The article introduces a method for selecting the best clamping conditions to obtain vibration reduction during the milling of large-size workpieces. It is based on experimental modal analysis performed for a set of assumed, fixing conditions of a considered workpiece to identify frequency response functions (FRFs) for each tightening torque of the mounting screws. Simulated plots of periodically changing nominal cutting forces are then calculated. Subsequently, by multiplying FRF and spectra of cutting forces, a clamping selection function (CSF) is determined, and, thanks to this function, vibration root mean square (RMS) is calculated resulting in the clamping selection indicator (CSI) that indicates the best clamping of the workpiece. The effectiveness of the method was evidenced by assessing the RMS value of the vibration level observed in the time domain during the real-time face milling process of a large-sized exemplary item. This paper concerns the problem of vibration reduction during milling. For this purpose, it is proposed that the standard supports of the workpiece be replaced with adjustable stiffness supports. This affects the modal parameters of the whole system, i.e., object and its supports, which is essential from the point of view of the relative tool–workpiece vibrations. To reduce the vibration level during milling, it is necessary to appropriately set the support stiffness coefficients, which are obtained from numerous milling process simulations. The simulations utilize the model of the workpiece with adjustable supports in the convention of a Finite Element Model (FEM) and a dynamic model of the milling process. The FEM parameters are tuned based on modal tests of the actual workpiece. For assessing simulation results, the proper indicator of vibration level must be selected, which is also discussed in the paper. However, simulating the milling process is time consuming and the total number of simulations needed to search the entire available range of support stiffness coefficients is large. To overcome this issue, the artificial intelligence salp swarm algorithm is used. Finally, for the best combination of stiffness coefficients, the vibration reduction is obtained and a significant reduction in search time for determining the support settings makes the approach proposed in the paper attractive from the point of view of practical applications. The paper presents an innovative method of solving the problem of vibration suppression during milling of large-size details. It consists in searching for the best conditions for clamping the workpiece based on a rapid modal identification of the dominant natural frequencies only and requires repetitive changes in the tightening torque of the clamping screws. Then, by estimating the minimum work of the cutting forces acting in the direction of the width of the cutting layer, it is possible to predict the best fixing of the workpiece. Application of the method does not require the creation and identification of a computational model of the process or preliminary numerical simulations. The effectiveness of this method was confirmed by the evaluation of the Root Mean Square (RMS) of the vibration level in the time domain observed during the actual face milling process. Modern industry expectations in terms of milling operations often demand the milling of the flexible details by using slender ball-end tools. This is a difficult task because of possible vibration occurrence. Due to existence of certain conditions (small depths of cutting, regeneration phenomena), cutting process may become unstable and self-excited chatter vibration may appear. Frequency of the chatter vibration is close to dominant natural frequency of the workpiece or the tool. One of the methods of chatter vibration avoidance is matching the spindle speed to the optimum phase shift between subsequent cutting edges passes (i.e. the Liao-Young condition). However, the set of optimum spindle speeds from the point of view of vibration reduction may be not optimum one from other points of view. For example milling efficiency or machine tool capabilities cannot be assured. This article presents the idea of a workpiece holder with adjustable stiffness and discusses a new variant of its realization. In the holder, milling process is performed at constant spindle speed and feed speed. In order to avoid vibration the holder stiffness is modified. Stiffness changes modify natural frequencies of the workpiece and thus it is possible to modify dynamic properties of the workpiece in such a way that arbitrary chosen, constant spindle speed will be optimum, due to the Liao-Young condition performance. In practice, the problem of motion control of the wheeled mobile robots is often neglected. Wheeled mobile robots are strongly nonlinear systems and restricted by non-holonomic constraints. Motion control of such systems is not trivial task and usage of non-optimal control signals can lead to deterioration of the overall robot system's performance. In case of autonomous application of the mobile robots all parts of its control system should work perfectly. The paper presents the theory and application of the optimal control method at the energy performance index towards motion control of the two-wheeled mobile robot during the realisation of complex, dynamically created trajectories. With the use of the proposed control method the two-wheeled mobile robot can realise effectively the desired trajectory, which is generated ad-hoc by the navigation system of the robot. Thus the proposed method can be used for motion control of autonomous or semi-autonomous wheeled mobile robots. The presented