, and elongation of the wire drawn specimen. A thermomechanical model to describe the change of the mechanical response due to the thermal contribution is proposed in this work. Additionally, a numerical simulation was conducted to study the potential and limitations of this hybrid process by using two different hardening laws: a phenomenological and a dislocation-based hardening laws. The results show how the flow stress, the effective plastic strain, and residual stresses behave under the electroplusing effect. In addition, electron backscattered diffraction was used to study the electropulsing treatments on the microstructure during cold drawing. It is observed a decrease of the high- and low-angle grain boundaries (LAGB) for samples deformed with electropulsing. This detwinning process has a strong influence on the strain hardening by improving the material formability. It was shown that the two proposed hardening laws adequately describe the EA wire drawing process showing a similar mechanical behavior. Nevertheless, the dislocation-based hardening law has the potential to be generalized to many other material and process configurations without extensive number of material tests as the phenomenological hardening law would require. Double-sided incremental forming (DSIF) is a subcategory of general incremental sheet forming (ISF), and uses tools above and below a sheet of metal to squeeze and bend the material into freeform geometries. Due to the relatively slow nature of the DSIF process and the necessity to capture through-thickness mechanics, typical finite element simulations require weeks or even months to finish. In this study, an explicit finite element simulation framework was developed in LS-DYNA using fully integrated shell elements in an effort to lower the typical simulation time while still capturing the mechanics of DSIF. The tool speed, mesh size, element type, and amount of mass scaling were each varied in order to achieve a fast simulation with minimal sacrifice regarding accuracy. Using 8 CPUs, the finalized DSIF model simulated a funnel toolpath in just one day. Experimental strains, forces, and overall geometry were used to verify the simulation. While the simulation forces tended to be high, the trends were still well captured by the simulation model. The thickness and in-plane strains were found to be in good agreement with the experiments. This paper presents two tooling-integrated sensing techniques for the in situ measurement and analyses of pressure distribution at the tool-workpiece interface and material drawin during the stamping processes. Specifically, the contact pressure distribution is calculated from the measuremen ts by an array of force sensors embedded in the punch, whereas sheet draw-in is measured by custom-designed thin film sensors integrated in the binder. Quantification of the pressure distribution from spatially distributed sensors has been investigated as a regularization problem and solved through energy minimization. Additionally, a Bayesian framework has been established for combining finite-element analysis (FEA) based estimates of the pressure distribution with experimentally measured evidence, to achieve improved spatiotemporal resolution. A new data visualization technique termed pressure and draw-in (PDI) map has been introduced, which combine spatiotemporal information from the two sensing techniques into an illustrative representation by capturing both the tool-workpiece interaction

To improve the friction conditions and reduce adhesion at the tool's rake face in dry cutting of aluminum alloys, three types of laser surface textures were generated on the rake face of cemented carbide tools. Orthogonal dry cutting tests on 6061 aluminum alloy tubes were carried out with the textured and conventional tools (CT). The effect of the texture geometry on the cutting performance was assessed in terms of cutting forces, friction coefficient, chip compression ratio, shear angle, tool adhesions, chip morphology, and machined surface quality. The results show that the textured tools can improve the cutting performance at low cutting speeds, and that the tool with rectangular type of textures is the most effective. [ABSTRACT FROM AUTHOR]

Double-sided incremental forming (DSIF) is a relatively new dieless forming process which uses two hemispherical ended tools, one on each side of the sheet, moving along a predefined trajectory to locally deform a peripherally clamped sheet of metal. DSIF provides greater process flexibility, higher formability, and eliminates the tooling cost when compared to conventional sheet forming processes. While DSIF provides much improved geometric accuracy compared to other incremental forming processes, current toolpath planning strategies suffer from long forming times. A novel mixed double-sided incremental forming (MDSIF) toolpath strategy is proposed in the present study. It simultaneously reduces the total forming time by half while preserving the best currently achievable geometric accuracy. The effect of the forming parameters, i.e., of the incremental depth and of tool positioning on the geometric accuracy of the parts formed with MDSIF was investigated and compared to those formed by traditional DSIF strategies. In accumulated double-sided incremental forming (ADSIF), two hemispherical tools impart the local deformation to the sheet via their programed in-plane spiral motion and the depth of the part is achieved via rigid body motion of the already formed part. Unlike single point incremental forming (SPIF) and double-sided incremental forming (DSIF), ADSIF does not impose forces on the already-formed part and, therefore, has the potential of achieving higher geometric accuracy. A systematic method is proposed in this work to study the influences of the relative tool positions on the local formed shape and the final geometry, which is essentially the accumulation of all previously formed local deformations. Meanwhile, the concepts of the stable angle and the peak angle are introduced to better describe the cross-sectional geometry of a formed part with a constant wall angle at that particular cross section. It is recommended that, while multiple combinations of the relative positions of two forming tools may achieve the same stable angle that the positioning parameters should be chosen such that the resultant forming force or the wall angle variation between the stable and peak angles is minimized. Incremental sheet metal forming (ISMF) has demonstrated its great potential to form complex three-dimensional parts without using a component specific tooling. The die-less nature in incremental forming provides a competitive alternative for economically and effectively fabricating low-volume functional sheet parts. However, ISMF has limitations with respect to maximum formable wall angle, geometrical accuracy, and surface finish of the component. In the present work, an experimental study is carried out to study the effect of incremental sheet metal forming process variables on maximum formable angle and surface finish. Box-Behnken method is used to design the experiments for formability study and full factorial method is used for surface finish study. Analysis of experimental results indicates that formability in incremental forming decreases with increase in tool diameter. Formable angle first increases and then decreases with incremental depth and it is also observed that the variation in the formable angle is not significant in the range of incremental depths considered to produce good surface finishes during the present study. A simple analysis model is used to estimate the, stress values during incremental sheet metal forming assuming that the deformation occurs predominantly under plane strain condition. A stress-based criterion is used along with the above mentioned analysis to predict the formability in ISMF and its predictions are in very good agreement with the experimental results. Surface roughness decreases with increase in tool diameter for all incremental depths. Surface roughness increases first with increase in incremental depth up to certain angle and then decreases. Microextrusion has recently emerged as a feasible manufacturing process to fabricate metallic micropins having characteristic dimensions on the order of less <1 mm. At this length scale, the deformation of the workpiece is damn mated by the so-called size effects, e.g., material property and frictional behavior variations at small length scales. In extrusion experiments performed to produce submillimeter-sized pins having a base diameter of 0.76 mm and an extruded diameter of 0.57 mm, the extruded pins exhibited a curving tendency when a workpiece with a relatively coarse grain size of 211 μm was used. This phenomenon was not observed when workpieces with a finer grain size of 32 μm were used. in this paper results from microhardness tests and microstructure analyses for both grain sizes are presented to investigate this phenomenon and to characterize the deformation during microextrusion. The results obtained from this analysis show that as the grain size approaches the specimen feature size, the deformation characteristics of the extruded pins are dominated by the size and location of specific grains, leading to a nonuniform distribution of plastic strain and measured hardness and, thus, the curving tendency.