results of both computer simulations and experiments indicate that the proposed method works effectively from the point of view of the motion control of two-wheeled mobile robot. The paper presents the application of the optimal control method at the energy performance index towards motion control of the 2-wheeled mobile robot. A method of vibration surveillance by using the optimal control at energy performance index has been creatively modified. The suggested original modification depends on consideration of direct relationship between the measured acceleration signal and the optimal control command. The paper presents the results of experiments and Hardware-in-the-loop simulations of a new active vibration reduction algorithm based on the energy performance index idea modified in such a way, that it directly utilises the acceleration feedback signal. Remarkable grow in demand both of mobile platform operability performance and reduction of project leading time development encourage to apply modern algorithms and reliable engineering tools for the design process. The paper discusses the mechatronic design applied for the surveillance system based on the energy performance index algorithm. The exploited mechatronic techniques i.e. virtual prototyping, Hardware-In-the-Loop Simulation (HILS) and rapid prototyping on target object, supported by the LabVIEW, allowed for integration of the developed control system and strongly nonlinear mobile platform, built simultaneously for the research purposes. Mathematical complexity of on-line algorithm and sophisticated model description affected all the process design. In order to boost mobile platform performance and handle its real time motion surveillance the authors implemented the Real Time controller. The main goal of modern machining operations is to achieve increasingly better performance. High Speed Machining and/or High Performance Cutting, despite a lot of advantages, have also some drawbacks, for example, a possibility of losing stability and development of self-excited chatter vibration. This paper presents an approach of vibration surveillance during high speed milling with a use of active optimal control. Non-stationary model of the milling process is described with the use of convention of the discrete hybrid system, and the problem of optimal control at energy performance index is defined and resolved. Numerous computer simulations disclosed efficiency of the surveillance by the active optimal control of flexible workpiece vibration. The paper presents an original method concerning the problem of vibration reduction in the general case while milling large-size and geometrically complex details with the use of an innovative approach to the selection of spindle speed. A computational model is obtained by applying the so-called operational approach to identify the parameters of the workpiece modal model. Thanks to the experimental modal analysis results, modal subsystem identification was performed and reliable process data for simulation studies were obtained. Next, simulations of the milling process, for successive values of the spindle speed, are repeated until the best vibration state of the workpiece is obtained. For this purpose, the root mean square values of the time plots of vibration displacements are examined. The effectiveness of the approach proposed for reducing vibrations in the process of face milling is verified on the basis of the results of appropriate experimental investigations. The paper presents a thoroughly modified method of solving the problem of vibration suppression when boring large-diameter holes in large-size workpieces. A new approach of adjusting the rotational speed of a boring tool is proposed which concerns the selection of the spindle speed in accordance with the results of the simulation of the cutting process. This streamlined method focuses on phenomenological aspects and involves the identification of a Finite Element Model (FEM) of a rotating boring tool only and validating it with a real object, while dispensing with discrete modelling of a completely rigid workpiece. In addition, vibrations in the boring process in all directions were observed, which implies a geometric nonlinearity of the process model. During the simulation, the values of the Root Mean Square (RMS) of the time plots and the dominant values of the "peaks" in the displacement amplitude spectra were obtained. The effectiveness of the method was demonstrated using a selected mechatronic design technique called Experiment-Aided Virtual Prototyping (E-AVP). It was successfully verified by measuring the roughness of the indicated zone of the workpiece surface. The paper presents the theoretical background and four applications examples of the new method for the estimation of support stiffness coefficients of complex structures modelled discretely (e.g. with the use of the Finite Element Model (FEM) method based on the modified Particle Swarm Optimization (PSO) algorithm. In real-life cases, exact values of the supports' stiffness coefficients may change for various reasons (e.g. order of fastening, state of the contact surfaces, environment changes, etc.). Because of the unknown coefficients, reliable simulations of fixed structure (i.e. mounted, assembled, not in a free-free state) are difficult to perform. The method serves as a tool to obtain good correlation between the FEM of a structure and the experimental data. Simple modal tests are required to estimate the first few modes of the fixed system. The FEM of the structure is considered in a free-free state and the support stiffness coefficients of the FEM are estimated by the proposed method.
